A Computational Investigation of PPCI-Diffusion Combustion Strategy at Full Load in a Light-Duty GCI Engine

A two-stage PPCI-diffusion combustion process recently showed good potential to enable clean and fuel-efficient gasoline compression ignition (GCI) combustion at medium-to-high loads. By conducting closed-cycle 3-D CFD combustion analysis, a further step was undertaken in this work to evaluate and optimize the PPCI-diffusion combustion strategy at a full load operating point (2000rpm-23.5 bar IMEPcc) while keeping engine-out NOx below 1 g/kWh. The light-duty GCI engine used in this investigation featured a custom-designed piston bowl geometry at a 17.0 compression ratio (CR), a high pressure diesel fuel injection system, and advanced single-stage turbocharging. A split fuel injection strategy was used to enable the two-stage PPCI-diffusion combustion process. First, the injector spray pattern and swirl ratio effects were evaluated. In-cylinder air utilization and the PPCI-diffusion combustion process were notably influenced by the closed-cycle combustion system design.

A Computational Investigation of Piston Bowl Geometry Effects on PPCI-Diffusion Combustion in a Light-Duty GCI Engine

A PPCI-diffusion combustion strategy has shown the potential to achieve high efficiency, clean gasoline compression ignition (GCI) combustion across the full engine operating range. By conducting a 3-D CFD-led combustion system design campaign, this investigation was focused on developing a next generation (NextGen), step-lipped piston design concept in a 2.6L advanced light-duty GCI engine. Key geometric features of the NextGen piston bowl were parametrized and studied with customized spray targeting. A low lip positioning design with 128° spray targeting was found to provide the best performance. Fuel injection strategy optimization was performed at a full-load operating point (OP), 2000 rpm/24 bar closed-cycle IMEP (IMEPcc).

A High-Energy Continuous Discharge Ignition System for Dilute Engine Applications

SwRI has developed the DCO® ignition system, a unique continuous discharge system that allows for variable duration/energy events in SI engines. The system uses two coils connected by a diode and a multi-striking controller to generate a continuous current flow through the spark plug of variable duration. A previous publication demonstrated the ability of the DCO system to improve EGR tolerance using low energy coils. In this publication, the work is extended to high current (≻ 300 mA/high energy (≻ 200 mJ) coils and compared to several advanced ignition systems. The results from a 4-cylinder, MPI application demonstrate that the higher current/higher energy coils offer an improvement over the lower energy coils. The engine was tested at a variety of speed and load conditions operating at stoichiometric air-fuel ratios with gasoline and EGR dilution.

Advancement of GDCI Engine Technology for US 2025 CAFE and Tier 3 Emissions

The automotive industry is facing tremendous challenges to improve fuel economy and emissions of the internal combustion engine. In the US, 2025 standards for fuel economy and CO2 emissions are extremely stringent. Simultaneously, vehicles must comply with new US Tier 3 emissions standards. In all market segments, there is a need for very clean and efficient engines operating on gasoline fuels. Gasoline Direct Injection Compression Ignition (GDCI) has been under development for several years and significant progress has been realized. As part of two US DOE programs, Delphi has developed a third generation GDCI engine that utilizes partially premixed compression ignition. The engine features an innovative “wetless”, low-temperature, combustion system with the latest high-pressure GDi injection system. The system was developed using extensive simulation and engine testing.

Boost System Development for Gasoline Direct-Injection Compression-Ignition (GDCI)

Intake boosting is an important method to improve fuel economy of internal combustion engines. Engines can be down-sized, down-speeded, and up-loaded to reduce friction losses, parasitic losses, and pumping losses, and operate at speed-load conditions that are thermodynamically more efficient. Low-temperature combustion engines (LTE) also benefit from down-sizing, down-speeding, and up-loading, but these engines exhibit very low exhaust enthalpy to drive conventional turbochargers. This paper describes modeling, evaluation, and selection of an efficient boost system for a 1.8L four-cylinder Gasoline Direct-Injection Compression-Ignition (GDCI) engine. After a preliminary concept selection phase the model was used to develop the boost system parameters to achieve full-load and part-load engine operation objectives.

CFD and X-Ray Analysis of Gaseous Direct Injection from an Outward Opening Injector

Using natural gas in an internal combustion engine (ICE) is emerging as a promising way to improve thermal efficiency and reduce exhaust emissions. In the development of such engine platforms, computational fluid dynamics (CFD) plays a fundamental role in the optimization of geometries and operating parameters. One of the most relevant issues in the simulation of direct injection (DI) gaseous processes is the accurate prediction of the gas jet evolution. The simulation of the injection process for a gaseous fuel does not require complex modeling, nevertheless properly describing high-pressure gas jets remains a challenging task. At the exit of the nozzle, the injected gas is under-expanded, the flow becomes supersonic and shocks occur due to compressibility effects. These phenomena lead to challenging computational requirements resulting from high grid resolution and low computational time-steps.

Characterization of Hydrocarbon Emissions from Gasoline Direct-Injection Compression Ignition Engine Operating on a Higher Reactivity Gasoline Fuel

Low temperature combustion engine technologies are being investigated for high efficiency and low emissions. However, such engine technologies often produce higher engine-out hydrocarbon (HC) and carbon monoxide (CO) emissions, and their operating range is limited by the fuel properties. In this study, two different fuels, a US market gasoline containing 10% ethanol (RON 92 E10) and a higher reactivity gasoline (RON 80 E0), were compared on Delphi’s second generation Gasoline Direct-Injection Compression Ignition (Gen 2.0 GDCI) multi-cylinder engine. The engine was evaluated at three operating points ranging from a light load condition (800 rpm/2 bar IMEPg) to medium load conditions (1500 rpm/6 bar and 2000 rpm/10 bar IMEPg). The engine was equipped with two oxidation catalysts, between which was located the exhaust gas recirculation (EGR) inlet. Samples were taken at engine-out, between the catalysts, and at tailpipe locations.

Characterization of Internal flow and Spray of Multihole DI Gasoline Spray using X-ray Imaging and CFD

Multi-hole DI injectors are being adopted in the advanced downsized DISI ICE powertrain in the automotive industry worldwide because of their robustness and cost-performance. Although their injector design and spray resembles those of DI diesel injectors, there are many basic but distinct differences due to different injection pressure and fuel properties, the sac design, lower L/D aspect ratios in the nozzle hole, closer spray-to-spray angle and hense interactions. This paper used Phase-Contrast X ray techniques to visualize the spray near a 3-hole DI gasoline research model injector exit and compared to the visible light visualization and the internal flow predictions using with multi-dimensional multi-phase CFD simulations. The results show that strong interactions of the vortex strings, cavitation, and turbulence in and near the nozzles make the multi-phase turbulent flow very complicated and dominate the near nozzle breakup mechanisms quite unlike those of diesel injections.

Characterization of the Near-Field Spray and Internal Flow of Single-Hole and Multi-Hole Sac Nozzles using Phase Contrast X-Ray Imaging and CFD

It is well know that the internal flow field and nozzle geometry affected the spray behavior, but without high-speed microscopic visualization, it is difficult to characterize the spray structure in details. Single-hole diesel injectors have been used in fundamental spray research, while most direct-injection engines use multi-hole nozzle to tailor to the combustion chamber geometry. Recent engine trends also use smaller orifice and higher injection pressure. This paper discussed the quasi-steady near-nozzle diesel spray structures of an axisymmetric single-hole nozzle and a symmetric two-hole nozzle configuration, with a nominal nozzle size of 130 μm, and an attempt to correlate the observed structure to the internal flow structure using computational fluid dynamic (CFD) simulation. The test conditions include variation of injection pressure from 30 to 100 MPa, using both diesel and biodiesel fuels, under atmospheric condition.

Comparison of Near-Field Structure and Growth of a Diesel Spray Using Light-Based Optical Microscopy and X-Ray Radiography

A full understanding and characterization of the near-field of diesel sprays is daunting because the dense spray region inhibits most diagnostics. While x-ray diagnostics permit quantification of fuel mass along a line of sight, most laboratories necessarily use simple lighting to characterize the spray spreading angle, using it as an input for CFD modeling, for example. Questions arise as to what is meant by the “boundary” of the spray since liquid fuel concentration is not easily quantified in optical imaging. In this study we seek to establish a relationship between spray boundary obtained via optical diffused backlighting and the fuel concentration derived from tomographic reconstruction of x-ray radiography. Measurements are repeated in different facilities at the same specified operating conditions on the “Spray A” fuel injector of the Engine Combustion Network, which has a nozzle diameter of 90 μm.

Computational and Experimental Investigation of Interfacial Area in Near-Field Diesel Spray Simulation

The dense spray region in the near-field of diesel fuel injection remains an enigma. This region is difficult to interrogate with light in the visible range and difficult to model due to the rapid interaction between liquid and gas. In particular, modeling strategies that rely on Lagrangian particle tracking of droplets have struggled in this area. To better represent the strong interaction between phases, Eulerian modeling has proven particularly useful. Models built on the concept of surface area density are advantageous where primary and secondary atomization have not yet produced droplets, but rather form more complicated liquid structures. Surface area density, a more general concept than Lagrangian droplets, naturally represents liquid structures, no matter how complex. These surface area density models, however, have not been directly experimentally validated in the past due to the inability of optical methods to elucidate such a quantity.

Development and Optimization of Intermediate Lock Position Camshaft Phaser System

Intake camshaft retard beyond that necessary for reliable cold start-ability is shown to improve part-load fuel economy. By retarding the intake camshaft timing, engine pumping losses can be reduced and fuel economy significantly improved. At high engine speeds, additional intake cam retard may also improve full-load torque and power. To achieve these benefits, an intake camshaft phaser with intermediate lock pin position (ILP) and increased phaser authority was developed. ILP is necessary to reliably start at the intermediate phase position for cold temperatures, while providing increased phaser retard under warm conditions. The phaser also provides sufficient intake advance to maximize low-speed torque and provides good scavenging for boosted engine applications. Design and development of the intermediate locking phaser system is described. The pros and cons of various methods of accomplishing locking and unlocking a phaser are illustrated.

Development of Premixed Low-Temperature Diesel Combustion in a HSDI Diesel Engine

The pursuit of new combustion concepts or modes is ongoing to meet future emissions regulations and to eliminate or at least to minimize the burden of aftertreatment systems. In this research, Premixed Low Temperature Diesel Combustion (PLTDC) was developed using a single-cylinder engine to achieve low NOx and soot emissions while maintaining fuel efficiency. Operating conditions considered were 1500 rpm, 3 bar and 6 bar IMEP. The effects of injection timing, injection pressure, swirl ratio, EGR rate, and multiple injection strategies on the combustion process have been investigated. The results show that low NOx and soot emissions can be obtained at both operating conditions without sacrificing the fuel efficiency. Low NOx and soot emissions are achieved through minimization of peak temperatures during the combustion process and homogenization of in-cylinder air-fuel mixture.

Development of a Gasoline Direct Injection Compression Ignition (GDCI) Engine

In previous work, Gasoline Direct Injection Compression Ignition (GDCI) has demonstrated good potential for high fuel efficiency, low NOx, and low PM over the speed-load range using RON91 gasoline. In the current work, a four-cylinder, 1.8L engine was designed and built based on extensive simulations and single-cylinder engine tests. The engine features a pent roof combustion chamber, central-mounted injector, 15:1 compression ratio, and zero swirl and squish. A new piston was developed and matched with the injection system. The fuel injection, valvetrain, and boost systems were key technology enablers. Engine dynamometer tests were conducted at idle, part-load, and full-load operating conditions. For all operating conditions, the engine was operated with partially premixed compression ignition without mode switching or diffusion controlled combustion.

Development of a Practical Tool for Residual Gas Estimation in IC Engines

As engines advance toward greater efficiency and lower emissions, there is increasing need for accurate real-time residual models for engine control. Both the formulation of real-time-capable models and the development of methods for measuring or estimating residuals during engine calibration have been difficult and longstanding problems. This paper describes development of a low-cost, easy-to-use tool for on-line residual estimation in all cylinders of an IC engine. The basic method, hardware required, and software structure are described. The residual estimation tool was applied to estimate residuals over the operating map in all cylinders of a six-cylinder direct-injection SI engine equipped with dual-independent phasers. The data was used to calibrate a real-time residual model integrated into the engine management system. Validation data confirming accuracy of the model are presented.

Dual SCR Aftertreatment for Lean NOx Reduction

Low-cost lean NOx aftertreatment is one of the main challenges facing high-efficiency gasoline and diesel engines operating with lean mixtures. While there are many candidate technologies, they all offer tradeoffs. We have investigated a multi-component Dual SCR aftertreatment system that is capable of obtaining NOx reduction efficiencies of greater than 90% under lean conditions, without the use of precious metals or urea injection into the exhaust. The Dual SCR approach here uses an Ag HC-SCR catalyst followed by an NH3-SCR catalyst. In bench reactor studies from 150 °C to 500 °C, we have found, for modest C/N ratios, that NOx reacts over the first catalyst to predominantly form nitrogen. In addition, it also forms ammonia in sufficient quantities to react on the second NH3-SCR catalyst to improve system performance. The operational window and the formation of NH3 are improved in the presence of small quantities of hydrogen (0.1–1.0%).

Durability Study of a High Pressure Common Rail Fuel Injection System Using Lubricity Additive Dosed Gasoline-Like Fuel - Additional Cycle Runtime and Teardown Analysis

This study is a continuation of previous work assessing the robustness of a Cummins XPI common rail injection system operating with gasoline-like fuel. All the hardware from the original study was retained except for the high pressure pump head and check valves which were replaced due to cavitation damage. An additional 400 hour NATO cycle was run on the refurbished fuel system to achieve a total exposure time of 800 hours and detect any other significant failure modes. As in the initial investigation, fuel system parameters including pressures, temperatures and flow rates were logged on a test bench to monitor performance over time. Fuel and lubricant samples were taken every 50 hours to assess fuel consistency, metallic wear, and interaction between fuel and oil. High fidelity driving torque and flow measurements were made to compare overall system performance when operating with both diesel and light distillate fuel.

Durability Study of a Light-Duty High Pressure Common Rail Fuel Injection System Using E10 Gasoline

A 500-hour test cycle has been used to evaluate the durability of a prototype high pressure common rail injection system operating up to 1800 bar with E10 gasoline. Some aspects of the original diesel based hardware design were optimized in order to accommodate an opposed-piston, two-stroke engine application and also to mitigate the impacts of exposure to gasoline. Overall system performance was maintained throughout testing as fueling rate and rail pressure targets were continuously achieved and no physical damage was observed in the low-pressure components. Injectors showed no deviation in their flow characteristics after exposure to gasoline and high resolution imaging of the nozzle spray holes and pilot valve assemblies did not indicate the presence of cavitation damage. The high pressure pump did not exhibit any performance degradation during gasoline testing and teardown analysis after 500 hours showed no evidence of cavitation erosion.

EGR System Optimization for Light-Duty Gasoline Compression Ignition (GCI) Engine

Increasingly stringent exhaust and CO2 emissions regulations are driving advancements in combustion and after-treatment technologies in the passenger vehicle sector. One major challenge is to achieve low emissions over the full operating map as required by Real Driving Emissions (RDE) legislation. Gasoline Compression Ignition (GCI), an advanced combustion concept, has shown potential to increase fuel efficiency and reduce emissions. GCI harnesses gasoline’s low reactivity for longer ignition delay, thus promoting partially premixed air-fuel mixture for efficient combustion. To maintain low engine-out NOx over the load range, high Exhaust Gas Recirculation (EGR) is required that consequently elevates boost pressure requirements. To meet the high boost and EGR demands, while minimizing pumping losses require air-system optimization.

Economic Analysis of Powertrain Control Technologies

Regulatory and market pressures continue to challenge the automotive industry to develop technologies focused on reducing exhaust emissions and improving fuel economy. This paper introduces a practical model, which evaluates the economic value of various technologies based on their ability to reduce fuel consumption, improve emissions or provide consumer benefits such as improved performance. By evaluating the individual elements of economic value as viewed by the OEM manufacturer, while keeping the end consumer in mind, technology selection decisions can be made. These elements include annual fuel usage, vehicle performance, mass reduction and emissions, among others. The following technologies are discussed and evaluated: gasoline direct injection, variable valvetrain technologies, common-rail diesel and hybrid vehicles.
