1983 Ford Ranger Truck HSLA Steel Wheel

The demand for improved fuel economy in both cars and trucks has emphasized the need for lighter weight components. The application of high strength steel to wheels, both rim and disc, represents a significant opportunity for the automotive industry. This paper discusses the Ranger HSLA wheel program that achieved a 9.7 lbs. per vehicle weight savings relative to a plain carbon steel wheel of the same design. It describes the Ranger wheel specifications, the material selection, the metallurgical considerations of applying HSLA to wheels, and HSLA arc and flash butt welding. The Ranger wheel design and the development of the manufacturing process is discussed, including design modifications to accommodate the lighter gage. The results demonstrate that wheels can be successfully manufactured from low sulfur 60XK HSLA steel in a conventional high volume process (stamped disc and rolled rim) to meet all wheel performance requirements and achieve a significant weight reduction.

A Comparison of Time Domain and Frequency Domain Test Methods for Automotive Components

Frequency domain testing has had limited use in the past for durability evaluations of automotive components. Recent advances and new perspectives now make it a viable option. Using frequency domain testing for components, test times can be greatly reduced, resulting in considerable savings of time, money, and resources. Quality can be built into the component, thus making real-time subsystem and full vehicle testing and development more meaningful. Time domain testing historically started with block cycle histogram tests. Improved capabilities of computers, controllers, math procedures, and algorithms have led to real time simulation in the laboratory. Real time simulation is a time domain technique for duplicating real world environments using computer controlled multi-axial load inputs. It contains all phase information as in the recorded proving ground data. However, normal equipment limitations prevent the operation at higher frequencies.

A General Formulation for Topology Optimization

Topology optimization is used for obtaining the best layout of vehicle structural components to achieve predetermined performance goals. Unlike the most common approach which uses the optimality criteria methods, the topology design problem is formulated as a general optimization problem and is solved by the mathematical programming method. One of the major advantages of this approach is its generality; thus it can solve various problems, e.g. multi-objective and multi-constraint problems. The MSC/NASTRAN finite element code is employed for response analyses. Two automotive examples including a simplified truck frame and a truck frame crossmember are presented.

A New Approach for Weight Reduction in Truck Frame Design

A new, systematic, sensitivity based design process for weight reduction is presented. Traditionally, a trial and error method is used when a design fails to meet the weight and the design criteria, which often conflict. This old approach not only is time and cost consuming but also does not provide insight into structural behavior. This proposed process uses state-of-the-art technologies such as design sensitivity analysis, numerical optimization, graphical user interface, etc. It handles multi-discipline design criteria simultaneously and provides design engineers insight into structural responses for frequency, durability, and stiffness concerns and a means for systematic weight reduction and quality improvement. The new design process has been applied for the weight reduction of advanced truck frame designs. Results show that a significant weight savings has been achieved while all design criteria are met.

A New Mechanism for Measuring Exhaust A/F

Exhaust gas air-fuel ratio (A/F) sensors are common devices in powertrain feedback control systems aimed at minimizing emissions. Both resistive (using TiO2) and electrochemical (using ZrO2) mechanisms are used in the high temperature ceramic devices now being employed. In this work a new mechanism for making the measurement is presented based on the change in the workfunction of a Pt film in interaction with the exhaust gas. In particular it is found that the workfunction of Pt increases reversibly by approximately 0.7 V at that point (the stoichiometric ratio) where the exhaust changes from rich to lean conditions. This increase arises from the adsorption of O2 on the Pt surface. On returning to rich conditions, catalytic reaction of the adsorbed oxygen with reducing species returns the workfunction to its original value. Two methods, one capacitive and one thermionic, for electrically sensing this workfunction change and thus providing for a practical device are discussed.

Development of a Tunable Stamped Collector to Improve Exhaust System Performance

A tunable stamped collector was developed to improve vehicle performance, drive-by noise and subjective noise quality, and reduced thermal stress concentrations. The stamped collector is located at the junction of the legs of the down pipe/catalytic converter assembly for a transverse mounted V-6 engine and acts to equalize the leg length of the down pipe, as well as provide acoustic tuning volume. This collector differs from most other methods to equalize leg lengths on transverse mounted engines in that it has a tuning chamber incorporated into the design itself, which allows for specific noise frequencies to be reduced. Performance characteristics were measured for a conventional down-pipe and the stamped collector using the following analysis techniques: Frequency analysis of tailpipe noise emissions. Drive-by noise emissions. Horsepower measurements using an engine dynamometer.

Development of the 6.8L V10 Heat Resisting Cast-Steel Exhaust Manifold

This paper presents the experience of Ford Motor Company and Hitachi Metals Ltd., in the development and design of the exhaust manifolds for the new 1997 Ford 6.8L, Vl0 gasoline truck engine. Due to the high-exhaust temperature 1000 °C (1832 °F), heat-resisting nodular graphite irons, such as high-silicon molybdenum iron and austenitic iron with nickel cannot meet the durability requirements, mainly thermal fatigue evaluation. The joint effort by both companies include initial manifold design, prototype development, engine simulation bench testing, failure analysis, material selections (ferritic or austenitic cast steel), production processes (casting, machining) and final inspection. This experience can well be applied to the design and development of new cast stainless-steel exhaust manifolds in the future. This is valid due to the fact that US EPA is requiring all car manufacturers to meet the new Bag 6-Emission Standards which will result in increased exhaust gas temperature.

Dezincification Corrosion and Its Prevention for Copper/Brass Radiators

The use of a corrosion inhibited arsenical brass alloy for copper/brass radiator tubes has been identified as an effective means to protect the radiator tubes from external dezincification attack, which is generally caused by an exposure to excessive road salts in the regions such as Montreal and Toronto in Canada. Laboratory test methods, their results and field data verifying improved radiator life are presented.

Durability Analysis of Pickup Trucks Using Non-Linear FEA

One of the difficulties in predicting the structural behavior of vehicles such as the full size pickup trucks is the non-linearities involved during the course of the durability events. The current practice in durability and fatigue life prediction of vehicles is to conduct fatigue analysis on the structure using the measured road loads and estimate the fatigue incurred using the in-house and commercially available programs. In this paper the authors attempt to seek a different solution to the durability problem by conducting an upfront non-linear analysis. The results are then compared with the prediction by the fatigue life program in addition to the durability test results obtained on the early prototypes. To conduct the non-linear analysis ABAQUS FEA program is chosen for this investigation and for the linear analysis MSC/NASTRAN is utilized. Subsequently in-house fatigue program is used to predict the fatigue incurred.

Fatigue Service Histories: Techniques for Data Collection and History Reconstruction

A number of service fatigue history summarization statistics are examined for their suitability in regenerating the history in the laboratory. Evaluation criteria applied include: fatigue damage-per-level equivalence, implementation simplicity, waveform similarity, and fatigue life equivalence. The results suggest that a three-dimensional “From-To” matrix that includes sequence information about the original variable amplitude histories, is optimal for service history reconstruction.

Full Vehicle Variability Modeling

Dimensional variability must be managed. Assembly plant installation processes which require operator adjustment result in random, unpredictable variability. On the other hand, processes which use locators and quality controlled components eliminate operator adjustments. This results in managed variability with repeatable and dimensionally consistent end products. The 1994½ Windstar mini-van incorporated locators with a detailed component quality control plan and then went one step further. Dimensional variability was managed and verified during the design process to ensure that every vehicle produced would meet customer quality standards. To verify that the Windstar would achieve the customer quality standards, by design, a full vehicle dimensional variability model was developed. The body structure, interior trim, major instrument panel components, suspension, steering and various subsystems were modeled.

This paper presents the benefits of following a disciplined thermal management process during the design and development of Ford Light Truck engine cooling systems. The thermal management process described has evolved through the increased use of Computer Aided Engineering (CAE) tools. The primary CAE tool used is a numerical simulation technique within the field of Computational Fluid Dynamics (CFD). The paper discusses the need to establish a heat management team, develop a heat management model, construct a three dimensional CFD model to simulate the thermal environment of the engine cooling system, and presents CFD modeling examples of Ford Light Trucks with engine driven cooling fans.

During the development of a new friction material, besides the interface between lining/drum is also fundamental take in account all aspects involving the attachment of the linings on the brake shoes. This paper presents an optimization approach to the development and manufacturing parameters of brake linings, applied on medium and heavy duty commercial vehicles, aiming to assure the correct specification of the riveted joint clamp forces. These evaluations were conducted based on the quality tools documents and the theoretical aspects of the product usage as well as the modeling of key elements of the referred mechanism throughout various known applications. A calculation methodology was developed based on brake geometry, its generated forces and braking reactions required for each vehicle family.

Ratio-Metric Hesitation Fuel Detection and Compensation in Power Split Hybrid Electric Vehicles

Power Split Hybrids are unique when compared to conventional powertrains from the perspective that the engine speed is directly controlled by the motor/generator at all times. Therefore, traditional methods of detecting variations in fuel volatility do not apply for Power Split Hybrid based configurations. In their place, the Ratio-metric Fuel Compensation (RFC) method has been developed for Power Split Hybrid generator configurations to detect and compensate for engine hesitations within milliseconds of the first injection event. Furthermore, test results have shown that in the presence of low volatility fuel, RFC provides robust starts at the ideal lean air fuel ratio required for PZEV emissions compliance.

The Salt Spray Test - Past, Present, and Future

The salt spray test has been an industry wide standard corrosion test since its conception in 1914. A literary review of its history shows that it has· always been thought of as inconsistent and unreliable but, for a variety of reasons, has continued to be used. A study of more than 55 salt spray cabinets was performed using a controlled lot of parts and questionnaires on cabinet operation. Although the tested parts varied from mildly corroded to extremely rusted no factor could be found to account for the differences. Although the test has its uses it should be studied by an industry formed committee which should make recommendations as to further standardization and corrections to the test. A lengthy chronological bibliography aids the reader in further study and reference.
