A High Speed Flow Visualization Study of Fuel Spray Pattern Effect on Mixture Formation in a Low Pressure Direct Injection Gasoline Engine

In developing a direct injection gasoline engine, the in-cylinder fuel air mixing is key to good performance and emissions. High speed visualization in an optically accessible single cylinder engine for direct injection gasoline engine applications is an effective tool to reveal the fuel spray pattern effect on mixture formation The fuel injectors in this study employ the unique multi-hole turbulence nozzles in a PFI-like (Port Fuel Injection) fuel system architecture specifically developed as a Low Pressure Direct Injection (LPDI) fuel injection system. In this study, three injector sprays with a narrow 40° spray angle, a 60°spray angle with 5°offset angle, and a wide 80° spray angle with 10° offset angle were evaluated. Image processing algorithms were developed to analyze the nature of in-cylinder fuel-air mixing and the extent of fuel spray impingement on the cylinder wall.

A Study on the Strength of Catalytic Converter Ultra Thin Wall Substrates

Application of Ultra Thin Wall (UTW) ceramic substrates in the catalytic converter system requires the canner and component manufacturers to better understand the root cause and physics behind substrate breakage during the canning process. For this purpose, a ceramic substrate strength study for shoebox design has been conducted within Visteon Corporation. Computer Numerical Control (CNC) machined top and bottom fixtures, with identical inner surfaces as shoebox converter upper and lower shells, were used to crush mat wrapped substrates. Thin film pressure sensor technology enables the recording of substrate surface pressure during the compression process. Shell rib, washcoat, canning speed and cell density effects on substrate failure have been experimentally investigated. The development of a mathematical model helps to identify a better indicator to evaluate the substrate strength in the canning process and establish the strength for uncoated & coated substrates.

Acoustic Modeling and Radiated Noise Prediction for Plastic Air-Intake Manifolds

Reliable prediction of the radiated noise due to the air pressure pulsation inside air-intake manifolds (AIM) is of significant interest in the automotive industry. A practical methodology to model plastic AIMs and a prediction process to compute the radiated noise are presented in this paper. The measured pressure at the engine inlet valve of an AIM is applied as excitation on an acoustic boundary element model of the AIM in order to perform a frequency response analysis. The measured air pressure pulsation is obtained in the crank-angle domain. This pressure is read into MATLAB and transformed into the frequency domain using the fast Fourier transform. The normal modes of the structure are computed in ABAQUS and a coupled analysis in SYSNOISE is launched to couple the boundary element model and the finite element model of the structure. The computed surface vibration constitutes the excitation for an acoustic uncoupled boundary element analysis.

CAE Virtual Test of Air Intake Manifolds Using Coupled Vibration and Pressure Pulsation Loads

A coupled vibration and pressure loading procedure has been developed to perform a CAE virtual test for engine air intake manifolds. The CAE virtual test simulates the same physical test configuration and environments, such as the base acceleration vibration excitation and pressure pulsation loads, as well as temperature conditions, for design validation (DV) test of air intake manifolds. The original vibration and pressure load data, measured with respect to the engine speed rpm, are first converted to their respective vibration and pressure power spectrum density (PSD) profiles in frequency domain, based on the duty cycle specification. The final accelerated vibration excitation and pressure PSD load profiles for design validation are derived based on the key life test (KLT) duration and reliability requirements, using the equivalent fatigue damage technique.

Combustion Characteristics Detection for Low Pressure Direct Injection Engines Using Ionization Signal

It is well-known that in-cylinder ionization signals can be used for detecting combustion characteristics of IC (Internal Combustion) engines. For example, engine misfire, incomplete combustion (or partial-burn), knock, MBT (Minimum spark advance for Best Torque) timing and combustion stability can be detected using in-cylinder ionization signals. In addition, closed loop combustion spark timing control strategies have been developed to control engine MBT timing and to manage spark timing advance (knock) and retard (incomplete combustion) limits. In-cylinder ionization signals can also be used for closed loop control of maximum equivalence ratio (lean limit) at a desired combustion stability level. Up to now, most of the ionization applications have been for PFI (Port Fuel Injection) engines. This paper presents ionization detection for gasoline Direct Injection (DI) engines.

Correlation Study of Exhaust Manifold - Lab Test Results vs Customer Fleet Results

The purpose of this study is to develop specifically a correlation between Exhaust Manifold Cracking Laboratory Test results and 150,000 mile customer fleet usage test results. The study shows that the exhaust manifold design meets the reliability requirements of 10 years or 150,000 miles, given 90th percentile customer usage without an evidence of cracking or audible leaks. This correlation between the Lab Test and the customer Fleet results has been expressed as an acceleration factor. An acceleration factor is the ratio of how much quicker the engine dynamometer test ( i.e. Lab Test ) can accumulate the effect of customer usage over time versus the customers themselves. The acceleration factor is provided for useful life time period of 10 years or 150,000 miles. The recommended acceleration factor, determined in this study, is 38 to 1, comparing the engine dynamometer test ( i.e. Lab Test ) results to 150,000 mile modular truck customer fleet field results.

Design and Development of Light Weight Al Spindle

The demand for improved vehicle fuel economy drives the auto engineers to look for opportunities in weight reduction of automotive systems and components. This paper presents inventions on the design and development of a lightweight spindle. In this new product, the spindle body is made from an Al alloy for a substantial weight reduction in comparison to the tradition iron spindle body. The shaft of the spindle is made from high strength steel to meet strength requirements. The design shows the unique feature of the joining area between the spindle body and shaft. The related joining process is applied to produce a strong joint between the two parts made of different materials. The testing results will be presented and discussed.

Evaporators for automotive air-conditioning systems are being coated externally to improve corrosion resistance, water drainage, and reduce potential odor concerns. The coating durability and efficiency in achieving its corrosion resistance depends on the coating uniformity and adhesion characteristics. Good coating adhesion on aluminum surface can be achieved after freeing the surface from the oxide and flux residues. Evaporators manufactured by the Controlled Atmosphere Brazing (CAB) process have flux residue remaining on the surface, the presence of which interferes with the coating process and also affects the performance of coated components. A methodology to quantify the effect of high Nocolok flux residue on heat exchanger coating uniformity has been presented.

Engine Position Tracking at Shutdown

Engine position synchronous control of fuel injection and spark ignition at engine start can reduce regulated emissions, and improve start quality. Synchronous fuel and ignition control requires full 720° engine position information. Emissions and start quality benefits are gained if engine position is available at key-on before initial engine rotation. Typical engine position sensor sets require substantial engine rotation before engine position is initialized. Tracking engine stop position, for use on the next start, eliminates the initial engine angular travel required for synchronization. The previous stop position of the engine is stored in non-volatile memory, giving engine position immediately at start. This approach is applicable for systems in which the engine controller remains powered for some time after key-off. As the engine stops, direction reversals are common.

Finite Element Study of a Composite Tube Under Impact Load

Composite materials can be used effectively for structural applications where high strength-to-weight and stiffness-to-weight ratios are required. Although the design and analysis techniques for static, buckling and vibration loadings are fairly well established, methodologies for analysis of composite structures under impact loading are still a major research activity. This paper presents a nonlinear finite-element analysis method to analyze a composite structure subjected to axial impact load. The analysis was performed using MSC/DYTRAN FE code while pre and post processing were done using MSC/PATRAN program. In addition, a steel tube of the same geometry was analyzed for comparison purpose.

Fuel Rail Pressure Relief

A major source of engine-off evaporative hydrocarbon emissions is fuel injector leakage. Methods and devices to relieve fuel rail pressure after key-off, and thus reduce leakage are introduced. Impact on fuel manifold re-pressurization is considered. The basic principles governing this behavior: fuel thermal expansion, fuel vapor pressure, and dissolved gasses in liquid are elaborated. Fuel pressure relief data is shown.

Gasoline Fuel Injector Spray Measurement and Characterization - A New SAE J2715 Recommended Practice

With increasingly stringent emissions regulations and concurrent requirements for enhanced engine thermal efficiency, a comprehensive characterization of the automotive gasoline fuel spray has become essential. The acquisition of accurate and repeatable spray data is even more critical when a combustion strategy such as gasoline direct injection is to be utilized. Without industry-wide standardization of testing procedures, large variablilities have been experienced in attempts to verify the claimed spray performance values for the Sauter mean diameter, Dv90, tip penetration and cone angle of many types of fuel sprays. A new SAE Recommended Practice document, J2715, has been developed by the SAE Gasoline Fuel Injection Standards Committee (GFISC) and is now available for the measurement and characterization of the fuel sprays from both gasoline direct injection and port fuel injection injectors.

Inaudible Knock and Partial-Burn Detection Using In-Cylinder Ionization Signal

Internal combustion engines are designed to maximize power subject to meeting exhaust emission requirements and minimizing fuel consumption. Maximizing engine power and fuel economy is limited by engine knock for a given air-to-fuel charge. Therefore, the ability to detect engine knock and run the engine at its knock limit is a key for the best power and fuel economy. This paper shows inaudible knock detection ability using in-cylinder ionization signals over the entire engine speed and load map. This is especially important at high engine speed and high EGR rates. The knock detection ability is compared between three sensors: production knock (accelerometer) sensor, in-cylinder pressure and ionization sensors. The test data shows that the ionization signals can be used to detect inaudible engine knock while the conventional knock sensor cannot under some engine operational conditions.

Localized Nonlinear Model of Plastic Air Induction Systems for Virtual Design Validation Tests

Plastic air induction system (AIS) has been widely used in vehicle powertrain applications for reduced weight, cost, and improved engine performance. Physical design validation (DV) tests of an AIS, as to meet durability and reliability requirements, are usually conducted by employing the frequency domain vibration tests, either sine sweep or random vibration excitations, with a temperature cycling range typically from -40°C to 120°C. It is well known that under high vibration loading and large temperature range, the plastic components of the AIS demonstrate much higher nonlinear response behaviors as compared with metal products. In order to implement a virtual test for plastic AIS products, a practical procedure to model a nonlinear system and to simulate the frequency response of the system, is crucial. The challenge is to model the plastic AIS assembly as a function of loads and temperatures, and to evaluate the dynamic response and fatigue life in frequency domain as well.

MBT Timing Detection and its Closed-Loop Control Using In-Cylinder Pressure Signal

MBT timing for an internal combustion engine is also called minimum spark timing for best torque or the spark timing for maximum brake torque. Unless engine spark timing is limited by engine knock or emission requirements at a certain operational condition, there exists an MBT timing that yields the maximum work for a given air-to-fuel mixture. Traditionally, MBT timing for a particular engine is determined by conducting a spark sweep process that requires a substantial amount of time to obtain an MBT calibration. Recently, on-line MBT timing detection schemes have been proposed based upon cylinder pressure or ionization signals using peak cylinder pressure location, 50 percent fuel mass fraction burn location, pressure ratio, and so on. Because these criteria are solely based upon data correlation and observation, both of them may change at different engine operational conditions. Therefore, calibration is still required for each MBT detection scheme.

Optimizing the Effects of Body Attachment Stiffness on Steering Column In-Vehicle Modes

This paper presents an unambiguous and intuitive method for identification of steering column resonant (SCR) mode of vibration. One simple but overlooked technique to determine the SCR mode in-vehicle is to provide local stiffnesses of the body locations where the Instrument Panel (IP) attaches, to the IP suppliers to be used in their design and development. This paper describes how this technique is useful in predicting the first few important in-vehicle steering column modes for different classes of vehicles, with examples presented in each class. The results obtained from such analyses are compared against those from direct in-buck simulations. This technique is not limited to its application in developing IP systems, but can easily be extended to include other systems such as seats, fuel tanks, etc. Also it is shown that a design optimization analysis may be performed using these attachment stiffnesses as design variables resulting in a system level solution.

Quantitative Characterization of Near-Field Fuel Sprays by Multi-Orifice Direct Injection Using Ultrafast X-Tomography Technique

A low-pressure direct injection fuel system for spark ignition direct injection engines has been developed, in which a high-turbulence nozzle technology was employed to achieve fine fuel droplet size at a low injection pressure around 2 MPa. It is particularly important to study spray characteristics in the near-nozzle region due to the immediate liquid breakup at the nozzle exit. By using an ultrafast x-ray area detector and intense synchrotron x-ray beams, the interior structure and dynamics of the direct injection gasoline sprays from a multi-orifice turbulence-assisted nozzle were elucidated for the first time in a highly quantitative manner with μs-temporal resolution. Revealed by a newly developed, ultrafast computed x-microtomography technique, many detailed features associated with the transient liquid flows are readily observable in the reconstructed spray.

Simulation of Pressure Pulsations in a Gasoline Injection System and Development of an Effective Damping Technology

In today's search for a better fuel economy and lower emissions, it is essential to precisely control the injected fuel quantity, as demanded by the engine load, into each of the engine cylinders. In fuel injection systems, the pressure pulsations due to the rapid opening and closing of the injectors can cause uneven injected fuel amounts between cylinders. In order to develop effective techniques to reduce these pressure pulsations, it is crucial to have a good understanding of the dynamic characteristics of such fuel injection systems. This paper presents the benefits of using simulation as a tool to analyze the dynamic behaviors of a V8 gasoline injection system. The fuel system modeling, based on a one-dimensional (1D) lumped parameter approach, has been developed in the AMESim® environment. The comparison between the simulation results and the experimental data shows good agreement in fluid transient characteristics for both time and frequency domains.

Soft Spray Formation of a Low-Pressure High-Turbulence Fuel Injector for Direct Injection Gasoline Engines

Currently, high-pressure fuel systems and swirl injectors dominate direct injection spark ignition (DISI) engine applications worldwide. Besides its advantage of good atomization due to the high pressure, this technology also has many inherent drawbacks, such as, high system cost, complicated system configuration, excessive wall wetting, lack of spray tailoring flexibility, etc., which limit the benefits available from the DISI concept. To overcome these drawbacks, a low-pressure direct injection (LPDI) fuel injector was developed which utilizes a novel high-turbulence nozzle to produce a soft spray, with droplet size comparable to the high-pressure swirl injector sprays, but much reduced penetration. This unique nozzle design provides a degree of independent control of injector flow, spray droplet size, spray angle, penetration, and spray distribution pattern.
