Design of a Rapid Prototyping Engine Management System for Development of Combustion Feedback Control Technology

Combustion feedback using cylinder pressure sensors, ion current sensors or alternative sensing techniques is actively under investigation by the automotive industry to meet future legislative emissions requirements. One of the drawbacks of many rapid prototyping engine management systems is their available analog interfaces, often limited to 10-12 bits with limited bandwidth, sampling rate and very simple anti-aliasing filters. Processing cylinder pressure or other combustion feedback sensors requires higher precision, wider bandwidths and more processing power than is typically available. For these reasons, Ricardo in collaboration with GM Research has developed a custom, high precision analog input subsystem for the rCube rapid prototyping control system that is specifically targeted at development of combustion feedback control systems.

Detailed Modeling of Liquid Fuel Sprays in One-Dimensional Gas Flow Simulation

In internal combustion engines, liquid fuel injection is one of the most prevalent means of fuel delivery and air-fuel mixture preparation. The behavior of the fuel spray and wall film is a key factor in determining air-fuel mixing and hence combustion and emissions. A comprehensive model for the liquid fuel spray has been developed in conjunction with the one-dimensional gas flow code WAVE. The model includes droplet dynamics and evaporation, spray-wall impingement, wall film dynamics and evaporation. The fuel injector can be placed in the manifold, inlet port or cylinder. Liquid fuel droplets are injected with a prescribed size distribution, and their subsequent movement and vaporization are modeled via the discrete particle approach, frequently used in multi-dimensional CFD codes. This approach ensures conservation of mass, momentum and energy between the gas and liquid phases.

Driving Cycle Based Control and Calibration for a Turbocharged SI Engine with Low Pressure EGR System

Low pressure cooled EGR (LPEGR) for spark ignition (SI) engines is known to be one of the key technologies to benefit fuel consumption owing to lower pumping loss at part load, knock suppression capability and extended stoichiometric operating range thanks to combustion cooling effect. In order to implement this technology to industrialised application with the optimal performance efficiently and robustly, several challenges need to be solved, especially the EGR estimation accuracy and transport delay estimation accuracy during transient. And these challenges could be more complex on a turbocharged SI engine due to the much longer induction system, and more complex air path model due to the introduction of turbine, compressor and dump valve. This paper describes the control and calibration method for a turbocharged LPEGR engine, and the validation result in Worldwide harmonized Light vehicles Test Cycles (WLTC).

Experimental and Numerical Analysis of Pre-Chamber Combustion Systems for Lean Burn Gas Engines

The current trend in automobiles is towards electrical vehicles, but for the most part these vehicles still require an internal combustion engine to provide additional range and flexibility. These engines are under stringent emissions regulations, in particular, for the reduction of CO2. Gas engines which run lean burn combustion systems provide a viable route to these emission reductions, however designing these engines to provide sustainable and controlled combustion under lean conditions at λ=2.0 is challenging. To address this challenge, it is possible to use a scavenged Pre-Chamber Ignition (PCI) system which can deliver favorable conditions for ignition close to the spark plug. The lean charge in the main combustion chamber is then ignited by flame jets emanating from the pre-chamber nozzles. Accurate prediction of flame kernel development and propagation is essential for the analysis of PCI systems.

Feasibility of Intelligent Control Strategies to Reduce Cooling System Size

As specific engine power output increases so does the heat rejected to the coolant. The resulting need to increase radiator size is counter-productive due to the lack of package space, and a strong desire to reduce, not increase, vehicle drag. Current tendency is to size the radiator to reject sufficient heat at extreme operating conditions (full engine power, high ambient). However, this “oversized” cooling system may only be needed by a small number of vehicles. A better approach could be to size the radiator for the majority, but not all, operational conditions and manage the coolant temperature by actively controlling coolant flow and engine output. This will need to be done without compromising durability or driveability. This approach sounds highly beneficial in principle, but how sound would it be in practice ? The authors have investigated the feasibility of active control by considering the details of radiator performance and engine heat rejection.

Inner-Insulated Turbocharger Technology to Reduce Emissions and Fuel Consumption from Modern Engines

Reducing emissions from light duty vehicles is critical to meet current and future air quality targets. With more focus on real world emissions from light-duty vehicles, the interactions between engine and exhaust gas aftertreatment are critical. For modern engines, most emissions are generated during the warm-up phase following a cold start. For Diesel engines this is exaggerated due to colder exhaust temperatures and larger aftertreatment systems. The De-NOx aftertreatment can be particularly problematic. Engine manufacturers are required to take measures to address these temperature issues which often result in higher fuel consumption (retarding combustion, increasing engine load or reducing the Diesel air-fuel ratio). In this paper we consider an inner-insulated turbocharger as an alternative, passive technology which aims to reduce the exhaust heat losses between the engine and the aftertreatment. Firstly, the concept and design of the inner-insulated turbocharger is presented.

Journal Bearing Analysis in Engines Using Simulation Techniques

This paper describes the features and capabilities of a comprehensive yet flexible computational tool ORBIT developed for analyzing journal bearings (e.g. connecting rod bearings and crankshaft bearings) in internal combustion engines. Several techniques for solving the hydrodynamic Reynolds Equation have been developed within this methodology which can be used appropriately by bearing designers/analysts depending on the level of detail required. Besides ideal circular bearings, this simulation tool also enables the analyst to consider the influence of a) non-circular journal bearing geometry, b) oil-feed holes/grooves, c) surface roughness, d) journal misalignment, e) rise in oil temperature and f) bearing elasticity effects (EHL) on bearing performance. The capabilities of the simulation code are demonstrated through a series of validation and case studies.

Lubricant Impact on Friction by Engine Component: A Motored Friction Tear Down Assessment of a Production 3.6L Engine

Worldwide, Fuel Economy (FE) legislation increasingly influences vehicle and engine design, and drives friction reduction. The link between lubricant formulation and mechanical friction is complex and depends on engine component design and test cycle. This Motored Friction Tear Down (MFTD) study characterizes the friction within a 3.6L V6 engine under operating conditions and lubricant choices relevant to the legislated FE cycles. The high-fidelity MFTD results presented indicate that the engine is a low-friction engine tolerant of low viscosity oils. Experiments spanned four groups of engine hardware (reciprocating, crankshaft, valvetrain, oil pump), five lubricants (four candidates referenced against an SAE 0W-20) and five temperature regimes. The candidate lubricants explored the impact of base oil viscosity, viscosity modifier (VM) and friction modifier (FM) content.

Multiple Injection Strategies for Improved Combustion Stability under Stratified Part Load Conditions in a Spray Guided Gasoline Direct Injection (SGDI) Engine

Compared to conventional homogeneous direct injection or port-fuel injected engines, the second generation, spray guided, direct injection engine (SGDI) has the potential for significantly improved fuel economy during part load stratified charge operation. Multiple fuel injection strategies can be utilised to increase the unthrottled operating range, leading to further improvements in fuel economy. However, careful optimisation of these strategies is essential to ensure that benefits are maintained whilst further minimising emissions within combustion stability limits and consumer driveability demands. The effects of multiple injection strategies upon fuel consumption, emissions and combustion stability were investigated in a single cylinder Ricardo Hydra engine with a spray guided combustion system. An outwardly opening piezoelectric actuated injector was employed. The fuel injection strategy utilised up to five injections per engine cycle.

This paper presents the CFD simulation performed on a 4-cylinder in-line Diesel engine using Ricardo's engine focused commercial CFD code VECTIS. Simulation run through multiple cycles and covered processes of intake, compression, spray, combustion and exhaust. The cyclically converged solution is compare to the engine test data for cylinder pressure, charge distribution and EGR distribution, etc… Technical issues concerning multiple-cylinder analysis are discussed.

System for Realistic Augmentation of Sporty Engine Sound Quality

Engine sound quality is a key attribute for sporty cars - it powerfully conveys the brand image to the driver/passengers and onlookers, and provides driver involvement by giving instant feedback about how a car is operating. Providing this has become more difficult with tighter pass-by noise regulations and the near-universal adoption of turbocharging. In the last two decades, sporty sound inside the cabin has been regained using intake sound generator systems that transfer sound more directly to the vehicle interior. The high cost of these systems is more recently driving a move towards electronic Active Sound Design with systems delivering synthetic sound through loudspeakers. However, the purist sports car market perceives this approach to be fake or artificial. An alternative approach is provided by a system for Realistic Augmented Sound by Ricardo (RAS-R) that offers a choice of two realistic engine sound sources.

The Effect of Low Viscosity Oil on the Wear, Friction and Fuel Consumption of a Heavy Duty Truck Engine

This paper describes the results of a series of tests on a heavy-duty truck diesel engine using conventional and low viscosity lubricants. The objectives were to explore the impact of reducing lubricant viscosity on wear, friction and fuel consumption. The radiotracing Thin Layer Activation method was used to make on-line measurements of wear at the cylinder liner, top piston ring, connecting rod small end bush and intake cam lobe. The engine was operated under a wide range of conditions (load, speed and temperature) and with lubricants of several different viscosity grades. Results indicate the relationship between lubricant viscosity and wear at four critical locations. Wear at other locations was assessed by analysis of wear metals and post test inspection. The fuel consumption was then measured on the same engine with the same lubricants. Results indicate the relationship between oil viscosity and fuel consumption under a wide range of operating conditions.

The Effects of Natural Aging on Fleet and Durability Vehicle Engine Mounts from a Dynamic Characterization Perspective

Elastomers are traditionally designed for use in applications that require specific mechanical properties. Unfortunately, these properties change with respect to many different variables including heat, light, fatigue, oxygen, ozone, and the catalytic effects of trace elements. When elastomeric mounts are designed for NVH use in vehicles, they are designed to isolate specific unwanted frequencies. As the elastomers age however, the desired elastomeric properties may have changed with time. This study looks at the variability seen in new vehicle engine mounts and how the dynamic properties change with respect to miles accumulated on fleet and durability test vehicles.

The Recuperated Split Cycle - Experimental Combustion Data from a Single Cylinder Test Rig

The conventional Diesel cycles engine is now approaching the practical limits of efficiency. The recuperated split cycle engine is an alternative cycle with the potential to achieve higher efficiencies than could be achieved using a conventional engine cycle. In a split cycle engine, the compression and combustion strokes are performed in separate chambers. This enables direct cooling of the compression cylinder reducing compression work, intra cycle heat recovery and low heat rejection expansion. Previously reported analysis has shown that brake efficiencies approaching 60% are attainable, representing a 33% improvement over current advanced heavy duty diesel engine. However, the achievement of complete, stable, compression ignited combustion has remained elusive to date.

The Ultra Low Emissions Potential of the Recuperated Split Cycle Combustion System

The recuperated split cycle engine is a fundamentally new class of internal combustion engine that offers a step change in thermal efficiency over conventional Otto and Diesel cycle engines. In a split cycle engine, the compression and combustion strokes are performed in different cylinders. Intensive cooling of the compression stroke by the injection of liquid nitrogen directly into the chamber enables the recovery of waste heat from the exhaust between the compression and combustion cylinders. Brake efficiencies of over 50% have been reported without compression cooling, rising to 60% where the compression stroke is cooled by the injection of liquid nitrogen. The technology targets the heavy duty, long-haul sector where electrification is ineffective. In this paper, results from an experimental program conducted on a single cylinder research engine, representing the combustor cylinder of a recuperated split cycle engine are reported.

Using Analytical Techniques to Understand the Impacts Intelligent Thermal Management Has on Piston NVH

In order to align with net-zero CO2 ambitions, automotive OEMs have been developing increasingly sophisticated strategies to minimise the impact that combustion engines have on the environment. Intelligent thermal management systems to actively control coolant flow around the engine have a positive impact on friction generated in the power cylinder by improving the warmup rate of cylinder liners and heads. This increase in temperature results in an improved frictional performance and cycle averaged fuel consumption, but also increases the piston to liner clearances due to rapid warm up of the upper part of the cylinder head. These increased clearances can introduce piston slap noise and substantially degrade the NVH quality to unacceptable levels, particularly during warmup after soak at low ambient temperatures. Using analytical techniques, it is possible to model the thermo-structural and NVH response of the power cylinder with different warm up strategies.

Vehicle NVH Prediction Technique for Engine Downsizing

As fuel prices continue to be unstable the drive towards more fuel efficient powertrains is increasing. For engine original equipment manufacturers (OEMs) this means engine downsizing coupled with alternative forms of power to create hybrid systems. Understanding the effect of engine downsizing on vehicle interior NVH is critical in the development of such systems. The objective of this work was to develop a vehicle model that could be used with analytical engine mount force data to predict the vehicle interior noise and vibration response. The approach used was based on the assumption that the largest contributor to interior noise and vibration below 200 Hz is dominated by engine mount forces. An experimental transfer path analysis on a Dodge Ram 2500 equipped with a Cummins ISB 6.7L engine was used to create the vehicle model. The vehicle model consisted of the engine mount forces and vehicle paths that define the interior noise and vibration.
