Current developments in automotive industry such as hybrid powertrains and the continuously increasing demands on emission control systems, are pushing complexity still further. Validation of such systems lead to a huge amount of test cases and hence extreme testing efforts on the road. At the same time the pressure to reduce costs and minimize development time is creating challenging boundaries on development teams. Therefore, it is of utmost importance to utilize testing and validation prototypes in the most efficient way. It is necessary to apply high levels of instrumentation and collect as much data as possible. And a streamlined data pipeline allows the fleet managers to get new insights from the raw data and control the validation vehicles as well as the development team in the most efficient way. In this paper we will demonstrate a data-driven approach for validation testing.

A Computational Study on the Impact of Cycle-to-Cycle Combustion Fluctuations on Fuel Consumption and Knock in Steady-State and Drivecycle Operation

In spark-ignition engines, fluctuations of the in-cylinder pressure trace and the apparent rate of heat release are usually observed from one cycle to another. These Cycle-to-Cycle Variations (CCV) are affected by the early flame development and the subsequent flame front propagation. The CCV are responsible for engine performance (e.g. fuel consumption) and the knock behavior. The occurrence of the phenomena is unpredictable and the stochastic nature offers challenges in the optimization of engine control strategies. In the present work, CCV are analyzed in terms of their impact on the engine knock behavior and the related efficiency. Target is to estimate the possible fuel consumption savings in steady-state operation and in the drivecycle, when CCV are reduced. Since CCV are immanent on real engines, such a study can only be done by means of simulation.

A Correlation Methodology between AVL Mean Value Engine Model and Measurements with Concept Analysis of Mean Value Representation for Engine Transient Tests

The use of state of the art simulation tools for effective front-loading of the calibration process is essential to support the additional efforts required by the new Real Driving Emission (RDE) legislation. The process needs a critical model validation where the correlation in dynamic conditions is used as a preliminary insight into the bounds of the representation domain of engine mean values. This paper focuses on the methodologies for correlating dynamic simulations with emissions data measured during dynamic vehicle operation (fundamental engine parameters and gaseous emissions) obtained using dedicated instrumentation on a diesel vehicle, with a particular attention for oxides of nitrogen NOx specie. This correlation is performed using simulated tests run within AVL’s mean value engine and engine aftertreatment (EAS) model MoBEO (Model Based Engine Optimization).

A Scalable Simulation Method for the Assessment of Cycle-to-Cycle Combustion Variations and their impact on Fuel Consumption and Knock

In the present work, a scalable simulation methodology is presented that enables the assessment of the impact of SI-engine cycle-to-cycle combustion variations on fuel consumption and hence CO2 emissions on three different levels of modeling depth: in-cylinder, steady-state engine and transient engine and vehicle simulation. On the detailed engine combustion chamber level, a 3D-CFD approach is used to study the impact of the turbulent in-cylinder flow on the cycle-resolved flame propagation characteristics. On engine level, cycle-to-cycle combustion variations are assessed regarding their impact on indicated mean effective pressure, aiming at estimating the possible fuel consumption savings when cyclic variations are minimized. Finally, on the vehicle system level, a combined real-time engine approach with crank-angle resolved cylinder is used to assess the potential fuel consumption savings for different vehicle drivecycle conditions.

A Simulation Approach for Vehicle Life-Time Thermal Analysis Applied to a HEV Battery System

In order to meet current and future emission and CO2 targets, an efficient vehicle thermal management system is one of the key factors in conventional as well as in electrified powertrains. Global vehicle simulation is already a well-established tool to support the vehicle development process. In contrast to conventional vehicles, electrified powertrains offer an additional challenge to the thermal conditioning: the durability of E-components is not only influenced by temperature peaks but also by the duration and amplitude of temperature swings as well as temperature gradients within the components during their lifetime. Keeping all components always at the preferred lowest temperature level to avoid ageing under any conditions (driving, parking, etc.) will result in very high energy consumption which is in contradiction to the efficiency targets.

Analysis of Thermodynamic Characteristics of Diesel Engine Emission Control Strategies Using a Multi-Zone Combustion Model

The paper describes a zero-dimensional crank angle resolved combustion model which was developed for the analysis and prediction of combustion in compression ignition (CI) engines. The model relies on the multi zone combustion model (MZCM) approach of Hiroyasu. The main sub-models were taken from literature and extended with additional features described in this paper. A special procedure described in a previous paper is used to identify the mechanisms of the combustion process on the basis of the measured cylinder pressure trace. Based on the identified mechanisms the present work concentrates on the analysis of the causal effects that predominantly control the combustion process and the formation of NOx and Soot. The focus lies on the changes of the thermodynamic states and the composition of the reaction zones caused by different emission control strategies.

Artificial Neural Network-Based Emission Control for Future ICE Concepts

The internal combustion engine contains several actuators to control engine performance and emissions. These are controlled within the engine ECU and follow a specific operating strategy to achieve objectives such as NOx reduction and fuel economy. However, these two goals are conflicting and a compromise is required. The operating state depends on system constraints such as engine speed, load, temperature levels, and aftertreatment system efficiency. This results in constantly changing target values to stay within the defined limits, especially the legal emission limits. The conventional approach is to use multiple operating modes. Each mode represents a specific compromise and is activated accordingly. Multiple modes are required to meet emissions regulations under all required conditions, which increases the calibration effort. This new control approach uses an artificial neural network to replace the conventional multiple mode approach.

Future demands regarding emissions, fuel consumption and driveability lead to complex engine and power train control systems. The calibration of the increasing number of free parameters in the ECU's contradicts the demand for reduced time in the power train development cycle. This paper will focus on the automatic, unmanned closed loop optimization of driveability quality on a high dynamic engine test bed. The collaboration of three advanced methods will be presented: Objective real time driveability assessment, to predict the expected feelings of the buyers of the car Automatic computer assisted variation of ECU parameters on the basis of statistical methods like design of experiments (DoE). Thus data are measured in an automated process allowing an optimization based on models (e.g. neural networks).

Automatic ECU-Calibration - An Alternative to Conventional Methods

Due to increasing complexity of engine electronic systems, there is a demand to handle the often more than 10,000 calibration data automatically. Establishing optimized start of injection and EGR tables of a TC DI Diesel engine by conventional methods takes about two weeks of intensive calibration work. By automatic map calibration, this task can be handled in less than 20 hours automatically, with no staff required during optimization. The benefits of automatic calibration therefore are reduced costs and faster response to any changes in parameters, even with complex multidimensional engine calibration problems. The paper describes the optimization method as well as the experimental work on the test stand that produces the results.

Battery Thermal Management Simulation - 1D+1D Electrochemical Battery and 3D Module Modeling on Vehicle System Level

Approaching engineering limits for the thermal design of battery modules requires virtual prototyping and appropriate models with respect to physical depth and computational effort. A multi-scale and multi-domain model describes the electrochemical behavior of a single battery unit cell in 1D+1D at the level of intra-cell phenomena, and it applies a 3D thermal model at module level. Both models are connected within a common vehicle simulation platform. The models are discussed with special emphasis on battery degradation such as solid electrolyte interphase layer formation, decomposition and lithium plating. The performance of the electrochemical model is assessed by discharge cycles and repeated charge/discharge simulations. The thermal module model is compared to CFD reference data and studied with respect to its grid sensitivity.

Crank-Angle Resolved Modeling of Fuel Injection, Combustion and Emission Formation for Engine Optimization and Calibration on Real-Time Systems

The present work introduces an innovative mechanistically based 0D spray model which is coupled to a combustion model on the basis of an advanced mixture controlled combustion approach. The model calculates the rate of heat release based on the injection rate profile and the in-cylinder state. The air/fuel distribution in the spray is predicted based on momentum conservation by applying first principles. On the basis of the 2-zone cylinder framework, NOx emissions are calculated by the Zeldovich mechanism. The combustion and emission models are calibrated and validated with a series of dedicated test bed data specifically revealing its capability of describing the impact of variations of EGR, injection timing, and injection pressure. A model based optimization is carried out, aiming at an optimum trade-off between fuel consumption and engine-out emissions. The findings serve to estimate an economic optimum point in the NOx/BSFC trade-off.

Crank-Angle Resolved Real-Time Capable Engine and Vehicle Simulation - Fuel Consumption and Driving Performance

The present work introduces a fully integrated real-time (RT) capable engine and vehicle model. The gas path and drive line are described in the time domain of seconds whereas the reciprocating characteristics of an IC engine are reflected by a crank angle resolved cylinder model. The RT engine model is derived from a high fidelity 1D cycle simulation and gas exchange model to support an efficient and consistent transfer of model data like geometries, heat transfer or combustion. The workflow of model calibration and application is outlined and base ECU functionalities for boost pressure, EGR, smoke and idle speed control are applied for transient engine operation. Steady state results of the RT engine model are compared to experimental data and 1D high fidelity simulations for 19 different engine load points. In addition an NEDC (New European Drive Cycle) is simulated and results are evaluated with data from chassis dynamometer measurements.

Definition of Gearshift Pattern: Innovative Optimization Procedures Using System Simulation

Today's powertrains are becoming more and more complex due to the increasing number of gear box types requiring gearshift patterns like conventional (equipped with GSI) and automatic-manual transmissions (AT, AMT), double clutch and continuous variable transmissions (DCT, CVT). This increasing variety of gear boxes requires a higher effort for the overall optimization of the powertrain. At the same time, it is necessary to assess the impact of different powertrains and control strategies on CO₂ emissions very early in the development process. The optimization of Gear Shift Patterns (G.S.P.) has to fulfill multiple constraints in terms of objective customers' requirements, like driveability, NVH, performance, emissions and fuel consumption. For these reasons, RENAULT and AVL entered an engineering collaboration in order to develop a dedicated simulation tool: CRUISE GSP.

Effect of Numerical Configuration on Predicted EGR Cylinder-to-Cylinder Dispersion

Exhaust Gas Recirculation (EGR) is employed widely in compression-ignited engines and currently under consideration for being implemented into spark-ignited engines. EGR cylinder-to-cylinder dispersion is one of the features of such engines that developers are challenged to abate, because low EGR rates increase NOx emissions and excessive EGR rates can produce a significant amount of particulate matter. Taking into account the complex geometries of some automotive manifolds, the treatment of this topic through 3D computational fluid-dynamics (CFD) simulations seems mandatory to study the transport phenomena in a proper way. The main objective of this work is the analysis of the influence of the numerical setup main parameters (mesh, time-step size, turbulence modeling) in a CFD URANS simulation of an automotive engine intake manifold in the EGR distribution.

Evaluation of Valve Train Variability in Diesel Engines

The continuously decreasing emission limits lead to a growing importance of exhaust aftertreatment in Diesel engines. Hence, methods for achieving a rapid catalyst light-off after engine cold start and for maintaining the catalyst temperature during low load operation will become more and more necessary. The present work evaluates several valve timing strategies concerning their ability for doing so. For this purpose, simulations as well as experimental investigations were conducted. A special focus of simulation was on pointing out the relevance of exhaust temperature, mass flow and enthalpy for these thermomanagement tasks. An increase of exhaust temperature is beneficial for both catalyst heat-up and maintaining catalyst temperature. In case of the exhaust mass flow, high values are advantageous only in case of a catalyst heat-up process, while maintaining catalyst temperature is supported by a low mass flow.

Fuel Effects on Low Temperature Combustion in a Light-Duty Diesel Engine

Effects of six different fuels on low temperature premixed compression ignition (PCI) combustion were experimentally investigated in this paper with a light-duty HSDI engine. The PCI combustion concept reduces NOx and smoke emissions simultaneously by low temperature and premixed combustion, respectively. To achieve low temperature and premixed combustion, the ignition delay is prolonged and the injection duration is shortened. Six fuels were chosen to examine the influence of cetane number (CN) and other fuel properties on low temperature PCI combustion. The fuel selection also included a pure Gas- to-Liquid (GTL) fuel and a blend of base diesel and 20% soy based biodiesel (B20). Fuel effects were studied over a matrix of seven part load points in the low temperature combustion mode. The seven part load points were specified by engine speed (RPM) and brake mean effective pressure (BMEP).

High Power Discharge Combustion Effects on Fuel Consumption, Emissions, and Catalyst Heating

A key element to achieving vehicle emission certification for most light-duty vehicles using spark-ignition engine technology is prompt catalyst warming. Emission mitigation largely does not occur while the catalyst is below its “light-off temperature”, which takes a certain time to achieve when the engine starts from a cold condition. If the catalyst takes too long to light-off, the vehicle could fail its emission certification; it is necessary to minimize the catalyst warm up period to mitigate emissions as quickly as possible. One technique used to minimize catalyst warm up is to calibrate the engine in such a way that it delivers high temperature exhaust. At idle or low speed/low-load conditions, this can be done by retarding spark timing with a corresponding increase in fuel flow rate and / or leaning the mixture. Both approaches, however, encounter limits as combustion stability degrades and / or nitrogen oxide emissions rise excessively.

Fuel consumption is the most important contributor to the total cost of ownership for mass produced motorcycles. Therefore, best fuel economy is one main influencing criteria for a decision to purchase motorcycles. Furthermore, increasingly stringent emission legislations limit and additional OBD requirements must be fulfilled. A new combined test approach has been developed that minimizes accuracy losses in the development process which compensates for the variability of driving behavior in the chassis dyno environment. An engine testbed combined with a belt drive transmission enables operation in single engine or in Powerpack (i.e. internal combustion engine including transmission) configuration as well as under steady state or dynamic operating mode. Since the belt drive transmission is integrated in the test rig, realistic inertia situation for the single engine operating test configuration is ensured.

Investigations of Crank Offset and It's Influence on Piston and Piston Ring Friction Behavior Based on Simulation and Testing

Due to the rapidly increasing raw oil price the reduction of fuel consumption has become one of the most important targets for the development of modern passenger car engines. After large progress has been achieved in the combustion process development - CAE has been one of the keys to success - nowadays further potential is being investigated. The mechanical friction is very much in the focus of the engine development engineers. While in the Valve Train the potential of roller contacts and surface treatment is the main development direction, in the cranktrain the reduction of bearing diameters is being investigated. Due to increasing specific loads on the crankshaft there are clear limits. At the piston group the potential is almost untouched. While optimizations of the piston skirt contour or the ring pack bring up the risk of negative influences on blow by and oil consumption, the application of a crank offset is an easy design measure having almost no risks.

Methodology Development for Investigation and Optimization of Engine Starts in a HEV Powertrain

The shift toward electrification and limitations in battery electric vehicle technology have led to high demand for hybrid vehicles (HEVs) that utilize a battery and an internal combustion engine (ICE) for propulsion. Although HEVs enable lower fuel consumption and emissions compared to conventional vehicles, they still require combustion of fuels for ICE operation. Thus, emissions from hybrid vehicles are still a major concern. Engine starts are a major source of emissions during any driving event, especially before the three-way catalyst (TWC) reaches its light-off temperature. Since the engine is subjected to multiple starts during most driving events, it is important to mitigate and better understand the impact of these emissions. In this study, experiments were conducted to analyze engine starts in a hybrid powertrain on different experimental setup.
