Modeling and Measurement of Tribological Parameters between Piston Rings and Liner in Turbocharged Diesel Engine

This paper presents tribological modeling, experimental work, and validation of tribology parameters of a single cylinder turbocharged diesel engine run at various loads, speeds, intake boost pressures, and cylinder liner temperatures. Analysis were made on piston rings and liner materials, rings mechanical and thermal loads, contact pressure between rings and liner, and lubricant conditions. The engine tribology parameters were measured, and used to validate the engine tribology models. These tribology parameters are: oil film thickness, coefficient of friction between rings and liner, friction force, friction power, friction torque, shear rate, shear stress and wear of the sliding surfaces. In order to measure the oil film thickness between rings and liner, a single cylinder AVL turbocharged diesel engine was instrumented to accept the difference in voltage drop method between rings, oil film, and liner.

An Optimization Study of Manufacturing Variation Effects on Diesel Injector Design with Emphasis on Emissions

This paper investigates the effects of manufacturing variations in fuel injectors on the engine performance with emphasis on emissions. The variations are taken into consideration within a Reliability-Based Design Optimization (RBDO) framework. A reduced version of Multi-Zone Diesel engine Simulation (MZDS), MZDS-lite, is used to enable the optimization study. The numerical noise of MZDS-lite prohibits the use of gradient-based optimization methods. Therefore, surrogate models are developed to filter out the noise and to reduce computational cost. Three multi-objective optimization problems are formulated, solved and compared: deterministic optimization using MZDS-lite, deterministic optimization using surrogate models and RBDO using surrogate models. The obtained results confirm that manufacturing variation effects must be taken into account in the early product development stages.

Effect of Variable Geometry Turbine (VGT) on Diesel Engine and Vehicle System Transient Response

Variable geometry turbines (VGT) are of particular interest to advanced diesel powertrains for future conventional trucks, since they can dramatically improve system transient response to sudden changes in speed and load, characteristic of automotive applications. VGT systems are also viewed as the key enabler for the application of the EGR system for reduction of heavy-duty diesel emissions. This paper applies an artificial neural network methodology to VGT modeling in order to enable representation of the VGT characteristics for any blade (nozzle) position. Following validation of the ANN model of the baseline, fixed geometry turbine, the VGT model is integrated with the diesel engine system. The latter is linked to the driveline and the vehicle dynamics module to form a complete, high-fidelity vehicle simulation.

Advancements in High Temperature Cylinder Liner and Piston Ring Tribology

The high temperature tribology issue for uncooled Low Heat Rejection (LHR) diesel engines where the cylinder liner piston ring interface exceeds temperatures of 225°C to 250°C has existed for decades. It is a problem that has persistently prohibited advances in non-watercooled LHR engine development. Though the problem is not specific to non-watercooled LHR diesel engines, it is the topic of this research study for the past two and one half years. In the late 1970s and throughout the 1980s, a tremendous amount of research had been placed upon the development of the LHR diesel engine. LHR engine finite element design and cycle simulation models had been generated. Many of these projected the cylinder liner piston ring top ring reversal (TRR) temperature to exceed 540°C[1]. In order for the LHR diesel to succeed, a tribological solution for these high TRR temperatures had to be developed.

Validation and Use of SIMULINK Integrated, High Fidelity, Engine-In-Vehicle Simulation of the International Class VI Truck

This work presents the development, validation and use of a SIMULINK integrated vehicle system simulation composed of engine, driveline and vehicle dynamics modules. The engine model links the appropriate number of single-cylinder modules, featuring thermodynamic models of the in-cylinder processes with transient capabilities to ensure high fidelity predictions. A detailed fuel injection control module is also included. The engine is coupled to the driveline, which consists of the torque converter, transmission, differential and prop shaft and drive shafts. An enhanced version of the point mass model is used to account for vehicle dynamics in the longitudinal and heave directions. A vehicle speed controller replaces the operator and allows the feed-forward simulation to follow a prescribed vehicle speed schedule.

Integration and Use of Diesel Engine, Driveline and Vehicle Dynamics Models for Heavy Duty Truck Simulation

An integrated vehicle system simulation has been developed to take advantage of advances in physical process and component models, flexibility of graphical programming environments (such as MATLAB-SIMULINK), and ever increasing capabilities of engineering workstations. A comprehensive, transient model of the multi-cylinder engine is linked with models of the torque converter, transmission, transfer case and differentials. The engine model is based on linking the appropriate number of single-cylinder modules, with the latter being thermodynamic models of the in-cylinder processes with built-in physical sub-models and transient capabilities to ensure high fidelity predictions. Either point mass or multi-body vehicle dynamics models can be coupled with the powertrain module to produce the ground vehicle simulation.

Optimizing Gaseous Fuel-Air Mixing in Direct Injection Engines Using an RNG Based k-ε Model

Direct injection of natural gas under high pressure conditions has emerged as a promising option for improving engine fuel economy and emissions. However, since the gaseous injection technology is new, limited experience exists as to the optimum configuration of the injection system and associated combustion chamber design. The present study uses KIVA-3 based, multidimensional modeling to improve the understanding and assist the optimization of the gaseous injection process. Compared to standard k-ε models, a Renormalization Group Theory (RNG) based k-ε model [1] has been found to be in better agreement with experiments in predicting gaseous penetration histories for both free and confined jet configurations. Hence, this validated RNG model is adopted here to perform computations in realistic engine geometries.

High Temperature Tribological Coatings for Advanced Military Diesel Engines

Experimental results focused towards developing tribological surface coatings coupled with liquid lubricant boundary layer effects, for advanced high temperature military diesel engine applications are presented. The primary focus of this work is in the area of advanced, low heat rejection (LHR) high output diesel engines, where high temperature boundary lubrication between the piston ring and the cylinder liner wall surface is critical for successful engine operation. The target temperature focused upon in our research is an operating top ring reversal (TRR) temperature of approximately 538°C. The technology advancement used for this application involves treating porous iron oxide/titanium oxide (Fe2O3/TiO2) and molybdenum (Mo) based composite thermal sprayed coatings with chemical binders to improve coating strength, integrity, and tribological properties. This process dramatically decreases open porosity to form an almost monolithic appearing coating at the surface1.

100 Hour Endurance Testing of a High Output Adiabatic Diesel Engine

An advanced low heat rejection engine concept has successfully completed a 100 hour endurance test. The combustion chamber components were insulated with thermal barrier coatings. The engine components included a titanium piston, titanium headface plate, titanium cylinder liner insert, M2 steel valve guides and monolithic zirconia valve seat inserts. The tribological system was composed of a ceramic chrome oxide coated cylinder liner, chrome carbide coated piston rings and an advanced polyolester class lubricant. The top piston compression ring Included a novel design feature to provide self-cleaning of ring groove lubricant deposits to prevent ring face scuffing. The prototype test engine demonstrated 52 percent reduction in radiator heat rejection with reduced intake air aftercooling and strategic forced oil cooling.

Optimization of Inlet Port Design in a Uniflow-Scavenged Engine Using a 3-D Turbulent Flow Code

The finite volume, three-dimensional, turbulent flow code ARIS-3D is applied to the study of the complex flow field through the inlet port and within the cylinder of a uniflow-scavenged engine. The multiblock domain decomposition technique is used to accommodate this complex geometry. In this technique, the domain is decomposed into two blocks, one block being the cylinder and the other being the inlet duct. The effects of inlet duct length, geometric port swirl angle, and number of ports on swirl generating capability are explored. Trade-offs between swirl level and inherent pressure drop can thus be identified, and inlet port design can be optimized.

Design Optimization of the Piston Compounded Adiabatic Diesel Engine Through Computer Simulation

This paper describes the concept and a practical implementation of piston-compounding. First, a detailed computer simulation of the piston-compounded engine is used to shed light into the thermodynamic events associated with the operation of this engine, and to predict the performance and fuel economy of the entire system. Starting from a baseline design, the simulation is used to investigate changes in system performance as critical parameters are varied. The latter include auxiliary cylinder and interconnecting manifold volumes for a given main cylinder volume, auxiliary cylinder valve timings in relation to main cylinder timings, and degree of heat loss to the coolant. Optimum designs for either highest power density or highest thermal efficiency (54%) are thus recommended. It is concluded that a piston-compounded adiabatic engine concept is a promising future powerplant.

Advances in High Temperature Components for the Adiabatic Engine

An advanced low heat rejection engine concept has been selected based on a trade-off between thermal insulating performance and available technology. The engine concept heat rejection performance is limited by available ring-liner tribology and requires cylinder liner cooling to control the piston top ring reversal temperature. This engine concept is composed of a titanium piston, headface plate and cylinder liner insert with thermal barrier coatings. Monolithic zirconia valve seat inserts, and thermal barrier coated valves and intake-exhaust ports complete the insulation package. The tribological system is composed of chrome oxide coated cylinder, M2 steel top piston ring, M2 steel valve guides, and an advanced polyol ester class lubricant.

Thin Thermal Barrier Coatings for Engines

Contrary to the thick thermal barrier coating approach used in adiabatic diesel engines, the authors have investigated the merits of thin coatings. Transient heat transfer analysis indicates that the temperature swings experienced at combustion chamber surfaces depend primarily on material thermophysical properties, i.e., conductivity, density, and specific heat. Thus, cyclic temperature swings should be alike whether thick or thin (less than 0.25 mm) coatings are applied, Furthermore, thin coatings would lead to lower mean component temperatures and would be easier to apply than thick coatings. The thinly-coated engine concept offers several advantages including improved volumetric efficiency, lower cylinder liner wall temperatures, improved piston-liner tribological behavior, and improved erosion-corrosion resistance and thus greater component durability.

Adiabatic Engine Trends-Worldwide

Since the early inception of the adiabatic diesel engine in 1974, marked progress has taken place as a result of research efforts performed all over the world. The use of ceramics for heat engines in production applications has been limited to date, but is growing. Ceramic use for production heat engine has included: combustion prechambers, turbochargers, exhaust port liners, top piston ring inserts, glow plugs, oxygen sensors; and additional high temperature friction and wear components. The potential advantages of an adiabatic engine vary greatly with specific application (i.e., commercial vs. military, stationary vs. vehicular, etc.), and thus, a better understanding of the strengths and weaknesses (and associated risks) of advanced adiabatic concepts with respect to materials, tribology, cost, and payoff must be obtained.

Cummins/TACOM Adiabatic Englue Program

Joint development of the adiabatic engine by Cummins Engine Company and the U. S. Army began with a feasibility analysis ten years ago. The effort was initially driven by the expectation of substantial performance improvement, a reduction in cooling system size, and several additional benefits. Program emphasis turned quickly to experimentation with the goal of demonstrating the feasibility of the adiabatic engine in working hardware. Several significant achievements were realized as have been reported earlier. Further development of the adiabatic engine is expected to be more evolutionary, paced by available technology in the areas of materials and tribology. Analysis capability necessary for insulated engine development has been found to be inadequate. Additional effort has gone into the development and validation of insulated engine analysis tools, both for cycle simulation and structural modeling.
