14 Degree-of-Freedom Vehicle Model for Roll Dynamics Study

A vehicle model is an important factor in the development of vehicle control systems. Various vehicle models having different complexities, assumptions, and limitations have been developed and applied to many different vehicle control systems. A 14 DOF vehicle model that includes a roll center as well as non-linear effects due to vehicle roll and pitch angles and unsprung mass inertias, is developed. From this model, the limitations and validity of lower order models which employ different assumptions for simplification of dynamic equations are investigated by analyzing their effect on vehicle roll response through simulation. The possible limitation of the 14 DOF model compared to an actual vehicle is also discussed.

A Fitting Algorithm for Determination of Minimum Zone Form Tolerances

In this paper, a new algorithm, named Nonlinear Optimization Method (NOM) has been mathematically and computationally developed for several geometric elements. The initial condition of the NOM is obtained by LSM, then the minimum zone is optimized in accordance with tolerancing principles in ANSI Y14.5.1M. The results are verified to be the Minimum Zone Evaluation (MZE) for the inspected geometric features. The algorithm, together with its computational realization programs, are proved to be considerably reliable and robust for practical applications.

A Modular Designed Three-phase ~98%-Efficiency 5kW/L On-board Fast Charger for Electric Vehicles Using Paralleled E-mode GaN HEMTs

Most of the present electric vehicle (EV) on-board chargers utilize a conventional design, i.e., a boost-type Power Factor Correction (PFC) controller followed by an isolated DC/DC converter. Such design usually yields a ~94% wall-to-battery efficiency and 2~3kW/L power density at most, which makes a high-power charger, e.g., 20kW module difficult to fit in the vehicle. As described in this paper, first, an E-mode GaN HEMT based 7.2kW single-phase charger was built. Connecting three such modules to the three-phase grid allows a three-phase >20kW charger to be built, which compared to the conventional three-phase charger, saves the bulky DC-bus capacitor by using the indirect matrix converter topology. To push the efficiency and power density to the limit, comprehensive optimization is processed to optimize the single-phase module through incorporating the GaN HEMT switching performance and securing its zero-voltage switching.

A Transportable Instrumentation Package for In-Vehicle On-Road Data Collection for Driver Research

We present research in progress to develop and implement a transportable instrumentation package (TIP) to collect driver data in a vehicle. The overall objective of the project is to investigate the symbiotic relationship between humans and their vehicles. We first describe the state-of-art technologies to build the components of TIP that meet the criteria of ease of installation, minimal interference with driving, and sufficient signals to monitor driver state and condition. This method is a viable alternative to current practice which is to first develop a fully instrumented test vehicle, often at great expense, and use it to collect data from each participant as he/she drives a prescribed route. Another practice, as for example currently being used in the SHRP-2 naturalistic driving study, is to install the appropriate instrumentation for data collection in each individual's vehicle, often requiring several hours.

A Value Analysis Tool for Automotive Interior Door Trim Panel Materials and Process Selection

This paper describes a computerized value analysis tool (VAT) developed to aid automotive interior designers, engineers and planners to achieve the high levels of perceived quality of materials used in automotive door trim panels. The model requires a number of inputs related to types of materials, their manufacturing processes and customer perceived quality ratings, costs and importance of materials, features located in different areas of the door trim panel, etc. It allows the user to conduct iterative evaluation of total cost, total weighted customer perceived quality ratings, and estimates of perceived value (perceived quality divided by cost) for different door trim areas as well as the entire door trim panel. The VAT, thus, allows value and cost management related to materials and processing choices for automotive interiors.

Aqueous Corrosion of Experimental Creep-Resistant Magnesium Alloys

This paper presents a comparison of aqueous corrosion rates in 5% NaCl solution for eight experimental creep-resistant magnesium alloys considered for automotive powertrain applications, as well as three reference alloys (pure magnesium, AM50B and AZ91D). The corrosion rates were measured using the techniques of titration, weight loss, hydrogen evolution, and DC polarization. The corrosion rates measured by these techniques are compared with each other as well as with those obtained with salt-spray testing using ASTM B117. The advantages and disadvantages of the various corrosion measurement techniques are discussed.

CFD Investigation of the Scavenging Process in a Two-Stroke Engine

Computational fluid dynamics simulations of the gas exchange process in a crankcase-scavenged, two-stroke engine were used to study the scavenging characteristics of the engine over the whole operating range and to investigate the effects of various design changes. The simulations used time-dependent velocity and pressure boundary conditions in the transfer and exhaust ports, respectively, which were obtained from a one-dimensional gas exchange code. The bulk flow characteristics, scavenging and trapping efficiencies, computed from these simulations compared well with experimental data. Investigation of the highest load and speed case showed that moderate port angle variations only weakly influenced the scavenging efficiency and velocity field. On the other hand, modifying the exhaust pressure to simulate single cylinder operation had a more significant effect on the scavenging and showed a possible way to control the gas exchange process.

Catalyst Converter Canning Simulation Studies

Canning is a very important aspect in the catalyst converter design, especially with the current trend of using more thin wall and ultra-thin wall substrates. This paper systematically investigated canning issues at different stages of converter manufacturing processes and operations. Commonly used converter canning processes, which include traditional clamshell style and tourniquet wrap, are included in the studies. Using a previously developed mat material model, visco-elastic behavior, as well as the unique expansion characteristic of the intumescent mat under high temperature, are included in the simulations. Lab testing of the mat material at different loading speeds was conducted to obtain the visco-elastic properties. These will allow the studies of the effect of closing speed on the peak pressures during canning processes, as well as the pressures during heating and cooling.

Comparison of Driver Behavior and Performance in Two Driving Simulators

This paper presents results of a study conducted to compare driving behavior and performance of drivers in two different fixed-base driving simulators (namely, FAAC and STI) while performing a same set of distracting tasks under geometrically similar freeway and traffic conditions. The FAAC simulator had a wider three-screen road view with steering feedback as compared to the STI simulator which had a single screen and narrower road view and had no steering feedback. Twenty four subjects (12 younger and 12 mature) drove each simulator and were asked to perform a set of nine different tasks involving different distracting elements such as, using a cell phone, operating the car radio, retrieving and selecting a map from map pocket in the driver's door, collecting coins to pay toll, etc.

Considerations in Conducting Structural Dynamic Analysis of Commercial Vehicle Exhaust System

To validate the integrity of a commercial vehicle's exhaust system's structural design is a challenging job. An integrated approach to use both simulation/modeling and hardware testing must be employed to reduce product development cost. In addition to the considerations of the geometry and configuration specs of 70-90 parts and joints as well as material's thermal and mechanical property data in model development, representative loading must be used. For base excitation type of loading, such as the one experienced by the vehicle's exhaust system, one must decide whether to conduct the time domain transient analysis or frequency domain random vibration analysis. Although both methods are well known, few discussions can be found in the literature regarding their effective use in the framework of product design and development. Based on our study, the random vibration method should be used first for identifying high stress locations in the system and for design optimization.

Considerations in the Development of Durability Specifications for Vehicle Drive Train Component Test

Engineering specifications, i.e. test bogeys, are criterion for determining the success or failure of durability designs in the product development process. Considerations in the development of the specifications for vehicle structural components, such as axle housings and suspension torque rods, have been presented in a previous SAE paper [1]. This paper has been prepared because the factors on the same subject for vehicle drive train components, such as gears and bearings, are quite different. The center of this study is on “how to define equivalent duty cycles for lab test”. Several issues distinguish this task for drive train components: High cycle fatigue, high accelerated tests, competitive failures and failure modes, empirical component load-life data, loading, field correlation, and system level tests.

Corrosion-Fatigue Modeling and Materials Performance Ranking

Corrosion-fatigue (CF) and stress corrosion cracking (SCC) have long been recognized as the major degradation and failure mechanisms of engineering materials under combined mechanical loading and corrosive environments. How to model and characterize these failure phenomena and how to screen, rank, and select materials in corrosion-fatigue and stress corrosion cracking resistance is a significant challenge in the automotive industry and many engineering applications. In this paper, the mathematical structure of a superposition-theory based corrosion-fatigue model is investigated and possible closed-form and approximate solutions are sought. Based on the model and the associated solutions and test results, screening and ranking of the materials in fatigue, corrosion-fatigue are discussed.

Determining Perceptual Characteristics of Automotive Interior Materials

This paper presents results of a three-phase research project aimed at understanding how future automotive interior materials should be selected or designed to satisfy the needs of the customers. The first project phase involved development of 22 five-point semantic differential scales to measure visual, visual-tactile, and evaluative characteristics of the materials. Some examples of the adjective pairs used to create the semantic differential scales to measure the perceptual characteristics of the material are: a) Visual: Light vs. Dark, Flat vs. Shiny, etc., b) Visual-Tactile: Smooth vs. Rough, Slippery vs. Sticky, Compressive vs. Non-Compressive, Textured vs. Non-Textured, etc., c) Evaluative (overall perception): Dislike vs. Like, Fake vs. Genuine, Cheap vs. Expensive, etc. In the second phase, 12 younger and 12 older drivers were asked to evaluate a number of different automotive interior materials by using the 22 semantic differential scales.

Development of Specifications for the UM-D's Low Mass Vehicle for China, India and the United States

This paper presents results of a research project conducted to develop a methodology and to refine the specifications of a small, low mass, low cost vehicle being developed at the University of Michigan-Dearborn. The challenge was to assure that the design would meet the needs and expectations of customers in three different countries, namely, China, India and the United States. U.S, Chinese and Indian students studying on the university campus represented customers from their respective countries for our surveys and provided us with the necessary data on: 1) Importance of various vehicle level attributes to the entry level small car customer, 2) Preferences to various features, and 3) Direction magnitude estimation on parameters to size the vehicle for each of the three markets.

Development of a Parametric Model for Advanced Vehicle Design

This paper describes a research project currently in-progress to develop a parametric model of a vehicle for use in early design stages of a new vehicle program. The model requires key input parameters to define the kind of new vehicle to be designed — in terms of details such as its intended driver/user population, vehicle type (e.g. 2-box, 3-box designs), and some key exterior and interior dimensions related to its size and proportions. The model computes and graphically displays interior package, ergonomics zones for driver controls and displays, and field of views through window openings. It also allows importing or inputting and superimposing and manipulating exterior surfaces created by a designer to assess compatibility between the interior occupant package and the vehicle exterior.

Driver Workload in an Autonomous Vehicle

As intelligent automated vehicle technologies evolve, there is a greater need to understand and define the role of the human user, whether completely hands-off (L5) or partly hands-on. At all levels of automation, the human occupant may feel anxious or ill-at-ease. This may reflect as higher stress/workload. The study in this paper further refines how perceived workload may be determined based on occupant physiological measures. Because of great variation in individual personalities, age, driving experiences, gender, etc., a generic model applicable to all could not be developed. Rather, individual workload models that used physiological and vehicle measures were developed.

Dynamic Analysis of a Full System Durability Test in Vehicle Exhaust Systems

A vehicle exhaust system model is implemented into the verified vibration table model. (A dynamic model of the Multi-Axial Simulation Table (MAST) was presented at the SAE 2000 World Congress, Paper No. 2000-01-1187.) The ultimate motivation of this model is to develop and demonstrate advanced dynamic modeling tools in exhaust system design, especially in predicting ‘what if’ situations. The process of the vehicle exhaust system model development is described and the results of a correlation study between the dynamic model analysis, the Full System Durability Test experiments, and the vehicle four-poster tests are presented in this paper. Both sinusoidal and proving ground excitations are used in the experiment. A dynamic model of the rubber isolator is also briefly discussed.

Effect of Shaft-bearing Configurations on Spiral Bevel Gear Mesh and Dynamics

Spiral bevel gear dynamics are significantly affected by the flexibilities of shafts and bearings. In this study, a new shaft-bearing model has been proposed for computing the effective support stiffness. The results are applied to the lumped parameter dynamic model of spiral bevel geared rotor system with 3-bearing straddle-mounted pinion configuration. Also, using the multi-degree of freedom lumped parameter dynamic model and quasi-static three-dimensional finite element tooth contact analysis program, the responses of two typical shaft-bearing configurations used in automotive applications, that are the 3-bearing straddle mounted pinion configuration and the 2-bearing overhung mounted pinion configuration, are compared. The comparative analysis along with a set of parametric studies highlights their different contributions to the spiral bevel gear mesh characteristics and dynamic response.

Effective FEA for Product Development Support

Only products with high quality, low cost, and short concept-to-customer time will continue to have a high market share. For this reason, auto parts suppliers must strive to gain superior engineering capability. One key step in this pursuit is to implement widespread CAE (Computer-Aided-Engineering) in PDP (product development process) [1]. FEA (Finite Element Analysis), in particular, has been identified as a subject that deserves concentrated effort. Specifically, FEA needs to be used broadly and effectively in every phase of PDP ranging from concept evaluation and prototyping, to pre-production design and troubleshooting. However, resource requirement and process quality assurance are major issues in this undertaking [2, 3]. As a counter-measurement, developing product specific FEA guidelines has been identified as a priority strategic initiative. The focus of our presentation is on how to develop standard FEA procedures to guide FEA jobs.
