Incorporating Weld Residual Stress Effects into Fatigue Life Predictions using the Battelle Structural Stress Method

Welding induced residual stresses are an important factor to consider when evaluating fatigue design of welded automotive parts. Fortunately, design engineers have various residual stress mitigation technologies at their disposal for improving the fatigue performance of these parts. For this purpose, it is essential to understand the relationship between the residual stresses and fatigue performance quantitatively as well as qualitatively. It has been widely accepted that tensile residual stresses in welded structures are as high as the material yield strength level. Therefore, the fatigue strength of welded joints is governed predominantly by the applied stress range, regardless of the load ratio. However, in stress relieved components the tensile residual stress level is not as high, and the weld fatigue behavior is more influenced by the load ratio.

Fatigue Evaluation Procedure Development for Self-Piercing Riveted Joints Using the Battelle Structural Stress Method

Lightweight, optimized vehicle designs are paramount in helping the automotive industry meet reduced emissions standards. Self-piercing rivets are a promising new technology that may play a role in optimizing vehicle designs, due to their superior fatigue resistance compared with spot welds and ability to join dissimilar materials. This paper presents a procedure for applying the mesh-insensitive Battelle Structural Stress Method to self-piercing riveted joints for fatigue life prediction. Additionally, this paper also examines the development of an interim fatigue design master S-N curve for self-piercing rivets. The interim fatigue design master S-N curve accounts for factors such as various combinations of similar and dissimilar metal sheets, various sheet thicknesses, stacking sequence, and load ratios. A large amount of published data was collapsed into a single interim S-N curve with reasonable data scattering.

Fatigue Evaluation Procedure Development for Aluminum Alloy Spot Welds Using the Battelle Structural Stress Method

As the automotive industry seeks to remove weight from vehicle chasses to meet increased fuel economy standards, it is increasingly turning to composites and aluminum. In spite of increasing demands for quality aluminum alloy spot welds that enable more fuel efficient automobiles, fatigue evaluation procedures for such welds are not well-established. This article discusses the results of an evaluation Battelle performed of the fatigue characteristics of aluminum alloy spot welds based on experimental data and observations from the literature. In comparison with spot welds in steel alloys, aluminum alloy spot welds exhibit several significant differences including a different hardness distribution at and around the weld, different fatigue failure modes, and more. The effectiveness and applicability of the Battelle structural stress-based simplified procedure for modeling and simulating automotive spot welds has previously been demonstrated by Battelle investigations.

Extending the Boundaries of Diesel Particulate Filter Maintenance With Ultra-Low Ash - Zero-Phosphorus Oil

By 2014, all new on- and off-highway diesel engines in North America, Europe and Japan will employ diesel particulate filters (DPF) in the exhaust in order to meet particulate emission standards. If the pressure across the DPF increases due to incombustibles remaining after filter regeneration, the exhaust backpressure will increase, and this in turn reduces fuel economy and engine power, and increases emissions. Due to engine oil consumption, over 90% of the incombustibles in the DPF are derived from inorganic lubricant additives. These components are derived from calcium and magnesium detergents, zinc dithiophosphates (ZnDTP) and metal-containing oxidation inhibitors. They do not regenerate as they are non-volatile metals and salts. Consequently, the DPF has to be removed from the vehicle for cleaning. Ashless oil could eliminate the need for cleaning.

Fuel Chemistry Impacts on Gasoline HCCI Combustion with Negative Valve Overlap and Direct Injection

Homogeneous Charge Compression Ignition (HCCI) combustion has the potential to produce low NOx and low particulate matter (PM) emissions while providing high efficiency. In HCCI combustion, the start of auto-ignition of premixed fuel and air depends on temperature, pressure, concentration history during the compression stroke, and the unique reaction kinetics of the fuel/air mixture. For these reasons, the choice of fuel has a significant impact on both engine design and control strategies. In this paper, ten (10) gasoline-like testing fuels, statistically representative of blends of four blending streams that spanned the ranges of selected fuel properties, were tested in a single cylinder engine equipped with a hydraulic variable valve train (VVT) and gasoline direct injection (GDI) system.

Formulation Impacts on Sequence IIIG Viscosity Increase

A range of tools including analytical, bench, and engine tests have been used to investigate the viscosity increase mechanism and formulation appetite of the Sequence IIIG engine test. As commonly observed with high temperature tests, the Sequence IIIG has a strong appetite for antioxidants. Base oil also has a strong impact. Base oil volatility has a direct physical impact on viscosity due to the evaporation of light base oil components and the resultant increase of non-volatile additive components. Volatility characteristics are dependent on the distribution of volatile fractions. The relative oxidation and volatility contributions to viscosity increase have been compared between the Sequence IIIG and Sequence IIIF. The impact of base oil volatility is greater in the Sequence IIIG than the Sequence IIIF test.

Despite the recent increase in fuel prices, the multi-billion dollar recreational boating market in North America continues to experience solid momentum and growth. In the U.S. economy alone, sales of recreational boats continue to increase with over 17 million boats sold in 2004 [1]. Of that share, outboard boats and the engines that power them, accounted for nearly half of all boat sales. Though there has been a shift in outboard technology to four-stroke cycle engines, a significant number of new engine sales represent two-stroke cycle engines employing direct fuel injection as a means to meet emissions regulations. With the life span of modern outboards estimated to be 8 to 10 years, a significant base of two-stroke cycle engines exist in the market place, and will continue to do so for the foreseeable future.

Diesel Engines Using Low Sulfur Fuel Showing Excellent Performance and Durability with Reduced TBN Lubricants

More stringent emission legislation has been a driver for changes in the design of Heavy Duty Diesel engines since the 1980s. Significant gains have been made over the years but, in 2007 and again in 2010, diesel engines in North America will have to meet even more stringent requirements for particulate matter and nitrogen oxide emissions. A reduction of the sulfur level in diesel fuel to a maximum of 15 mg/kg has been mandated as an enabler for new diesel engine exhaust gas after-treatment systems. Many studies have been published on the impact of the use of low sulfur diesel fuel. The focus of most of these studies has been on the possible impact on exhaust gas after-treatment system durability, but little has been documented on lubricant degradation and on the long term impact on engine durability. The objectives of the field test discussed in this paper were to evaluate the impact of low sulfur fuel and of a reduction in the TBN of the lubricant on lubricant degradation.

Long-Term Aging of NOx Sensors in Heavy-Duty Engine Exhaust

Research has shown that there are many factors that affect the long-term performance of nitrogen oxides (NOx) control systems used in diesel engine applications. However, if the NOx emissions can be accurately monitored, it might be possible to restore performance by making adjustments to the control systems. This paper presents results from a study that tested the durability of 25 NOx sensors exposed to heavy-duty diesel exhaust for 6,000 hours. The study, conducted by the Advanced Petroleum-Based Fuels - Diesel Emission Controls (APBF-DEC) project, tested the sensors at various locations in the exhaust stream.

Electrical Contact Resistance Measurements. Part I. Temperature Effects on Antiwear Film Formation by Secondary, Primary, and Aryl Zinc Dithiophosphates in Fully Formulated Engine Oil

Modern Passenger Car Motor Oils (PCMOs) are formulated to provide superior wear, oxidation, and deposit control under the most demanding driving conditions. In most PCMOs, zinc dialkyldithiophosphate (ZnDTP) has been the dominant antiwear and antioxidant agent for well over 50 years. Unfortunately, the phosphorus in ZnDTP may partially deactivate the exhaust emission catalyst. To ensure that the catalysts function for at least 120,000 miles, engine manufacturers are exploring phosphorus limitations for upcoming PCMO performance categories. This paper explores the antiwear film formation of low phosphorus engine oils using the Electrical Contact Resistance bench test. A prototype ILSAC GF-4 formulation blended with varying amounts and types of ZnDTP was tested at temperatures typical of operating engines. Secondary ZnDTP was found to produce the best films under the broadest temperature range.

Vapor Pressures of Diesel Fuel Oxygenate Blends

A gas chromatographic technique was used to determine the vapor pressures of blends of six candidate diesel fuel oxygenates with three diesel fuels at 0, 5, 10, 30, and 100 percent blend levels. Both the oxygenates and the diesel fuels were selected to represent a variety of chemical compositions. The vapor pressures were determined over a range of temperatures from -30 C to +30 C. In each case the fraction of the vapor pressure derived from the oxygenate and the fuel was identified. The vapor pressure results showed that there were significant deviations from ideality, leading to both higher and lower vapor pressures than would be predicted from Raoult's Law. These results are significant for fire safety and evaporative emissions as well as for a more basic understanding of the behavior of these blends. Data were also obtained on the heats of vaporization for each of the blends.

Oxygenate Compatibility with Diesel Fuels

Miscibility, water tolerance, cloud point, and flash point data are presented for seven candidate diesel fuel oxygenates: dipentyl ether, dibutoxymethane, 2-ethoxyethyl ether, diethyl maleate, tripropylene glycol monomethyl ether, dibutyl maleate, and glycerol tributrate. These oxygenates were blended with three different diesel fuels: an oil sands diesel, an ultra-low sulfur diesel, and a Fischer-Tropsch diesel. Blend levels included 0, 5, 10, 30, and 100 % oxygenate. Properties were measured at temperatures of -30, -15, 0, 15, and 30 C.

Electrical Contact Resistance Bench Wear Testing: Comparison With Engine Test Results

Because of the rising costs of engine tests, bench testing is a necessity in engine oil development. Which bench test to use remains a problem. Recently, we have reported on the use of electrical contact resistance (ECR) coupled with a ball-on-disk tribometer to study the formation and the durability of antiwear films from binary additive mixtures. This paper extends the ECR study to fully formulated fresh oils run in both fired gasoline engines and the ECR bench test. X-ray Photoelectron Spectroscopy (XPS) analyses of used Sequence VE engine parts from highash fully formulated lubricants are shown and the relationship of ECR film formation to fired-engine test performance is discussed.

API CI-4: The First Oil Category for Diesel Engines Using Cooled Exhaust Gas Recirculation

This oil category was driven by two new cooled exhaust gas recirculation (EGR) engine tests operating with 15% EGR, with used oil soot levels at the end of the test ranging from 6 to 9%. These tests are the Mack T-10 and Cummins M11 EGR, which address ring, cylinder liner, bearing, and valve train wear; filter plugging, and sludge. In addition to these two new EGR tests, there is a Caterpillar single-cylinder test without EGR which measures piston deposits and oil consumption control using an articulated piston. This test is called the Caterpillar 1R and is included in the existing Global DHD-1 specification. In total, the API CI-4 category includes eight fired-engine tests and seven bench tests covering all the engine oil parameters. The new bench tests include a seal compatibility test for fresh oils and a low temperature pumpability test for used oils containing 5% soot. This paper provides a review of the all the tests, matrix results, and limits for this new oil category.

Some Statistical, Technical, and Practical Issues in Virtual Engine Testing

API's Engine Oil Licensing and Certification System has implemented Provisional Licensing in response to a shortage of parts for the Sequence IIIE engine test. A Task Force delegated by the ASTM Sequence II/III Surveillance Panel was asked to develop a process, if appropriate, for the use of mathematical models as a substitute for the Sequence IIIE engine test. The Task Force tried to develop a fair and technically justifiable system for predicting engine oil performance based on models derived from existing engine test databases. The situation appeared to some to be the ideal application for initiating and proving a virtual test approach. In the end, others said the situation was too time-constrained or limited in scope. This paper describes some of the statistical, technical, and practical issues involved in specifying a process for virtual testing. Some perspectives on these issues as discussed in the Task Force effort are explored.

Development of a Desulfurization Strategy for a NOx Adsorber Catalyst System

The aggressive reduction of future diesel engine NOx emission limits forces the heavy- and light-duty diesel engine manufacturers to develop means to comply with stringent legislation. As a result, different exhaust emission control technologies applicable to NOx have been the subject of many investigations. One of these systems is the NOx adsorber catalyst, which has shown high NOx conversion rates during previous investigations with acceptable fuel consumption penalties. In addition, the NOx adsorber catalyst does not require a secondary on-board reductant. However, the NOx adsorber catalyst also represents the most sulfur sensitive emissions control device currently under investigation for advanced NOx control. To remove the sulfur introduced into the system through the diesel fuel and stored on the catalyst sites during operation, specific regeneration strategies and boundary conditions were investigated and developed.

This paper reports the test results from the DPF (diesel particulate filter) portion of the DECSE (Diesel Emission Control - Sulfur Effects) Phase 1 test program. The DECSE program is a joint government and industry program to study the impact of diesel fuel sulfur level on aftertreatment devices. A systematic investigation was conducted to study the effects of diesel fuel sulfur level on (1) the emissions performance and (2) the regeneration behavior of a continuously regenerating diesel particulate filter and a catalyzed diesel particulate filter. The tests were conducted on a Caterpillar 3126 engine with nominal fuel sulfur levels of 3 parts per million (ppm), 30 ppm, 150 ppm and 350 ppm.

Statistical Issues in the Evaluation of the Impact of Sulfur in Diesel Fuel on the Performance of Diesel Particulate Filter Emission Control Devices

The Diesel Emission Control - Sulfur Effects (DECSE) program is a joint U.S. government/industry program that studies the impact of diesel sulfur levels on four types of emission control systems. One type of system, Diesel Particulate Filters (DPF), removes particulate matter (PM) from the exhaust stream by collection on a filter. The critical operating issue for DPF technology is the cleaning or regeneration of the control device (by oxidation of the collected PM) to prevent plugging. However, oxidation of sulfur in the exhaust forms sulfates, which are measured as PM. Two types of tests are conducted to evaluate the impacts of fuel sulfur on DPF performance: (1) emissions tests for PM components and gases, and (2) experiments to measure the effect of fuel sulfur on the regeneration temperature required by the filter devices.

Natural Gas and Diesel Transit Bus Emissions: Review and Recent Data

Natural Gas engines are viewed as an alternative to diesel power in the quest to reduce heavy duty vehicle emissions in polluted urban areas. In particular, it is acknowledged that natural gas has the potential to reduce the inventory of particulate matter, and this has encouraged the use of natural gas engines in transit bus applications. Extensive data on natural gas and diesel bus emissions have been gathered using two Transportable Heavy Duty Vehicle Emissions Testing Laboratories, that employ chassis dynamometers to simulate bus inertia and road load. Most of the natural gas buses tested prior to 1997 were powered by Cummins L-10 engines, which were lean-burn and employed a mechanical mixer for fuel introduction. The Central Business District (CBD) cycle was used as the test schedule.

Vehicle Emissions Results-CleanFleet Alternative Fuels Project

Vehicle exhaust emissions measurements are reported for full-size panel vans operating on four alternative motor fuels and control gasoline. The emissions tests produced data on in-use vans. The vans were taken directly from commercial delivery service for testing as they accumulated mileage over a 24-month period. The alternative fuels tested were compressed natural gas, propane gas, California Phase 2 reformulated gasoline (RFG), and methanol (M-85 with 15 percent RFG). The control gasoline for the emissions tests was an industry average unleaded blend (RF-A). The vehicle technologies tested represent those options available in 1992 that were commercially available from Ford, Chrysler, and Chevrolet or which these manufacturers agreed to provide as test vans for daily use in commercial service by FedEx.
