A Comparative Study of Automotive System Fatigue Models Processed in the Time and Frequency Domain

The objective of this paper is to demonstrate that frequency domain methods for calculating structural response and fatigue damage can be more widely applicable than previously thought. This will be demonstrated by comparing results of time domain vs. frequency domain approaches for a series of fatigue/durability problems with increasing complexity. These problems involve both static and dynamic behavior. Also, both single input and multiple correlated inputs are considered. And most important of all, a variety of non-stationary loading types have been used. All of the example problems investigated are typically found in the automotive industry, with measured loads from the field or from the proving ground.

A Finite Element and Experimental Analysis of a Light Truck Leaf Spring System Subjected to Pre-Tension and Twist Loads

In this study the finite element method is used to simulate a light truck multi-leaf spring system and its interaction with a driven axle, u-bolts, and interface brackets. In the first part of the study, a detailed 3-D FE model is statically loaded by fastener pre-tension to determine stress, strain, and contact pressure. The FE results are then compared and correlated to both strain gage and interface pressure measurements from vehicle hardware test. Irregular contact conditions between the axle seat and leaf spring are investigated using a design of experiments (DOE) approach for both convex and discrete step geometries. In the second part of the study, the system FE model is loaded by both fastener pre-tension and external wheel end loads in order to obtain the twist motion response. Torsional deflection, slip onset, and subsequent slip motion at the critical contact plane are calculated as a function of external load over a range of Coulomb friction coefficients.

Aerodynamic Drag Reduction of the Underbody of a Class-8 Tractor-Trailer

Experimental measurements of a 1:20-scale tractor-trailer configuration were obtained in the 48- by 32-Inch Subsonic Wind Tunnel at NASA Ames Research Center. The model included significant details of the underbody geometries of both the tractor and trailer. In addition, the tractor included a flow-through grill and a simplified engine block to provide an approximation of the flow through the engine compartment. The experiment was conducted at a Reynolds Number of 430,000 for yaw angles between ±14 deg. The measurements included forces and moments and static surface pressures for various underbody configurations. Simple fairings on the underbodies of the tractor and trailer both yielded a reduction in the wind-averaged drag coefficient of 0.018 (2.7%) when tested separately. A horizontal plate designed to block vertical flow in the tractor-trailer gap provided marginally higher drag reduction (0.021, or 3.2%).

Some communication buses are too powerful and expensive for simple digital on/off operations such as activating lights, wipers, windows, etc. For these applications the LIN bus is currently the most promising communication protocol across the world's automotive industry. This paper addresses a study using LIN (Local Interconnect Network) for Ford South America vehicles. This will propose a new electrical architecture designed with LIN network, which will be replacing the conventional rear and front lights cables in Trucks, where other higher protocols, such as CAN, are not cost effective. LIN is a new low cost serial communication system intended to be used for distributed electronic system that will allow gaining further quality enhancement and cost reduction on cables, connectors and switches.

The brake pedal is the brake system component that the driver fundamentally has contact and through its action wait the response of the whole system. Each OEM defines during vehicle conceptualization the behavior of brake pedal that characterizes the pedal feel that in general reflects not only the characteristic from that vehicle but also from the entire brand. Technically, the term known as Pedal Feel means the relation between the force applied on the pedal, the pedal travel and the deceleration achieved by the vehicle. Such relation curves are also analyzed in conjunction with objective analysis sheets where the vehicle brake behavior is analyzed in test track considering different deceleration conditions, force and pedal travel. On technical literature, it is possible to find some data and studies considering the hydraulic brakes behavior.

Considering that the most part of commercial vehicles are equipped with air brakes it is very important assure specific technical requirements for air brake system and its components. In addition, the effects of brake system failure are more critical for commercial vehicles which require more attention on their requirements details. Historically, the development of air brakes technology started on North America and Europe and consequently two strong and distinct resolutions were structured: FMVSS 121 and ECE R.13, respectively. For passenger cars were developed the ECER.13H to harmonize North American and European resolutions. However, for commercial vehicles regional applications, culture and implementation time must be considered. These commercial vehicles peculiarities must be understood and their specific requirements harmonized to attend the global marketing growth.

CAE Approach for Light Truck Frame Durability Evaluation Due to Payload Increase

The growing competition of the automotive market makes more and more necessary the reduction of development time and consequently, the increase of the capacity to quickly respond to the launching of the competitors. One of the most costly phases on the vehicle development process is the field durability test, both in function of the number of prototypes employed and the time needed to its execution. More and more diffused, the fatigue life prediction methods have played an important part in the durability analysis via CAE. Nevertheless, in order they can be reliable and really being able to reduce the development time and cost, they need to be provided with load cases that can accurately represent the field durability tests. This work presents a CAE approach used for light trucks in order to get a reasonable understanding of component durability behavior due to payload increase. In general, road load data is not available for a new payload condition.

Co-fueling of Urea for Diesel Cars and Trucks

Urea SCR is an established method to reduce NOx in dilute exhaust gas. The method is being used currently with stationary powerplants, and successful trials on motor vehicles have been conducted. The reason most often cited for rejecting urea SCR is lack of urea supply infrastructure, yet urea and other high nitrogen products are traded as commodities on the world market as a fertilizer grade, and an industrial grade is emerging. For a subset of commercial vehicles, urea can be provided by service personnel at designated terminals. But this approach does not support long distance carriers and personal use vehicles. The preferred delivery method is to add urea during vehicle refueling through a common fuel nozzle and fill pipe interface: urea / diesel co-fueling. Aqueous urea is well suited to delivery in this fashion.

Comparative Analysis between American and European Requirements for Electronic Stability Control (ESC) Focusing on Commercial Vehicles

Analysis of road accidents has shown that an important portion of fatal crashes involving Commercial Vehicles are caused by rollovers. ESC systems in Commercial Vehicles can reduce rollovers, severe understeer or oversteer conditions and minimize occurrences of jackknifing events. Several studies have estimated that this positive effect of ESC on road safety is substantial. In Europe, Electronic Stability Control (ESC) is expected to prevent by far the most fatalities and injuries: about 3,000 fatalities (-14%), and about 50,000 injuries (-6%) per year. In Europe, Electronic Stability Control Systems is mandatory for all vehicles (since Nov. 1st, 2011 for new types of vehicle and Nov. 1st, 2014 for all new vehicles), including Commercial Vehicles, Buses, Trucks and Trailers.

At 70 miles per hour, overcoming aerodynamic drag represents about 65% of the total energy expenditure for a typical heavy truck vehicle. The goal of this US Department of Energy supported consortium is to establish a clear understanding of the drag producing flow phenomena. This is being accomplished through joint experiments and computations, leading to the intelligent design of drag reducing devices. This paper will describe our objective and approach, provide an overview of our efforts and accomplishments related to drag reduction devices, and offer a brief discussion of our future direction.

Detailed Experimental Results of Drag-Reduction Concepts on a Generic Tractor-Trailer

The 1/8-scale Generic Conventional Model was studied experimentally in two wind tunnels at NASA Ames Research Center. The investigation was conducted at a Mach number of 0.15 over a Reynolds number range from 1 to 6 million. The experimental measurements included total and component forces and moments, surface pressures, and 3-D particle image velocimetry. Two configurations (trailer base flaps and skirts) were compared to a baseline representative of a modern tractor aero package. Details of each configuration provide insight into the complex flow field and the resulting drag reduction was found to be sensitive to Reynolds number.

The development costs that new design requires are subject to everyday discussions and saving opportunities are mandatory. Using CAE to predict design changes can avoid excessive costs with prototypes parts, considering the high reliability those current mathematical models can provide. This paper presents the methodology used during the development of a parabolic leaf spring for the rear suspension of a commercial truck, considering mainly the parabolic profiles and stress distribution on the leaves, calculated using CAE software (ANSYS) and experimental tests to measure the actual stress on each leaf, certifying the correlation between computational calculations and real stress on the parts during bench and vehicle evaluations.

Ford's continued effort to improve fuel economy in automotive applications has emphasized the need for lightweight components that retain all the toughness associated with Ford truck vehicle characteristics. The application of an impact extrusion process to wheel design and manufacture, for Ford Aerostar, provides strength, performance and style more efficiently than other traditional processes. It results in a valuable 33% weight saving over comparable HSLA steel wheels, and provides the customer with uncompromised value. The Ford Aerostar Impact Extruded Aluminum Wheel was designed to be of one-piece construction, manufactured from a less than 1″ thick aluminum wafer-shaped blank. The process permits manufacture in half the steps of a conventional stamped steel wheel, and eliminates extensive machining required with forged or cast aluminum wheels.

Commercial vehicles are being developed for long decades in Brazil creating a deep background on manufacturing process. With the current scenario a variety of different vehicles specifications (weight capacity, load distribution, torque, size, etc.) are being required by the market. Joints with bolts and nuts are the engineering solution for the most of the problems found in automotive engineering regarding commercial vehicles. Screw processes were made during the last 150 years. Nowadays current frame modifications on aftermarket are made with arc weld process that affects directly the material properties and the process needs to be performed by critical personal with training and capacity. In addition cost and timing does not fit for the best equation on how to proceed with the modifications. The solution proposed brings more flexibility on frame assemblies that can be extended to other products.

Introduction of the eGTU – An Electric Version of the Generic Truck Utility Aerodynamic Research Model

Common aerodynamic research models have been used in aerodynamic research throughout the years to assist with the development and correlation of new testing and numerical techniques, in addition to being excellent tools for gathering fundamental knowledge about the physics around the vehicle. The generic truck utility (GTU) was introduced by Woodiga et al. [1] in 2020 following successful adoption of the DrivAer (Heft et al. [2]) by the automotive aerodynamics community with the goal to capture the unique flow fields created by pickups and large SUVs. To date, several studies have been presented on the GTU (Howard et. al 2021 [3], Gleason, Eugen 2022 [4]), however, with the increasing prevalence of electric vehicles (EVs), the authors have created additional GTU configurations to emulate an EV-style underbody for the GTU.

Legibility: Back to the Basics

The objective for this study was to revisit some of the known factors that affect legibility including font characteristics, as well as, contrast polarity, luminance contrast, and color contrast under high ambient conditions as specified in SAE J1757. The study focused on older drivers due to their increased visual needs and limitations. The study was conducted in 2 phases: 1) a study of font characteristics; character height, character width, and stroke width using a central composite design. Subjects read a group of letters and numerals displayed on a laptop display using occlusion goggles. The reading time (Total Shutter Open Time or TSOT), reading errors, and a subjective Readability Rating (using a 4 point scale "Very Easy," "Easy," "Difficult," "Very Difficult") were recorded. Licensed drivers in three age groups, 25 to 44 yrs, 45 to 59 yrs, and 61 to 91 yrs participated. The response surfaces were generated and compared to the character sizes recommended in ISO 15008.

Light Truck Stabilizer Bar Attachment Non-linear Fatigue Analysis

The stabilizer bar attachments problem can not be simply analyzed by using linear FEA methodology. The large deformation in the bushing, the elastic-plastic material property in the bushing retainer bracket, and the contact between different parts all add complexity to the problem and result in the need for an analysis method using a non-linear code, such as ABAQUS. The material properties of the bushing were experimentally determined and applied to the CAE model. It was found that using strains to estimate the fatigue life was more accurate and reliable than using stress. Many modeling techniques used in this analysis were able to improve analysis efficiency.
