Analyzing the Expense: Cost Modeling for State-of-the-Art Electric Vehicle Battery Packs

The Battery Performance and Cost Model (BatPaC), developed by Argonne National Laboratory, is a versatile tool designed for lithium-ion battery (LIB) pack engineering. It accommodates user-defined specifications, generating detailed bill-of-materials calculations and insights into cell dimensions and pack characteristics. The National Highway Traffic Safety Administration (NHTSA) plays a crucial role in guiding the formulation of Corporate Average Fuel Economy (CAFE) standards, and at the forefront of this regulatory process stands Argonne National Laboratory (Argonne). Argonne, a U.S. Department of Energy (DOE) research institution, has developed Autonomie—an advanced and comprehensive full-vehicle simulation tool that has solidified its status as an industry standard for evaluating vehicle performance, energy consumption, and the effectiveness of various technologies. Under the purview of an Inter-Agency Agreement (IAA), the DOE Argonne Site Office (ASO) and Argonne have assumed the responsibility of conducting full-vehicle simulations to support NHTSA's CAFE rulemaking initiatives. This paper introduces an innovative approach that hinges on a large-scale simulation process, encompassing standard regulatory driving cycles tailored to various vehicle classes and spanning diverse timeframes.

This paper presents a comprehensive analysis of emerging powertrain technologies for a wide spectrum of vehicles, ranging from light-duty passenger vehicles to medium and heavy-duty trucks. The study focuses on the anticipated evolution of these technologies over the coming decades, assessing their potential benefits and impact on sustainability. The analysis encompasses simulations across a wide range of vehicle classes, including compact, midsize, small SUVs, midsize SUVs, and pickups, as well as various truck types, such as class 4 step vans, class 6 box trucks, and class 8 regional and long-haul trucks. The establishment of Corporate Average Fuel Economy (CAFE) standards by the Energy Policy and Conservation Act (EPCA) of 1975 marked a pivotal moment in the automotive industry's pursuit of greater fuel efficiency. The responsibility for the development and enforcement of these standards was assigned to the U.S. Department of Transportation (DOT), with the National Highway Traffic Safety Administration (NHTSA) assuming a critical role in their oversight and implementation. In collaboration with Argonne National Laboratory (Argonne), supported by the U.S. Department of Energy (DOE), significant strides have been made in advancing fuel efficiency through the development of Autonomie, a leading full-vehicle simulation tool. Through an Inter-Agency Agreement between the DOE Argonne Site Office and Argonne, comprehensive full-vehicle simulations are conducted to support NHTSA's CAFE rulemaking processes.

The Impact of Fuel Injection Strategies and Compression Ratio on Combustion and Performance of a Heavy-Duty Gasoline Compression Ignition Engine

Gasoline compression ignition using a single gasoline-type fuel has been shown as a method to achieve low-temperature combustion with low engine-out NOx and soot emissions and high indicated thermal efficiency. However, key technical barriers to achieving low temperature combustion on multi-cylinder engines include the air handling system (limited amount of exhaust gas recirculation) as well as mechanical engine limitations (e.g. peak pressure rise rate). In light of these limitations, high temperature combustion with reduced amounts of exhaust gas recirculation appears more practical. Furthermore, for high temperature Gasoline compression ignition, an effective aftertreatment system allows high thermal efficiency with low tailpipe-out emissions. In this work, experimental testing was conducted on a 12.4 L multi-cylinder heavy-duty diesel engine operating with high temperature gasoline compression ignition combustion using EEE gasoline.

Medium- and Heavy-Duty Value of Technology Improvement

Improvements in vehicle technology impact the purchase price of a vehicle and its operating cost. In this study, the monetary benefit of a technology improvement includes the potential reduction in vehicle price from using cheaper or smaller components, as well as the discounted value of the fuel cost savings. As technology progresses over time, the value and benefit of improving technology varies as well. In this study, the value of improving a few selected technologies (battery energy density, electric drive efficiency, tire rolling resistance, aerodynamics, light weighting) is studied and the value of the associated cost saving is quantified. The change in saving as a function of time, powertrain selection and vehicle type is also quantified. For example, a 10% reduction in aerodynamic losses is worth $24,222 today but only $8,810 in 2030 in an electric long haul truck. The decrease in value is primarily due to expected battery cost reduction over time.

Forecasting Short to Mid-Length Speed Trajectories of Preceding Vehicle Using V2X Connectivity for Eco-Driving of Electric Vehicles

In recent studies, optimal control has shown promise as a strategy for enhancing the energy efficiency of connected autonomous vehicles. To maximize optimization performance, it is important to accurately predict constraints, especially separation from a vehicle in front. This paper proposes a novel prediction method for forecasting the trajectory of the nearest preceding car. The proposed predictor is designed to produce short to medium-length speed trajectories using a locally weighted polynomial regression algorithm. The polynomial coefficients are trained by using two types of information: (1) vehicle-to-vehicle (V2V) messages transmitted by multiple preceding vehicles and (2) vehicle-to-infrastructure (V2I) information broadcast by roadside equipment. The predictor’s performance was tested in a multi-vehicle traffic simulation platform, RoadRunner, previously developed by Argonne National Laboratory.

A Real-Time Intelligent Speed Optimization Planner Using Reinforcement Learning

As connectivity and sensing technologies become more mature, automated vehicles can predict future driving situations and utilize this information to drive more energy-efficiently than human-driven vehicles. However, future information beyond the limited connectivity and sensing range is difficult to predict and utilize, limiting the energy-saving potential of energy-efficient driving. Thus, we combine a conventional speed optimization planner, developed in our previous work, and reinforcement learning to propose a real-time intelligent speed optimization planner for connected and automated vehicles. We briefly summarize the conventional speed optimization planner with limited information, based on closed-form energy-optimal solutions, and present its multiple parameters that determine reference speed trajectories.

Durability Study of a Light-Duty High Pressure Common Rail Fuel Injection System Using E10 Gasoline

A 500-hour test cycle has been used to evaluate the durability of a prototype high pressure common rail injection system operating up to 1800 bar with E10 gasoline. Some aspects of the original diesel based hardware design were optimized in order to accommodate an opposed-piston, two-stroke engine application and also to mitigate the impacts of exposure to gasoline. Overall system performance was maintained throughout testing as fueling rate and rail pressure targets were continuously achieved and no physical damage was observed in the low-pressure components. Injectors showed no deviation in their flow characteristics after exposure to gasoline and high resolution imaging of the nozzle spray holes and pilot valve assemblies did not indicate the presence of cavitation damage. The high pressure pump did not exhibit any performance degradation during gasoline testing and teardown analysis after 500 hours showed no evidence of cavitation erosion.

Analysis of the Spray Numerical Injection Modeling for Gasoline Applications

The modeling of fuel jet atomization is key in the characterization of Internal Combustion (IC) engines, and 3D Computational Fluid Dynamics (CFD) is a recognized tool to provide insights for design and control purposes. Multi-hole injectors with counter-bored nozzle are the standard for Gasoline Direct Injection (GDI) applications and the Spray-G injector from the Engine Combustion Network (ECN) is considered the reference for numerical studies, thanks to the availability of extensive experimental data. In this work, the behavior of the Spray-G injector is simulated in a constant volume chamber, ranging from sub-cooled (nominal G) to flashing conditions (G2), validating the models on Diffused Back Illumination and Phase Doppler Anemometry data collected in vaporizing inert conditions.

Detailed Analysis of U.S. Department of Energy Engine Targets Compared to Existing Engine Technologies

The U.S. Department of Energy, Vehicle Technologies Office (U.S. DOE-VTO) has been developing more energy-efficient and environmentally friendly highway transportation technologies that would enable the United States to burn less petroleum on the road. System simulation is an accepted approach for evaluating the fuel economy potential of advanced (future) technology targets. U.S. DOE-VTO defines the targets for advancement in powertrain technologies (e.g., engine efficiency targets, battery energy density, lightweighting, etc.) Vehicle system simulation models based on these targets have been generated in Autonomie, reflecting the different EPA classifications of vehicles for different advanced timeframes as part of the DOE Benefits and Scenario (BaSce) Analysis. It is also important to evaluate the progress of these component technical targets compared to existing technologies available in the market.

Gasoline compression ignition (GCI) using a single gasoline-type fuel for direct/port injection has been shown as a method to achieve low-temperature combustion with low engine-out NOx and soot emissions and high indicated thermal efficiency. However, key technical barriers to achieving low temperature combustion on multi-cylinder engines include the air handling system (limited amount of exhaust gas recirculation (EGR)) as well as mechanical engine limitations (e.g. peak pressure rise rate). In light of these limitations, high temperature combustion with reduced amounts of EGR appears more practical. Previous studies with 93 AKI gasoline demonstrated that the port and direct injection strategy exhibited the best performance, but the premature combustion event prevented further increase in the premixed gasoline fraction and efficiency.

Validating Heavy-Duty Vehicle Models Using a Platooning Scenario

Connectivity and automation provide the potential to use information about the environment and future driving to minimize energy consumption. Aerodynamic drag can also be reduced by close-gap platooning using information from vehicle-to-vehicle communications. In order to achieve these goals, the designers of control strategies need to simulate a wide range of driving situations in which vehicles interact with other vehicles and the infrastructure in a closed-loop fashion. RoadRunner is a new model-based system engineering platform based on Autonomie software, which can collectively provide the necessary tools to predict energy consumption for various driving decisions and scenarios such as car-following, free-flow, or eco-approach driving, and thereby can help in developing control algorithms.

Analysis and Model Validation of the Toyota Prius Prime

The Toyota Prius Prime is a new generation of Toyota Prius plug-in hybrid electric vehicle, the electric drive range of which is 25 miles. This version is improved from the previous version by the addition of a one-way clutch between the engine and the planetary gear-set, which enables the generator to add electric propulsive force. The vehicle was analyzed, developed and validated based on test data from Argonne National Laboratory’s Advanced Powertrain Research Facility, where chassis dynamometer set temperature can be controlled in a thermal chamber. First, we analyzed and developed components such as engine, battery, motors, wheels and chassis, including thermal aspects based on test data. By developing models considering thermal aspects, it is possible to simulate the vehicle driving not only in normal temperatures but also in hot, cold, or warmed-up conditions.

Combustion Characteristics of PRF and TSF Ethanol Blends with RON 98 in an Instrumented CFR Engine

The CFR F1 engine is the standard testing apparatus used for rating the research octane number (RON) of gasoline fuels. Unlike the motor octane number (MON) method, where the intake port temperature after the carburetor is controlled by an electric heater, the mixture temperature can vary during the RON test due to the heat of vaporization (HoV) of the fuel. Ethanol is receiving increasing attention as a high octane and high HoV fuel component. This work presents an analysis of the combustion characteristics during the RON rating of ethanol fuel blends according to the standard ASTM D2699 method, highlighting the effects of ethanol concentration and base fuel composition. All fuels were blended to a constant RON of 98. Ethanol levels varied from 0 to 50 vol% and the base fuels were surrogate blends composed of primary reference fuels (PRF), toluene standardization fuels (TSF), and a four component gasoline surrogate.

Evaluation of Shot-to-Shot In-Nozzle Flow Variations in a Heavy-Duty Diesel Injector Using Real Nozzle Geometry

Cyclic variability in internal combustion engines (ICEs) arises from multiple concurrent sources, many of which remain to be fully understood and controlled. This variability can, in turn, affect the behavior of the engine resulting in undesirable deviations from the expected operating conditions and performance. Shot-to-shot variation during the fuel injection process is strongly suspected of being a source of cyclic variability. This study focuses on the shot-to-shot variability of injector needle motion and its influence on the internal nozzle flow behavior using diesel fuel. High-speed x-ray imaging techniques have been used to extract high-resolution injector geometry images of the sac, orifices, and needle tip that allowed the true dynamics of the needle motion to emerge. These measurements showed high repeatability in the needle lift profile across multiple injection events, while the needle radial displacement was characterized by a much higher degree of randomness.

Multi-dimensional Modeling of Non-equilibrium Plasma for Automotive Applications

While spark-ignition (SI) engine technology is aggressively moving towards challenging (dilute and boosted) combustion regimes, advanced ignition technologies generating non-equilibrium types of plasma are being considered by the automotive industry as a potential replacement for the conventional spark-plug technology. However, there are currently no models that can describe the low-temperature plasma (LTP) ignition process in computational fluid dynamics (CFD) codes that are typically used in the multi-dimensional engine modeling community. A key question for the engine modelers that are trying to describe the non-equilibrium ignition physics concerns the plasma characteristics. A key challenge is also represented by the plasma formation timescale (nanoseconds) that can hardly be resolved within a full engine cycle simulation.

Fuel Consumption and Performance Benefits of Electrified Powertrains for Transit Buses

This study presents a process to quantify the fuel saving potential of electrified powertrains for medium and heavy duty vehicles. For this study, equivalent vehicles with electrified powertrains are designed with the underlying principle of not compromising on cargo carrying capacity or performance. Several performance characteristics, that are relevant for all types of medium and heavy duty vehicles, were identified for benchmarking based on the feedback from the industry. Start-stop hybrids, parallel pre-transmission hybrids, plug-in hybrids, and battery electric vehicles are the technology choices in this study. This paper uses one vehicle as an example, explains the component sizing process followed for each powertrain, and examines each powertrain’s fuel saving potential. The process put forth in this paper can be used for evaluating vehicles that belong to all medium and heavy duty classes.

A Modeling Framework for Connectivity and Automation Co-simulation

This paper presents a unified modeling environment to simulate vehicle driving and powertrain operations within the context of the surrounding environment, including interactions between vehicles and between vehicles and the road. The goal of this framework is to facilitate the analysis of the energy impacts of vehicle connectivity and automation, as well as the development of eco-driving algorithms. Connectivity and automation indeed provide the potential to use information about the environment and future driving to minimize energy consumption. To achieve this goal, the designers of eco-driving control strategies need to simulate a wide range of driving situations, including the interactions with other vehicles and the infrastructure in a closed-loop fashion.

Fuel Efficient Speed Optimization for Real-World Highway Cruising

This paper introduces an eco-driving highway cruising algorithm based on optimal control theory that is applied to a conventionally-powered connected and automated vehicle. Thanks to connectivity to the cloud and/or to infrastructure, speed limit and slope along the future route can be known with accuracy. This can in turn be used to compute the control variable trajectory that will minimize energy consumption without significantly impacting travel time. Automated driving is necessary to the implementation of this concept, because the chosen control variables (e.g., torque and gear) impact vehicle speed. An optimal control problem is built up where quadratic models are used for the powertrain. The optimization is solved by applying Pontryagin’s minimum principle, which reduces the problem to the minimization of a cost function with parameters called co-states.
