A Dynamic Component Rollover Crash Test System

Full vehicle dynamic crash tests are commonly used in the development of rollover detection sensors, algorithms and occupant protection systems. However, many published studies have utilized component level rollover test fixtures for rollover related occupant kinematics studies and restraint system evaluation and development. A majority of these fixtures attempted to replicate only the rotational motion that occurs during the free flight phase of a typical full vehicle rollover crash test. In this paper, a description of the methods used to design a new dynamic component rollover test device is presented. A brief summary of several existing rollover component test methods is included. The new system described in this paper is capable of replicating the transfer of lateral energy into rotational vehicle motion that is present in many tripped laboratory based rollover crash tests.

A Method to Quantify Vehicle Dynamics and Deformation for Vehicle Rollover Tests Using Camera-Matching Video Analysis

This paper examines the use of camera-matching video analysis techniques to quantify the vehicle dynamics and deformation for a dolly rollover test run in accordance with the SAE Recommended Practice J2114. The method presented enables vehicle motion data and deformation measurements to be obtained without the use of the automated target tracking employed by existing motion tracking systems. Since it does not rely on this automated target tracking, the method can be used to analyze video from rollover tests which were not setup in accordance with the requirements of these automated motion tracking systems. The method also provides a straightforward technique for relating the motion of points on the test vehicle to the motion of the vehicle's center-of-mass. This paper, first, describes the specific rollover test that was utilized. Then, the camera-matching method that was used to obtain the vehicle motion data and deformation measurements is described.

A Study of Kinematics of Occupants Restrained with Seat Belt Systems in Component Rollover Tests

An experimental study was conducted using a dynamic rollover component test system (ROCS) to study the effects of activating a pyro-mechanical buckle pre-tensioner and an electric retractor on the driver and front right passenger head and pelvis excursions. The ROCS is a unique system capable of producing vehicle responses that replicate four distinct phases of a tripped rollover: trip initiation, roll initiation, free-flight vehicle rotation, and vehicle to ground contact. This component test system consists of a rigid occupant compartment derived from a mid-size SUV with complete 1st row seating and interior trim, a simulated vehicle suspension system and an elastic vehicle-to-ground-contact surface. The ROCS system was integrated with a Deceleration Rollover Sled (DRS). Dynamic responses of the ROCS system, including both the rigid compartment and occupant, were measured and recorded.

An Investigation of Spot-Welded Steel Connections Using a DOE Approach

This paper presents an investigation into the behavior of spot-welded steel connections based on a DOE approach. This work is a part of spot-weld modeling methodology development work being performed at Ford. Control factors such as material, coating, gage size, and noise factors such as loading direction (angle), and speed are considered in this study. Different levels of each variable are included to cover a wide range of practical applications. The test methodology used to generate the responses for the spot-weld coupons have been discussed in a companion paper [1]. From the force-displacement curves obtained from the test, the responses such as peak force, displacement at peak force, and rupture displacement are identified. These responses are then statistically analyzed to identify the relative importance and effect of the design factors. Finally, response surface models are developed to determine responses across different levels of each variable.

Analysis and Evaluation of the Biofidelity of the Human Body Finite Element Model in Lateral Impact Simulations According to ISO-TR9790 Procedures

The biofidelity of the Ford Motor Company human body finite element (FE) model in side impact simulations was analyzed and evaluated following the procedures outlined in ISO technical report TR9790. This FE model, representing a 50th percentile adult male, was used to simulate the biomechanical impact tests described in ISO-TR9790. These laboratory tests were considered as suitable for assessing the lateral impact biofidelity of the head, neck, shoulder, thorax, abdomen, and pelvis of crash test dummies, subcomponent test devices, and math models that are used to represent a 50th percentile adult male. The simulated impact responses of the head, neck, shoulder, thorax, abdomen, and pelvis of the FE model were compared with the PMHS (Post Mortem Human Subject) data upon which the response requirements for side impact surrogates was based. An overall biofidelity rating of the human body FE model was determined using the ISO-TR9790 rating method.

Analysis of Vehicle-to-Ground Impacts During a Rollover with an Impulse-Momentum Impact Model

This paper explores the accuracy of a planar, impulse-momentum impact model in representing the dynamics of three vehicle-to-ground impacts that occurred during a SAE J2114 dolly rollover test. The impacts were analyzed, first, using video analysis techniques to obtain the actual velocity conditions, accelerations, impact force components and the energy loss for each of the impacts. Next, these same impacts were analyzed using the known initial velocity conditions and the subject impact model. The equations of this impact model yielded calculated values for the velocity changes and energy loss for each impact. These calculated results were then compared to the actual dynamics data from the video analysis of the impacts to determine the accuracy of the impact model results. For all three vehicle-to-ground impacts considered in this study, the impact model results for the velocity changes and energy loss showed excellent agreement with the video analysis results for these parameters.

Analysis of a Prototype Electric Retractor, a Seat Belt Pre-Tensioning Device and Dummy Lateral Motion Prior to Vehicle Rollover

Vehicle motion prior to a rollover can influence an occupant's position in the vehicle. Lateral deceleration prior to a tripped rollover may cause the occupant to move outboard. This outboard motion may have several effects on the occupant such as, repositioning the occupant with relation to the seat and seat restraint, and allowing the occupant's head to travel further into the side curtain deployment zone. To reduce occupant lateral motion, the effectiveness of applying tension to the seatbelt was evaluated. The evaluation consisted of two test conditions simulating vehicle lateral motion prior to a trip using a Deceleration Rollover Sled [1]. The test conditions were designed to ensure a vehicle experiences a period of pure lateral motion before the onset of a lateral trip. A standard seat belt combined with various means of applying tension and activated at different times during the test were evaluated.

Axial Crash Testing and Finite Element Modeling of A 12-Sided Steel Component

To improve the energy absorption capacity of front-end structures during a vehicle crash, a novel 12-sided cross-section was developed and tested. Computer-aided engineering (CAE) studies showed superior axial crash performance of the 12-sided component over more conventional cross-sections. When produced from advanced high strength steels (AHSS), the 12-sided cross-section offers opportunities for significant mass-savings for crash energy absorbing components such as front or rear rails and crush tips. In this study, physical crash tests and CAE modeling were conducted on tapered 12-sided samples fabricated from AHSS. The effects of crash trigger holes, different steel grades and bake hardening on crash behavior were examined. Crash sensitivity was also studied by using two different part fabrication methods and two crash test methods. The 12-sided components showed regular folding mode and excellent energy absorption capacity in axial crash tests.

Biomechanical Analysis of Human Abdominal Impact Responses and Injuries through Finite Element Simulations of a Full Human Body Model

Human abdominal response and injury in blunt impacts was investigated through finite element simulations of cadaver tests using a full human body model of an average-sized adult male. The model was validated at various impact speeds by comparing model responses with available experimental cadaver test data in pendulum side impacts and frontal rigid bar impacts from various sources. Results of various abdominal impact simulations are presented in this paper. Model-predicted abdominal dynamic responses such as force-time and force-deflection characteristics, and injury severities, measured by organ pressures, for the simulated impact conditions are presented. Quantitative results such as impact forces, abdominal deflections, internal organ stresses have shown that the abdomen responded differently to left and right side impacts, especially in low speed impact.

Biomechanical Analysis of Knee Impact in Frontal Collisions through Finite Element Simulations with a Full Human Body Model

This study applies a detailed finite element model of the human body to simulate occupant knee impacts experienced in vehicular frontal crashes. The human body model includes detailed anatomical features of the head, neck, chest, thoracic and lumbar spine, abdomen, and lower and upper extremities. The material properties used in the model for each anatomic part of the human body were obtained from test data reported in the literature. The total human body model used in the current study has been previously validated in frontal and side impacts. Several cadaver knee impact tests representing occupants in a frontal impact condition were simulated using the previously validated human body model. Model impact responses in terms of force-time and acceleration-time histories were compared with test results. In addition, stress distributions of the patella, femur, and pelvis were reported for the simulated test conditions.

Calibration and Validation of GISSMO Damage Model for A 780-MPa Third Generation Advanced High Strength Steel

To evaluate vehicle crash performance in the early design stages, a reliable fracture model is needed in crash simulations to predict material fracture initiation and propagation. In this paper, a generalized incremental stress state dependent damage model (GISSMO) in LS-DYNA® was calibrated and validated for a 780-MPa third generation advanced high strength steels (AHSS), namely 780 XG3TM steel that combines high strength and ductility. The fracture locus of the 780 XG3TM steel was experimentally characterized under various stress states including uniaxial tension, shear, plane strain and equi-biaxial stretch conditions. A process to calibrate the parameters in the GISSMO model was developed and successfully applied to the 780 XG3TM steel using the fracture test data for these stress states.

Crash Performance Simulation of a Multilayer Thermoplastic Fuel Tank with Manufacturing and Assembly Consideration

The modeling of plastic fuel tank systems for crash safety applications has been very challenging. The major challenges include the prediction of fuel sloshing in high speed impact conditions, the modeling of multilayer thermoplastic fuel tanks with post-forming (non-uniform) material properties, and the modeling of tank straps with pre-tensions. Extensive studies can be found in the literature to improve the prediction of fuel sloshing. However, little research had been conducted to model the post-forming fuel tank and to address the tension between the fuel tank and the tank straps for crash safety simulations. Hoping to help improve the modeling of fuel systems, the authors made the first attempt to tackle these major challenges all at once in this study by dividing the modeling of the fuel tank into eight stages. An ALE (Arbitrary Lagrangian-Eulerian) method was adopted to simulate the interaction between the fuel and the tank.

Crashworthiness Simulation of Lower Control Arm Impact Tests

Finite element models of cast aluminum and stamped steel lower control arms (LCAs) were created to simulate subsystem tests of LCA with bushings and brackets. Several modeling methods were used to simulate the dynamic responses of cast aluminum LCAs, and the advantages and disadvantages of each method are discussed. Factors that are essential for modeling stamped steel components found in previous studies [1, 2] including strain rate, forming, and welding effects are incorporated in the stamped steel LCA models. Difficulties in modeling LCAs subsystem, possible remedies, and further improvements are also discussed in this paper.

Data Processing For CAE Material Input With Strain Rate Effects

Strain rate effects have been identified as one of the most critical factors for the modeling of vehicle components in many previous investigations. The strain rate data available to the authors have been processed to obtain the input decks of a required material law in prior investigations. With the application of strain rate modeling, the strain rate database needs to be expanded. In order to continuously improve the safety CAE quality and efficiency, especially the prediction of a vehicle's pulse in a crash event, the effort has been made to include more strain rate data and extend the material database for safety CAE applications. In this study, strain rate data provided by Ispat Inland Inc. for AISI/DOE Technology Roadmap Program are processed. The material processed in this study include HSS590-CR, 440W-GA, BH300-GI, HSLA350-GI, DP600-HR, TRIP590-EG, TRIP600-CR, TRIP780-CR.

Dynamic Testing and CAE Modeling of Body Mount An Application in the Frontal Impact Analysis of a Body-on-Frame Vehicle

This study is a systematic investigation of the body mounts' dynamic characteristics in component, sub-system and full system levels and its application in the frontal impact analysis of a body-on-frame (BOF) vehicle. Concluded from the component study, the body mount is modeled by non-linear spring with built-in damage and rupture properties. The sub-system study reveals the importance of modeling the interaction between the body mount and its surrounding structure. A general-purpose interaction modeling is developed to provide a realistic CAE simulation of this interaction behavior. The full system is mainly for methodology validation. Four 90-degree frontal and the one IIHS offset frontal crash tests are used to evaluate the performance of the body mount in low and high speeds and its capability of predicting the body mount and the floor pan failures.

Light truck vehicles (LTVs), sport utility vehicles (SUVs), and vans collectively make up a growing segment of the total automotive fleet sales, particularly in the United States. The National Highway Traffic Safety Administration (NHTSA) has identified this trend and has increased the extent of its research in vehicle-to-vehicle compatibility. Additionally, vehicle compatibility concerns have also been emphasized by International Harmonization Research Activity (IHRA). Accordingly, with intention to further enhance road safety, research in the area of crash compatibility between cars and LTVs in different crash configurations is of significant importance. This paper describes a part of ongoing research at Ford Motor Company to further investigate the effect of compatibility in SUV/LTV-to-Car crashes.

Early Detection of Rollovers with Associated Test Development

A number of studies, using data from NASS-CDS, have shown a large percentage of rollover crashes can be classified as tripped events. In many cases, the requirements for a tripped rollover detection algorithm are driven by the timely activation of an occupant containment device. To meet these requirements rollover detection algorithms have been developed by utilizing vehicle roll rate, lateral and vertical accelerations data collected primarily from laboratory tests. This study identifies and examines several challenges associated with developing a rollover detection algorithm with enhanced capabilities. Enhancement of the detection algorithm is explored by considering additional vehicle responses: forward velocity and sideslip angle. With the additional signals, discrimination of rollover crashes from other crash modes is discussed. Potential field/laboratory test modes are proposed to generate the additional vehicle signals.

Effect of Trigger Variation on Frontal Rail Crash Performance

The frontal rail is one of the most important components of a vehicle in determining crash performance, especially for a body on frame vehicle. Prior research [1] has shown that the frontal rail absorbs a significant amount of impact energy in a crash condition. In order to optimize crash performance, a component level sensitivity study was conducted to determine the effect different types of triggers would have on the performance of the frontal rail. The objective of this study is to determine the sensitivity of trigger size, trigger shape, and trigger orientation as well as to improve corresponding trigger modeling methodology by comparing crushed components to crushed CAE models. In this sensitivity study, the location of the triggers was held fixed, while the size, shape, and orientation were varied. The metric that will be used to compare the performance of these different trigger shapes is the overall stiffness of the frontal rail.

Experimental and Numerical Studies of Crash Trigger Sensitivity in Frontal Impact

Advanced High Strength Steels (AHSS) along with innovative design and manufacturing processes are effective ways to improve crash energy management. Crash trigger hole is another technology which can been used on front rails for controlling crash buckling mode, avoiding crash mode instability and minimizing variations in crash mode due to imperfections in materials, part geometry, manufacturing, and assembly processes etc. In this study, prototyped crash columns with different trigger hole shapes, sizes and locations were physically tested in frontal crash impact tests. A corresponding crash computer simulation model was then created to perform the correlation study. The testing data, such as crash force-displacement curves and dynamic crash modes, were used to verify the FEA crash model and to study the trigger sensitivity and effects on front rail crash performance.

Finite Element Modeling of Spot Weld Connections In Crash Applications

Spot welding is the primary joining method used for the construction of the automotive body structure made of steel. A major challenge in the crash simulation today is the lack of a simple yet reliable modeling approach to characterize spot weld separation. In this paper, an attempt has been made to develop a spot weld modeling methodology to characterize spot weld separation in crash simulation. A generalized two-node spring element with 6 DOF at each node is used to characterize the spot weld nugget. To represent the connection of the nugget with the surrounding plates, tied contacts are defined between the spring element nodes and the shell elements of the plate. Three general separation criteria are proposed for the spot weld that include the effects of speed and coupled loading conditions. The separation criteria are implemented into a commercially available explicit finite element code.
