The Development of a Zeolite-Based Cold-Start Catalyst (CSC) for China 6b Vehicles (Conventional & Hybrid) to Meet the Next Chinese Vehicle Emission Standard, Part II

This is a follow-up report about the development of a cost-effective Palladium (Pd) zeolite-based (HC/NOx trap type) cold-start catalyst (CSC) [1] to meet the future more stringent Chinese vehicle tailpipe emission standard. The impacts of Pd /stabilizer combination within zeolite for the HC/NOx trapping efficiency, the high temperature aging and the durability of the CSCs will be demonstrated by the laboratory results within this paper. The feasibility of a Cu zeolite, a popular non-precious metal ion- zeolite CSC for vehicle applications with respect to cost saving options will be demonstrated. A more complete picture of the effects of PGM/stabilizer within the zeolite to the functions of a CSC will also be summarized in this paper. All results indicate clearly that without the PGM/stabilizer within the zeolite, it would be difficult for the zeolite-based HC/NOx trap type CSC catalyst to be practically used for a vehicle application.

The Development of a Zeolite-Based Cold-Start Catalyst (CSC) for a Conventional China 6b Vehicle in Meeting the Next More Stringent Chinese Vehicle Emission Standards

A state of art Pd-zeolite based cold-start catalyst (CSC) or HC/NOx trap type of catalyst was codeveloped between Geely Automotive Company and Ningbo Kesen Exhaust Gas Cleaner Manufacturing CO. LTD. This CSC catalyst was added to the downstream of an existing catalyst system (TWC+CGPF) of a China 6b conventional passage car which was powered by a 1.5L turbo charge direct injection (1.5L GTDI) engine. The CSC significantly converted cold-start tailpipe NMHC emission and enabled the tailpipe emissions to meet the engineering targets of the projected next more stringent Chinese vehicle tailpipe emission standards in WLTC cycles. The vehicle tailpipe emission results with the addition of the laboratory simulated 120K km aged CSC also met the projected emission engineering targets of a fresh catalyst. Both the vehicle and laboratory results demonstrated the excellent ammonia adsorption and oxidation function of this CSC catalyst as a very efficient natural ammonia slip catalyst (ASC).

The Influence of the Operating Duty Cycles on the Composition of Exhaust Gas Recirculation Cooler Deposits of Industrial Diesel Engines

Exhaust Gas Recirculation (EGR) coolers are commonly used in on-road and off-road diesel engines to reduce the recirculated gas temperature in order to reduce NOx emissions. One of the common performance behaviors for EGR coolers in use on diesel engines is a reduction of the heat exchanger effectiveness, mainly due to particulate matter (PM) deposition and condensation of hydrocarbons (HC) from the diesel exhaust on the inside walls of the EGR cooler. According to previous studies, typically, the effectiveness decreases rapidly initially, then asymptotically stabilizes over time. Prior work has postulated a deposit removal mechanism to explain this stabilization phenomenon. In the present study, five field aged EGR cooler samples that were used on construction machines for over 10,000 hours were analyzed in order to understand the deposit structure as well as the deposit composition after long duration use.

Evaluation of Low Mileage GPF Filtration and Regeneration as Influenced by Soot Morphology, Reactivity, and GPF Loading

As European and Chinese tailpipe emission regulations for gasoline light-duty vehicles impose particulate number limits, automotive manufacturers have begun equipping some vehicles with a gasoline particulate filter (GPF). Increased understanding of how soot morphology, reactivity, and GPF loading affect GPF filtration and regeneration characteristics is necessary for advancing GPF performance. This study investigates the impacts of morphology, reactivity, and filter soot loading on GPF filtration and regeneration. Soot morphology and reactivity are varied through changes in fuel injection parameters, known to affect soot formation conditions. Changes in morphology and reactivity are confirmed through analysis using a transmission electron microscope (TEM) and a thermogravimetric analyzer (TGA) respectively.

Passive Hydrocarbon Trap to Enable SULEV-30 Tailpipe Emissions from a Flex-Fuel Vehicle on E85 Fuel

Future LEV-III tailpipe (TP) emission regulations pose an enormous challenge forcing the fleet average of light-duty vehicles produced in the 2025 model year to perform at the super ultralow emission vehicle (SULEV-30) certification levels (versus less than 20% produced today). To achieve SULEV-30, regulated TP emissions of non-methane organic gas (NMOG) hydrocarbons (HCs) and oxygenates plus oxides of nitrogen (NOx) must be below a combined 30 mg/mi (18.6 mg/km) standard as measured on the federal emissions certification cycle (FTP-75). However, when flex-fuel vehicles use E85 fuel instead of gasoline, NMOG emissions at cold start are nearly doubled, before the catalytic converter is active. Passive HC traps (HCTs) are a potential solution to reduce TP NMOG emissions. The conventional HCT design was modified by changing the zeolite chemistry so as to improve HC retention coupled with more efficient combustion during the desorption phase.

Benefits of Pd Doped Zeolites for Cold Start HC/NOx Emission Reductions for Gasoline and E85 Fueled Vehicles

In the development of HC traps (HCT) for reducing vehicle cold start hydrocarbon (HC)/nitrogen oxide (NOx) emissions, zeolite-based adsorbent materials were studied as key components for the capture and release of the main gasoline-type HC/NOx species in the vehicle exhaust gas. Typical zeolite materials capture and release certain HC and NOx species at low temperatures (<200°C), which is lower than the light-off temperature of a typical three-way catalyst (TWC) (≥250°C). Therefore, a zeolite alone is not effective in enhancing cold start HC/NOx emission control. We have found that a small amount of Pd (<0.5 wt%) dispersed in the zeolite (i.e., BEA) can significantly increase the conversion efficiency of certain HC/NOx species by increasing their release temperature. Pd was also found to modify the adsorption process from pure physisorption to chemisorption and may have played a role in the transformation of the adsorbed HCs to higher molecular weight species.

A New Catalyzed HC Trap Technology that Enhances the Conversion of Gasoline Fuel Cold-Start Emissions

Passive in-line catalyzed hydrocarbon (HC) traps have been used by some manufacturers in the automotive industry to reduce regulated tailpipe (TP) emissions of non-methane organic gas (NMOG) during engine cold-start conditions. However, most NMOG molecules produced during gasoline combustion are only weakly adsorbed via physisorption onto the zeolites typically used in a HC trap. As a consequence, NMOG desorption occurs at low temperatures resulting in the use of very high platinum group metal (PGM) loadings in an effort to combust NMOG before it escapes from a HC trap. In the current study, a 2.0 L direct-injection (DI) Ford Focus running on gasoline fuel was evaluated with full useful life aftertreatment where the underbody converter was either a three-way catalyst (TWC) or a HC trap. A new HC trap technology developed by Ford and Umicore demonstrated reduced TP NMOG emissions of 50% over the TWC-only system without any increase in oxides of oxygen (NOx) emissions.

Study of Effects of Thermal Insulation Techniques on a Catalytic Converter for Reducing Cold Start Emissions

Previous work done at the University of Michigan shows the capability of the vacuum-insulated catalytic converter (VICC) to retain heat during soak and the resulting benefits in reducing cold start emissions. This paper provides an improved version of the design which overcomes some of the shortcomings of the previous model and further improves the applicability and benefits of VICC. Also, newer materials have been evaluated and their effects on heat retention and emissions have studied using the 1-D after treatment model. Cold start emissions constitute around 60% to 80% of all the hydrocarbon and CO emissions in present day vehicles. The time taken to achieve the catalyst light-off temperature in a three-way catalytic converter significantly affects the emissions and fuel efficiency. The current work aims at developing a method to retain heat in catalytic converter, thus avoiding the need for light-off and reducing cold start emissions effectively.

An EGR Cooler Fouling Model: Experimental Correlation and Model Uses

Thermal effectiveness of Exhaust Gas Recirculation (EGR) coolers used in diesel engines can progressively decrease and stabilize over time due to inner fouling layer of the cooler tubes. Thermophoretic force has been identified as the major cause of diesel exhaust soot fouling, and models are proposed in the literature but improvements in simulation are needed especially for the long-term trend of soot deposition. To describe the fouling stabilization behavior, a removal mechanism is required to account for stabilization of the soot layer. Observations from previous experiments on surrogate circular tubes suggest there are three primary factors to determine removal mechanisms: surface temperature, thickness, and shear velocity. Based on this hypothesis, we developed a 1D CFD fouling model for predicting the thermal effectiveness reduction of real EGR coolers. The model includes the two competing mechanisms mentioned that results in fouling balance.

Literature Survey of Water Injection Benefits on Boosted Spark Ignited Engines

The automotive industry has been witnessing a major shift towards downsized boosted direct injection engines due to diminishing petroleum reserves and increasingly stringent emission targets. Boosted engines operate at a high mean effective pressure (MEP), resulting in higher in-cylinder pressures and temperatures, effectively leading to increased possibility of abnormal combustion events like knock and pre-ignition. Therefore, the compression ratio and boost pressure in modern engines are restricted, which in-turn limits the engine efficiency and power. To mitigate conditions where the engine is prone to knocking, the engine control system uses spark retard and/or mixture enrichment, which decrease indicated work and increase specific fuel consumption. Several researchers have advocated water injection as an approach to replace or supplement existing knock mitigation techniques.

The Effects of Temperature, Shear Stress, and Deposit Thickness on EGR Cooler Fouling Removal Mechanism - Part 2

Exhaust gas recirculation (EGR) coolers are used on diesel engines to reduce peak in-cylinder flame temperatures, leading to less NOx formation during the combustion process. There is an ongoing concern with soot and hydrocarbon fouling inside the cold surface of the cooler. The fouling layer reduces the heat transfer efficiency and causes pressure drop to increase across the cooler. A number of experimental studies have demonstrated that the fouling layer tends to asymptotically approach a critical height, after which the layer growth ceases. One potential explanation for this behavior is the removal mechanism derived by the shear force applied on the soot and hydrocarbon deposit surface. As the deposit layer thickens, shear force applied on the fouling surface increases due to the flow velocity growth. When a critical shear force is applied, deposit particles start to get removed.

Exhaust Gas Recirculation (EGR) coolers are commonly used in diesel and modern gasoline engines to reduce the re-circulated gas temperature. A common problem with the EGR cooler is a reduction of the effectiveness due to the fouling layer primarily caused by thermophoresis, diffusion, and hydrocarbon condensation. Typically, effectiveness decreases rapidly at first, and asymptotically stabilizes over time. There are several hypotheses of this stabilizing phenomenon; one of the possible theories is a deposit removal mechanism. Verifying such a mechanism and finding out the correlation between the removal and stabilization tendency would be a key factor to understand and overcome the problem. Some authors have proposed that the removal is a possible influential factor, while other authors suggest that removal is not a significant factor under realistic conditions.

Vehicle and Drive Cycle Simulation of a Vacuum Insulated Catalytic Converter

A GT-SUITE vehicle-aftertreatment model has been developed to examine the cold-start emissions reduction capabilities of a Vacuum Insulated Catalytic Converter (VICC). This converter features a thermal management system to maintain the catalyst monolith above its light-off temperature between trips so that most of a vehicle’s cold-start exhaust emissions are avoided. The VICC thermal management system uses vacuum insulation around the monoliths. To further boost its heat retention capacity, a metal phase-change material (PCM) is packaged between the monoliths and vacuum insulation. To prevent overheating of the converter during periods of long, heavy engine use, a few grams of metal hydride charged with hydrogen are attached to the hot side of the vacuum insulation. The GT-SUITE model successfully incorporated the transient heat transfer effects of the PCM using the effective heat capacity method.

Experimental Studies of EGR Cooler Fouling on a GDI Engine

Cooled EGR provides benefits in better fuel economy and lower emissions by reducing knocking tendency and decreasing peak cylinder temperature in gasoline engines. However, GDI engines have high particle emissions due to limited mixing of fuel and air, and these particle emissions can be a major source of EGR cooler fouling. In order to improve our knowledge of GDI engine EGR cooler fouling, the effects of tube geometry and coolant temperature on EGR cooler performance and degradation were studied using a four cylinder 2.0L turbocharged GDI engine. In addition, deposit microstructure was analyzed to explore the nature of deposits formed under GDI engine operation. The results of this study showed that a dented tube geometry was more effective in cooling the exhaust gas than a smooth tube due to its large surface area and turbulent fluid motion. However, more deposits were accumulated and higher effectiveness loss was observed in the dented tube.

The Effects of CO, H2, and C3H6 on the SCR Reactions of an Fe Zeolite SCR Catalyst

Selective Catalytic Reduction (SCR) catalysts used in Lean NOx Trap (LNT) - SCR exhaust aftertreatment systems typically encounter alternating oxidizing and reducing environments. Reducing conditions occur when diesel fuel is injected upstream of a reformer catalyst, generating high concentrations of hydrogen (H₂), carbon monoxide (CO), and hydrocarbons to deNOx the LNT. In this study, the functionality of an iron (Fe) zeolite SCR catalyst is explored with a bench top reactor during steady-state and cyclic transient SCR operation. Experiments to characterize the effect of an LNT deNOx event on SCR operation show that adding H₂ or CO only slightly changes SCR behavior with the primary contribution being an enhancement of nitrogen dioxide (NO₂) decomposition into nitric oxide (NO). Exposure of the catalyst to C₃H₆ (a surrogate for an actual exhaust HC mixture) leads to a significant decrease in NOx reduction capabilities of the catalyst.

Optical and Infrared In-Situ Measurements of EGR Cooler Fouling

The use of exhaust gas recirculation (EGR) in internal combustion engines has significant impacts on combustion and emissions. EGR can be used to reduce in-cylinder NOx production, reduce emitted particulate matter, and enable advanced forms of combustion. To maximize the benefits of EGR, the exhaust gases are often cooled with on-engine liquid to gas heat exchangers. A common problem with this approach is the build-up of a fouling layer inside the heat exchanger due to thermophoresis and condensation, reducing the effectiveness of the heat exchanger in lowering gas temperatures. Literature has shown the effectiveness to initially drop rapidly and then approach steady state after a variable amount of time. The asymptotic behavior of the effectiveness has not been well explained. A range of theories have been proposed including fouling layer removal, changing fouling layer properties, and cessation of thermophoresis.

A Visualization Test Setup for Investigation of Water-Deposit Interaction in a Surrogate Rectangular Cooler Exposed to Diesel Exhaust Flow

Exhaust gas recirculation (EGR) coolers are commonly used in diesel engines to reduce the temperature of recirculated exhaust gases in order to reduce NOx emissions. The presence of a cool surface in the hot exhaust causes particulate soot deposition as well as hydrocarbon and water condensation. Fouling experienced through deposition of particulate matter and hydrocarbons results in degraded cooler effectiveness and increased pressure drop. In this study, a visualization test setup is designed and constructed so that the effect of water condensation on the deposit formation and growth at various coolant temperatures can be studied. A water-cooled surrogate rectangular channel is employed to represent the EGR cooler. One side of the channel is made of glass for visualization purposes. A medium duty diesel engine is used to generate the exhaust stream.

Laboratory and Vehicle Demonstration of “2nd-Generation” LNT + in-situ SCR Diesel Emission Control Systems

Diesel NOx emissions control utilizing combined Lean NOx Trap (LNT) and so-called passive or in-situ Selective Catalytic Reduction (SCR) catalyst technologies (i.e. with reductant species generated by the LNT) has been the subject of several previous papers from our laboratory [ 1 - 2 ]. The present study focuses on hydrocarbon (HC) emissions control via the same LNT+SCR catalyst technology under FTP driving conditions. HC emissions control can be as challenging as NOx control under both current and future federal and California/Green State emission standards. However, as with NOx control, the combined LNT+SCR approach offers advantages for HC emission control over LNT-only aftertreatment. The incremental conversion obtained with the SCR catalyst is shown, both on the basis of vehicle and laboratory tests, to result primarily from HC adsorbed on the SCR catalyst during rich LNT purges that reacts during subsequent lean engine operation.

Laboratory and Vehicle Demonstration of “2nd-Generation” LNT + in-situ SCR Diesel NOx Emission Control Systems

This study extends research previously reported from our laboratory [SAE 2009-01-0285] on diesel NOx control utilizing a new generation of Lean NOx Trap (LNT) plus in-situ Selective Catalytic Reduction (SCR) catalyst systems. Key findings from this work include 1) evidence for a “non-ammonia” reduction pathway over the SCR catalyst (in addition to the conventional ammonia pathway), 2) high NOx conversions utilizing LNT formulations with substantially lower platinum group metal (PGM) loadings than utilized in earlier systems, 3) ability of the downstream SCR catalyst to maintain high overall system NOx efficiency with aged LNTs, and 4) effectiveness of both Cu- and Fe-zeolite SCR formulations to enhance overall system NOx efficiency. FTP NOx conversion efficiencies in excess of 95% were obtained on two light-duty vehicle platforms with lab-aged catalyst systems, thus showing potential of the LNT+SCR approach for achieving the lowest U.S. emissions standards
