Self-Pierce Riveting of Magnesium to Aluminum Alloys

Magnesium and aluminum alloys offer lightweighting opportunities in automotive applications. Joining of dissimilar materials, however, generally requires methods that do not involve fusion. This paper explores the use of self-pierce riveting (SPR) to join magnesium to aluminum alloys for structural and closure applications. The preliminary results indicate that SPR is a viable option for joining aluminum extrusions to magnesium die castings, as well as stamped sheet aluminum to quick-plastic-formed (QPF) sheet magnesium.

Fatigue Behavior and Life Prediction for Aluminum Castings in the Absence of Casting Flaws

Cast aluminum alloys are increasingly used in cyclically loaded automotive structural applications for light weight and fuel economy. The fatigue resistance of aluminum castings strongly depends upon the presence of casting flaws and characteristics of microstructural constituents. The existence of casting flaws significantly reduces fatigue crack initiation life. In the absence of casting flaws, however, crack initiation occurs at the fatigue-sensitive microstructural constituents. Cracking and debonding of large silicon (Si) and Fe-rich intermetallic particles and crystallographic shearing from persistent slip bands in the aluminum matrix play an important role in crack initiation. This paper presents fatigue life models for aluminum castings free of casting flaws, which complement the fatigue life models for aluminum castings containing casting flaws published in [1].

Effects on Surface Roughness and Friction on Aluminum Sheet under Plain Strain Cyclic Bending and Tension

During sheet metal forming, the friction and surface roughness change as the sheet slides, bends and stretches against the tools. This study assessed evolution of friction and surface roughness changes on aluminum sheet with two surface finish conditions, mill finish (MF) and electron discharge texture (EDT), in both the longitudinal and the transverse rolling directions of the sheet. The sheets were tested using a three pin Draw Bead Simulator (DBS). Surface roughness of the sheet evolved as a result of bending at the first shoulder, reverse bending at the middle pin, bending at the second shoulder and unbending at the exit. Stretching conditions and sheet-pin contact were also varied to see the impact on surface roughness. In general, the largest surface roughness change for the transverse direction was observed at the convex side of the exit shoulder pin and on the convex side of the first shoulder for the longitudinal direction.

The Effect of Surface Finish on Aluminum Sheet Friction Behavior

Aluminum sheet is commercially available in three surface finishes, mill finish (MF), electric discharge texture (EDT), and dull finish (DF). This surface finish impacts the friction behavior during sheet metal forming. A study was done to compare ten commercially available sheet samples from several suppliers. The friction behavior was characterized in the longitudinal and transverse directions using a Draw Bead Simulator (DBS) test, resulting in a coefficient of friction (COF) value for each material. Characterization of the friction behavior in each direction provides useful data for formability analysis. To quantitatively characterize the surface finish, three-dimensional MicroTexture measurements were done with a WYKO NT8000 instrument. In general, the MF samples have the smoothest surface, with Sa values of 0.20-0.30 μm and the lowest COF values. The EDT samples have the roughest surface, with Sa values of 0.60-1.00 μm, and the highest COF values.

A Demonstration of Local Heat Treatment for the Preform Annealing Process

The preform annealing process is a two-stage stamping method for shaping non age-hardenable (i.e. 5000 series) aluminum sheet panels in which the panel is heat treated in between the two steps to improve overall formability of the material. The intermediate annealing heat treatment eliminates the cold work accumulated in the material during the first draw. The process enables the ability to form more complex parts than a conventional aluminum stamping process. A demonstration of local annealing for this process was conducted to form a one-piece aluminum liftgate inner panel for a large sport utility vehicle using the steel product geometry without design concessions. In prior work, this process was demonstrated by placing the entire panel in a convection oven for several minutes to completely anneal the cold work.

Formability Analysis Predictions for Preform Annealing of Aluminum Sheet

It is important to understand the accuracy level of the formability analysis for any new process so that correct predictions can be made in product and die design. This report focuses on the formability analysis methodology developed for the preform anneal process. In this process, the aluminum panel is partially formed, annealed to eliminate the cold work from the first step, and then formed to the final shape using the same die. This process has the ability to form more complex parts than conventional aluminum stamping, and has been demonstrated on a complex one-piece door inner and a complex one-piece liftgate inner with AA5182-O3. Both panels only required slight design modifications to the original steel product geometry. This report focuses on the formability analysis correlation with physical panels for the liftgate inner, considering both full panel anneal in a convection oven and local annealing of critical areas.

Thermal Mapping of an Automotive Rear Drive Axle

In recent years, there has been a sustained effort by the automotive OEMs and suppliers to improve the vehicle driveline efficiency. This has been in response to customer demands for greater vehicle fuel economy and increasingly stringent government regulations. The automotive rear axle is one of the major sources of power loss in the driveline, and hence represents an area where power loss improvements can have a significant impact on overall vehicle fuel economy. Both the friction induced mechanical losses and the spin losses vary significantly with the operating temperature of the lubricant. Also, the preloads in the bearings can vary due to temperature fluctuations. The temperatures of the lubricant, the gear tooth contacting surfaces, and the bearing contact surfaces are critical to the overall axle performance in terms of power losses, fatigue life, and wear.

Iterative Learning Control for a Fully Flexible Valve Actuation in a Test Cell

An iterative learning control (ILC) algorithm has been developed for a test cell electro-hydraulic, fully flexible valve actuation system to track valve lift profile under steady-state and transient operation. A dynamic model of the plant was obtained from experimental data to design and verify the ILC algorithm. The ILC is implemented in a prototype controller. The learned control input for two different lift profiles can be used for engine transient tests. Simulation and bench test are conducted to verify the effectiveness and robustness of this approach. The simple structure of the ILC in implementation and low cost in computation are other crucial factors to recommend the ILC. It does not totally depend on the system model during the design procedure. Therefore, it has relatively higher robustness to perturbation and modeling errors than other control methods for repetitive tasks.

Effect of Temperature and Aeration on Fluid-Elastomer Compatibility

To investigate the effect of aeration on fluid-elastomer compatibility, 4 types of elastomers were aged in three gear lubes. The four types of elastomers include a production fluorinated rubber (FKM) and production hydrogenated nitrile rubber (HNBR) mixed by the part fabricator, a standard low temperature flexible fluorinated rubber (FKM, ES-4) and a standard ethylene-acrylic copolymer (AEM, ES-7) mixed by SAE J2643 approved rubber mixer. The three gear lubes are Fluid a, Fluid b and Fluid c, where Fluid b is a modified Fluid with additional friction modifier, and Fluid c is friction modified chemistry from a different additive supplier. The aeration effect tests were performed at 125°C for 504 hours. The aerated fluid aging test was performed by introducing air into fluid aging tubes as described in General Motors Company Materials Specification GMW16445, Appendix B, side-by-side with a standard ASTM D471 test.

An Engineering Approach to Predict Fracture and Tearing

An engineering approach was developed to extract the failure plastic strain, thinning failure strain, and major in plane failure strain for finite element simulation applications. This approach takes into account the failure strain dependency on the element size when element deletion scheme is invoked in the simulation of material fracture. Both localized necking fracture and tensile shear fracture can be predicted when appropriate elements and material models are used in LS-DYNA simulations. This leads to a more accurate prediction of fracture and tearing in the finite element simulation of vehicle structure and crash loading conditions.

A Numerical Approach to Evaluate the Aerodynamic Performance of Vehicle Exterior Surfaces

This paper outlines a process to assess the aerodynamic performance of different vehicle exterior surfaces. The initial section of the paper summarizes the details of white-light scanning process that maps entire vehicle to points in Cartesian co-ordinate system which is followed by the conversion of scanned points to theme surface. The concept of point-cloud modeling is employed to generate a smooth theme surface from scanned points. Theme surfaces thus developed are stitched to under-body/under-hood (UB/UH) parts of the base vehicle and the numerical simulations were carried out to understand the aerodynamic efficiency of the surfaces generated. Specifics of surface/volume mesh generated, boundary conditions imposed and numerical scheme employed are discussed in detail. Flow field over vehicle exterior is thoroughly analyzed. A comparison study highlighting the effect of front grilles in unblocked condition along with air-dam on flow field has been provided.

Determination of Molding Parameter Effects on the Physical Properties of a Carbon Powder Filled, Impact Modified Acetal Copolymer

Polyacetals have high strength, modulus, and chemical resistance with good dimensional stability. Because of these properties, they are used in a number of automotive applications. The injection molding process used for the molding of these components is complex and requires the adjustment of multiple process parameters to produce parts. Typically, physical tests are used to confirm that tensile strength is achieved in processing. A study was undertaken with an impact modified carbon powder filled, acetal copolymer to determine the effect of variation in process parameters on other material properties in addition to tensile strength. These material properties were measured dry as-molded and after exposure to heat and to a test fluid. It was determined that in the case of this specific polymer, the barrel temperature, and to a lesser extent the cooling time during processing, affected the strain at break.

Conducting Tire-Coupled (4-Post) Durability Simulations without Road Load Data Acquisition

For decades, the industry standard for laboratory durability simulations has been based on reproducing quantified vehicle responses. That is, build a running vehicle, measure its responses over a variety of durability road surfaces and reproduce those responses in the laboratory for durability evaluation. To bring a vehicle to market quickly, the time between tightening the last bolt on a prototype test vehicle and starting the durability evaluation test must be minimized. A method to derive 4-Post simulator displacements without measuring or predicting vehicle responses is presented.

Random Frequency Response Analysis of Battery Systems Using ‘Virtual Shaker Table’

This paper presents ‘Virtual Shaker Table’: a CAE method that enables random frequency structural response and random vibration fatigue analyses of a battery system. The Virtual Shaker Table method is a practical and systematic procedure that effectively assesses battery system vibration performance prior to final design, build and testing. A random structural frequency response analysis identifies the critical frequencies and modes at which the battery system is excited by random inputs. Fatigue life may be predicted after PSD stresses have been ascertained. This method enables frequency response analysis techniques to be applied quickly and accurately, thereby allowing assessment of multiple design alternatives. Virtual Shaker Table facilitates an elegant solution to some of the significant challenges inherent to complex battery system design and integration.

The imperative to get to the market faster with new and better products, has determined all automotive OEM to rethink their product development cycle, and, as a result, many hardware based processes were replaced and/or augmented with virtual, software based ones. However, the virtualization itself does not guaranties better and faster products. In the area of vehicle dynamics, we concentrate on improving the multi-body model development process, facilitating comprehensive virtual testing, and verifying the robustness of the design. The authors present a highly flexible and efficient environment that encourages, enforces, and facilitates model sharing, reusing of components, and parallelization of vehicle dynamics simulations, developed on top of an existing commercial off-the-shelf engineering software application.

Effects of Gage Section Geometry on Tensile Material Properties by Digital Image Correlation

Accurate material property data in both the elastic and plastic ranges of deformation is essential for accurate material representation in finite element simulations of vehicle systems. Variation of post formed material properties across a part are often of interest in different types of analyses, such as metal forming or fatigue life, for example. Depending on a part's shape it is not always possible to cut standard size tensile test specimens from all areas of interest across the part. Smaller size specimens with curved or tapered gage section may have to be used to promote strain localization and fracture at or near the gage center. This paper presents comparison of quasi-static tensile properties determined using two specimen gage section geometries, straight and tapered. Specifically, the following questions are addressed. How do the engineering strains computed from two-dimensional strain fields obtained by DIC compare to strains measured during standard tensile tests?

Investigation of Stamping Tooling Durability for Dual Phase Steels

Advanced High-Strength Steels (AHSS) have become an essential part of the lightweighting strategy for automotive body structures. The ability to fully realize the benefits of AHSS depends upon the ability to aggressively form, trim, and pierce these steels into challenging parts. Tooling wear has been a roadblock to stamping these materials. Traditional die materials and designs have shown significant problems with accelerated wear, galling and die pickup, and premature wear and breakage of pierce punches. [1] This paper identifies and discusses the tribological factors that contribute to the successful stamping of AHSS. This includes minimizing tool wear and galling/die pick-up; identifying the most effective pierce clearance (wear vs. burr height) when piercing AHSS; and determining optimal die material and coating performance for tooling stamping AHSS.

Comparisons of Current Concepts for Press Hardened Steel Tailor Welded Blanks and Tailor Rolled Blanks on Center Pillar Reinforcements

Press hardened steels (PHS) are commonly used in automotive structural applications because of their combination of extremely high strength, load carrying capacity and the ability to form complex shapes in the press hardening process. Recent adoption of increased roof crush standards, side impact requirements and the increased focus on CO2 emissions and mass reduction have led autmotive manufacturers to significantly increase the amount of PHS being designed into future vehicle designs. As a way to further optimize the use of these steels, multi-gauge welded blanks of PHS and multi-material blanks of PHS to microalloyed steels of various thickness have been developed to help achieve these requirements. More recently, tailor rolled PHS, whereby the steel is rolled such that the thickness changes across the width of the sheet, have been developed.

Ultimate Load Capacity of Spot Welds Made of Ultra High Strength Steels

Spot welds have two separation modes: interfacial and button pullout. Most of existing publications [8,9,10,11,12] focused on button pullout. This is because for the same sheet metal and gage combination, button pullout leads to higher separation load than interfacial separation. With the push for lighter vehicles, high strength and ultra high strength steels are used. To further reduce mass, welding flanges are getting narrower. The welding tips are getting smaller. The weld nugget diameters are smaller as a result. The separation mode for certain load cases is no longer nugget pullout, but interfacial instead. This lowers the weld's maximum load capacity. In order for CAE simulated prediction to correlate to physical behaviors of vehicle structures, it is important to define and reconfirm separation criteria. New tests and analyses are necessary.

Dynamic Vehicle Durability Simulation and Applications using Modal Stress Methodology

Dynamic modal frequency structural analysis incorporating ADAMS/Flex dynamic load prediction and structural modal stress can provide accurate dynamic stress history for fatigue analysis and synthesis. The amount of data input to finite element analysis is reduced significantly compared to traditional modal & direct transient finite element analysis techniques. Compared to traditional dynamic loads prediction, no additional simulation effort is required except for incorporating flexible body models of structural components into the ADAMS model. This structural analysis technique seamlessly comprehends the correct geometry and force boundary conditions together for long duration dynamic stress calculations. This technique also provided the solution for the deficiency of traditional quasi-static inertia relief method, which is particularly significant for structural system with either significant deformation or articulation.
