100 Hour Endurance Testing of a High Output Adiabatic Diesel Engine

An advanced low heat rejection engine concept has successfully completed a 100 hour endurance test. The combustion chamber components were insulated with thermal barrier coatings. The engine components included a titanium piston, titanium headface plate, titanium cylinder liner insert, M2 steel valve guides and monolithic zirconia valve seat inserts. The tribological system was composed of a ceramic chrome oxide coated cylinder liner, chrome carbide coated piston rings and an advanced polyolester class lubricant. The top piston compression ring Included a novel design feature to provide self-cleaning of ring groove lubricant deposits to prevent ring face scuffing. The prototype test engine demonstrated 52 percent reduction in radiator heat rejection with reduced intake air aftercooling and strategic forced oil cooling.

Coatings for Improving Engine Performance

Thermal barrier coatings are becoming increasingly important in providing thermal insulation for heat engine components. Thermal insulation reduces in-cylinder heat transfer from the engine combustion chamber as well as reducing component structural temperatures. Containment of heat also contributes to increased in-cylinder work and offers higher exhaust temperatures for energy recovery. Lower component structural temperatures will result in greater durability. Advanced ceramic composite coatings also offer the unique properties that can provide reductions in friction and wear. Test results and analysis to evaluate the performance benefits of thin thermal barrier coated components in a single cylinder diesel engine are presented.

Combustion Visualization of DI Diesel Spray Combustion inside a Small-Bore Cylinder under different EGR and Swirl Ratios

An experimental setup using rapid compression machine to provide excellent optical access to visualize simulated high-speed small-bore direct injection diesel engine combustion processes is described. Typical combustion visualization results of diesel spray combustion under different EGR, swirl, and injection pressure and nozzle conditions are presented. Different swirl intensities are achieved using an air nozzle with variable orientations and a check valve to connect the compression chamber and the combustion chamber. Different EGR ratios are achieved by pre-injection of diesel fuel prior to the main observation sequence. Clear visualization of the high-pressure fuel injection, ignition, combustion and spray/wall/swirl interactions is obtained. The injection system is a high-pressure common-rail system with either a VCO or a mini-sac nozzle. High-speed movies up to 35,000 frame-per-second are taken using a framing drum camera to record the combustion events.

Direct Visualization of High Pressure Diesel Spray and Engine Combustion

An experimental study was carried out to visualize the spray and combustion inside an AVL single-cylinder research diesel engine converted for optical access. The injection system was a hydraulically-amplified electronically-controlled unit injector capable of high injection pressure up to 180 MPa and injection rate shaping. The injection characteristics were carefully characterized with injection rate meter and with spray visualization in high-pressure chamber. The intake air was supplied by a compressor and heated with a 40kW electrical heater to simulate turbocharged intake condition. In addition to injection and cylinder pressure measurements, the experiment used 16-mm high-speed movie photography to directly visualize the global structures of the sprays and ignition process. The results showed that optically accessible engines provide very useful information for studying the diesel combustion conditions, which also provided a very critical test for diesel combustion models.

Effect of Cycle-to-Cycle Variation in the Injection Pressure in a Common Rail Diesel Injection System on Engine Performance

The performance of the Common Rail diesel injection system (CRS) is investigated experimentally in a single cylinder engine and a test rig to determine the cycle-to-cycle variation in the injection pressure and its effects on the needle opening and rate of fuel delivery. The engine used is a single cylinder, simulated-turbocharged diesel engine. Data for the different injection and performance parameters are collected under steady state conditions for 35 consecutive cycles. Furthermore, a mathematical model has been developed to calculate the instantaneous fuel delivery rate at various injection pressures. The experimental results supported with the model computations indicated the presence of cycle-to-cycle variations in the fuel injection pressure and needle lift. The variations in the peak-cylinder gas pressure, rate of heat release, cylinder gas temperature and IMEP are correlated with the variation in the injection rate.

Instantaneous Frictional Torque Components in a Diesel Engine

The instantaneous frictional torque (IFT) of many components of a single cylinder diesel engine was determined by considering the forces acting on each component and the resulting change in the angular velocity. The IFT for the basic system, consisting of the crankshaft with the flywheel and oil pump, was first determined. The effect of adding each of the following to the basic system was determined: balancer shaft, cam shaft, piston with different ring combinations, inlet valve, exhaust valve and fuel injection pump. All the tests were conducted without gas pressure in the cylinder in a coast down mode. The results indicated the contribution of each component in the total frictional torque and its mode of lubrication. The energy absorbed by the valve springs and released back to the system was clearly Identified. The effect of speed on IFT and energy lost in friction was determined.

Laboratory Development and Engine Performance of New High-Temperature Diesel Engine Lubricants

New high-temperature lubricants are being developed for future U.S. Army low heat rejection diesel engines. Compared to the best previous low heat rejection diesel engine lubricant, the first new lubricant developed was shown to (1) be less volatile, (2) have 55°C (100°F) greater oxidative stability, and (3) increase high-temperature single cylinder engine life more than five times. The new lubricant successfully completed a 400 hr multicylinder engine test in a U.S. Army 5-ton truck adiabatic engine. Lubricant property changes, engine wear, deposits and oil consumption were all very low. Two additional new liquid lubricants were developed for operation at higher engine temperatures than those of the 5-ton truck. Engine tests of these new lubricants will be conducted in the near future. Hybrid liquid/solid lubricants were formulated and evaluated for potential reduction of wear and friction at high temperature, with mixed results.

Low Heat Rejection From High Output Ceramic Coated Diesel Engine and Its Impact on Future Design

A high output experimental single cylinder diesel engine that was fully coated and insulated with a ceramic slurry coated combustion chamber was tested at full load and full speed. The cylinder liner and cylinder head mere constructed of 410 Series stainless steel and the top half of the articulated piston and the cylinder head top deck plate were made of titanium. The cylinder liner, head plate and the piston crown were coated with ceramic slurry coating. An adiabaticity of 35 percent was predicted for the insulated engine. The top ring reversal area on the cylinder liner was oil cooled. In spite of the high boost pressure ratio of 4:1, the pressure charged air was not aftercooled. No deterioration in engine volumetric efficiency was noted. At full load (260 psi BMEP) and 2600 rpm, the coolant heat rejection rate of 12 btu/hp.min. was achieved. The original engine build had coolant heat rejection of 18.3 btu/hp-min and exhaust energy heat rejection of 42.3 btu/hp-min at full load.

New Integrated “O.P.E.R.A.S.” Strategies for Low Emissions in HSDI Diesel Engines

Integrated control strategies for the O.P.E.R.A.S. (Optimization of injection Pressure, EGR ratio, injection Retard or Advance and Swirl ratio) are demonstrated. The strategies are based on an investigation of combustion and emissions in a small bore, high speed, direct injection diesel engine. The engine is equipped with a common rail injection system and is tested under simulated turbocharged engine conditions at two loads and speeds that represent two key operating points in a medium size HEV vehicle. A new phenomenological model is developed for the fuel distribution in the combustion chamber and the fractions that are injected prior to the development of the flame, injected in the flame or deposited on the walls. The investigation covered the effect of the different operating parameters on the fuel distribution, combustion and engine-out emissions.

Recent Development of Tribological Coatings for High Temperature Engines

Lubrication of advanced high temperature engines has been one of the greatest obstacles in the development of the Adiabatic engine. Liquid lubricants which gave lubricating properties as well as heat removal function can no longer carry out this duty when piston ring top ring reversal temperatures approach 540°C. Solid lubricants offer some hope. Since solid lubricants cannot perform the heat removal function, its coefficient of friction must be very low, at least <0.10, in order to prevent heat build up and subsequent destruction to the piston rings and cylinder liners. The Hybrid Piston concept developed in the U.S. Army Advanced Tribology program offers some hope, since the top solid lubricant ring slides over the bottom hydrodynamic lubricant film section during each stroke. This paper presents the progress made with the solid lubricant top ring in the Hybrid Piston. Four materials have shown promise in the laboratory to fullfil its mission.

Relationships Between Exhaust Smoke Emissions and Operating Variables in Diesel Engines

The study relates air/fuel ratio, fuel injection timing, and engine speed to exhaust smoke levels and performance of the diesel engine. Additional data were obtained under supercharged and turbocharged inlet air conditions to investigate the applicability of the derived relationships under these conditions. Limited data using a variance in fuel type were obtained. Insight into the basic mechanism of smoke formation in diesel engines was gained. The relative percentages of fuel injected before ignition (i.e., premixed fuel) and after initiation of combustion (i.e., unmixed diffusion burning fuel) were found to be extremely significant in determining smoke levels. A smoke factor (the ratio of equivalence ratio in the combustion chamber at initial ignition to overall equivalence ratio) was formulated and found to be useful in predicting smoke phenomena in diesel engines.

Simulation of Diesel Engines Cold-Start

Diesel engine cold-start problems include long cranking periods, hesitation and white smoke emissions. A better understanding of these problems is essential to improve diesel engine cold-start. In this study computer simulation model is developed for the steady state and transient cold starting processes in a single-cylinder naturally aspirated direct injection diesel engine. The model is verified experimentally and utilized to determine the key parameters that affect the cranking period and combustion instability after the engine starts. The behavior of the fuel spray before and after it impinges on the combustion chamber walls was analyzed in each cycle during the cold-start operation. The analysis indicated that the accumulated fuel in combustion chamber has a major impact on engine cold starting through increasing engine compression pressure and temperature and increasing fuel vapor concentration in the combustion chamber during the ignition delay period.

TACOM/Cummins Adiabatic Engine Program

This paper discusses the goals, progress, and future plans of the TACOM/Cummins Adiabatic Engine Program. The Adiabatic Engine concept insulates the diesel combustion chamber with high temperature materials to allow hot operation near an adiabatic operation condition. Additional power and improved efficiency derived from this concept occur because thermal energy, normally lost to the cooling and exhaust systems, is converted to useful power through the use of turbomachinery and high-temperature materials. Engine testing has repeatedly demonstrated the Adiabatic Engine to be the most fuel efficient engine in the world with multi-cylinder engine performance levels of 0.285 LB/BHP-HR (48% thermal efficiency) at 450 HP representative. Installation of an early version of the Adiabatic Engine within a military 5 ton truck has been completed, with initial vehicle evaluation successfully accomplished.

Thin Thermal Barrier Coatings for Engines

Contrary to the thick thermal barrier coating approach used in adiabatic diesel engines, the authors have investigated the merits of thin coatings. Transient heat transfer analysis indicates that the temperature swings experienced at combustion chamber surfaces depend primarily on material thermophysical properties, i.e., conductivity, density, and specific heat. Thus, cyclic temperature swings should be alike whether thick or thin (less than 0.25 mm) coatings are applied, Furthermore, thin coatings would lead to lower mean component temperatures and would be easier to apply than thick coatings. The thinly-coated engine concept offers several advantages including improved volumetric efficiency, lower cylinder liner wall temperatures, improved piston-liner tribological behavior, and improved erosion-corrosion resistance and thus greater component durability.

Transient Fluid Flow and Heat Transfer in the EGR Cooler

EGR is a proven technology used to reduce NOx formation in both compression and spark ignition engines by reducing the combustion temperature. In order to further increase its efficiency the recirculated gases are subjected to cooling. However, this leads to a higher load on the cooling system of the engine, thus requiring a larger radiator. In the case of turbocharged engines the large variations of the pressures, especially in the exhaust manifold, produce a highly pulsating EGR flow leading to non-steady-state heat transfer in the cooler. The current research presents a method of determining the pulsating flow field and the instantaneous heat transfer in the EGR heat exchanger. The processes are simulated using the CFD code FIRE (AVL) and the results are subjected to validation by comparison with the experimental data obtained on a 2.5 liter, four cylinder, common rail and turbocharged diesel engine.
