3D CFD Modeling of an Electric Motor to Predict Spin Losses at Different Temperatures

With the advent of this new era of electric-driven automobiles, the simulation and virtual digital twin modeling world is now embarking on new sets of challenges. Getting key insights into electric motor behavior has a significant impact on the net output and range of electric vehicles. In this paper, a complete 3D CFD model of an Electric Motor is developed to understand its churning losses at different operating speeds. The simulation study details how the flow field develops inside this electric motor at different operating speeds and oil temperatures. The contributions of the crown and weld endrings, crown and weld end-windings, and airgap to the net churning loss are also analyzed. The oil distribution patterns on the end-windings show the effect of the centrifugal effect in scrapping oil from the inner structures at higher speeds. Also, the effect of the sump height with higher operating speeds are also analyzed.

A Generic Teaching Case Study for Teaching Design for Six Sigma

There are several reasons why it can be daunting to apply Six Sigma to product creation. Foremost among them, the functional performance of new technologies is unknown prior to starting a project. Although, Design For Six Sigma (DFSS) was developed to overcome this difficulty, a lack of applicable in-class case studies makes it challenging to train the product creation community. The current paper describes an in-class project which illustrates how Six Sigma is applied to a simulated product creation environment. A toy construction set (TCS) project is used to instruct students how to meet customer expectations without violating cost, packaging volume and design-complexity constraints.

A Multi-Variable Regression Model for Ergonomic Lifting Analysis with Digital Humans

The Snook tables (Liberty Mutual Tables) are a collection of data sets compiled from studies based on a psychophysical approach to material-handling tasks. These tables are used to determine safe loads for lifting, lowering, carrying pulling, and pushing. The tables take into account different population percentiles, gender, and frequency of activity. However, while using these tables to analyze a work place, Ergonomists often have to select from discrete data points closest to the actual work place parameters thereby reducing accuracy of results. To compound the problem further, multiple interrelated variables are involved, making it difficult to analyze parameters intuitively. For example, it can be difficult to answer questions such as, does reducing the lifting height lower the recommended lifting weight, if the lifting distance is increased? To resolve such issues, this paper presents a new methodology for implementing the Snook tables using multi variable regression.

A Novel Methodology to Characterize the Thermal Behavior of Automotive Seats

An automobile seat’s thermal performance can be challenging to quantify since it requires comprehensive human subject testing. Seat manufacturers must rely on subjective ratings to understand how the construction of a seat and its underlying heating and cooling technology may compare to other seats. Other factors may influence seat ratings published by global marketing information services companies (e.g., JD Power and Associates). In particular, occupants may be biased by the vehicle class in which a seat is installed and by how much the contribution of a specific vehicle’s HVAC system performance affects the perception of seat thermal comfort. Therefore, there is a need for an objective testing methodology that does not rely on human participants but is still capable of producing a thermal performance rating in terms of established thermal comfort scales.

A Packaging Layout to Mitigate Crosstalk for SiC Devices

SiC devices have inherent fast switching capabilities due to their superior material properties, and are considered potential candidates to replace Si devices for traction inverters in electrified vehicles in future. However, due to the comparatively low gate threshold voltage, SiC devices may encounter oscillatory false triggering especially during fast switching. This paper analyzed the causes of false triggering, and also studied the impact of a critical parasitic parameter - common source inductance. It is shown that crosstalk is the main cause for the false triggering in the case and some positive common source inductance help to mitigate the crosstalk issue. A packaging layout method is proposed to create the positive common source inductance through layout of control terminals / busbars, and/or the use of control terminal bonded wires at different height.

A Review of Human Physiological, Psychological & Human Biomechanical Factors on Perceived Thermal Comfort of Automotive Seats.

Thermal comfort in automotive seating has been studied and discussed for a long time. The available research, because it is focused on the components, has not produced a model that provides insight into the human-seat system interaction. This work, which represents the beginning of an extensive research program, aims to establish the foundation for such a model. This paper will discuss the key physiological, psychological, and biomechanical factors related to perceptions of thermal comfort in automotive seats. The methodology to establish perceived thermal comfort requirements will also be presented and discussed.

An Experimental and Computational Investigation of Water Condensation inside the Tubes of an Automotive Compact Charge Air Cooler

To address the need of increasing fuel economy requirements, automotive Original Equipment Manufacturers (OEMs) are increasing the number of turbocharged engines in their powertrain line-ups. The turbine-driven technology uses a forced induction device, which increases engine performance by increasing the density of the air charge being drawn into the cylinder. Denser air allows more fuel to be introduced into the combustion chamber, thus increasing engine performance. During the inlet air compression process, the air is heated to temperatures that can result in pre-ignition resulting and reduced engine functionality. The introduction of the charge air cooler (CAC) is therefore, necessary to extract heat created during the compression process. The present research describes the physics and develops the optimized simulation method that defines the process and gives insight into the development of CACs.

An Integrated Design and Appraisal System for Vehicle Interior Packaging

Static seating bucks have long been used as the only means to subjectively appraise the vehicle interior packages in the vehicle development process. The appraisal results have traditionally been communicated back to the requesting engineers either orally or in a written format. Any design changes have to be made separately after the appraisal is completed. Further, static seating bucks lack the flexibility to accommodate design iterations during the evolution of a vehicle program. The challenge has always been on how to build a seating buck quickly enough to support the changing needs of vehicle programs, especially in the early vehicle development phases. There is always a disconnect between what the seating buck represents and what is in the latest design (CAD), since it takes weeks or months to build a seating buck and by the time it is built the design has already been evolved. There is also no direct feedback from seating buck appraisal to the design in CAD.

Application of Suspend Mode to Automotive ECUs

To achieve high robustness and quality, automotive ECUs must initialize from low-power states as quickly as possible. However, microprocessor and memory advances have failed to keep pace with software image size growth in complex ECUs such as in Infotainment and Telematics. Loading the boot image from non-volatile storage to RAM and initializing the software can take a very long time to show the first screen and result in sluggish performance for a significant time thereafter which both degrade customer perceived quality. Designers of mobile devices such as portable phones, laptops, and tablets address this problem using Suspend mode whereby the main processor and peripheral devices are powered down during periods of inactivity, but memory contents are preserved by a small “self-refresh” current. When the device is turned back “on”, fully initialized memory content allows the system to initialize nearly instantaneously.

This paper presents the development and applications of engine friction algorithms to quickly estimate performance, optimum geometry of critical engine components, and packaging for rapid engine concept assessments. The development and implementation of some knowledge-based design rules will also be presented to quickly estimate the critical geometry of engine components and component weight such as valve sizing, piston weight, crankshaft geometry, etc. Some examples of powertrain concept design, such as the estimation of friction and packaging will be presented. The simulation results of the friction algorithms will be compared to some of available experimental data and also other friction estimation methods.

Automotive Refrigerant System Induced Evaporator Hoot

The automotive refrigerant systems can occasionally exhibit a transient hoot/whistle type noise under certain operating conditions. High pressure/velocity refrigerant flow through an evaporator core can readily excite the inherent acoustical and/or structural modes, resulting in audible transient tones. This condition if present can be experienced while driving away from a short stop and can last 2 to 10 seconds. The ambient conditions suitable for creating this noise are - moderate/high air-conditioning (A/C) load during days at 85-95° F temperatures with high humidity. Possible noise generating mechanisms have been discussed in earlier publications and our findings during this study indicate that they are excited by the high velocity superheated refrigerant vapor flow through the evaporator core plates. Examples of this transient noise and its spectral characteristics are presented to characterize this refrigerant system induced issue.

Characterization of Seat Lateral Support as a Mechanical Behavior

Seat lateral support is often talked about as a design parameter, but usually in terms of psychological perception. There are many difficulties in quantifying lateral support mechanically to the engineering teams: Anthropometric variation causes different people to interact with the seat in different places and at different angles, BPD studies are usually planar and don’t distinguish between horizontal support and vertical resistance to sinking in, most mechanical test systems are typically single-DOF and can’t apply vertical and horizontal loads concurrently, and there is scant literature describing the actual lateral loads of occupants. In this study, we characterize the actual lateral loading on example seating from various sized/shaped occupants according to dynamic pressure distribution. From this information, a six-DOF load and position control test robot (KUKA OccuBot) is used to replicate that pressure distribution.

Complete Seat Load Deflection Testing Methodologies

Load deflection testing is one type of test that can be used to understand the comfort performance of a complete trimmed automotive seat. This type of testing can be conducted on different areas of the seat and is most commonly used on the seatback, the seat cushion and the head restraint. Load deflection data can be correlated to a customer’s perception of the seat, providing valuable insight for the design and development team. There are several variables that influence the results obtained from this type of testing. These can include but are not limited to: seat structure design, suspension system, component properties, seat materials, seat geometry, and test set-up. Set-up of the seat for physical testing plays a critical role in the final results. This paper looks at the relationship of the load deflection data results on front driver vehicle seatbacks in a supported and unsupported test set-up condition.

Complex Occupied Seat Transfer Functions Averaged over Multiple Occupants

The vibration transfer functions from the floorpan attachment points of occupied automobile seats to the seat surfaces contacting the occupant are typically given in terms of the magnitude, often called the transmissibility. Averages over multiple occupants are often used due to the strong dependence upon individual subject properties. Modal analysis of such data would be useful, but requires phase as well as magnitude. However, averaging of either wrapped or unwrapped phase presents significant problems. Averaging of the entire complex transfer function avoids these problems, but may give a magnitude that is different than the average of the individual magnitudes. In this paper, we analyze the data for several input/output axis combinations for various real seats with respect to this issue.

Container Deformation Procedure for Ceramic Monolith Catalytic Converters

A typical automotive catalytic converter is constructed with a ceramic substrate and a steel shell. Due to a mismatch in coefficients of thermal expansion, the steel shell will expand away from the ceramic substrate at high temperatures. The gap between the substrate and shell is usually filled with a fiber composite material referred to as “mat.” Mat materials are compressed during assembly and must maintain an adequate pressure around the substrate under extreme temperature conditions. The container deformation measurement procedure is used to determine catalytic converter shell expansion during and after a period of hot catalytic converter operation. This procedure is useful in determining the potential physical durability of a catalytic converter system, and involves measuring converter shell expansion as a function of inlet temperature. A post-test dimensional measurement is used to determine permanent container deformation.

Copper Effect on the Ultrasonic Fatigue Life of A356 Aluminum Alloy Under Variable Humidity Levels

Ultrasonic fatigue tests (testing frequency around 20kHz) have been conducted on A356 aluminum alloys with different copper contents and AS7GU aluminum alloy. Tests were performed in dry air and submerged in water conditions. The effect of copper content was investigated and it was concluded that copper content plays an important role influencing the humidity effect on A356 aluminum alloy ultrasonic fatigue lives. Also, for the same copper content, copper in solute solution or in precipitate have different humidity sensitivities.

This paper presents some of the design rules used to calculate critical geometry of engine components, and the object-oriented component hierarchy system in PET. This paper also presents parametric solid model assembling schemes used to dynamically construct an assembly of whole powertrain systems. Some examples of powertrain concept design, such as the estimation of friction, packaging, and moving component clearances, will be presented. The computational efficiency of this concept design method will be compared to traditional methods also.

The implementation of electronic shifters (e-shifter) for automatic transmissions in vehicles has created many new opportunities for the customer facing transmission interface and in-vehicle packaging. E-shifters have become popular in recent years as their smaller physical size leads to packaging advantages, they reduce the mass of the automatic transmission shift system, they are easier to install during vehicle assembly, and act as an enabler for autonomous driving. A button-style e-shifter has the ability to create a unique customer interface to the automatic transmission, as it is very different from the conventional column lever or linear console shifter. In addition to this, a button-style e-shifter can free the center console of valuable package space for other customer-facing functions, such as storage bins and Human-Machine Interface controllers.

Design Considerations for Hydrogen Management System on Ford Hydrogen Fueled E-450 Shuttle Bus

As part of a continuous research and innovation effort, Ford Motor Company has been evaluating hydrogen as an alternative fuel option for vehicles with internal combustion engines since 1997. Ford has recently designed and built an Econoline (E-450) shuttle bus with a 6.8L Triton engine that uses gaseous hydrogen fuel. Safe practices in the production, storage, distribution, and use of hydrogen are essential for the widespread public and commercial acceptance of hydrogen vehicles. Hazards and risks inherent in the application of hydrogen fuel to internal combustion engine vehicles are explained. The development of a Hydrogen Management System (H2MS) to detect hydrogen leaks in the vehicle is discussed, including the evolution of the H2MS design from exploration and quantification of risks, to implementation and validation of a working system on a vehicle. System elements for detection, mitigation, and warning are examined.

Design Targets of Seat Integrated Restraint System for Optimal Occupant Protection

Unlike the conventional seat belt system wherein the shoulder belt upper anchor is mounted on the vehicle body, Seat Integrated Restraint (SIR) system has the shoulder belt upper anchor mounted on the top of seat back frame. During a vehicle frontal impact, the stiffness of seat and that of the floor underneath the seat play a significant role in the performance of the restraint system in providing protection to the occupants. In this study the effect of the stiffness of seat and floor on the restraint system is investigated with other restraint parameters such as retractor load limit, fire time lag of dual stage inflator and air bag vent size. The stiffness of seat and floor is varied to determine the range of best occupant protection. This study attempts to establish feasible design targets of seat and floor stiffness for optimal restraint performance.
