Brake Dynamometer Test Variability Part 2- Description of the Influencing Factors

The ISO TC22/SWG2 - Brake Lining Committee established a task force to determine and analyze root causes for variability during dynamometer brake performance testing. SAE paper 2010-01-1697 “Brake Dynamometer Test Variability - Analysis of Root Causes” [1] presents the findings from the phases 1 and 2 of the “Test Variability Project.” The task force was created to address the issue of test variability and to establish possible ways to improve test-to-test and lab-to-lab correlation. This paper presents the findings from phase 3 of this effort-description of factors influencing test variability based on DOE study. This phase concentrated on both qualitative and quantitative description of the factors influencing friction coefficient measurements during dynamometer testing.

Comparison of Torque Vectoring Control Strategies for a IWM Vehicle

In recent years, concerns for environmental pollution and oil price stimulated the demand for vehicles based on technologies alternative to traditional IC engines. Nowadays several carmakers include hybrid vehicles among their offer and first full electric vehicles appear on the market. Among the different layout of the electric power-train, four in-wheel motors appear to be one of the most attractive. Besides increasing the inner room, this architecture offers the interesting opportunity of easily and efficiently distribute the driving/braking torque on the four wheels. This characteristic can be exploited to generate a yaw moment (torque vectoring) able to increase lateral stability and to improve the handling of a vehicle. The present paper presents and compares two different torque vectoring control strategies for an electric vehicle with four in-wheel motors. Performances of the control strategies are evaluated by means of numerical simulations of open and closed loop maneuvers.

On the Impact of the Maximum Available Tire-Road Friction Coefficient Awareness in a Brake-Based Torque Vectoring System

Tire-road interaction is one of the main concerns in the design of control strategies for active/semi-active differentials oriented to improve handling performances of a vehicle. In particular, the knowledge of the friction coefficient at the tire-road interface is crucial for achieving the best performance in any working condition. State observers and estimators have been developed at the purpose, based on the measurements traditionally carried out on board vehicle (steer angle, lateral acceleration, yaw rate, wheels speed). However, until today, the problem of tire-road friction coefficient estimation (and especially of its maximum value) has not completely been solved. Thus, active control systems developed so far rely on a driver manual selection of the road adherence condition (anyway characterized by a rough and imprecise quality) or on a conservative tuning of the control logic in order to ensure vehicle safety among different tire-road friction coefficients.

Analysis of ABS/ESP Control Logics Using a HIL Test Bench

Electronic Stability Program (ESP) and Antilock Braking System (ABS) are nowadays a standard equipment for passenger cars. ESP increases vehicle safety by applying differential braking torque to the wheels while cornering, thus it extends the area of intervention of ABS which prevents the wheels from being locked up in emergency braking, especially on low friction road surfaces, allowing the driver to maintain steering control of the vehicle, to avoid obstacles and to reduce vehicle stopping distance on most road surfaces. This paper describes a flexible mechatronic test bench for ESP/ABS Electronic Control Unit (ECU) based on Hardware-In-the-Loop (HIL) simulation technique. It consists of a passenger car hydraulic braking system (from master cylinder to brake calipers), with the ESP/ABS ECU integrated and a flexible real-time platform, which simulates vehicle dynamics.

Numerical Investigation of the Vertical Dynamics of an Agricultural Vehicle Operating on Deformable Soil

This work focuses on the analysis of the vertical dynamics of an agricultural tractor, investigating the influence of suspensions' parameters on riding comfort and contact forces. The use of lugged tires coupled with the operation over banked, irregular and deformable tracks, determines significant levels of vertical acceleration over several components of the tractor. These operating conditions have a direct effect on the driver, whose alertness and efficiency are undermined by the exposure to high levels of acceleration for a long time. Secondly, variations of the normal and traction forces provided by the tires affect the quality of tillage and other operations. The paper presents a multi-body vehicle model of a tractor interfaced with a tire-soil contact model allowing to take into account soil's deformation and tread pattern design.

A Comparative Study of Automotive Side Window Occupant Containment Characteristics for Tempered and Laminated Glass

This study investigates occupant containment characteristics of tempered and laminated automotive moveable side glass in rollover collisions. FMVSS 216 test protocols were used to induce roof damage or sheet metal damage around the window opening in Lincoln Navigators equipped with tempered and laminated side glass. Dummy-drop tests were then performed to investigate relative containment. The results demonstrate that, for rollovers in which the window structure is compromised, tempered side glass and laminated side glass perform comparably relative to occupant containment. Also discussed are the general strength characteristics of different types of glass construction, the availability of laminated side glass in recent model U.S. vehicles, and anecdotal data supporting the conclusions of testing.

The Hydrocycle Rocket Piston Engine concept employs a free piston in the head of a two-stroke-cycle engine. Combustion between the crank piston and the free piston allows direct conversion of combustion fluid expansion to hydrostatic fluid flow and accumulator gas compression with perfect timing and minimum thermal and mechanical losses. An infinitely variable, radial hydrostatic motor gives the driver smooth, gas-cushioned acceleration and stepless performance. Maximum economy is attained since the driver is forced to run the engine at optimum minimum speed to match road load oadin all traffic conditions.

A unique system would solve traffic, fossil-fuel depletion, and environmental problems. Dual-mode private and commercial vehicles would be manually driven on streets and automatically controlled on maglev guideways. Busses and freight vehicles without wheels or drivers also used. Proposed guideway speeds: 100kph in cities, and 325kph between cities. System would be safer and have much higher capacity than existing highways or proposed “smart car” systems. One-third meter clearance between cars to be achieved by linear synchronous-motor propulsion. Capacity of single 100kph guideway to equal that of twelve highway lanes, and one 325kph guideway would be equivalent to forty highway lanes.

Instrumented Steering Wheel for Accurate ADAS Development

We introduce in this paper a new Instrumented Steering Wheel (ISW) for ADAS development. The ISW has been designed, constructed and employed with satisfactory results. The ISW is able to measure three forces, three moments and the grip force at each hand of the driver. The ISW has been used for ADAS activities on an instrumented road vehicle. The aim was to use both the vehicle states and the ISW data for evaluating the driver behaviour. Two research activities were performed. The first activity refers to monitoring the driver behaviour during tests on a track. The second activity refers to the use of haptic ISWs, able to improve the ADAS systems. Referring to the first activity, the greatest majority of drivers applied always the same sequence of forces (pull, radial, tangential) either during emergency manoeuvres, either during slow speed curving.

The Psychological and Accident Reconstruction “Thresholds” of Drivers' Detection of Relative Velocity

Relative velocity detection thresholds of drivers are one factor that determines their ability to avoid rear-end crashes. Laboratory, simulator and driving studies show that drivers could scale relative velocity when it exceeded the threshold of about 0.003 rad/sec. Studies using accident reconstruction have suggested that the threshold may be about ten times larger. This paper discusses this divergence and suggests reasons for it and concludes that the lower value should be used as a true measure of the psychological threshold for detection of relative velocity.

Accelerated Testing of Brake Hoses for Durability Assessment

The durability performance of brake hoses is a crucial issue for such components. Accelerated fatigue testing of brake hoses is necessary for understanding achievable lifetime, actually computation of durability is quite cumbersome due to the many different materials the hoses are made from. Despite SAE standards are available, accelerated testing of brake hoses subject to actual torsional and bending stresses seem important to provide relevant feedback to designers. In this paper, an innovative methodology for assessing the fatigue behavior of brake hoses of road vehicles is proposed. A dynamic testbed is specifically designed and realized, able to reproduce the actual assembly conditions of the hoses fitted into a vehicle suspension. The designed testbed allows to replicate actual loading conditions on the brake hoses by simulating the vertical dynamics and steering of the suspension system together with brake pressure.

Electric Motor for Brakes – Optimal Design

A multi-objective optimal design of a brushless DC electric motor for a brake system application is presented. Fifteen design variables are considered for the definition of the stator and rotor geometry, pole pieces and permanent magnets included. Target performance indices (peak torque, efficiency, rotor mass and inertia) are defined together with design constraints that refer to components stress levels and temperature thresholds, not to be surpassed after heavy duty cycles. The mathematical models used for optimization refer to electromagnetic field and related currents computation, to thermo-fluid dynamic simulation, to local stress and vibration assessment. An Artificial Neural Network model, trained with an iterative procedure, is employed for global approximation purposes. This allows to reduce the number of simulation runs needed to find the optimal configurations. Some of the Pareto-optimal solutions resulting from the optimal design process are analysed.

Anodization: Recent Advancements on Corrosion Protection of Brake Calipers

Brake calipers for high-end cars are typically realized using Aluminum alloys, with Silicon as the most common alloying element. Despite the excellent castability and machinability of Aluminum-Silicon alloys (AlSix), anodization is often required in order to increase its corrosion resistance. This is particularly true in Chlorides-rich environments where Aluminum can easily corrode. Even if anodization process is known for almost 100 years, anodization of AlSix -based materials is particularly challenging due to the presence of eutectic Silicon precipitates. These show a poor electric conductivity and a slow oxidation kinetics, leading to inhomogeneous anodic layers. Continuous research and process optimization are required in order to develop anodic layers with enhanced morphological and electrochemical properties, targeting a prolonged resistance of brake calipers under endurance corrosive tests (e.g. >1000 hours Neutral Salt Spray (NSS) tests).

Cathodic Protection of Brake System Components

The work investigates the use of cathodic protection -based strategies (e.g. sacrificial anodes) with the aim of extending the corrosion resistance of Aluminum components to be used in disc brake systems. Lab-scale electrochemical measurements, including voltammetry and zero resistance ammetry (ZRA), are used to: a) define the requirements of a cathodic protection system for a 42200 Aluminum alloy; b) evaluate the protection capability of a Zn-based sacrificial anode; and c) demonstrate an extended corrosion resistance of the protected part even in the presence of a galvanic coupling, with respect to the unprotected condition.

Analytical and Experimental Handling Performance of Ultra-Efficient Lightweight Vehicles

The rising environmental awareness has led to a growing interest in electric and lightweight vehicles. Four-wheeled Ultra-Efficient Lightweight Vehicles (UELVs) have the potential to improve the quality of urban life, reduce environmental impact and make efficient use of land. However, the safety of these vehicles in terms of dynamic behaviour needs to be better understood. This paper aims to provide a quantitative assessment of the handling behaviour of UELVs. An analytical single-track model and a numerical simulation by VI-CarRealTime are analysed to evaluate the dynamic performance of a UELV compared to a city car. This analysis shows that the lightweight vehicle has a higher readiness (i.e. lower reaction time to yaw rate) for step steering and lower steering effort (i.e. higher steady-state value). Experimental analysis through real-time driving sessions on the Dynamic Driving Simulator assesses vehicle responses and subjective perception for different manoeuvres.

Bifurcation Analysis of a Car Model Running on an Even Surface - A Fundamental Study for Addressing Automomous Vehicle Dynamics

The paper deals with the bifurcation analysis of a simple mathematical model describing an automobile running on an even surface. Bifurcation analysis is adopted as the proper procedure for an in-depth understanding of the stability of steady-state motion of cars (either cornering or running straight ahead). The aim of the paper is providing the fundamental information for inspiring further studies on vehicle dynamics with or without a human driver. The considered mechanical model of the car has two degrees of freedom, nonlinear tire characteristics are included. A simple driver model is introduced. Experimental validations of the model are produced. As a first step, bifurcation analysis is performed without driver (fixed control). Ten different combinations of front and rear tire characteristics (featuring understeer or oversteer automobiles) are considered. Steering angle and speed are varied. Many different dynamical behaviors of the model are found.

Brake Dynamometer Test Variability - Analysis of Root Causes

Modern project management including brake testing includes the exchange of reliable results from different sources and different locations. The ISO TC22/SWG2-Brake Lining Committee established a task force led by Ford Motor Co. to determine and analyze root causes for variability during dynamometer brake performance testing. The overall goal was to provide guidelines on how to reduce variability and how to improve correlation between dynamometer and vehicle test results. This collaborative accuracy study used the ISO 26867 Friction behavior assessment for automotive brake systems. Future efforts of the ISO task force will address NVH and vehicle-level tests. This paper corresponds to the first two phases of the project regarding performance brake dynamometer testing and presents results, findings and conclusions regarding repeatability (within-lab) and reproducibility (between-labs) from different laboratories and different brake dynamometers.

Accuracy and Timing of 2013 Ford Flex Event Data Recorders

2013 and 2014 Ford Flex vehicles and airbag control modules with event data recorders (EDRs) were tested to determine the accuracy of speed and other data in the steady state condition, to evaluate time reporting delays under dynamic braking conditions, and to evaluate the accuracy of the stability control system data that the module records. This recorder is from the Autoliv RC6 family and this is the first known external research conducted on post 49CFR Part 563 Ford EDRs. The vehicle was instrumented with a VBox and a CAN data logger to compare external GPS based speeds to CAN data using the same synchronized time base. The vehicle was driven in steady state, hard braking, figure 8 and yaw conditions. The Airbag Control Module (ACM) was mounted onto a moving linear sled. The CAN bus data from driving was replayed as the sled created recordable events and the EDR data was compared to the reference instrumentation.
