A Comparative Investigation on the High Temperature Fatigue of Three Cast Aluminum Alloys

The high temperature fatigue behaviors of three cast aluminum alloys used for cylinder head fabrication - 319, A356 and AS7GU - are compared under isothermal fatigue at room temperature and elevated temperatures. The thermo-mechanical fatigue behavior for both out-of-phase and in-phase loading conditions (100-300°C) has also been investigated. It has been observed that all three of these alloys present a very similar behavior under both isothermal and thermo-mechanical low-cycle fatigue. Under high-cycle fatigue, however, the alloys A356 and AS7GU exhibit superior performance.

A Comparative Study of Automotive System Fatigue Models Processed in the Time and Frequency Domain

The objective of this paper is to demonstrate that frequency domain methods for calculating structural response and fatigue damage can be more widely applicable than previously thought. This will be demonstrated by comparing results of time domain vs. frequency domain approaches for a series of fatigue/durability problems with increasing complexity. These problems involve both static and dynamic behavior. Also, both single input and multiple correlated inputs are considered. And most important of all, a variety of non-stationary loading types have been used. All of the example problems investigated are typically found in the automotive industry, with measured loads from the field or from the proving ground.

A Comparative Study of Two ASTM Shear Test Standards for Chopped Carbon Fiber SMC

Chopped carbon fiber sheet molding compound (SMC) material is a promising material for mass-production lightweight vehicle components. However, the experimental characterization of SMC material property is a challenging task and needs to be further investigated. There now exist two ASTM standards (ASTM D7078/D7078M and ASTM D5379/D5379M) for characterizing the shear properties of composite materials. However, it is still not clear which standard is more suitable for SMC material characterization. In this work, a comparative study is conducted by performing two independent Digital Image Correlation (DIC) shear tests following the two standards, respectively. The results show that ASTM D5379/D5379M is not appropriate for testing SMC materials. Moreover, the failure mode of these samples indicates that the failure is caused by the additional moment raised by the improper design of the fixture.

A Comparative Study of Two RVE Modelling Methods for Chopped Carbon Fiber SMC

To advance vehicle lightweighting, chopped carbon fiber sheet molding compound (SMC) is identified as a promising material to replace metals. However, there are no effective tools and methods to predict the mechanical property of the chopped carbon fiber SMC due to the high complexity in microstructure features and the anisotropic properties. In this paper, a Representative Volume Element (RVE) approach is used to model the SMC microstructure. Two modeling methods, the Voronoi diagram-based method and the chip packing method, are developed to populate the RVE. The elastic moduli of the RVE are calculated and the two methods are compared with experimental tensile test conduct using Digital Image Correlation (DIC). Furthermore, the advantages and shortcomings of these two methods are discussed in terms of the required input information and the convenience of use in the integrated processing-microstructure-property analysis.

As part of the International Lubricant Standardization and Approval Committee's (ILSAC) goal of developing a global automatic transmission fluid (ATF) specification, members have been evaluating test methods that are currently used by various automotive manufacturers for qualifying ATF for use in their respective transmissions. This report deals with comparing test methods used for determining torque capacity in friction systems (shifting clutches). Three test methods were compared, the Plate Friction Test from the General Motors DEXRON®-III Specification, the Friction Durability Test from the Ford MERCON® Specification, and the Japanese Automotive Manufacturers Association Friction Test - JASO Method 348-95. Eight different fluids were evaluated. Friction parameters used in the comparison were breakaway friction, dynamic friction torque at midpoint and the end of engagement, and the ratio of end torque to midpoint torque.

A Method of Evaluating the Joint Effectiveness on Contribution to Global Stiffness and NVH Performance of Vehicles

While Advanced High Strength Steels (AHSS) and the next generation AHSS grades offer improved crash safety and reduced weight for vehicles, the global stiffness and NVH performance are often compromised due to reduced material thickness. This paper discusses an advanced method of evaluating the joint effectiveness on contribution to global stiffness and NVH performance of vehicles. A stiffness contribution ratio is proposed initiatively in this research, which evaluates the current contribution of the joints to the global stiffness and NVH performance of vehicles. Another parameter, joint effectiveness factor, has been used to study the potential of each joint on enhancing the global stiffness. The critical joints to enhance the vehicle stiffness and NVH performance can be identified based on above two parameters, and design changes be made to those critical joints to improve the vehicle performance.

A Novel Methodology to Characterize the Thermal Behavior of Automotive Seats

An automobile seat’s thermal performance can be challenging to quantify since it requires comprehensive human subject testing. Seat manufacturers must rely on subjective ratings to understand how the construction of a seat and its underlying heating and cooling technology may compare to other seats. Other factors may influence seat ratings published by global marketing information services companies (e.g., JD Power and Associates). In particular, occupants may be biased by the vehicle class in which a seat is installed and by how much the contribution of a specific vehicle’s HVAC system performance affects the perception of seat thermal comfort. Therefore, there is a need for an objective testing methodology that does not rely on human participants but is still capable of producing a thermal performance rating in terms of established thermal comfort scales.

A Post-processor for Finite Element Stress-based Fatigue Analysis

Explicit finite element simulations were conducted on an aluminum wheel model where a rotating bend moment was applied on its hub to simulate wheel cornering fatigue testing. A post-processor was developed to calculate equivalent von Mises alternating and mean stresses from stress tensor. The safety factors of fatigue design for each finite element were determined to assess the fatigue performance by utilizing the Goodman linear relationship. Elements with low safety factors were identified due to the prescribed boundary conditions and stress concentrations arising from wheel geometry.

A Thermoviscoplastic FE Model for the Strain Prediction in High Temperature, Thermal Cycling Applications for Silicon Molybdenum Nodular Cast Iron

The design of components for high temperature, thermal cycling situations has traditionally been a challenging problem because the analysis must compensate for the non-linear behavior of the material. One example for automotive applications is the exhaust manifold, where temperatures may reach 900°C during thermal cycling. Fatigue failure and excessive deformation of these components must be analyzed with thermoviscoplastic models. A Finite Element (FE) model is developed to simulate the material behavior at high temperature, thermal cycling conditions. A specimen of Silicon Molybdenum Nodular Cast Iron (4% Si, 0.8% Mo) is cycled between maximum temperatures of 500°C and 960°C while the stress is measured with respect to time. The model predictions for stress are compared to the experimental results for two rates of thermal cycling. The analysis is conducted with and without creep effects to understand its contribution to the overall strain.

Aluminum Cylinder Head High Cycle Fatigue Durability Including the Effects of Manufacturing Processes

High cycle fatigue material properties are not uniformly distributed on cylinder heads due to the casting process. Virtual Aluminum Casting (VAC) tools have been developed within Ford Motor Company to simulate the effects of the manufacturing process on the mechanical properties of cast components. One of VAC features is the ability to predict the high cycle fatigue strength distribution. Residual stresses also play an important role in cylinder head high cycle fatigue, therefore they are also simulated and used in the head high cycle fatigue analysis. Cylinder head assembly, thermal and operating stresses are simulated with ABAQUS™. The operating stresses are combined with the residual stresses for high cycle fatigue calculations. FEMFAT™ is used for the high cycle fatigue analysis. A user-defined Haigh diagram is built based on the local material properties obtained from the VAC simulation.

An Indirect Tire Health Monitoring System Using On-board Motion Sensors

This paper proposes a method to make diagnostic/prognostic judgment about the health of a tire, in term of its wear, using existing on-board sensor signals. The approach focuses on using an estimate of the effective rolling radius (ERR) for individual tires as one of the main diagnostic/prognostic means and it determines if a tire has significant wear and how long it can be safely driven before tire rotation or tire replacement are required. The ERR is determined from the combination of wheel speed sensor (WSS), Global Positioning sensor (GPS), the other motion sensor signals, together with the radius kinematic model of a rolling tire. The ERR estimation fits the relevant signals to a linear model and utilizes the relationship revealed in the magic formula tire model. The ERR can then be related to multiple sources of uncertainties such as the tire inflation pressure, tire loading changes, and tire wear.

An Overhead Cam Wear and Valvetrain Dynamics Study

A 22 hour engine test was developed to evaluate the effects of fuels, lubricants, and valvetrain dynamics on the wear of OHC 2.3L engine camshafts and finger followers. Procedures include a break-in to improve test repeatability and a test sequence to allow single-shift operation. A surface analyzer capable of measuring cam lobe wear profiles to micro-inch accuracy provided a quantitative wear comparison. A pure mineral oil, as expected, resulted in higher camshaft wear than using a fully formulated SF lubricant. Cam and follower wear increased significantly when ethanol replaced gasoline as fuel. The combination of ethanol, mineral oil and heavy duty valve springs was selected to increase test severity for hardware discrimination. The average wear of the intake lobes was greater than the exhausts. Kinematic analysis and visual inspection of the valve train mechanism revealed differences in the relative motion and contact stress pattern.

Analysis of Tool Wear for Trimming of DP980 Sheet Metal Blanks

In recent years, implementation of dual phase (DP) Advanced High Strength Steels (AHSS) and Ultra High Strength Steels (UHSS) is increasing in automotive components due to their superior structural performance and vehicle weight reduction capabilities. However, these materials are often sensitive to trimmed edge cracking if stretching along sheared edge occurs in such processes as stretch flanging. Tool wear is another major issue in the trimming of UHSS because of higher contact pressures at the interface between cutting tools and sheet metal blank caused by UHSS’s higher flow stresses and the presence of a hard martensitic in the microstructure. The objective of the present paper is to discuss the methodology of analyzing die wear for trimming operations of UHSS components and illustrate it with some examples of tool wear analysis for trimming 1.5mm thick DP980 steel.

In the early days of the automotive industry, durability and reliability were hit or miss affairs, with end-users often being the first to know about any durability problems - and in many cases forming an essential part of the development process. More recently, automotive companies have developed proving ground and laboratory test procedures that aim to simulate typical or severe customer usage. These test procedures have been used to develop the products through a series of prototypes and to prove the durability of the product prior to release in the marketplace. Now, commercial pressures and legal requirements have led to increasing reliance on CAE methods, with fatigue life prediction having a central role in the durability engineering process.

Antiwear Performance of Low Phosphorus Engine Oils on Tappet Inserts in Motored Sliding Valvetrain Test

The overall purpose of this research is to determine the antiwear capability of low phosphorus engine oils containing 0.05 wt% phosphorus. The antiwear performance of 0.05 wt% phosphorus engine oils was evaluated using a laboratory valvetrain bench test rig coupled with an on-line wear measurement technique and a high frequency reciprocating rig (HFRR). Low phosphorus engine oils were compared with GF-3 engine oils containing 0.1 wt% phosphorus. In addition to fresh oils, long drain used oils from fleet vehicles were also analyzed and investigated. This information is important to develop engine oil formulations to meet the latest government emission and fuel economy requirements. The results indicate that by appropriately selecting and balancing supplemental antiwear and/or antioxidation additives the wear loss due to the reduction of zinc dialkyldithiophosphate (ZDDP) may be compensated or even reduced.

Application of Dual-Phase Steels for Automotive Closure Panels

With interest in improving vehicle quality and customer satisfaction, Ford Motor Company initiated an effort aimed at improving dent resistance of closure panels. An investigation of various means of product improvement led to the recognition of dual phase steels, due to their inherent formability and strain hardening attributes, as the most appropriate steel panel for outer panel applications. Ispat Inland's new Electro-galvanized dual phase steel DI-FORM 500 (henceforth referred to by the generic designation, DP500), which meets 500 MPa minimum tensile strength, was specifically designed to meet automotive exposed quality standards. This paper compares the dent resistance performance of automotive door assemblies manufactured with both Bake Hardenable 210 (BH210) and DP500 door outer panels. Results indicate the achievement of significantly improved outer panel dent resistance through the use of the DP500 product.

Authenticity of FE Modeling for Fatigue Assessment of Welds in Automotive Structures

MIG (Metal Inert Gas or Gas Metal Arc welding) and spot welding are the most common way of joining steel components in automotive body, and frame structures. The main design benefits of MIG welding are however the ability to join the parts with single side access and the reduction or elimination of flanges. Different finite element based methodologies exist for predicting the durability of welds. These methodologies are being used in the automotive industry to resolve potential and current durability issues in spot and MIG welded steel components and also to reduce expensive testing practices. However, the analysis results highly depend on the finite element modeling and the accuracy of weld data. This paper briefly describes some of the lessons learned while applying the weld life prediction technology for MIG and spot welds in automotive steel structural components.

Breaking Load Method Evaluation of Sheet AA7075

Increasing fuel economy is a high priority of the automotive industry due to consumer demand and government regulations. High strength aluminum alloys such as AA7075-T6 can be used in strength-critical automotive applications to reduce vehicle weight and thus improve fuel economy. However, these aluminum alloys are known to be susceptible to stress corrosion cracking (SCC) for thick plate. The level of susceptibility to SCC must be determined before a material is implemented. ASTM standards exist that generate semi-quantitative data primarily for use in screening materials for SCC. For the purposes of this work ASTM G139 (breaking load method) has been used to evaluate sheet AA7075-T6 for use in automotive applications. A tensile fixture applying a constant strain was used to quantitatively measure residual strength of the material after exposure to a corrosive environment.

One thing that is very important in a carmaker company is its know-how built during all its life. Such an experience allows, for instance, to correlate the customer expected product life with accelerated tests procedures. When it comes to cars, it is usual to have correlated proving routes in such way that if a prototype can take a number of passing in the proving ground without failure, it is unlikely the car is going to fail during a regular life. In the other hand, if a failure at determined percentage of the test happens, it is predictable that the same failure shows up at the same percentage of the product design life. This paper proposes a methodology based on the SxN fatigue theory to solve durability issues observed in correlated durability tests.
