Design and Optimization of a P4 mHEV Powertrain

The EcoCAR Mobility Challenge (EMC) is the latest edition of the Advanced Vehicle Technology Competition (AVTC) series sponsored by the US Department of Energy. This competition challenges 11 North American universities to redesign a stock 2019 Chevrolet Blazer into an energy-efficient, SAE level 2-autonomous mild hybrid electric vehicle (mHEV) for use in the Mobility as a Service (MaaS) market. The Mississippi State University (MSU) team designed a P4 electric powertrain with an 85kW (113.99 HP) permanent magnet synchronous machine (PMSM) powered by a custom 5.4 kWh lithium-ion energy storage system. To maximize energy efficiency, Model Based Design concepts were leveraged to optimize the overall gear ratio for the P4 system. To accommodate this optimized ratio in the stock vehicle, a custom offset gearbox was designed that links the PMSM to the rear drive module.

Accelerometer-Based Estimation of Combustion Features for Engine Feedback Control of Compression-Ignition Direct-Injection Engines

An experimental investigation of non-intrusive combustion sensing was performed using a tri-axial accelerometer mounted to the engine block of a small-bore high-speed 4-cylinder compression-ignition direct-injection (CIDI) engine. This study investigates potential techniques to extract combustion features from accelerometer signals to be used for cycle-to-cycle engine control. Selection of accelerometer location and vibration axis were performed by analyzing vibration signals for three different locations along the block for all three of the accelerometer axes. A magnitude squared coherence (MSC) statistical analysis was used to select the best location and axis. Based on previous work from the literature, the vibration signal filtering was optimized, and the filtered vibration signals were analyzed. It was found that the vibration signals correlate well with the second derivative of pressure during the initial stages of combustion.

Emissions Benefits of Group Hole Nozzle Injectors under Conventional Diesel Combustion Conditions

This work explores the effectiveness of common rail fuel injectors equipped with Grouped Hole Nozzles (GHNs) in aiding the mixing process and reducing particulate matter (PM) emissions of Conventional Diesel Combustion (CDC) engines, while maintaining manageable Oxides of Nitrogen (NOx) levels. Parallel (pGHN), converging (cGHN) and diverging (dGHN) - hole GHNs were studied and the results were compared to a conventional, single hole nozzle (SHN) with the same flow area. The study was conducted on a single cylinder medium-duty engine to isolate the effects of the combustion from multi-cylinder effects and the conditions were chosen to be representative of a typical mid-load operating point for an on-road diesel engine. The effects of injection pressure and the Start of Injection (SOI) timing were explored and the tradeoffs between these boundary conditions are examined by using a response surface fitting technique, to identify an optimum operating condition.

Utilization of Single Cantilever Beam Test for Characterization of Ice Adhesion

Many engineering systems operating in a cold environment are challenged by ice accretion, which unfavorably affects their aerodynamics and degrades both their performance and safety. Precise characterization of ice adhesion is crucial for an effective design of ice protection system. In this paper, a fracture mechanics-based approach incorporating single cantilever beam test is used to characterize the near mode-I interfacial adhesion of a typical ice/aluminum interface with different surface roughness. In this asymmetric beam test, a thin layer of ice is formed between a fixed and elastically deformable beam subjected to the applied loading. The measurements showed a range of the interfacial adhesion energy (GIC) between 0.11 and 1.34 J/m 2, depending on the substrate surface roughness. The detailed inspection of the interfacial ice fracture surface, using fracture surface replication technique, revealed a fracture mode transition with the measured macroscopic fracture toughness.

Characterization of Mode-II Interfacial Fracture Toughness of Ice/Metal Interfaces

Airborne, marine and ground structures are vulnerable to atmospheric icing in cold weather operation conditions. Most of the ice adhesion-related work have focused on the mechanical ice removal strategies because of practical considerations, while limited literature is available for fundamental understanding of the ice adhesion process. Here, we present a fracture mechanics-based approach to characterize interfacial fracture parameters for the shear behavior of a typical ice/aluminum interface. An experimental framework employing two complementary tests (1) lap shear and (2) shear push-out tests was introduced to assess the mode-II fracture parameters for the selected aluminum/ice interface. Both analytical (shear-lag analysis) and numerical (finite element analysis incorporating cohesive zone method) models were used to evaluate shear fracture parameters.

Limitations of Sector Mesh Geometry and Initial Conditions to Model Flow and Mixture Formation in Direct-Injection Diesel Engines

Sector mesh modeling is the dominant computational approach for combustion system design optimization. The aim of this work is to quantify the errors descending from the sector mesh approach through three geometric modeling approaches to an optical diesel engine. A full engine geometry mesh is created, including valves and intake and exhaust ports and runners, and a full-cycle flow simulation is performed until fired TDC. Next, an axisymmetric sector cylinder mesh is initialized with homogeneous bulk in-cylinder initial conditions initialized from the full-cycle simulation. Finally, a 360-degree azimuthal mesh of the cylinder is initialized with flow and thermodynamics fields at IVC mapped from the full engine geometry using a conservative interpolation approach. A study of the in-cylinder flow features until TDC showed that the geometric features on the cylinder head (valve tilt and protrusion into the combustion chamber, valve recesses) have a large impact on flow complexity.

Computational Optimization of a Diesel Engine Calibration Using a Novel SVM-PSO Method

Accelerated computational optimization of a diesel engine calibration was achieved by combining Support Vector Regression models with the Particle Swarm Optimization routine. The framework utilized a full engine simulation as a surrogate for a real engine test with test parameters closely resembling a typical 4.5L diesel engine. Initial tests were run with multi-modal test problems including Rastragin's, Bukin's, Ackely's, and Schubert's functions which informed the ML model tuning hyper-parameters. To improve the performance of the engine the hybrid approach was used to optimize the Fuel Pressure, Injection Timing, Pilot Timing and Fraction, and EGR rate. Nitrogen Oxides, Particulate Matter, and Specific Fuel Consumption are simultaneously reduced. As expected, optimums reflect a late injection strategy with moderately high EGR rates.

A Visual Investigation of CFD-Predicted In-Cylinder Mechanisms That Control First- and Second-Stage Ignition in Diesel Jets

The long-term goal of this work is to develop a conceptual model for multiple injections of diesel jets. The current work contributes to that effort by performing a detailed modeling investigation into mechanisms that are predicted to control 1st and 2nd stage ignition in single-pulse diesel (n-dodecane) jets under different conditions. One condition produces a jet with negative ignition dwell that is dominated by mixing-controlled heat release, and the other, a jet with positive ignition dwell and dominated by premixed heat release. During 1st stage ignition, fuel is predicted to burn similarly under both conditions; far upstream, gases at the radial-edge of the jet, where gas temperatures are hotter, partially react and reactions continue as gases flow downstream. Once beyond the point of complete fuel evaporation, near-axis gases are no longer cooled by the evaporation process and 1st stage ignition transitions to 2nd stage ignition.

Numerical Study of Fuel Droplet Impact on Heated Surfaces Using Smoothed Particle Hydrodynamics Method

The impact of fuel droplets on heated surfaces is of great importance in internal combustion engines. In engine computational fluid dynamics (CFD) simulations, the drop-wall interaction is usually considered by using models derived from experimental data and correlations rather than direct simulations. This paper presented a numerical method based on smoothed particle hydrodynamics (SPH), which can directly simulate the impact process of fuel droplets impinging on solid surfaces. The SPH method is a Lagrangian meshfree particle method. It discretizes fluid into a number of SPH particles and governing equations of fluid into a set of particle equations. By solving the particle equations, the movement of particles can be obtained, which represents the fluid flows. The SPH method is able to simulate the large deformation and breakup of liquid drops without using additional interface tracking techniques.

Investigation of Fuel Condensation Processes under Non-reacting Conditions in an Optically-Accessible Engine

Engine experiments have revealed the importance of fuel condensation on the emission characteristics of low temperature combustion. However, direct in-cylinder experimental evidence has not been reported in the literature. In this paper, the in-cylinder condensation processes observed in optically accessible engine experiments are first illustrated. The observed condensation processes are then simulated using state-of-the-art multidimensional engine CFD simulations with a phase transition model that incorporates a well-validated phase equilibrium numerical solver, in which a thermodynamically consistent phase equilibrium analysis is applied to determine when mixtures become unstable and a new phase is formed. The model utilizes fundamental thermodynamics principles to judge the occurrence of phase separation or combination by minimizing the system Gibbs free energy.

Optical Investigation of the Impact of Pilot Ratio Variations on Natural Gas Diesel Dual-Fuel Combustion

Experiments were performed on a small-bore optically accessible engine to investigate diesel pilot ignition (DPI) and reactivity controlled compression ignition (RCCI) dual-fuel combustion strategies with direct injection of natural gas and diesel. Parametric variations of pilot ratio were performed. Natural luminosity and OH chemiluminescence movies of the combustion processes were captured at 28.8 and 14.4 kHz, respectively. These data were used to create ignition maps, which aided in comparing the propagation modes of the two combustion strategies. Lower pilot ratios resulted in lower initial heat release rates, and the initial ignition sites were generally smaller and less luminous; for increased pilot ratios the initial portion of the heat release was larger, and the ignition sites were large and bright. Comparisons between diesel pilot ignition and reactivity controlled compression ignition showed differences in combustion propagation mechanisms.

Bowl Geometry Effects on Turbulent Flow Structure in a Direct Injection Diesel Engine

Diesel piston bowl geometry can affect turbulent mixing and therefore it impacts heat-release rates, thermal efficiency, and soot emissions. The focus of this work is on the effects of bowl geometry and injection timing on turbulent flow structure. This computational study compares engine behavior with two pistons representing competing approaches to combustion chamber design: a conventional, re-entrant piston bowl and a stepped-lip piston bowl. Three-dimensional computational fluid dynamics (CFD) simulations are performed for a part-load, conventional diesel combustion operating point with a pilot-main injection strategy under non-combusting conditions. Two injection timings are simulated based on experimental findings: an injection timing for which the stepped-lip piston enables significant efficiency and emissions benefits, and an injection timing with diminished benefits compared to the conventional, re-entrant piston.

Ultra-High Fuel Injection Pressure with Massive EGR to Enable Simultaneous Reduction of Soot and NOx Emissions

In this study both double and triple injection strategies were used with fuel pressures up to 300 and 250 MPa, respectively. Tests were conducted at medium load conditions with cooled, high-pressure EGR at a ratio of 40% and higher. A four-cylinder production engine, featuring double turbochargers with one variable geometry turbocharger, was tested. The double injection strategy consisted of a 20% close-coupled pilot injection while the triple injection strategy introduced a post injection consisting of 10% the total cycle fuel. Results of this study do not indicate an advantage to extreme fuel pressure. The increased air entrainment reduces soot while increasing the premixed burn heat release, mean cylinder temperature, and NOx. Compared to the double injection scheme, triple injections achieved much lower soot for the same EGR rate with only a small NOx penalty.

Effects of Fuel Chemistry and Spray Properties on Particulate Size Distributions from Dual-Fuel Combustion Strategies

The effect of direct-injected fuel on particle size distributions (PSDs) of particulate matter emitted from dual-fuel combustion strategies was investigated. The PSD data were acquired from a light-duty single-cylinder diesel engine operated using conventional diesel combustion (CDC) and two diesel/natural gas dual-fuel combustion strategies. Three different direct-injection (DI) fuels (diesel, 2,6,10-trimethyldodecane, and a primary reference fuel blend) and two different injector nozzles were studied. The DI fuels were chosen to have similar energy and ignition characteristics (heat of combustion and cetane number) but different physical and chemical properties (volatility, aromatics %, viscosity, density). The two nozzles (with different orifice diameter and spray angle) allowed a wide range in DI fuel quantity for the dual-fuel combustion strategies.

A Statistical Description of Knock Intensity and Its Prediction

Cycle-to-cycle variation in combustion phasing and combustion rate cause knock to occur differently in every cycle. This is found to be true even if the end gas thermo-chemical time history is the same. Three cycles are shown that have matched combustion phasing, combustion rate, and time of knock onset, but have knock intensity that differs by a factor of six. Thus, the prediction of knock intensity must include a stochastic component. It is shown that there is a relationship between the maximum possible knock intensity and the unburned fuel energy at the time of knock onset. Further, for a small window of unburned energy at knock onset, the probability density function of knock intensity is self similar when scaled by the 95th percentile of the cumulative distribution, and log-normal in shape.

Evaluation and Validation of Large-Eddy-Simulation (LES) for Gas Jet and Sprays

Large-eddy simulation (LES) is a useful approach for the simulation of turbulent flow and combustion processes in internal combustion engines. This study employs the ANSYS Forte CFD package and explores several key and fundamental components of LES, namely, the subgrid-scale (SGS) turbulence models, the numerical schemes used to discretize the transport equations, and the computational mesh. The SGS turbulence models considered include the classic Smagorinsky model and a dynamic structure model. Two numerical schemes for momentum convection, quasi-second-order upwind (QSOU) and central difference (CD), were evaluated. The effects of different computational mesh sizes controlled by both fixed mesh refinement and a solution-adaptive mesh-refinement approach were studied and compared. The LES models are evaluated and validated against several flow configurations that are critical to engine flows, in particular, to fuel injection processes.

Augmentation of an Artificial Neural Network (ANN) Model with Expert Knowledge of Critical Combustion Features for Optimizing a Compression Ignition Engine Using Multiple Injections

The objective of this work was to identify methods of reliably predicting optimum operating conditions in an experimental compression ignition engine using multiple injections. Abstract modeling offered an efficient way to predict large volumes data, when compared with simulation, although the initial cost of constructing such models can be large. This work aims to reduce that initial cost by adding knowledge about the favorable network structures and training rules which are discovered. The data were gathered from a high pressure common rail direct injection turbocharged compression ignition engine utilizing a high EGR configuration. The range of design parameters were relatively large; 100 MPa - 240 MPa for fuel pressure, up to 62% EGR using a modified, long-route, low pressure EGR system, while the pilot timing, main timing, and pilot ratio were free within the safe operating window for the engine.

The Effects of Charge Preparation, Fuel Stratification, and Premixed Fuel Chemistry on Reactivity Controlled Compression Ignition (RCCI) Combustion

Engine experiments were conducted on a heavy-duty single-cylinder engine to explore the effects of charge preparation, fuel stratification, and premixed fuel chemistry on the performance and emissions of Reactivity Controlled Compression Ignition (RCCI) combustion. The experiments were conducted at a fixed total fuel energy and engine speed, and charge preparation was varied by adjusting the global equivalence ratio between 0.28 and 0.35 at intake temperatures of 40°C and 60°C. With a premixed injection of isooctane (PRF100), and a single direct-injection of n-heptane (PRF0), fuel stratification was varied with start of injection (SOI) timing. Combustion phasing advanced as SOI was retarded between -140° and -35°, then retarded as injection timing was further retarded, indicating a potential shift in combustion regime. Peak gross efficiency was achieved between -60° and -45° SOI, and NOx emissions increased as SOI was retarded beyond -40°, peaking around -25° SOI.

Comparative Small Engine Testing Using Hybrid Composite Cylinder Liners

Cylinder liners exert a major influence on engine performance, reliability, durability and maintenance. Various combinations of nonmetallic reinforcements and coatings have been used to improve the tribological performance of sleeves or surfaces used in compressors and internal combustion engines in four stroke, two stroke and rotary configurations. In this paper we report the use of a hybrid composite containing silicon carbide and graphite in an aluminum alloy matrix to improve the performance of various small engines and compressors. Material properties of the base material, as well as comparative dynamometer testing, are presented.

The Development of an Ignition Delay Correlation for PRF Fuel Blends from PRF0 (n-Heptane) to PRF100 (iso-Octane)

A correlation was developed to predict the ignition delay of PRF blends at a wide range of engine-relevant operating conditions. Constant volume simulations were performed using Cantera coupled with a reduced reaction mechanism at a range of initial temperatures from 570-1860K, initial pressures from 10-100atm, oxygen mole percent from 12.6% to 21%, equivalence ratios from 0.30-1.5, and PRF blends from PRF0 to PRF100. In total, 6,480 independent ignition delay simulations were performed. The correlation utilizes the traditional Arrhenius formulation; with equivalence ratio (φ), pressure (p), and oxygen mole percentage (xo2) dependencies. The exponents α, β, and γ were fitted to a third order polynomial with respect to temperature with an exponential roll-off to a constant value at low temperatures to capture the behavior expressed by the reaction mechanism. The location and rate of the roll-off functions were modified by linear functions of PRF.
