Iterative Learning Control for a Fully Flexible Valve Actuation in a Test Cell

An iterative learning control (ILC) algorithm has been developed for a test cell electro-hydraulic, fully flexible valve actuation system to track valve lift profile under steady-state and transient operation. A dynamic model of the plant was obtained from experimental data to design and verify the ILC algorithm. The ILC is implemented in a prototype controller. The learned control input for two different lift profiles can be used for engine transient tests. Simulation and bench test are conducted to verify the effectiveness and robustness of this approach. The simple structure of the ILC in implementation and low cost in computation are other crucial factors to recommend the ILC. It does not totally depend on the system model during the design procedure. Therefore, it has relatively higher robustness to perturbation and modeling errors than other control methods for repetitive tasks.

Handheld Fine Water Mist Extinguisher for Spacecraft

Fine water mist has become a commercial technology for fire suppression in multiple applications. With funding from NASA, ADA Technologies, Inc. (ADA) is developing a handheld fine water mist fire extinguisher for use on manned spacecraft and in future planetary habitats. This design employs only water and nitrogen as suppression agents to allow local refill and reuse. The prototype design incorporates features to generate a uniform fine water mist regardless of the direction of the gravitational vector or lack of gravity altogether. The system has been proven to extinguish open fires and hidden fire scenarios in tests conducted at the Colorado School of Mines (CSM). This design can be deployed as a portable extinguisher or as an automated system for local fire protection in instrument racks or storage spaces. Continued development will result in prototype hardware suitable for use on future manned spacecraft.

Advanced Development of the Direct Osmotic Concentration System

Direct osmotic concentration (DOC) is an integrated membrane treatment process designed for the reclamation of spacecraft wastewater. The system includes forward osmosis (FO), membrane evaporation, reverse osmosis (RO) and an aqueous phase catalytic oxidation (APCO) post-treatment unit. This document describes progress in the third year of a four year project to advance hardware maturity of this technology to a level appropriate for human rated testing. The current status of construction and testing of the final deliverable is covered and preliminary calculations of equivalent system mass are funished.

Advances in Development of a Fine Water Mist Portable Fire Extinguisher

ADA Technologies, Inc. has designed and built a microgravity-tolerant portable fire extinguisher prototype for use in manned spacecraft and planetary habitats. This device employs Fine Water Mist (FWM) as the fire extinguishing agent, and is refillable from standard stores on long-duration missions. The design uses a single storage tank for minimal mass and volume. The prototype employs a dual-fluid atomizer concept where the pressurant gas (nitrogen) also enhances the water atomization process to generate a droplet size distribution in the optimum diameter range of 10 to 50 micrometers. The expanding discharge gas plume carries the mist to the immediate vicinity of the fire where its extensive surface area promotes high heat transfer rates. A series of 80 fire suppression tests was recently completed to evaluate design options for the hardware and validate performance on three representative fire scenarios.

Optimized Carburized Steel Fatigue Performance as Assessed with Gear and Modified Brugger Fatigue Tests

The effectiveness of three different techniques, designed to improve the bending fatigue life in comparison to conventionally processed gas-carburized 8620 steel, were evaluated with modified Brugger bending fatigue specimens and actual ring and pinion gears. The bending fatigue samples were machined from forged gear blanks from the same lot of material used for the pinion gear tests, and all processing of laboratory samples and gears was done together. Fatigue data were obtained on standard as-carburized parts and after three special processing histories: shot-peening to increase surface residual stresses; double heat treating to refined austenite grain size; and vacuum carburizing to minimize intergranular oxidation. Standard room-temperature S-N curves and endurance limits were obtained with the laboratory samples. The pinions were run as part of a complete gear set on a laboratory dynamometer and data were obtained at two imposed torque levels.

Design and Selection Factors for Automatic Transaxle Tapered Roller Bearings

Tapered roller bearings have proven successful in a number of high-volume automatic transaxle designs. Typically, tapered roller bearings are required to carry high loads generated by helical and hypoid gears. To meet the demands of a successful design, a number of factors must be considered in the selection and application of tapered roller bearings. This paper presents a discussion of these factors as well as results from Chrysler's transaxle testing. Selection of tapered roller bearings is based on the transmission duty cycle developed using load and speed histograms, gear data, size constraints, and life requirements. A bearing life analysis considering the total transaxle system is conducted using a sophisticated computer program. Various system effects are analyzed including the load/speed cycle, housing and shaft rigidity, lubrication, bearing setting, thermal effects, and bearing internal design.

Running Loss Test Procedure Development

A running loss test procedure has been developed which integrates a point-source collection method to measure fuel evaporative running loss from vehicles during their operation on the chassis dynamometer. The point-source method is part of a complete running loss test procedure which employs the combination of site-specific collection devices on the vehicle, and a sampling pump with sampling lines. Fugitive fuel vapor is drawn into these collectors which have been matched to characteristics of the vehicle and the test cell. The composite vapor sample is routed to a collection bag through an adaptation of the ordinary constant volume dilution system typically used for vehicle exhaust gas sampling. Analysis of the contents of such bags provides an accurate measure of the mass and species of running loss collected during each of three LA-4* driving cycles. Other running loss sampling methods were considered by the Auto-Oil Air Quality Improvement Research Program (AQIRP or Program).

A new electronically controlled transaxle has been put into production for Chrysler's family of LH cars. Among the attributes of this new transaxle are its ability to handle engines of high torque and high power coupled with high-speed shifts. Engine torque management is used in specific operating regimes. A feature of the transaxle is electronic modulation of the converter clutch. A number of logic features have been combined with hardware to provide good performance and shift quality over a wide operating range. An output transfer chain and a hypoid gear set are used to provide torque to the front wheels in a longitudinal power train orientation. Obtaining acceptable endurance life of the hypoid gears within an aluminum housing presented a significant challenge. New approaches were required to provide a chain-sprocket system with acceptable noise characteristics.

Formability of Type 304 Stainless Steel Sheet

Punch-stretch tests to determine formability of type 304 stainless steel sheet were conducted using a hemispherical dome test. Sheets of 19.1 mm width and 177.8 mm width were stretched on a 101.6 mm diameter punch at punch rates between 0.042 to 2.12 mm/sec with three lubricant systems: a mineral seal oil, thin polytetrafluoroethelyne sheet with mineral seal oil, and silicone rubber with mineral seal oil. The resulting strain distributions were measured and the amount of martensite was determined by magnetic means. Increasing lubricity resulted in more uniform strain distributions while increased punch rates tended to decrease both strain and transformation distributions. High forming limit values were related to the formation of high and uniformly distributed martensite volume fractions during deformation. The results of this study are interpreted with an analysis of the effects of strain and temperature on strain induced martensite formation in metastable austenitic stainless steels.

Architecture and Operation of the HIP7010 J1850 Byte-Level Interface Circuit

As a cost effective solution to making microcontroller based systems “J1850[1] aware”, a peripheral device (the HIP7010) was developed to extend the capabilities of standard microcontrollers. From the perspective of the Host, the peripheral device handles J1850 messages as a series of bytes (similar in concept to a universal asynchronous receiver/transmitter [UART]). The architecture of the HIP7010 is discussed. The design of the J1850 interface, state machine, status/control blocks, cyclical redundancy check (CRC) hardware, host interface, and fail-safe features are detailed. Illustrations are provided of: Host/HIP7010 interfacing; message transmission and reception; error handling; and In-Frame Response (IFR) generation.

Comparison of Single Gear Tooth and Cantilever Beam Bending Fatigue Testing of Carburized Steel

The bending fatigue performance of gears, cantilever beam specimens, and notched-axial specimens were evaluated and compared. Specimens were machined from a modified SAE-4118 steel, gas-carburized, direct-quenched and tempered. Bending fatigue specimens were characterized by light metallography to determine microstructure and prior austenite grain size, x-ray analysis for residual stress and retained austenite measurements, and scanning electron microscopy to evaluate fatigue crack initiation, propagation and overload. The case and core microstructures, prior austenite grain sizes and case hardness profiles from the various types of specimens were similar. Endurance limits were determined to be about 950 MPa for both the cantilever beam and notched-axial fatigue specimens, and 1310 MPa for the single gear tooth specimens.

Hydrogen Embrittlement in Automotive Fastener Applications

Fastener failure due to hydrogen embrittlement is of significant concern in the automotive industry. These types of failures occur unexpectedly. They may be very costly to the automotive company and fastener supplier, not only monetarily, but also in terms of customer satisfaction and safety. This paper is an overview of a program which one automotive company initiated to minimize hydrogen embrittlement in fasteners. The objectives of the program were two-fold. One was to obtain a better understanding of the hydrogen embrittlement phenomena as it relates to automotive fastener materials and processes. The second and most important objective, was to eliminate hydrogen embrittlement failures in vehicles. Early program efforts concentrated on a review of fastener applications and corrosion protection systems to optimize coated fasteners for hydrogen embrittlement resistance.

Design Features of the JUNKERS 211B AIRCRAFT ENGINE

THE Junkers 211B engine follows the usual German practice of very large displacements and conservative mean effective pressures and rotative speeds. However, the relative light weight per unit of displacement results in a net weight per horsepower that is not far above its competitors. Fully automatic devices which control propeller speed, manifold pressure, mixture ratio, spark advance, and supercharger gear ratio follow the German policy of removing all possible distractions from the pilot. This is one of three large liquid-cooled engines known to be produced in quantity in Germany; it powers an impressive percentage of the Luftwaffe. While of external appearance and displacement that resemble the Daimler-Benz DB-601 engine, the fundamental construction, detail design practice, and metallurgy of the Junkers 211B are surprisingly different.

This paper discusses the development and implementation of a 16 channel data acquisition system for high “G” impact testing which includes a self-contained, on-board data acquisition unit, a programmer-exerciser and debriefing subsystems. The microprocessor controlled, on-board unit contains all signal conditioning, A/D conversion hardware and logic to store 4K 12 bit samples of data per channel. This unit will debrief into an oscilloscope, a desk-top computer or a large disk-based minicomputer system. Advantages over previous systems include the elimination of costly hardware (such as umbilical cables and recorders), and a reduction in pre-test preparation and data processing time.

Methods for simulating car air conditioning components, systems, and cool-down performance by computerized mathematical models are presented. The development of the AUTO TEMP II Temperature Control System used in Chrysler Corp. vehicles is summarized. A description of the design, development, function, and manufacturing aspects of the control system is presented, with emphasis on unique control parameters, reliability, serviceability, and check-out of production assemblies. Auto Temp II was developed by Chrysler in conjunction with Ranco Incorporated. The servo-controlled, closed-loop system, which has a sensitivity of 0.5 F, utilizes a water-flow control valve for temperature control, along with a cold engine lockout. The basic components are: sensor string, servo, and amplifier. All automatic functions involving control of mass flow rate, temperature, and distribution of the air entering the vehicle, are encompassed in one control unit. All components are mechanically linked through the gear train and are responsive to the amplifier through the feedback potentiometer.

It is of the torque converter type, some models being water-cooled, while others are direct air cooled. Details of the hydraulic controls are explained, including the one-piece shift valve and the shuttle valve for controlling closed-throttle shifts. It is claimed that this transmission has relative simplicity, light weight, and smoothness of operation.

Rating Transmissions from Highway Requirements and Vehicle Specifications

THE GRADEABILITY formula can be used as the basic means for rating a truck transmission. By correlating the gradeabilities in the various gear ratios with a highway requirement probability curve, the per cent of time in each ratio can be obtained. The required hours of gear life for each ratio are then determined, and compared with the available gear life in the ratios. This procedure gives a detailed analysis of a transmission rating for one vehicle specification at a specified mileage between overhauls. A limitation of the system is that it cannot be applied quickly to various vehicle specifications. The paper outlines the method for constructing a nomogram to overcome this.*

Computer-Based Selection of Balanced-Life Automotive Gears

THIS PAPER describes balanced-life concept of gear design — in which the gear and pinion are designed to fail simultaneously. An example is presented to show how this concept allows a combination of minimum size and maximum capacity in gas turbine application. Various reasons for failure and factors in long gear life are discussed. The author analyzes the calculations needed and their programming for a digital computer. Calculating gear designs for production is a time consuming, demanding task to do manually. The use of the computer has changed this — and brought about better gear design by making it possible to study more detailed analyses to evolve optimum solutions. This paper was the Sixth L. Ray Buckendale Lecture, presented at the 1960 SAE Annual Meeting.
