2-Way Driven Compressor for Hybrid Vehicle Climate Control System

The environment is one of the most important issues currently facing the world and the automobile industry is required to respond with eco-cars. To meet this requirement, the hybrid vehicle is one of the most optimal solutions. The hybrid system automatically stops engine idling (idling stop), or stops the engine during deceleration to recover energy. The engine stop however creates a problem concerning the vehicle's climate control system. Because the conventional climate control system incorporates a compressor driven by engine belt, there is almost no cooling performance while the engine is stopped. Until now, when a driver needed more cooling comfort the engine has been switched back on as a compromise measure. To realize cabin comfort that is consistent with fuel saving, a 2-way driven compressor has been developed that can be driven both by engine belt while the engine is running and by electric motor when the engine is stopped.

In the 42V Mild Hybrid System introduced into market by Toyota for the first time in the world, the crankshaft using belt(s) drives the motor/generator (MG). The set-up employs an inverter unit to control the MG electronically. This paper describes the system configuration, operations, characteristic features and development results of the new power control system. The focus is on the MG, the inverter-for-MG-control and energy regeneration, as well as DC/DC converter for the power supply to the 14V devices.

A Custom Integrated Circuit with On-chip Current-to-Digital Converters for Active Hydraulic Brake System

This paper presents a custom integrated circuit (IC) on which circuit functions necessary for “Active Hydraulic Brake (AHB) system” are integrated, and its key component, “Current-to-Digital Converter” for solenoid current measurement. The AHB system, which realizes a seamless brake feeling for Antilock Brake System (ABS) and Regenerative Brake Cooperative Control of Hybrid Vehicle, and the custom IC are installed in the 4th-generation Prius released in 2015. In the AHB system, as linear solenoid valves are used for hydraulic brake pressure control, high-resolution and high-speed sensing of solenoid current with ripple components due to pulse width modulation (PWM) is one of the key technologies. The proposed current-to-digital converter directly samples the drain-source voltage of the sensing DMOS (double-diffused MOSFET) with an analog-to-digital (A/D) converter (ADC) on the IC, and digitizes it.

A New V-8 Engine for the LEXUS LS 400

A new 4.0 liter V8 engine, 1UZ-FE, has been developed for the luxury sedan, LEXUS LS400. The engine has 4 camshafts and 32 valves, and weighs only 195 kg (430 lbs) having many light alloy components and carefully designed configurations. The appropriate engine displacement and high technology adopted throughout from design to manufacturing process enable the LS400 to run powerfully with excellent fuel economy and a pleasant sounds. It develops 250HP at 5600 rpm and 260ft-lbs of torque at 4400 rpm, and its fuel economy figure, well exceeds the EPA's tax charge level of 22.5mpg. These figures have been achieved through the newest technologies applied to every part of the design, such as: Well studied intake and exhaust systems, centrally located spark plug in the TOYOTA original four-valve combustion chamber, which has a narrow valve including angle, and low friction components like aluminum alloy valve lifters and well balanced moving parts.

A Silicon Micromachined Gyroscope and Accelerometer for Vehicle Stability Control System

A silicon micromachined gyroscope (angular rate sensor, yaw rate sensor) and accelerometer for vehicle stability control system is presented. The 5.1mm×4.7mm sensor chip is fabricated with a silicon micromachining process using a SOI (Silicon on Insulator) silicon wafer and a deep reactive ion etching. The sensor chip has a pair of resonators which are mechanically coupled and function as a tuning fork. The resonators are driven by electrostatic force and their movements are detected by capacitively sensing angstrom displacements. This sensor chip works not only as a gyroscope but also as an accelerometer with a single sensor chip. The sensor unit consists of the sensor chip above, a signal processing IC, a microcomputer and an EEPROM. sigma-delta analog-to-digital conversion (sigma-delta ADC) is adopted to realize the digital calibration of sensor properties.

Whinning gear noise(final gear noise), one of the causes for automobile interior noise is due to the exciting force of final gear kit and as a general countermeasure for this problem, a reduction of resonance level in transfer system and better meshing of gears have been utilized. However,vibration characteristics of final gear unit have not been considered much in this case. Authors have executed impacting test on final gear unit and confirmed its vibration characteristics. Based on this fact,vibration model consisting of bearings and gears spring system was constructed to evaluate vibration characteristics of final gear unit along with the results obtained from final gear unit of front engine,rear drive passenger car.

Reductions of hardware costs as well as implementations of new innovative functions are the main drivers of today's automotive electronics. Indeed more and more resources are spent on adapting existing solutions to different environments. At the same time, due to the increasing number of networked components, a level of complexity has been reached which is difficult to handle using traditional development processes. The automotive industry addresses this problem through a paradigm shift from a hardware-, component-driven to a requirement- and function-driven development process, and a stringent standardization of infrastructure elements. One central standardization initiative is the AUTomotive Open System ARchitecture (AUTOSAR). AUTOSAR was founded in 2003 by major OEMs and Tier1 suppliers and now includes a large number of automotive, electronics, semiconductor, hard- and software companies.

Analysis on Behaviors of Swirl Nozzle Spray and Slit Nozzle Spray in Relation to DI Gasoline Combustion

Behavior of sprays formed by slit nozzle as well as swirl nozzles with the spray cone angle in the range of 40° ∼110 ° were studied in a constant volume N2 gas chamber. The fuels used are iso-pentane, n-heptane, benzene and gasoline. The ambient pressure and temperature were raised up to 1.0 MPa and 465 K, respectively. The injection pressure was mainly set at 8 MPa. Spray penetrates at an almost constant speed for a while after injection start and begins to decelerate at a certain point. This point was judged as breakup point, based on a momentum theory on spray motion, the observation of spray inside and the analysis of the spray front reacceleration which occurs under highly volatile condition.

Application of Reference Governor Using Soft Constraints and Steepest Descent Method to Diesel Engine Aftertreatment Temperature Control

This paper considers an application of reference governor (RG) to automotive diesel aftertreatment temperature control. Recently, regulations on vehicle emissions have become more stringent, and engine hardware and software are expected to be more complicated. It is getting more difficult to guarantee constraints in control systems as well as good control performance. Among model-based control methods that can directly treat constraints, this paper focuses on the RG, which has recently attracted a lot of attention as one method of model prediction-based control. In the RG, references in tracking control are modified based on future prediction so that the predicted outputs in a closed-loop system satisfy the constraints. This paper proposes an online RG algorithm, taking account of the real-time implementation on engine embedded controllers.

Since the regulations of CO2 emissions have been tightened in each country recently, each automotive manufacturer has responded by bringing competitive technologies that maximize efficiency while promoting vehicle electrification such as xEV. Not only the efficiency, we need to meet or exceed occupant performance and comfort expectations. The climate control system expends a large amount of energy to keep a comfortable environment, having a significant impact on fuel consumption and EV driving range. Therefore, many manufacturers try to save energy and improve occupant comfort quickly by using not only the conventional convective heating by HVAC but also the conductive heating to heat the human body directly such as seat and steering wheel heater. In this study, a radiative heater, which is more efficient than a convective heating to warm anterior thigh and shin where a conductive heating cannot warm, was applied to vehicle.

Continuously Variable Transmission Control System for Toyota Intelligent Idling Stop System

As requirements for protecting the global environment are being heightened on a worldwide scale in recent years, the development of low fuel consumption technologies in order to inhibit the discharge of CO2 is an important issue for the automotive industry. Recently, Toyota has developed a Super CVT for the 1.3-to 1.5-liter class vehicles to further improve their fuel economy. This CVT has been adopted on vehicles equipped with the ‘idling stop system’. The ‘idling stop system’ automatically stops the engine when the vehicle is stopped and the transmission shift lever is in the ‘D’ position (e.g. when the vehicle is at a stoplight). This improves the fuel economy of the vehicle by eliminating fuel consumption while the vehicle is stopped. The conventional CVT poses unique conditions such as startoff time lag or shock after the engine is restarted. These conditions occur because the CVT oil pump cannot generate hydraulic pressure while the engine is stopped.

Design Concept and Advantages of Steer-by-Wire System

Because of recent advances in steering control technology, steer-by-wire systems have continued to become more realistic. The principal issue for these steer-by-wire systems is considered to be promoting reliability through the construction of a design concept that can be utilized appropriately by drivers. This paper first describes the flow between the concept and system structure, and proposes a steer-by-wire system with a mechanical backup mechanism as one possibility. This paper also describes an investigation into its potential advantages using an experimental vehicle installed with the proposed system structure. The potential advantages of steer-by-wire are improved vehicle driving performance, vehicle maneuverability, and the feasibility of innovative packaging and design. In order to make improved maneuverability and design innovations compatible, it is critical to achieve steering characteristics that require little maneuvering angle.

Development of Air Supply Controller for FCV Based on Model-Based Development Approach

In Toyota’s 2nd generation FCV, an electric turbo-type air compressor has been adopted for downsizing and cost reduction. Automotive Fuel Cell applications present several challenges for implementing a turbo-type air compressor. When operating a fuel cell in high-temperature or high-altitude locations, the FC stack must be pressurized to prevent dry-up. The flow rate vs pressure conditions that the FC must pass through or in some cases operate at are typically within the surge region of a turbo-type air compressor. Additionally, Toyota requires quick air transient response (< 1 sec) for power generation, energy management, and FC dry-up prevention. If the turbo-type air compressor is not precisely controlled during quick transients, it can easily enter the surge region.

Development of Automotive Rubber Parts with New Recycling Technology

Rubber is a thermosetting material and as such is generally considered difficult to recycle; therefore there is a demand for the development of rubber recycling technology to protect the environment and conserve resources. Some technologies exist to recycle vulcanized rubber, but none of these has high enough productivity to produce reclaimed rubber, and re-vulcanized rubber does not have the same properties as virgin rubber materials. Now a new recycling technology, called Shear Flow Stage Reactor, has been developed for rubber reclamation. This new technology has high productivity and can achieve the same properties as virgin materials. Automotive parts have been developed and are being produced with recycled Ethylene-Propylene-diene Rubber (EPDM) based on this new technology. The performance of the developed parts is the same as the parts made from virgin materials.

Development of Bicycle Carrier for Bicyclist Pre-Collision System Evaluation

According to the U.S. National Highway Traffic Safety Administration, 743 pedal cyclists were killed and 48,000 were injured in motor vehicle crashes in 2013. As a novel active safety equipment to mitigate bicyclist crashes, bicyclist Pre-Collision Systems (PCSs) are being developed by many vehicle manufacturers. Therefore, developing equipment for evaluating bicyclist PCS is essential. This paper describes the development of a bicycle carrier for carrying the surrogate bicyclist in bicyclist PCS testing. An analysis on the United States national crash databases and videos from TASI 110 car naturalistic driving database was conducted to determine a set of most common crash scenarios, the motion speed and profile of bicycles. The bicycle carrier was designed to carry or pull the surrogate bicyclist for bicycle PCS evaluation. The carrier is a platform with a 4 wheel differential driving system.

Technological development of materials derived from plants (e.g., polylactic acid (PLA), and the like) is required to break dependence on fossil fuels and reduce CO2. PLA has inferior hydrolysis resistance, impact resistance, and molding ability than polypropylene (PP), and in order to overcome these disadvantages, a novel PP/PLA alloy has been conceived where PLA is incorporated into a PP matrix. By optimizing compatibilizer and elastomer addition, PLA has been successfully dispersed into a PP matrix at a sub-micron order, and interior parts have been successfully developed that fulfill the performance, appearance, and mass-production capability requirements for practical application.

Development of Control System for Parallel Hybrid System with Turbo Engine

This paper describes a new control technology that coordinates the operation of multiple actuators in a new hybrid electric vehicle (HEV) system consisting of a turbocharged engine, front and rear electric motors, two clutches, and a 6-speed automatic transmission. The development concept for this control technology is to achieve the driver’s desired acceleration G with a natural feeling engine speed. First, to realize linear acceleration G even while the engine is starting from EV mode, clutch hydraulic pressure reduction control is implemented. Furthermore, the engine start timing is optimized to prevent delayed drive force response by predicting the required maximum power during cranking. Second, to realize linear acceleration, this control selects the proper gear position based on the available battery power, considering noise and vibration (NV) restrictions and turbocharging response delays.

Toyota Motor Corporation has already designed and developed vehicle brake control systems for relatively low speed off-road driving, such as Downhill Assist Control, Hill-start Assist Control and Active Traction Control. Though off-road utility is improved by virtue of these systems, in specific situations actual performance still depends on driving technique since the driver is required to control the accelerator pedal. Toyota has integrated these existing systems, and developed a new driving technology for off-road driving called “Crawl Control.” Crawl Control automatically modulates brake torque and drive torque to help keep the vehicle speed constant and slow. Unskilled drivers can thereby attain improved capabilities in places where high-level driving techniques are required. This system also reduces the effort required to control the accelerator and the brake pedal. This paper presents a new control algorithm for the realization of this Crawl Control system.

Development of Engine Lubrication System with New Internal Gear Fully Variable Discharge Oil Pump

Over the past decades, the automotive industry has made significant efforts to improve engine fuel economy by reducing mechanical friction. Reducing friction under cold conditions is becoming more important in hybrid vehicle (HV) and plug-in hybrid vehicle (PHV) systems due to the lower oil temperatures of these systems, which results in higher friction loss. To help resolve this issue, a new internal gear fully variable discharge oil pump (F-VDOP) was developed. This new oil pump can control the oil pressure freely over a temperature range from -10°C to hot conditions. At 20°C, this pump lowers the minimum main gallery pressure to 100 kPa, thereby achieving a friction reduction effect of 1.4 Nm. The developed oil pump achieves a pressure response time constant of 0.17 seconds when changing the oil pressure from 120 kPa to 200 kPa at a temperature of 20°C and an engine speed of 1,600 rpm.

Development of Fracture Model for Laser Screw Welding

This paper describes the development of a fracture finite element (FE) model for laser screw welding (LSW) and validation of the model with experimental results. LSW was developed and introduced to production vehicles by Toyota Motor Corporation in 2013. LSW offers superb advantages such as increased productivity and short pitch welding. Although the authors had previously developed fracture FE models for conventional resistance spot welding (RSW), a fracture model for LSW has not been developed. To develop this fracture model, many comprehensive experiments were conducted. The results revealed that LSW had twice as many variations in fracture modes compared to RSW. Moreover, fracture mode bifurcations were also found to result from differences in clearance between welded plates. In order to analyze LSW fracture phenomena, detailed FE models using fine hexahedral elements were developed.
