A Novel Concept of Power Transmission Gear Design

Conventional gear designs are characterized by the meshing teeth which have to accommodate bending loads with a high dynamic load content, together with high contact stresses under a reciprocal sliding. Accordingly, special materials with sophisticated heat treatments, and high fabrication accuracy are required for heavy-duty gears, such as being used in off-road vehicle transmissions The paper describes a novel concept for designing power transmission gears, which eliminates physical sliding between meshing profiles and separates bending and contact loading of the teeth. Geometrical sliding is accommodated by internal shear deformation in specially designed rubber-metal laminates, thus allowing materials with high bulk strength but poor contact properties (aluminum, titanium, fiber-reinforced composites, etc.) to be used for heavy-duty gears.

An Experimental Study of the Flow Structure Inside the Catalytic Converter of a Gasoline Engine

The flow structure inside the catalytic converter of gasoline engines is very important for consideration of the catalyst light-off condition, converter durability and conversion efficiency. However, the available experimental data under actual engine exhaust conditions are quite limited due to its complicated configuration, critical operating conditions and difficult optical access. Therefore, an experimental study was performed, using laser Doppler velocimetry technique, to measure the velocity distributions inside two production dual-monolith catalytic converters fitted on a firing gasoline engine over several engine operating conditions. This paper reports the normal velocity characteristics measured in a plane 1 mm away from the front surface of first monolith. A small fraction of titanium (IV) isopropoxide was dissolved in gasoline for generating titanium dioxide seeding particles during the engine combustion.

An Intelligent Catalyst

The catalyst of the crystalline ceramics known as a perovskite-type oxide was designed and controlled at the atomic level in order to create a new function for self-regeneration of precious metals in a usage ambience without auxiliary treatment. We have already reported that a catalyst with Pd supported on the perovskite-type oxide has higher activity than a catalyst with Pd supported on alumina. It was also found that Pd supported on the perovskite catalyst is finely dispersed [1, 2 and 3] The object of this study was to investigate the mechanism of self-regeneration by using hyper-analytical facilities. XAFS analysis, at SPring-8 (8 GeV), revealed that Pd is in six-fold coordinations with oxygen in a perovskite crystal, which indicating that Pd occupies the B site of the unit formula of ABO3 in the perovskite crystal structure under oxidation atmosphere.

Development of Advanced Three-Way Catalyst with Improved NOx Conversion

Countries and regions around the world are tightening emissions regulations in reaction to the increasing awareness of environmental conservation. At the same time, growing concerns about the depletion of raw materials as vehicle ownership continues to increase is prompting automakers to look for ways of decreasing the use of platinum-group metals (PGMs) in the exhaust systems. This research has developed a new catalyst with strong robustness against fluctuations in the exhaust gas and excellent nitrogen oxide (NOx) conversion performance. This catalyst incorporates rhodium (Rh) clusters with a particle size of several nanometers, and stabilized CeO2-ZrO2 solid-solution (CZ) with a pyrochlore crystal structure as a high-volume oxygen storage capacity (OSC) material with a slow O2 storage rate.

Development of High Performance Three-Way-Catalyst

In conventional gasoline engine vehicles, three-way catalysts are used to simultaneously remove HC, CO and NOx from the exhaust gas. The effectiveness of the catalyst to remove these harmful species depends strongly on the oxygen concentration in the exhaust gas. Deterioration of three-way catalyst results in a reduction in its purification activity and OSC (oxygen storage capacity). In this investigation, additive elements were used to enhance the durability and OSC of the catalyst support material. An optimized formulation of a CeO2-ZrO2 and a ZrO2 material was developed to have excellent durability, improved OSC, enhanced interaction between precious metals and support materials, and increase thermal stability. Using these newly developed support materials, catalysts with increased performance was designed.

This research has developed a new catalyst with strong robustness against fluctuations in the exhaust gas and excellent nitrogen oxide (NOx) conversion performance. One of the key technologies is a new OSC material that has low surface area (SA) and high OSC performance. We enhanced the pyrochlore- ceria/zirconia (CZ) which has a very small SA. In order to enhance the heat resistance and promote the OSC reaction, we selected and optimized the additive element. This material showed high OSC performance especially in the temperature range of 400 degrees or less. Another key technology is washcoat structure that has high gas diffusivity by making connected pore in the washcoat (New pore forming technology).

Development of a New Bainitic Steel

A high carbon, high silicon and high manganese steel containing about 1% carbon, 3.0% silicon and 2.0% manganese has been developed. This steel has been synthesized using the concepts from Austempered Ductile Cast Iron (ADI) technology. The influence of austempering process on the microstructure and the room temperature mechanical properties of this steel was investigated. The influence of microstructure on the plain strain fracture toughness of this new steel was also examined. Four batches of compact tension and cylindrical tensile samples were prepared from this steel as per ASTM standards E-399 and E-8 respectively. Two batches of specimens were processed by traditional quenching and tempering process while other two batches were austempered. The microstructures were characterized by X-ray diffraction and optical metallography.

Development of an On-Board Type Oil Deterioration Sensor

According to the principle of pH measurement, an on-board type engine oil deterioration sensor has been developed. The developed sensor is composed of a Pb and oxidized stainless steel electrodes. The sensor signal shows a good linear relationship to the quasi-pH value of the oil. Especially in the region where the oil deterioration proceeds, the remaining basic additives in the oil is easily estimated from the sensor signal.

Efficient Approximate Methods for Predicting Behaviors of Steel Hat Sections Under Axial Impact Loading

Hat sections made of steel are frequently encountered in automotive body structural components such as front rails. These components can absorb significant amount of impact energy during collisions thereby protecting occupants of vehicles from severe injury. In the initial phase of vehicle design, it will be prudent to incorporate the sectional details of such a component based on an engineering target such as peak load, mean load, energy absorption, or total crush, or a combination of these parameters. Such a goal can be accomplished if efficient and reliable data-based models are available for predicting the performance of a section of given geometry as alternatives to time-consuming and detailed engineering analysis typically based on the explicit finite element method.

Evaluation of Injury Criteria for the Prediction of Commotio Cordis from Lacrosse Ball Impacts

Commotio Cordis (CC) is the second leading cause of mortality in youth sports. Impacts occurring directly over the left ventricle (LV) during a vulnerable period of the cardiac cycle can cause ventricular fibrillation (VF), which results in CC. In order to better understand the pathophysiology of CC, and develop a mechanical model for CC, appropriate injury criteria need to be developed. This effort consisted of impacts to seventeen juvenile porcine specimens (mass 21-45 kg). Impacts were delivered over the cardiac silhouette during the venerable period of the cardiac cycle. Four impact speeds were used: 13.4, 17.9, 22.4, and 26.8 m/s. The impactor was a lacrosse ball on an aluminum shaft instrumented with an accelerometer (mass 188 g - 215 g). The impacts were recorded using high-speed video. LV pressure was measured with a catheter. Univariate binary logistic regression analyses were performed to evaluate the predictive ability of ten injury criteria.

Experimental and Analytical Study of Knee Fracture Mechanisms in a Frontal Knee Impact

The mechanisms of knee fracture were studied experimentally using cadaveric knees and analytically by computer simulation. Ten 90 degree flexed knees were impacted frontally by a 20 kg pendulum with a rigid surface, a 450 psi (3.103 MPa) crush strength and a 100 psi (0.689 MPa) crush strength aluminum honeycomb padding and a 50 psi (0.345 MPa) crush strength paper honeycomb padding at a velocity of about five m/s. During rigid surface impact, a patella fracture and a split condylar fracture were observed. The split condylar fracture was generated by the patella pushing the condyles apart, based on a finite element model using the maximum principal stress as the injury criterion. In the case of the 450 psi aluminum honeycomb padding, the split condylar fracture still occurred, but no patella fractures were observed because the honeycomb provided a more uniform distribution of patella load. No bony fractures in the knee area occurred for impacts with a 50 psi paper honeycomb padding.

Finite Element Modeling of Hybrid III Head-Neck Complex

A three-dimensional finite element model of the Hybrid III dummy head-neck complex was created to simulate the Amended Part 572 Head-Neck Pendulum Compliance Test, of the Code of Federal Regulations. The model consisted of a rigid head and five circular aluminum disks joined together by butyl elastomer rubber. Contact surfaces were defined to allow the anterior neck to separate upon an application of extension moments. Two mounting positions, one for flexion and the other one for extension, were used to simulate the head-neck calibration tests. An explicit finite element code PAM-CRASH was utilized to simulate the model dynamic responses. Simulation results were compared to experimental data obtained from First Technology Safety Systems Inc. Model predictions agreed well in both flexion and extension. This model can be used to study the head-neck biomechanics of the existing dummy as well as in the development of new dummies.

Fretting Fatigue Analysis in Rapidly Solidified Powder Aluminum Alloy

Fretting fatigue mechanism of rapidly solidified powder aluminum alloy has been studied by model tests and analysis using fracture mechanics. The factors which influences upon fretting scar formation and fatigue crack propagation were the main concerns in the present work. In order to investigate the mechanism of fretting scar formation in detail, fretting wear tests in which small amplitude oscillatory movement occurred in the contact region were carried out. Test results showed that the size of fretting scar increased with increasing tangential force coefficient. Characteristics of fretting fatigue crack propagation were analyzed using fracture mechanics. The fatigue limits under fretting conditions were estimated by connecting the applied stress intensity factor range calculated from applied cyclic stress and tangential force, with the threshold stress intensity factor range of small crack.

Frontal Impact Responsesof Generic Steel Front Bumper Crush Can Assemblies

The present investigation details an experimental procedure for frontal impact responses of a generic steel front bumper crush can (FBCC) assembly subjected to a rigid full and 40% offset impact. There is a paucity of studies focusing on component level tests with FBCCs, and of those, speeds carried out are of slower velocities. Predominant studies in literature pertain to full vehicle testing. Component level studies have importance as vehicles aim to decrease weight. As materials, such as carbon fiber or aluminum, are applied to vehicle structures, computer aided models are required to evaluate performance. A novel component level test procedure is valuable to aid in CAE correlation. All the tests were conducted using a sled-on-sled testing method. Several high-speed cameras, an IR (Infrared) thermal camera, and a number of accelerometers were utilized to study impact performance of the FBCC samples.

Low Friction Property and its Mechanism of DLC-Si Films Under Dry Sliding Conditions

Diamond-like carbon (DLC) films are of significant interest for the automobile field, because they possess the potential to improve friction properties under various sliding conditions. Among the various DLC films, the authors focus on silicon-containing DLC (DLC-Si) films, which exhibit extremely low friction coefficient under dry sliding conditions in an ambient air atmosphere. The aim of this study is to examine the influence of silicon content in DLC-Si films on the friction property of the films, and to clarify the low friction mechanism of the films. The friction test was conducted under dry sliding conditions. It was found that the films have an exceedingly low friction coefficient (about 0.05) ranging in silicon content from 4 at% to 17 at%. In order to examine the low friction mechanism of the films, surface analyses were done on the wear surface of DLC-Si films slid against bearing steel.

Low Thermal Expansion Plastic Alloy for Exterior Parts

Recently, R-PP (Rubber modified Polypropylene) has been often used in automotive exterior parts, but is difficult to use for longer parts because of the limit of it's dimensional stability. Studies of the thermal expansion mechanism of R-PP by the rule of mixtures and FEM indicated that optimization of the volume elasticity ratio of PP/rubber is a key point to design the low thermal expansion alloy. And the selection of rubber which is partially compatible with the PP is also important. The developed new alloys are used for automotive longer exterior parts such as the rocker panel and side moldings which have better dimensional stability than the usual R-PP and R-RIM(Reinforced Reaction Injection Molding).

Mechanical Properties of the Cadaveric and Hybrid III Lumbar Spines

This study identified the mechanical properties of ten cadaveric lumbar spines and two Hybrid III lumbar spines. Eight tests were performed on each specimen: tension, compression, anterior shear, posterior shear, left lateral shear, flexion, extension and left lateral bending. Each test was run at a displacement rate of 100 mm/sec. The maximum displacements were selected to approximate the loading range of a 50 km/h Hybrid III dummy sled test and to be non-destructive to the specimens. Load, linear displacement and angular displacement data were collected. Bending moment was calculated from force data. Each mode of loading demonstrated consistent characteristics. The load-displacement curves of the Hybrid III lumbar spine demonstrated an initial region of high stiffness followed by a region of constant stiffness.

In order to improve corrosion resistance and thermal efficiency of the air conditioner evaporator, a coating which provides hydrophilicity was formed over the chromate coating. In addition, there has been greater demand for air with fewer smells. This report describes the cause of “dusty odor” and a method to reduce it. The dusty odor is caused by a little corrosion of the substrate aluminum. Hydrophilic coating film dissolves little by little in condensed water, and substrate aluminum is exposed. A method to prevent the odor was developed by forming a coating giving hydrophilicity and durability to the evaporator surface.

NOx Reduction Behavior on Catalysts With Non-Thermal Plasma in Simulated Oxidizing Exhaust Gas

NOx reduction activity in an oxidizing exhaust gas was significantly improved by discharging non-thermal plasma and catalysts (plasma assisted catalysis). We investigated effective catalyst for plasma assisted catalysis in view of hydrocarbon-selective catalytic reduction(HC-SCR). Plasma assist was effective for γ-alumina and alkali or alkaline earth metals loaded zeolite and γ-alumina showed the highest NOx conversion among these catalysts. On the other hand, Plasma assist was not effective for Cu-ZSM-5 and Pt loaded catalyst. The NOx conversion for the plasma assisted γ-alumina decreased by formation of a deposit on the catalyst below 400°C. It is shown that indium loading on γ-alumina improved the NOx reduction activity and suppressed the degradation of the NOx reduction activity at 300°C with plasma assist.

New Vibration Damping Plastic Alloys for Engine Parts

New vibration damping plastic alloys were developed using blends of nylon-6 or polypropylene (PP) with modifiers and damping agent. The damping properties and stiffness were compared with commercially available nylon-6 and PP. As trials, we have attempted to make these plastic alloys construction of engine such as cylinder head cover and timing velt cover. These plastic alloys were molded into engine parts such as the front cover, rocker cover and timing belt cover. The purpose was to reduce the noise levels approximately 4.0 dB lower than that of aluminum covers. The newly developed plasitic alloy engine covers have great potential to reduce engine noise.
