A Dynamic Test Bench for the Assessment of Common Rail Fuel Injection Systems Impact on CO2 Emissions over the WLTP Cycle

The internal combustion engine technological development is today driven by the pollutants and carbon dioxide (CO2) emission reduction targets imposed by law. The request of lowering CO2 emission reflected in a push towards the improvement of engine efficiency, without sacrificing performances and drivability. The latest generations of Diesel engines for passenger cars are characterized by increasing injection pressure levels (250 MPa for the current production). Enhancing the injection pressure has the drawback of increasing the energy needed to pressurize the fuel and thus the high-pressure fuel pump energy request. A small but not negligible quantity of fuel has to be burned in order to provide this energy, generating a contribution in CO2 emission. In this frame, the injector back-flow represents a significant energy loss for the fuel injection system and for the whole engine.

A Methodology for the Estimation of Hole-to-Hole Injected Mass Based on Spray Momentum Flux Measurement

In the present paper, a new methodology for the estimation of the mass delivered by a single hole of a GDI injector is presented and discussed. The GDI injector used for the activity featured a five-hole nozzle characterized by three holes with the same diameter and two holes with a larger diameter. The different holes size guarantees a significant difference in terms of mass flow. This new methodology is based on global momentum flux measurement of each single plume and on its combination with the global mass measurement made with the gravimetric principle. The momentum flux is measured by means of a dedicated test bench that detects the impact force of the single spray plume at different distances. The sensing device is moved in different positions and, in each point, the force trace averaged over several injection events is acquired. The global mass delivered by the injector is measured by collecting and weighing the fuel flown during a defined number of consecutive injections.

Balancing Hydraulic Flow and Fuel Injection Parameters for Low-Emission and High-Efficiency Automotive Diesel Engines

The introduction of new light-duty vehicle emission limits to comply under real driving conditions (RDE) is pushing the diesel engine manufacturers to identify and improve the technologies and strategies for further emission reduction. The latest technology advancements on the after-treatment systems have permitted to achieve very low emission conformity factors over the RDE, and therefore, the biggest challenge of the diesel engine development is maintaining its competitiveness in the trade-off “CO2-system cost” in comparison to other propulsion systems. In this regard, diesel engines can continue to play an important role, in the short-medium term, to enable cost-effective compliance of CO2-fleet emission targets, either in conventional or hybrid propulsion systems configuration. This is especially true for large-size cars, SUVs and light commercial vehicles.

Digital Shaping and Optimization of Fuel Injection Pattern for a Common Rail Automotive Diesel Engine through Numerical Simulation

Development trends in modern Common Rail Fuel Injection System (FIS) show dramatically increasing capabilities in terms of optimization of the fuel injection pattern through a constantly increasing number of injection events per engine cycle along with a modulation and shaping of the injection rate. In order to fully exploit the potential of the abovementioned fuel injection pattern optimization, numerical simulation can play a fundamental role by allowing the creation of a kind of a virtual injection rate generator for the assessment of the corresponding engine outputs in terms of combustion characteristics such as burn rate, emission formation and combustion noise (CN). This paper is focused on the analysis of the effects of digitalization of pilot events in the injection pattern on Brake Specific Fuel Consumption (BSFC), CN and emissions for a EURO 6 passenger car 4-cylinder diesel engine.

Experimental Analysis of Fuel and Injector Body Temperature Effect on the Hydraulic Behavior of Latest Generation Common Rail Injection Systems

The present paper describes the effect of thermal conditions on the hydraulic behavior of Diesel common rail injectors, with a particular focus on low temperatures for fuel and injector body. The actual injection system thermal state can significantly influence both the injected quantity and the injection shape, requiring proper amendments to the base engine calibration in order to preserve the combustion efficiency and pollutant emissions levels. In particular, the introduction of the RDE (Real Driving Emission) test cycle widens the effective ambient temperature range for the homologation cycle, this way stressing the importance of the thermal effects analysis. An experimental test bench was developed in order to characterize the injector in an engine-like configuration, i.e. fuel pump, piping, common rail, pressure control system and injectors.

Experimental Assessment of a Novel Instrument for the Injection Rate Measurement of Port Fuel Injectors in Realistic Operating Conditions

In the present paper an innovative approach for the shot-to-shot hydraulic characterization of low pressure injection systems is experimentally assessed. The proposed methodology is an inverse application of the Zeuch’s method, which in this case is applied to a closed volume upstream the injector instead of downstream of it as in conventional injection analyzers. By this approach, the well-known constraint of having a finite volume pressurized with the injected liquid downstream the injector is circumvented. As a consequence, with the proposed instrument low pressure injectors - such as PFI, fed with gasoline or water, SCR injectors - can operate with the prescribed upstream-downstream pressure differential. Further, the injector can spray directly in atmosphere or in any ambient at arbitrary pressure and temperature conditions, allowing the simultaneous application of other diagnostics such as imaging, momentum flux measurement or sizing instruments.

In fact, the last two attributes are key for the powertrain competitiveness in the propulsion electrified future, especially in the European market where 95gCO2/km fleet average and Euro6D RDE Step2 are phasing in at the same time. The present paper describes some of the most innovative research that GM and Istituto Motori Napoli are performing in the field, exploring how the steel-based additive manufacturing can be used to create innovative combustion bowl features that optimize the combustion process to a level that was not compatible with standard manufacturing technologies.

Experimental and Numerical Analysis of Spray Evolution, Hydraulics and Atomization for a 60 MPa Injection Pressure GDI System

In recent years, the GDI (Gasoline Direct Injection) technology has significantly spread over the automotive market under the continuous push toward the adoption of combustion systems featuring high thermodynamic conversion efficiency and moderate pollutant emissions. Following this path, the injection pressure level has been progressively increased from the initial 5-15 MPa level nowadays approaching 35 MPa. The main reason behind the progressive injection pressure increase in GDI engines is the improved spray atomization, ensuring a better combustion process control and lower soot emissions. On the other hand, increasing injection pressure implies more power absorbed by the pumping system and hence a penalty in terms of overall efficiency. Therefore, the right trade-off has to be found between soot formation tendency reduction thanks to improved atomization and the energetic cost of a high pressure fuel injection system.

Experimental and Numerical Analysis of a Swirled Fuel Atomizer for an Aftertreatment Diesel Burner

Emission legislation for light and heavy duty vehicles is requiring a drastic reduction of exhaust pollutants from internal combustion engines (ICE). Achieving a quick heating-up of the catalyst is of paramount importance to cut down cold start emissions and meet current and new regulation requirements. This paper describes the development and the basic characteristics of a novel burner for diesel engines exhaust systems designed for being activated immediately at engine cold start or during vehicle cruise. The burner is comprised of a swirled fuel dosing system, an air system, and an ignition device. The main design characteristics are presented, with a detailed description of the atomization, air-fuel interaction and mixture formation processes. An atomizer prototype has been extensively analyzed and tested in various conditions, to characterize the resulting fuel spray under cold-start and ambient operating conditions.

In the present work, an experimental and numerical analysis of high pressure Diesel spray evolution is carried out in terms of spray momentum flux time history and instantaneous injection rate. The final goal of spray momentum and of injection rate analyses is the evaluation of the nozzle outlet flow characteristics and of the nozzle internal geometry possible influences on cavitation phenomena, which are of primary importance for the spray evolution. Further, the evaluation of the flow characteristics at the nozzle exit is fundamental in order to obtain reliable boundary conditions for injection process 3D simulation. In this paper, spray momentum data obtained in ambient temperature, high counter-pressure conditions at the Perugia University Spray Laboratory are presented and compared with the results of 3D simulations of the momentum rig itself.

The use of hydrogen in internal combustion engines is an effective approach to significantly support the reduction of CO2 emissions from the transportation sector using technically affordable solutions. The use of direct injection is the most promising approach to fully exploit hydrogen potential as a clean fuel, while preserving targets in terms of power density and emissions. In this frame, the development of an effective combustion system largely relies on the hydrogen-air mixture formation process, so to adequately control the charge stratification to mitigate pre-ignitions and knock and to minimize NOx formation. Hence, improving capabilities of designing a correct gas jet-air interaction is of paramount importance. In this paper the analysis of the evolution of a high-pressure gas jet produced by a single-hole prototype injector operated with different pressure ratios is presented.

Functional Requirements to Exceed the 100 kW/l Milestone for High Power Density Automotive Diesel Engines

The paper describes the challenges and results achieved in developing a new high-speed Diesel combustion system capable of exceeding the imaginative threshold of 100 kW/l. High-performance, state-of-art prototype components from automotive diesel technology were provided in order to set-up a single-cylinder research engine demonstrator. Key design parameters were identified in terms boost, engine speed, fuel injection pressure and injector nozzle flow rates. In this regard, an advanced piezo injection system capable of 3000 bar of maximum injection pressure was selected, coupled to a robust base engine featuring ω-shaped combustion bowl and low swirl intake ports. The matching among the above-described elements has been thoroughly examined and experimentally parameterized.

Injection Rate Measurement of GDI Systems Operating against Sub-Atmospheric and Pressurized Downstream Conditions

In order to optimize gasoline direct injection combustion systems, a very accurate control of the fuel flow rate from the injector must be attained, along with appropriate spray characteristics in terms of drop sizing and jets global penetration/diffusion in the combustion chamber. Injection rate measurement is therefore one of the crucial tasks to be accomplished in order both to develop direct injection systems and to properly match them with a given combustion system. Noticeably, the hydraulic characteristics of GDI injectors should be determined according to a non-intrusive measuring approach. Unfortunately, the operation of all conventional injection analyzers requires the injection in a volume filled with liquid and the application of a significant counter-pressure downstream of the injector. This feature prevents any operation with low pressure injection systems such as PFIs.

Key Fuel Injection System Features for Efficiency Improvement in Future Diesel Passenger Cars

Diesel will continue to be an indispensable energy carrier for the car fleet CO2 emission targets in the short-term. This is particularly relevant for heavy-duty vehicles as for mid-size cars and SUVs. Looking at the latest technology achievements on the after-treatment systems, it can be stated that the concerning about the NOx emission gap between homologation test and real road use is basically solved, while the future challenge for diesel survival is to keep its competitiveness in the CO2 vs cost equation in comparison to other propulsion systems. The development of the combustion system design still represents an important leverage for further efficiency and emissions improvements while keeping the current excellent performance in terms of power density and low-end torque.

The present work consists of two main parts: the first part deals with the simulation, with the aid of a modified version of the KIVA-II code, of the global combustion process in a compression ignition engine with direct injection; the second part describes the sensitivity of the code to spatial discretization. The results obtained from the-simulations of the entire analysis are discussed in relation to the experimental data relevant to a DI unit of medium displacement Ruggerini RP 170. The first part of this work describes some of the considerable changes made to the combustion model of the original KIVA-II code. These changes have remarkably improved the code's ability in simulating the overall combustion process.

Direct Injection technology for Spark Ignition engines is currently undergoing a significant development process in order to achieve its complete potential in terms of fuel conversion efficiency, while preserving the ability to achieve future, stringent emission limits. In this process, improving the fuel spray analysis capabilities is of primary importance. Among the available experimental techniques, the momentum flux measurement is one of the most interesting approaches as it allows a direct measurement of the spray-air mixing potential and hence it is currently considered an interesting complement to spray imaging and Phase Doppler Anemometry. The aim of the present paper is to investigate the fuel spray evolution when it undergoes flash boiling, a peculiar flow condition occurring when the ambient pressure in which the spray evolves is below the saturation pressure of the injected fluid.

Numerical Simulation of Non-reacting Ducted Fuel Injection by Means of the Diffuse-Interface Σ-Y Atomization Model

Ducted Fuel Injection (DFI) is a new technology recently developed with the aim of reducing soot emission formation in diesel compression ignition engines. DFI concept consists of the injection of fuel spray through a small duct located downstream of the injector nozzle leaving a certain gap, the so-called Stand-off distance. Currently, CFD modelers have investigated its performance using classical spray modeling techniques such as the Discrete Drops Method (DDM). However, as discussed in the literature, this type of technique is inappropriate when applied to dense jets as those occurring in diesel sprays, especially in the near-nozzle region (where the duct is placed). Therefore, considering a more appropriate modeling technique for such a problem is mandatory. In this research work, an Eulerian single-fluid diffuse-interface model called Σ-Y and implemented in the OpenFOAM framework is utilized for the simulation of non-reacting conditions.

With demanding emissions legislations and the need for higher efficiency, new technologies for compression ignition engines are in development. One of them relies on reducing the heat losses of the engine during the combustion process as well as to devise injection strategies that reduce soot formation. Therefore, it is necessary a better comprehension about the turbulent kinetic energy (TKE) distribution inside the cylinder and how it is affected by the interaction between air flow motion and fuel spray. Furthermore, new diesel engines are characterized by massive decrease of NOx emissions. Therefore, considering the well-known NOx-soot trade-off, it is necessary a better comprehension and overall quantification of soot formation and how the different injection strategies can impact it.

Performance and Emissions of a Common Rail DI Diesel Engine Using Fossil and Different Bio-Derived Fuels

The recent introduction of electronic controlled, high pressure injection systems has deeply changed the scenario for light duty, automotive diesel engines. This change is mainly due to the enhanced flexibility in obtaining the desired injection law (time history and injected fuel quantity), while high injection pressures also favour a suitable mixture formation. This results in higher engine performance (efficiency and power) and in better pollutant emissions control. At the same time, in order to reduce the greenhouse gases net production, research is analyzing alternative resources, such as bio-derived fuels. In particular, methyl esters derived by different vegetable oils are characterized by high cetane numbers and very small sulfur content. The present work reports the results of a comparative analysis performed on a modern DI, common-rail, turbocharged engine by using three different bio-derived fuels (rape seed, soybean, waste cooked oil) and conventional fossil diesel fuel.
