Development of Benchmarking Methods for Electric Vehicle Drive Units

As part of the U.S. Environmental Protection Agency’s (EPA’s) continuing assessment of advanced light-duty automotive technologies in support of regulatory and compliance programs, a development project was started to study various test methods to benchmark Electric Drive Units (EDUs) consisting of an electric motor, inverter and a speed-reduction gearset. Several test methods were identified for consideration, including both in-vehicle testing of the complete EDU and stand-alone testing of the EDU and its subcomponents after removal from the vehicle. In all test methods explored, sweeps of speed and torque test points were conducted while collecting key EDU data required to determine efficiency, including motor torque and speed, direct current (DC) battery voltage and current into the inverter, and three-phase alternating current (AC) phase voltages and currents out of the inverter and into the electric motor.

CAE Transfer Path Analysis and Its Accuracy Evaluation Using a Validation Method

In-cabin Noise at low frequency (due to engine or road excitation) is a major issue for NVH engineers. Usually, noise transfer function (NTF) analysis is carried out, due to absence of accurate actual loads for sound pressure level (SPL) analysis. But NTF analysis comes with the challenge of having too many paths (~20 trimmed body attachment locations: engine and suspension mounts, along with 3 directions for each) to work on, which is cumbersome. Physical test transfer path analysis (TPA) is a process of root cause analysis, by which critical contributing paths can be obtained for a problem peak frequency. In addition to that, loads at the attachment points of trimmed body of test vehicle can be derived. Both these outputs are conventionally used in CAE analysis to work on either NTF or SPL. The drawback of this conventional approach is that the critical bands and paths suggested are based on the problem peak frequency of test vehicle which may be different in CAE.

Effect of Varnish Impregnation Range of Motor Stator on Vibration Characteristics

A motor for an electric vehicle has a stator core and a coil bonded with insulating varnish. The Impregnation of varnish in the stator and at the coil end greatly affects the vibration characteristics of the stator. In this paper, the experimental modal analysis of the sample stator was carried out to measure the vibration characteristics, and a vibration analysis model of the stator with the finite element method was developed. The laminated structure of an electromagnetic steel plate constituting a stator is modeled by anisotropic material properties. The joint stiffness of the varnish which connects the stator and the coil is modeled. We also modeled the varnish applied to the coil end. We carried out eigenvalue analysis and frequency response analysis. The simulation results are basically consistent with the experimental mode shapes and natural frequencies under 1000 Hz.

An Experimentally Based Statistical Model for Predicting Motorcycle Shift Patterns

Emissions from manual transmission motorcycles have been shown to be dependent upon transmission shift patterns. Presently, when undergoing an emission test for an Environmental Protection Agency (EPA) certification a manufacturer can designate their own shift points during the cycle or utilize an EPA prescribed shift pattern which uses basic up or down shifts at specific speeds regardless of the type of motorcycle, 40 CFR 86.528-78(h). In order to predict the real-life emissions from motorcycles, a comparative real-life shift pattern has been developed which can then be used to evaluate the suitability of the manufacturer’s shift schedule. To that end, a model that predicts shift points for motorcycles has been created. This model is based on the actual operation of different motorcycles by real life operators in a combined city and highway setting.

Effects of In-Cylinder Flow and Stratified Mixture on HCCI Combustion in High Load

The purpose of this paper is to find a way to extend the high load limit of homogeneous charge compression ignition (HCCI) combustion. This paper presents the effect of in-cylinder flow and stratified mixture on HCCI combustion by experiments and three-dimensional computer fluid dynamics coupled with a detailed chemical reaction calculation. The first study was conducted using a rapid compression and expansion machine (RCEM) equipped with a flow generation plate to create in-cylinder turbulent flow and with a control unit of in-cylinder wall temperature to create in-cylinder temperature distribution. The study assesses the effect of the turbulent flow and the temperature distribution on HCCI combustion. In the second study, the numerical simulation of HCCI combustion was conducted using large eddy simulation coupled with a detailed chemical reaction calculation. The study analyzes the interaction between in-cylinder turbulent flow and mixture distribution and HCCI combustion.

Development of the Anti-Lift-Control for Motorcycle

In motorcycle market, there is demand for technology that makes it possible to drive fast safely. One such technology has already been commercialized; control that prevents front lift while enabling maximum acceleration performance. We have developed a more accurate version of this control. In order to maximize acceleration performance, it is necessary to keep front lift angle as close to zero as possible. Reducing output driving force helps to keep the front lift angle low, but if output driving force is reduced too much, it will degrade acceleration performance. Feedback control that reduces output driving force when front lift is detected is effective for optimizing this trade off, but increasing feedback gain too much to reduce front lift angle will cause output driving force to change suddenly, making for a less comfortable ride.

Modeling and Validation of 48V Mild Hybrid Lithium-Ion Battery Pack

As part of the midterm evaluation of the 2022-2025 Light-Duty Vehicle Greenhouse Gas (GHG) Standards, the U.S. Environmental Protection Agency (EPA) developed simulation models for studying the effectiveness of 48V mild hybrid electric vehicle (MHEV) technology for reducing CO2 emissions from light-duty vehicles. Simulation and modeling of this technology requires a suitable model of the battery. This article presents the development and validation of a 48V lithium-ion battery model that will be integrated into EPA’s Advanced Light-Duty Powertrain and Hybrid Analysis (ALPHA) vehicle simulation model and that can also be used within Gamma Technologies, LLC (Westmont, IL) GT-DRIVE™ vehicle simulations. The battery model is a standard equivalent circuit model with the two-time constant resistance-capacitance (RC) blocks.

Modeling and Controls Development of 48 V Mild Hybrid Electric Vehicles

The Advanced Light-Duty Powertrain and Hybrid Analysis tool (ALPHA) was created by EPA to evaluate the Greenhouse Gas (GHG) emissions of Light-Duty (LD) vehicles. ALPHA is a physics-based, forward-looking, full vehicle computer simulator capable of analyzing various vehicle types combined with different powertrain technologies. The ALPHA desktop application was developed using MATLAB/Simulink. The ALPHA tool was used to evaluate technology effectiveness and off-cycle technologies such as air-conditioning, electrical load reduction technology and road load reduction technologies of conventional, non-hybrid vehicles for the Midterm Evaluation of the 2017-2025 LD GHG rule by the U.S. Environmental Protection Agency (EPA) Office of Transportation and Air Quality (OTAQ).

Active Sound Quality Control Based on Subjective Preference

Recent years, ANC (Active Noise Control) technology has been paying attention. However, rather than the noise measures, the noise gives us the impression even running sound for motorcycles. That is, the control method of the engine sound is shifted from the noise reduction to sound design in each manufactures. Therefore, we proposed a method to design the engine sound using Active Sound Quality Control (ASQC) based on the ANC. Specifically, we proposed the algorithm amplifying and reducing the engine specific order components. From the simulation results, the engine specific order components can be amplified and reduced like an equalizer with the proposed algorithm. And, auditory impressions of engine sound controlled by ASQC were investigated using psychoacoustic measurements. 13 stimuli were obtained by applying ASQC for several order components to amplify or reduce their levels.

Parallel Active Control of Acceleration Noise

The number of people experiencing psychological discomfort due to the increasing amount of noise emanating from motor vehicles has been on the rise. Legal regulations define the permissible level of vehicle noise in a given area. Active noise control (ANC) is a noise cancellation method that reduces low-frequency sounds, such as engine noise, effectively. Furthermore, this method is suitable for controlling engine noise because the equipment necessary to perform it is small and does not require a large space for installation. Advances in digital processing technology have increased the scope of ANC’s applications, and it is no longer restricted to use in motor vehicles. The purpose of this study is to demonstrate the effectiveness of the proposed method in reducing the motor vehicle engine noise produced during acceleration. In this study, we attempt to control the engine sounds from a vehicle with a four-cylinder four-stroke engine.

Vehicle Level Brake Drag Target Setting for EPA Fuel Economy Certification

The strong focus on reducing brake drag, driven by a historic ramp-up in global fuel economy and carbon emissions standards, has led to renewed research on brake caliper drag behaviors and how to measure them. However, with the increased knowledge of the range of drag behaviors that a caliper can exhibit comes a particularly vexing problem - how should this complex range of behaviors be represented in the overall road load of the vehicle? What conditions are encountered during coastdown and fuel economy testing, and how should brake drag be measured and represented in these conditions? With the Environmental Protection Agency (amongst other regulating agencies around the world) conducting audit testing, and the requirement that published road load values be repeatable within a specified range during these audits, the importance of answering these questions accurately is elevated. This paper studies these questions, and even offers methodology for addressing them.

Wind Tunnel Evaluation of Potential Aerodynamic Drag Reductions from Trailer Aerodynamic Component Combinations

The use of devices to reduce aerodynamic drag on large trailers and save fuel in long-haul, over-the-road freight operations has spurred innovation and prompted some trucking fleets to use them in combinations to achieve even greater gains in fuel-efficiency. This paper examines aerodynamic performance and potential drag reduction benefits of using trailer aerodynamic components in combinations based upon wind tunnel test data. Representations of SmartWay-verified trailer aerodynamic components were tested on a one-eighth scale model of a class 8 sleeper tractor and a fifty three foot, van trailer model. The open-jet wind tunnel employed a rolling floor to reduce floor boundary layer interference. The drag impacts of aerodynamic packages are evaluated for both van and refrigerated trailers. Additionally, the interactions between individual aerodynamic devices is investigated.

Power Dense and Robust Traction Power Inverter for the Second-Generation Chevrolet Volt Extended-Range EV

The Chevrolet Volt is an electric vehicle with extended-range that is capable of operation on battery power alone, and on engine power after depletion of the battery charge. First generation Chevrolet Volts were driven over half a billion miles in North America from October 2013 through September 2014, 74% of which were all-electric [1, 12]. For 2016, GM has developed the second-generation of the Volt vehicle and “Voltec” propulsion system. By significantly re-engineering the traction power inverter module (TPIM) for the second-generation Chevrolet Volt extended-range electric vehicle (EREV), we were able to meet all performance targets while maintaining extremely high reliability and environmental robustness. The power switch was re-designed to achieve efficiency targets and meet thermal challenges. A novel cooling approach enables high power density while maintaining a very high overall conversion efficiency.

Improving the fuel economy of vehicles therefore demand for energy efficient climate control systems. Also the emissions regulations motivate the reduced use of fuel for vehicle's cabin climate control. Solar heat gain of the passenger compartment by greenhouse effect is generally treated as the peak thermal load of the climate control system. Although the use of advanced glazing is considered first to reduce solar heat gain other means such as ventilation of parked car and recirculation of cabin air also have impetus for reducing the climate control loads.

Strength Analysis of ATV Body Frame Using Computer Simulation

In the development of an all-terrain vehicle (ATV), measuring the stress acting on the frame upon landing after a jump is one of the methods for checking the strength of the vehicle body. When the ATV lands on the ground, particularly heavy loads hit the body and the stresses acting on the frame increase accordingly. Therefore, we have developed an efficient method for simulating an ATV landing after a jump so that we can quickly determine the strength of the frame. To develop the simulation method, we conducted ATV jump-landing experiments, calibrated the results of simulation with the data measured in the experiments, and reproduced the behavior of the frame using mechanism analysis. This made it possible to clarify the boundary conditions of the frame upon jump-landing, which were not fully known before, and calculate the stresses by structure analysis.

Estimating of Motorcycle Frame Strength by Virtual Durability Test

The computational method and the CAE technique have been developed to evaluate durability performance of a motorcycle body. The computational method in this study consists of three parts of simulation. The first is the mode analysis of the body parts. The second is the multi body dynamics simulation, which calculates forces loaded into the frame of a motorcycle body equivalent to actual durability tests. The third is the static structure analysis, which calculates stress distribution using the forces calculated by the multi body dynamics simulation as boundary conditions. Also, two kinds of durability tests, that are the chassis durability test and the falling durability test, are simulated in this study.

Thermal-Mechanical Durability of DOC and DPF After-treatment System for Light Heavy Pickup Truck Application

The US Environmental Protection Agency (EPA)’s heavy duty diesel emission standard was tightened beginning from 2007 with the introduction of ultra-low-sulfur diesel fuel. Most heavy duty diesel applications were required to equip Particulate Matter (PM) after-treatment systems to meet the new tighter, emission standard. Systems utilizing Diesel Oxidation Catalyst (DOC) and Catalyzed-Diesel Particulate Filter (DPF) are a mainstream of modern diesel PM after-treatment systems. To ensure appropriate performance of the system, periodic cleaning of the PM trapped in DPF by its oxidation (a process called “regeneration”) is necessary. As a result, of this regeneration, DOC’s and DPF’s can be exposed to hundreds of thermal cycles during their lifetime. Therefore, to understand the thermo-mechanical performance of the DOC and DPF is an essential issue to evaluate the durability of the system.

Application of Hydraulic Body Mounts to Reduce the Freeway Hop Shake of Pickup Trucks

When pickup trucks are driven on concrete paved freeways, freeway hop shake is a major complaint. Freeway hop shake occurs when the vehicle passes over the concrete joints of the freeway which impose in-phase harmonic road inputs. These road inputs excite vehicle modes that degrade ride comfort. The worst shake level occurs when the vehicle speed is such that the road input excites the vehicle 1st bending mode and/or the rear wheel hop mode. The hop and bending mode are very close in frequency. This phenomenon is called freeway hop shake. Automotive manufacturers are searching for ways to mitigate freeway hop shake. There are several ways to reduce the shake amplitude. This paper documents a new approach using hydraulic body mounts to reduce the shake. A full vehicle analytical model was used to determine the root cause of the freeway hop shake.
