Material Modelling of Lamination Stack in Electric Machines

The rotor and stator of electric motors consist of multiple materials, of which steel forms the majority of mass and volume. Steel in electric motors is commonly in the form of thin sheets (laminations), stacked along the axis of the rotor. The structural integrity of such a stack can be ensured using bolting, welding or bonding of the laminations. Predictive mechanical finite element simulations of these laminated stacks can become computationally intense because the steel sheets are thin, and the motor often contains hundreds of them. If the laminations are modelled individually, the size of the elements is very small compared to the overall dimensions and the interface between the laminations need to be modelled as well. In this paper, we present an alternate method of modelling this laminated stack as a single solid body using homogeneous and orthotropic material property, instead of representing each lamination.

The modern luxurious electric vehicle (EV) demands high torque and high-speed requirements with increased range. Fulfilling these requirements gives rise to the need for increased efficiency and power density of the motors in the Electric Drive Unit (EDU). Internal Permanent Magnet (IPM) motor is one of the best suited options in such scenarios because of its primary advantages of higher efficiency and precise control over torque and speed. In the IPM motor, permanent magnets are mounted within the rotor body to produce a resultant rotating magnetic field with the 3-phase AC current supply in the stator. IPM configuration provides structural integrity and high dynamic performance as the magnets are inserted within the rotor body. Adhesive glue is used to install the magnets within the laminated stack of rotor.

Visualisation of Roof Bar Noise Sources through the Use of Acoustic Beamforming and Computational Aeroacoustics

The reduction in wind noise is increasingly important to vehicle designers as overall vehicle refinement increases. Customers often fit accessories such as roof bars to vehicles, with the aerodynamic interaction of these components generating aeroacoustic noise sources. These are often tonal in nature and of particular annoyance to occupants. Sensors for automated driving fitted to future vehicles may also have a similar detrimental effect on vehicle refinement. Therefore, careful design of such components is important to minimise dissatisfaction. This paper presents the combined application of acoustic beamforming in a full-scale aeroacoustic wind tunnel and the use of a Lattice Boltzmann Method CFD code to characterise the aeroacoustic performance of a roof bar design when fitted to a production vehicle.

Evaluation of Optimal State of Charge Planning Using MPC

Hybrid technologies enable the reduction of noxious tailpipe emissions and conformance with ever-decreasing allowable homologation limits. The complexity of the hybrid powertrain technology leads to an energy management problem with multiple energy sinks and sources comprising the system resulting in a high-dimensional time dependent problem for which many solutions have been proposed. Methods that rely on accurate predictions of potential vehicle operations are demonstrably more optimal when compared to rule-based methodology [1]. In this paper, a previously proposed energy management strategy based on an offline optimization using dynamic programming is investigated. This is then coupled with an online model predictive control strategy to follow the predetermined optimal battery state of charge trajectory prescribed by the dynamic program.

The Aerodynamic Development of the New Range Rover Evoque

The Range Rover Evoque is a compact luxury SUV, first introduced by Land Rover in 2012. Almost 800,000 units of the first-generation vehicle were sold. This paper explores some of the challenges entailed in developing the next generation of this successful product, maintaining key design cues while at the same time improving its aerodynamic efficiency. A development approach is outlined that made use of both numerical simulation and full-scale moving ground wind tunnel testing. A drag coefficient of 0.32 was obtained for the best derivative by paying particular attention to: the integration of active grille shutters; the front bumper and tyre package; brake cooling; underfloor design; wake control strategy; and detail optimization. This approach delivered the most aerodynamic Range Rover at the time of its introduction. The impact of these design changes on the aerodynamic flow field and consequently drag is highlighted.

Multi-Plane PIV Measurements in a Gasoline Direct Injection Engine

The flows in-cylinder have a profound effect on the mixture preparation and subsequent combustion in all engines. These flows are highly three-dimensional in nature and information from multiple planes is required to characterise the flow dynamics. The flow measurements reported here are from three orthogonal planes in an optical access engine that is based on the Jaguar Land Rover AJ200 Gasoline Direct Injection (GDI) engine. Particle Image Velocimetry (PIV) measurements have been taken every 5°CA from the start of induction to the end of compression. Data have been obtained from 300 cycles for separate experiments measuring flows in the tumble plane, the swirl plane and the cross-tumble plane. Vector comparison metrics are used to quantitatively compare ensemble averaged PIV flow fields to Computational Fluid Dynamics (CFD) simulations across each plane in terms of both the velocity magnitude and direction.

Parametric Study of Reduced Span Side Tapering on a Simplified Model with Wheels

Many modern vehicles have blunt rear end geometries for design aesthetics and practicality; however, such vehicles are potentially high drag. The application of tapering; typically applied to an entire edge of the base of the geometry is widely reported as a means of reducing drag, but in many cases, this is not practical on real vehicles. In this study side tapers are applied to only part of the side edge of a simplified automotive geometry, to show the effects of practical implementations of tapers. The paper reports on a parametric study undertaken in Loughborough University’s Large Wind Tunnel with the ¼ scale Windsor model equipped with wheels. The aerodynamic effect of implementing partial side edge tapers is assessed from a full height taper to a 25% taper in both an upper and lower body configuration. These were investigated using force and moment coefficients, pressure measurements and planar particle image velocimetry (PIV).

Holistic Thermal Energy Modelling for Full Hybrid Electric Vehicles (HEVs)

Full hybrid electric vehicles are usually defined by their capability to drive in a fully electric mode, offering the advantage that they do not produce any emissions at the point of use. This is particularly important in built up areas, where localized emissions in the form of NOx and particulate matter may worsen health issues such as respiratory disease. However, high degrees of electrification also mean that waste heat from the internal combustion engine is often not available for heating the cabin and for maintaining the temperature of the powertrain and emissions control system. If not managed properly, this can result in increased fuel consumption, exhaust emissions, and reduced electric-only range at moderately high or low ambient temperatures negating many of the benefits of the electrification. This paper describes the development of a holistic, modular vehicle model designed for development of an integrated thermal energy management strategy.

Active Grille Shutters Control and Benefits in Medium to Large SUV: A System Engineering Approach

Whilst the primary function of the active grille shutters is to reduce the aerodynamic drag of the car, there are some secondary benefits like improving the warm up time of engine and also retaining engine heat when parked. In turbocharged IC engines the air is compressed (heated) in the turbo and then cooled by a low temperature cooling system before going into the engine. When the air intake temperature exceeds a threshold value, the engine efficiency falls - this drives the need for the cooling airflow across the radiator in normal operation. Airflow is also required to manage the convective heat transfer across various components in the engine bay for its lifetime thermal durability. Grill shutters can also influence the aerodynamic lift balance thus impacting the vehicle dynamics at high speed. The vehicle HVAC system also relies on the condenser in the front heat exchanger pack disposing the waste heat off in the most efficient way.

Investigation of Wave Stripping Models on a Generic Wing-Mirror Using a Coupled Level-Set Volume of Fluid Simulation

Predicting Exterior Water Management is important for developing vehicles that meet customer expectations in adverse weather. Fluid film methods, with Lagrangian tracking, can provide spray and surface water simulations for complex vehicle geometries in on-road conditions. To cope with this complexity and provide practical engineering simulations, such methods rely on empirical sub-models to predict phenomena such as the film stripping from the surface. Experimental data to develop and validate such models is difficult to obtain therefore here a high-fidelity Coupled Level-set Volume of Fluid (CLSVOF) simulation is carried out. CLSVOF resolves the interface of the liquid in three dimensions; allowing direct simulation of film behaviour and interaction with the surrounding air. This is used to simulate a simplified wing-mirror, with air flow, on which water is introduced.

Simulation of Transient On-Road Conditions in a Closed Test Section Wind Tunnel Using a Wing System with Active Flaps

Typical automotive research in wind tunnels is conducted under idealized, stationary, low turbulence flow conditions. This does not necessarily reflect the actual situation in traffic. Thus, there is a considerable interest to simulate the actual flow conditions. Because of this, a system for the simulation of the turbulence intensity I, the integral linear scale L and the transient angle of incidence β measured in full-scale tests in the inflow of a test vehicle was developed and installed in a closed-loop, closed test section wind tunnel. The system consists of four airfoils with movable flaps and is installed in the beginning of the test section. Time-series of the flow velocity vector are measured in the empty test section to analyze the system’s envelope in terms of the turbulence intensity and the integral length scales.

Investigation of Transient Aerodynamic Effects on Public Roads in Comparison to Individual Driving Situations on a Test Site

Natural wind, roadside obstacles, terrain roughness, and traffic influence the incident flow of a vehicle driven on public roads. These transient on-road conditions differ from the idealized statistical steady-state flow environment utilized in CFD simulations and wind tunnel experiments. To understand these transient on-road conditions better, measurements were performed on German public highways and on a test site. A compact car was equipped with a measurement system that is capable of determining the transient airflow around the vehicle and the vehicle’s actual driving state. This vehicle was driven several times on a predefined 200 km long route to investigate different traffic densities on public highways in southern Germany. During the tests the transient incident flow and pressure distribution on the vehicle surface were measured.

Experimental Investigation of Automotive Vehicle Transient Aerodynamics with a Reduced-Scale Moving-Model Crosswind Facility

Automotive vehicles operate in complex, transient aerodynamic conditions that can potentially influence their operational efficiency, performance and safety. A moving-model facility combined with a wind-tunnel is an experimental methodology that can be utilized to model some of these transient aerodynamic conditions. This experimental methodology is an alternative to wind-tunnel experiments with additional crosswind generators or actively yawing models, and has the added benefit of modelling the correct relative motion between the vehicle and the ground/infrastructure. Experiments using a VW Golf 7 were performed with a 1:10 scale model at the moving-model facility at DLR, Göttingen and a full-scale, operational vehicle at the BMW Ascheim side-wind facility.

Advances in Experimental Vehicle Soiling Tests

The field of vision of the driver during wet road conditions is essential for safety at all times. Additionally, the safe use of the increasing number of sensors integrated in modern cars for autonomous driving and intelligent driver assistant systems has to be ensured even under challenging weather conditions. To fulfil these requirements during the development process of new cars, experimental and numerical investigations of vehicle soiling are performed. This paper presents the surface contamination of self- and foreign-soiling tested in the wind tunnel. For these type of tests, the fluorescence method is state-of-the-art and widely used for visualizing critical areas. In the last years, the importance of parameters like the contact angle have been identified when designing the experimental setup. In addition, new visualization techniques have been introduced.

Modelling Pressure Losses in Gasoline Particulate Filters in High Flow Regimes and Temperatures

This study presents a one-dimensional model for the prediction of the pressure loss across a wall-flow gasoline particulate filter (GPF). The model is an extension of the earlier models of Bissett [1] and Konstandopoulos and Johnson [2] to the turbulent flow regime, which may occur at high flow rates and temperatures characteristic of gasoline engine exhaust. A strength of the proposed model is that only one parameter (wall permeability) needs to be calibrated. An experimental study of flow losses for cold and hot flow is presented, and a good agreement is demonstrated. Unlike zero-dimensional models, this model provides information about the flow along the channels and thus can be extended for studies of soot and ash accumulation, heat transfer and reaction kinetics.

Analysis of Water Injection Strategies to Exploit the Thermodynamic Effects of Water in Gasoline Engines by Means of a 3D-CFD Virtual Test Bench

CO2 emission constraints taking effect from 2020 lead to further investigations of technologies to lower knock sensitivity of gasoline engines, main limiting factor to increase engine efficiency and thus reduce fuel consumption. Moreover the RDE cycle demands for higher power operation, where fuel enrichment is needed for component protection. To achieve high efficiency, the engine should be run at stoichiometric conditions in order to have better emission control and reduce fuel consumption. Among others, water injection is a promising technology to improve engine combustion efficiency, by mainly reducing knock sensitivity and to keep high conversion rates of the TWC over the whole engine map. The comprehension of multiple thermodynamic effects of water injection through 3D-CFD simulations and their exploitation to enhance the engine combustion efficiency is the main purpose of the analysis.

Experimental Analysis of the Influence of Water Injection Strategies on DISI Engine Particle Emissions

Increasing the efficiency of modern gasoline engines (with direct injection and spark-ignition - DISI) requires innovative approaches. The reduction of the engine displacement, accompanied by an increase of the mean pressure, is limited by the tendency of increasing combustion anomalies. Conventional methods for knock mitigation, on the contrary, have a negative effect on consumption and efficiency. A promising technology to solve these conflicting objectives is the injection of water. Both the indirect and the direct water injection achieve a significant reduction in the load temperature. The fuel enrichment can be reduced, whereby the operating range of the exhaust aftertreatment can be extended. In addition, water injection paves the way for an increase in the geometric compression ratio, which leads to an efficiency advantage even at partial load.

Method Development and Application of Thermal Encapsulation to Reduce Fuel Consumption of Internal Combustion Powertrains

Under bonnet thermal encapsulation is a method for retaining the heat generated by a running powertrain after it is turned off. By retaining the heat in the engine bay, the powertrain will be closer to its operating temperatures the next time it is started, reducing the warm up time required. This reduces the period of inefficiency due to high friction losses before the engine reaches it operating temperature, and as a result reduces the vehicles fuel consumption and CO2 emissions. To develop an integrated and efficient encapsulation design, CAE methods can be applied to allow this work stream to start as early in a vehicles development cycle as possible. In this work, the existing test methods are discussed, and a new Thermal CFD method is presented that accurately simulates the fluid temperatures after a customer representative 9 hour park period.

Measurement of Soot Concentration in a Prototype Multi-Hole Diesel Injector by High-Speed Color Diffused Back Illumination Technique

A prototype multi-hole diesel injector operating with n-heptane fuel from a high-pressure common rail system is used in a high-pressure and high-temperature test rig capable of reaching 1100 Kelvin and 150 bar under different oxygen concentrations. A novel optical set-up capable of visualizing the soot cloud evolution in the fuel jet from 30 to 85 millimeters from the nozzle exit with the high-speed color diffused back illumination technique is used as a result of the insertion of a high-pressure window in the injector holder opposite to the frontal window of the vessel. The experiments performed in this work used one wavelength provide information about physical of the soot properties, experimental results variating the operational conditions show the reduction of soot formation with an increase in injection pressure, a reduction in ambient temperature, a reduction in oxygen concentration or a reduction in ambient density.

Comparing the Effect of a Swirl Flap and Asymmetric Inlet Valve Opening on a Light Duty Diesel Engine

Diesel engine designers often use swirl flaps to increase air motion in cylinder at low engine speeds, where lower piston velocities reduce natural in-cylinder swirl. Such in-cylinder motion reduces smoke and CO emissions by improved fuel-air mixing. However, swirl flaps, acting like a throttle on a gasoline engine, create an additional pressure drop in the inlet manifold and thereby increase pumping work and fuel consumption. In addition, by increasing the fuel-air mixing in cylinder the combustion duration is shortened and the combustion temperature is increased; this has the effect of increasing NOx emissions. Typically, EGR rates are correspondingly increased to mitigate this effect. Late inlet valve closure, which reduces an engine’s effective compression ratio, has been shown to provide an alternative method of reducing NOx emissions.
