Methods and Tools for Calculating the Flexibility of Automotive HW/SW Architectures

To cope with the increasing number of advanced features (e.g., smart-phone integration and side-blind zone alert.) being deployed in vehicles, automotive manufacturers are designing flexible hardware architectures which can accommodate increasing feature content with as fewer as possible hardware changes so as to keep future costs down. In this paper, we propose a formal and quantitative definition of flexibility, a related methodology and a tool flow aimed at maximizing the flexibility of an automotive hardware architecture with respect to the features that are of greater importance to the designer. We define flexibility as the ability of an architecture to accommodate future changes in features with no changes in hardware (no addition/replacement of processors, buses, or memories). We utilize an optimization framework based on mixed integer linear programming (MILP) which computes the flexibility of the architecture while guaranteeing performance and safety requirements.

Tire Noise Reduction with Fiber Exterior Wheel Arch Liners

Tire noise reduction was evaluated with acoustically designed exterior wheel arch liners. The wheel liners were made with a fiber blend selected to meet acoustical requirements, process demands, and durability challenges. Fiber liners were installed in a vehicle and noise level measurements were made under a range of operating conditions. The results show the reduction in tire noise that can be achieved at the source and in the vehicle. A critical part of this evaluation was a rapid analysis technique to select metrics that correlated with subjective assessments. The analysis techniques also helped quantify the improvements over a baseline condition.

The Role of a Fiber Decoupler on the Acoustical Performance of Automotive Floor Systems

The sound absorption coefficient and transmission loss of automotive floor systems with several different fiber decoupler materials are presented. Flooring materials included tufted carpet with and without mass layers and non woven carpet without mass layers. Decouplers included die cut and molded fiber under pads in a range of fiber types and weight. Mass backed floors as well as lightweight dissipative floor systems are compared. The results show a range of performance for sound absorption and transmission loss that allows an NVH engineer to select material combinations to achieve targeted noise reduction in a vehicle.

The Immersed Boundary CFD Approach for Complex Aerodynamics Flow Predictions

Standard CFD methods require a mesh that fits the boundaries of the computational domain. For a complex geometry the generation of such a grid is time-consuming and often requires modifications to the model geometry. This paper evaluates the Immersed Boundary (IB) approach which does not require a boundary-conforming mesh and thus would speed up the process of the grid generation. In the IB approach the CAD surfaces (in Stereo Lithography -STL- format) are used directly and this eliminates the surface meshing phase and also mitigates the process of the CAD cleanup. A volume mesh, consisting of regular, locally refined, hexahedrals is generated in the computational domain, including inside the body. The cells are then classified as fluid, solid and interface cells using a simple ray-tracing scheme. Interface cells, correspond to regions that are partially fluid and are intersected by the boundary surfaces.

Calculations of Wind Tunnel Circuit Losses and Speed with Acoustic Foams

The GM Aerodynamics Laboratory (GMAL) was modified in 2001 to reduce the background noise level and provide a semi-anechoic test section for wind noise testing. The walls and ceiling of the test section were lined with acoustic foam and foam-filled turning vanes were installed in the corners. Portions of the wind tunnel circuit were also treated with fiberglass material covered by perforated sheet metal panels. High skin drag due to roughness of the foam surfaces, along with high blockage due to the large turning vanes, increased the wind tunnel circuit losses so that the maximum wind speed in the test section was reduced. The present study calculates the averaged total pressure losses at three locations to evaluate the reductions in skin drag and blockage from proposed modifications to the circuit, which were intended to increase the test section wind speed without compromising noise levels.

A Correlation Study between the Full Scale Wind Tunnels of Chrysler, Ford, and General Motors

A correlation of aerodynamic wind tunnels was initiated between Chrysler, Ford and General Motors under the umbrella of the United States Council for Automotive Research (USCAR). The wind tunnels used in this correlation were the open jet tunnel at Chrysler's Aero Acoustic Wind Tunnel (AAWT), the open jet tunnel at the Jacobs Drivability Test Facility (DTF) that Ford uses, and the closed jet tunnel at General Motors Aerodynamics Laboratory (GMAL). Initially, existing non-competitive aerodynamic data was compared to determine the feasibility of facility correlation. Once feasibility was established, a series of standardized tests with six vehicles were conducted at the three wind tunnels. The size and body styles of the six vehicles were selected to cover the spectrum of production vehicles produced by the three companies. All vehicles were tested at EPA loading conditions. Despite the significant differences between the three facilities, the correlation results were very good.

Optimization of Sound Absorbers Using Resistive Facings

The typical goal of most sound absorbing materials is to maximize the sound absorption for a given thickness, weight and cost. In this study, tests were conducted on an example polyester fiber sound absorber pad to establish baseline acoustical performance and to extract poro-elastic material properties, which were then used to computer model the acoustical performance of this material. Good agreement was obtained for the measured and predicted sound absorption for the base fiber material. Opportunities to improve the performance of this material were then investigated using computer models of various acoustically-tuned facings in combination with the base pad. The results show how overall sound absorption can be improved and how the frequency dependent performance can be tuned to meet specific requirements.

A Comparison of Fiber Wheel Liners on Two Different Vehicles

Identical fiber wheel liners were installed on two different mid size vehicles in order to compare the noise reduction for each vehicle. The fiber liners represented material in current production. A baseline noise level was established with the existing plastic wheel liners and then comparisons were made with fiber wheel liners. Noise levels were compared in the wheel well and in the interior for similar vehicle operating conditions. For both vehicles, significant tire noise reduction at the source was measured with fiber liners compared to plastic liners. One of the vehicles also demonstrated noise reduction in the passenger cabin with fiber liners. Insight into potential explanations for these differences was provided by comparing the noise levels at different locations within the vehicles. The results show how fiber liners are an additional tool to reduce the noise in a vehicle and how the NVH design for the balance of the vehicle can leverage the NVH impact of these parts.

Perforation Corrosion Performance of Autobody Steel Sheet in On-Vehicle and Accelerated Tests

The Auto/Steel Partnership Corrosion Project Team has completed a perforation corrosion test program consisting of on-vehicle field exposures and various accelerated tests. Steel sheet products with eight combinations of metallic and organic coatings were tested, utilizing a simple crevice coupon design. On-vehicle exposures were conducted in St. John's and Detroit for up to seven years to establish a real-world performance standard. Identical test specimens were exposed to the various accelerated tests, and the results were compared to the real-world standard. This report documents the results of these tests, and compares the accelerated test results (including SAE J2334, GM9540P, Ford APGE, CCT-I, ASTM B117, South Florida Modified Volvo, and Kure Beach (25-meter) exposures) to the on-vehicle tests. The results are compared in terms of five criteria: extent of corrosion, rank order of material performance, degree of correlation, acceleration factor, and control of test environment.

Application of Micro-Perforated Composite Acoustic Material to a Vehicle Dash Mat

In recent years several variants of lightweight multi-layered acoustic treatments have been used successfully in vehicles to replace conventional barrier-decoupler interior dash mats. The principle involved is to utilize increased acoustic absorption to offset the decrease in insertion loss from the reduced mass such that equivalent vehicle level performance can be achieved. Typical dual density fibrous constructions consist of a relatively dense cap layer on top of a lofted layer. The density and flow resistivity of these layers are tuned to optimize a balance of insertion loss and absorption performance. Generally these have been found to be very effective with the exception of dash mats with very high insertion loss requirements. This paper describes an alternative treatment which consists of a micro-perforated film top layer and fibrous decoupler layer.

Random Incidence Absorption and Transmission Loss Testing and Modeling of Microperforated Composites

Flat, constant thickness composites that consisted of a microperforated top layer plus a fibrous decoupler layer were tested for random absorption and transmission loss (TL) performance. The top, microperforated layer consisted of a relatively thick film that contained small, precise micro-perforations. For reference, top layers that consisted of a resistive scrim and an impervious film were also included in this study. Two fibrous materials of constant thickness were used for the decoupler layer between a steel panel and the top microperforated film. The composites' absorption and TL performance were also modeled using the well-known transfer matrix method. This method has been implemented in a commercially available statistical energy analysis (SEA) software package. A comparison of testing and modeling results showed reasonable agreement for absorption results and even better agreement for transmission loss and insertion loss results.

It has the aim to discuss the evolution of electronics components, integrated circuits, new transistors concepts and associate its importance in the automotive modules. Today, the challenge is to have devices which consume less power, suitable for high-energy radiation environment, less parasitic capacitances, high speed, easier device isolation, high gain, easier scale-down of threshold voltage, no latch-up and higher integration density. The improvement of those characteristics mentioned and others in the electronic devices enable the automotive industry to have a more robust product and give the possibility to integrate new features in comfort, safety, infotainment and telematics modules. Finally, the intention is to discuss advanced structures, such as the silicon-on-insulator (SOI) and show how it affects the electronics modules applied for the automotive area.

The Modified Martempering and its Effect on the Impact Toughness of a Cold Work Tool Steel

The so-called Modified Martempering discussed in this work differs from the standard martempering by that the temperature of the quenching bath is below the Ms point. In spite of the fact the lower temperature increases the severity of quenching, this also usually avoids the bainite formation, and by this reason, it is possible to make a fair comparison between different processes, which result in different microstructures. The present study shows the results in terms of mechanical properties, impact resistance in special of a cold work tool steel class, after being heat treated by the isothermal modified martempering process, as well as a comparison with the conventional quenching and tempering process and the austempering as well.

The Impact of Sample Size on Sound Absorption Measured in a Small Reverberation Room

Sound absorption for multiple materials was measured in a small reverberation room using different sample sizes. The largest samples were cut to progressively smaller sizes to study the effect of sample size on sound absorption. The materials tested included three different recycled fibers, two PET fibers with facers, and one open-cell foam. These materials spanned low, medium, and high sound absorption over the range of test frequencies. The results for each material and each sample size are reported and compared. Comments are provided on sample size for labs with small reverberation chambers. These results will be considered in the development of an SAE test method for sound absorption using small reverberation rooms.

Mercury Switches in Underhood and Trunk Lamp Applications: A Detailed Environmental and Economic Analysis of Alternatives

The largest application of mercury in automotive applications occurs in underhood and trunk lamp activation switches. A reduction of mercury in this application will have a significant impact on automotive mercury usage. Using environmentally conscious design and manufacturing principles, this paper will investigate functional alternatives for the activation of underhood (U/H) and trunk lamp applications. Five alternatives to perform the activation function will be analyzed in four areas over their life cycles: Environmental Economic Engineering Manufacturing Each alternative will be ranked on criteria in each of these four areas using documented LCA processes. Totals will be generated for each area, then weighted and added to arrive at an overall score. Four groups of weightings will be used based on the vehicle type: small cars, mid-size cars, large/luxury cars, and trucks.

Development of Evaluation Methods for Steering Loss of Assist

Loss of power steering assist (LoA) is viewed as a potential hazard in certain vehicle operational scenarios. Despite the importance of this steering failure mode, few published test protocols for the objective or subjective evaluation of vehicle performance in a loss of assist situation exist. The first part of this paper examines five of the key steering failure modes that can result in LoA and discusses why LoA persists as a key industry challenge. The second part analyzes the situational dynamics affecting vehicle controllability during a LoA event and proposes a subjective evaluation driving course that facilitates evaluations in various LoA scenarios. A corresponding objective test procedure and metric is also proposed. These evaluation methods support consistent performance evaluation of physical vehicles while also enabling the prediction of vehicle characteristics early in the vehicle development process (VDP).

Aerodynamic Development of the 2019 Chevrolet Corvette C7 ZR1

This paper presents an overview of the aerodynamic development of the 2019 Chevrolet Corvette C7 ZR1. Extensive wind tunnel testing and computational fluid dynamics simulations were completed to engineer the ZR1’s aerodynamics to improve lift-to-drag efficiency and track capability over previous Corvette offerings. The ZR1 architecture changes posed many aerodynamic challenges including increased vehicle cooling, strict packaging demands, wider front track width, and aggressive exterior styling. Through motorsports-inspired aerodynamic development, the ZR1 was engineered to overcome these challenges through the creation of new devices such as a raised rear wing and front underwing. The resulting Standard ZR1 achieved a top speed of 212 mph making it the fastest Corvette ever [1]. Optionally, the ZR1 with the ZTK Performance Package provides the highest downforce of any Corvette, generating approximately 950 pounds at the ZTK’s top speed [1].

As automotive OEMs (Original Equipment Manufacturer) struggle to reach a balance between Design and Performance, environmental legislations continues to demand more rapid gains in vehicle efficiency. As a result, more attention is being given to the contributions of both tire and wheels. Not only tire rolling resistance, but also tire and wheel aerodynamics are being shown to be contributors to overall efficiency. To date, many studies have been done to correlate CFD simulations of rotating wheels both in open and closed wheeled environments to windtunnel results. Whereas this ensures proper predictive capabilities, little focus has been given to thoroughly explaining the physics that govern this complex environment. This study seeks to exhaustively investigate the complex interactions between the ground, body, and a rotating tire/wheel.

Critical Plane Analysis of Rubber Bushing Durability under Road Loads

We demonstrate here an accounting of damage accrual under road loads for a filled natural rubber bushing. The accounting is useful to developers who wish to avoid the typical risks in development programs: either the risk of premature failure, or of costly overdesign. The accounting begins with characterization of the elastomer to quantify governing behaviors: stress-strain response, fatigue crack growth rate, crack precursor size, and strain crystallization. Finite Element Analysis is used to construct a nonlinear mapping between loads and strain components within each element. Multiaxial, variable amplitude strain histories are computed from road loads. Damage accrues in this reckoning via the growth of cracks. Crack growth is calculated via integration of a rate law from an initial size to a size marking end-of-life.
