“EVO: New Metallic Substrate Development for Commercial Vehicle and Non-Road Applications”

Affordable, efficient and durable catalytic converters for the Commercial Vehicle and Non-Road industry in all countries are required to reduce vehicle emissions under real world driving conditions and fulfill future legal requirements. Specially for India traffic conditions and payload to engine size conditions new cost-effective solutions are needed to participate in a cleaner and healthier environment. Metallic substrates with structured foils like the Transversal StructureTM (TS) or the Longitudinal StructureTM (LS) have been proved to be capable of improving conversion behavior, even with smaller catalyst size. Now Vitesco Technologies is developed a new Substrate for Heavy duty applications that specifically maintains the geometric surface area at a very high level and improves further the mass transport of the pollutants, which potentially leads together to very high pollutant conversion rates.

This paper details engine and aftertreatment NOX management requirements and model based control considerations for achieving Ultra-Low NOX (ULN) levels with a heavy-duty diesel engine. Data are presented for several Advanced Technology aftertreatment solutions and the integration of these solutions with the engine calibration.

The classical approach to prepare engine exhaust emissions control systems for evaluation and certification is to condition the fresh parts by aging the systems on an engine/dynamometer aging stand. For diesel systems this can be a very lengthy process since the estimated service life of the emissions control systems can be several hundred thousand miles. Thus full useful life aging can take thousands of engine bench aging hours, even at elevated temperatures, making aging a considerable cost and time investment. Compared to gasoline engines, diesel engines operate with very low exhaust gas temperatures. One of the major sources of catalyst deactivation is exposure to high temperature [ 1 ].

This paper gives a thorough review of the HC/CO emissions challenge and discusses the effects of different diesel oxidation catalyst designs in a pre turbine and post turbine position on steady state and transient turbo charger performance as well as on HC and CO tailpipe emissions, fuel economy and performance of modern Diesel engines. Results from engine dynamometer testing are presented. Both classical diffusive and advanced premixed Diesel combustion modes are investigated to understand the various effects of possible future engine calibration strategies.

Development of an Integrated NOx and PM Reduction Aftertreatment System: SCRi™ for Advanced Diesel Engines

Diesel engine emission regulations throughout the world have progressed over the last 20 years. In the U.S. the most stringent medium/heavy duty standard will be implemented for on highway vehicles starting in 2010. Although changes to engine design will improve engine out emissions, in order to meet both PM and NOx regulations, combination systems including PM and NOx aftertreatment, are planned to be utilized. In order to achieve the required regulations, a new substrate technology has been developed using advanced “turbulent” flow characteristics, and it has been combined with a novel approach to reduce system complexity: the “SCRi™” or “SCR integrated” system. Such a system uses a continuously operating PM-Metalit with advanced “turbulent” SCR-catalysts in a unique configuration. The reduction of both PM and NOx also has to be seen in context with its effect on CO2 emissions.

Diesel engine emissions regulations throughout the world have changed dramatically over the last 20 years, with the most stringent phase for medium/heavy duty being implemented starting 2007 - 2010. The general perception is, that combination systems including PM reduction devices and NOx aftertreatment, likely SCR will be applied, hence significant additional emissions equipment will need to be added to a diesel engine. The consequences of this will be increased space for packaging and increased cost, to meet the demanding regulations. Traditional substrate technology, while developing extensively for gasoline engines by use of higher cell densities has limitations when applied to CI diesel engines. New developments in substrate and coating technology now enable considerable improvement in the efficiency and packaging space needed to meet certain limit values.

Development of Partial Filter Technology for HDD Retrofit

Diesel oxidation catalyst and particulate filter technologies are well established and their applications are well known. However, there are certain limitations with both technologies due to their inherent technical characteristics. Both technologies get 75-90% reduction of HC and CO. A typical oxidation catalyst can be applied to almost any heavy duty diesel application and achieve 20 to 30% reduction in PM mass but no significant reduction in the number of PM particles. On the other hand, diesel particulate filters are very effective at removing >90% of the particles by mass and >99% by number. Unfortunately, passive DPF technology cannot be applied to all applications since the filter regeneration is limited by engine out NOx to PM ratio as well as exhaust temperature. For this reason, particulate filters can not universally be applied to older “dirtier” engines with high PM emissions.

Increasing fuel costs and the desire for reduced dependence on foreign oil have brought the diesel engine to the forefront of future medium-duty vehicle applications in the United States due to its higher thermal efficiency and superior durability. One of the obstacles to the increased use of diesel engines in this platform is the Tier 2 emission standards. In order to succeed, diesel vehicles must comply with emissions standards while maintaining their excellent fuel economy. The availability of technologies-such as common rail fuel injection systems, low-sulfur diesel fuel, oxides of nitrogen (NOX) adsorber catalysts or NACs, and diesel particle filters (DPFs)-allows for the development of powertrain systems that have the potential to comply with these future requirements. In support of this, the U.S. Department of Energy (DOE) has engaged in several test projects under the Advanced Petroleum Based Fuels-Diesel Emission Control (APBF-DEC) activity [1, 2, 3, 4, 5].

Development of an Engine Management Strategy and a Cost Effective Catalyst System to Meet SULEV Emission Requirements Demonstrated on a V-6 Engine

The study presented in this paper focuses on measures to minimize exhaust gas emissions to meet SULEV targets on a V6 engine by using a cost efficient system configuration. The study consists of three parts. A) In the first stage, the influence of engine management both on raw emissions and catalyst light off performance was optimized. B) Afterwards, the predefined high cell density catalyst system was tested on an engine test bench. In this stage, thermal data and engine out emissions were used for modeling and prediction of light-off performance for further optimized catalyst concepts. C) In the final stage of the program, the emission performance of the test matrix, including high cell density as well as multifunctional single substrate systems, are studied during the FTP cycle. The presented results show the approach to achieve SULEV emission compliance with innovative engine control strategies in combination with a cost effective metallic catalyst design.

Catalyst Aging Evaluation with Exposure to 0.06 and 0.11 Percent Phosphorus Oils Using the FOCAS® Burner System

This study was performed by the Department of Emissions Research at Southwest Research Institute (SwRI®) in response to a request from the ASTM OPEST II (Oil Protection of Emissions Systems Test) Task Force. The objective of the study was to develop and demonstrate a preliminary catalyst oil-poisoning aging and screening procedure to evaluate and differentiate the effect of oils with varying levels of phosphorus on catalyst performance. The ultimate objective was to begin the groundwork for creating a procedure that could demonstrate the impact of engine oil formulations on catalyst performance. The oils used in this program were fully formulated oils referred to as ‘OilA’ and ‘OilB.’ OilA contained 0.11 and OilB contained 0.06 weight percent phosphorus, with both containing the same levels of ash-forming compounds. The procedure developed used a gasoline-fueled burner with an isolated oil injection subsystem.

Development of a Methodology to Separate Thermal from Oil Aging of a Catalyst Using a Gasoline-Fueled Burner System

Typically, an engine/dynamometer thermal aging cycle contains combinations of elevated catalyst inlet temperatures, chemical reaction-induced thermal excursions (simulating misfire events), and average air/fuel ratio's (AFR's) to create a condition that accelerates the aging of the test part. In theory, thermal aging is predominantly a function of the time at an exposure temperature. Therefore, if a burner system can be used to simulate the exhaust AFR and catalyst inlet and bed temperature profile generated by an engine running an accelerated aging cycle, then a catalyst should thermally age the same when exposed to either exhaust stream. This paper describes the results of a study that examined the aging difference between six like catalysts aged using the Rapid Aging Test (RAT) cycle (an accelerated thermal aging cycle). Three catalysts were aged using a gasoline-fueled engine aging stand; the other three were aged using a computer controlled burner system.

FTP and US06 Performance of Advanced High Cell Density Metallic Substrates as a Function of Varying Air/Fuel Modulation

The influence of catalyst volume, cell density and precious metal loading on the catalyst efficiency were investigated to design a low cost catalyst system. In a first experiment the specific loading was kept constant for a 500cpsi and a 900cpsi substrate. In a second experiment the palladium loading was reduced on the 900cpsi substrate and the same PM loading was applied to a 1200cpsi substrate with lower volume. Finally the loading was further reduced for the 1200cpsi substrate. The following parameters were studied after aging: Catalyst performance of standard cell density compared to high cell density technology Light-off performance and catalyst efficiency as a function of Palladium loading and substrate cell density Catalyst efficiency as a function of AFR biasing The performance of the aged catalysts was investigated in a lambda sweep test and in light-off tests at an engine bench.

Advanced Performance of Metallic Converter Systems Demonstrated on a Production V8 Engine

It has been shown within the catalyst industry that the emission performance with higher cell density technology and therefore with higher specific geometric area is improved. The focus of this study was to compare the overall performance of high cell density catalysts, up to 1600cpsi, using a MY 2001 production vehicle with a 4.7ltr.V8 engine. The substrates were configured to be on the edge of the design capability. The goal was to develop cost optimized systems with similar emission and back pressure performance, which meet physical and production requirements. This paper will present the results of a preliminary computer simulation study and the final emission testing of a production vehicle. For the pre-evaluation a numerical simulation model was used to compare the light-off performance of different substrate designs in the cold start portion of the FTP test cycle.

A study was performed to develop optimum design strategies for a production V6 engine to maximize catalyst performance at minimum pressure loss and at minimum cost. Test results for an advanced system, designed to meet future emission limits on a production V6 vehicle, are presented based on FTP testing. The on-line pressure loss and temperature data serves to explain the functioning of the catalyst.

Phased Air/Fuel Ratio Perturbation - A Fuel Control Technique for Improved Catalyst Efficiency

This paper describes the results of a study that examined the mechanism of phased perturbation as an emissions control technique. Phased perturbation involves independently controlling the fuel delivered to each bank of a dual bank engine (or each cylinder of a single manifold engine), which allows the two banks to have an adjustable, relative Air/Fuel (A/F) perturbation phase-shift from one another. The phase shifted exhaust is then recombined to achieve a near stoichiometric mixture prior to entering a single underbody catalyst. Phase shifting the exhaust Air/Fuel ratio creates a situation in which both rich exhaust constituents (unburnt hydrocarbons and carbon monoxide) and lean exhaust constituents (oxygen and oxides of nitrogen) arrive at the catalyst at the same time. The results of the study showed that phased perturbation produced a significant effect on A/F control and catalyst THC, CO, and NOx efficiency.

Nonroad Engine Activity Analysis and Transient Cycle Generation

The United States Environmental Protection Agency (EPA) has initiated Phase I of a regulatory program to control exhaust emissions of nonroad diesel engines over 37 kW. Central to any emissions regulation is the test procedure, which must include an appropriate test cycle. Based on actual in-use speed and estimated torque data collected from an agricultural tractor, a backhoe-loader, and a crawler tractor, three duty cycles were developed. Using an iterative process, comparison of chi-square statistical data was used to identify representative microtrips, segments of engine operation gathered during performance of selected activities. Representative microtrips for specific activities for a particular nonroad application were “strung” together to make up a test cycle. Before accepting the test cycle, data for the cycle was compared to statistical data used to characterize the raw data in an effort to validate that the cycle was representative of the raw data.
