Dissimilar Joining of Aluminum Alloy and Steel by Resistance Spot Welding

This study concerns a dissimilar materials joining technique for aluminum (Al) alloys and steel for the purpose of reducing the vehicle body weight. The tough oxide layer on the Al alloy surface and the ability to control the Fe-Al intermetallic compound (IMC) thickness are issues that have so far complicated the joining of Al alloys and steel. Removing the oxide layer has required a high heat input, resulting in the formation of a thick Fe-Al IMC layer at the joint interface, making it impossible to obtain satisfactory joint strength. To avoid that problem, we propose a unique joining concept that removes the oxide layer at low temperature by using the eutectic reaction between Al in the Al alloy and zinc (Zn) in the coating on galvanized steel (GI) and galvannealed steel (GA). This makes it possible to form a thin, uniform Fe-Al IMC layer at the joint interface. Welded joints of dissimilar materials require anticorrosion performance against electrochemical corrosion.

Analysis of Thermal Fatigue Resistance of Engine Exhaust Parts

The thermal fatigue resistance of engine exhaust system parts has conventionally been evaluated in thermal fatigue tests conducted with a restrained specimen. However, the test results have not always been consistent with data obtained in engine endurance tests. Two new evaluation methods have been developed to overcome this problem. One is a method of predicting thermal fatigue life on the basis of nonlinear elastic and plastic thermal analyses performed with a finite element model and the ABAQUS program. The other is a method of evaluating exhaust system parts using an exhaust system simulator. This paper describes the concepts underlying the two methods and their relative advantages.

Comparison of Head Kinematics of Bicyclist in Car-to-Bicycle Impact

This study focused on European NCAP activities of introducing a new head protection evaluation procedure, as proposed by BASt (Federal Highway Research Institute - GERMANY). Various kinds of E-bikes are available in the market, ranging from E-bikes that have a small motor to assist the rider’s pedal-power i.e., pedelecs to somewhat more powerful E-bikes which is similar to a moped-style scooter. This paper focused on identifying the factors influencing bicyclist head kinematics during bicycle vs. passenger vehicle (PV) collisions at the intersection. Two AM50 bicyclist FE models are developed using i) GHBMC Human Body Model (HBM) and ii) WorldSID (WS) side impact dummy. Head kinematics of bicyclists of pedal-assist E-bike and normal bike were compared using CAE simulation. It is found that the vehicle’s impact velocity, type of bicycle, the mass of E-bike and bicycle traveling speed will influence the head kinematics.

Effective Numerical Simulation Tool for Real-World Rollover Accidents by Combining PC-Crash and FEA

With SUVs and minivans accounting for a larger share of the US market in the past decade, rollover accidents have drawn greater attention, leading to more active research from different perspectives. This ranges from investigations for elucidating the basic causes and mechanisms of rollover accidents to studies of more advanced occupant protection measures. As the phenomenon of a rollover accident is longer in duration than frontal, side or rear impacts, it is relatively difficult [1] to simulate such accidents for experimental verification and also for proper evaluation of occupant restraint system performance. In this work, we focused on the trip-over type, which occurs most frequently, and performed simulations to reproduce real-world rollover accidents by combining PC-Crash and FEA.

Spot-weld Layout Optimization for Body Stiffness by Topology Optimization

In general, the improvement of vehicle body stiffness involves a trade-off with the body weight. The objective of this research is to derive the lightest-weight solution from the original vehicle model by finding the optimized spot-weld layout and body panel thickness, while keeping the body stiffness and number of spot welds constant. As the first step, a method of deriving the optimal layout of spot welds for maximizing body stiffness was developed by applying the topology optimization method. While this method is generally used in shape optimization of continuous solid structures, it was applied to discontinuous spot-weld positions in this work. As a result, the effect of the spot-weld layout on body stiffness was clarified. In the case of the body used for this research, body stiffness was improved by about 10% with respect to torsion and vertical and lateral bending.

Dynamic Spot Weld Testing

Static and dynamic strength tests were performed on spot welded specimens made of dual-phase (DP) 780 and mild steels (DQSK). Lap-shear (LS) and cross-tension (CT) as well as a new mixed mode specimen were studied using MTS hydraulic universal testing machine for static tests and drop weight tower for dynamic tests. Three weld nugget sizes were made for each steel and CT and LS. DP780 with one weld size was also tested in mixed mode. Load and displacement as functions of time and fracture mode of the spot welds were recorded. Representative data are reported in this paper.

Volume Morphing to Compensate Stamping Springback

A common occurrence in computer aided design is the need to make changes to an existing CAD model to compensate for shape changes which occur during a manufacturing process. For instance, finite element analysis of die forming or die tryout results may indicate that a stamped panel springs back after the press line operation so that the final shape is different from nominal shape. Springback may be corrected by redesigning the die face so that the stamped panel springs back to the nominal shape. When done manually, this redesign process is often time consuming and expensive. This article presents a computer program, FESHAPE, that reshapes the CAD or finite element mesh models automatically. The method is based on the technique of volume morphing pioneered by Sederberg and Parry [Sederberg 1986] and refined in [Sarraga 2004]. Volume morphing reshapes regions of surfaces or meshes by reshaping volumes containing those regions.

Discussion of Fatigue Analysis Techniques in Automotive Applications

This paper is targeted to engineers who are involved in predicting fatigue life using either the strain-life approach or the stress-life approach. However, more emphasis is given to the strain-life approach, which is commonly used for fatigue life analysis in the ground vehicle industry. It attempts to discuss, modify and extend approaches in fatigue analysis, so they are best suited for structural durability engineers. Fatigue analysis requires the use of material fatigue properties, stress or strain results obtained from finite element analyses or measurements, and load data obtained from multi-body dynamic analysis or road load data acquisition. This paper examines the effects of these variables in predicting fatigue life. Various mean stress corrections, along with their advantages and disadvantages are discussed. Different stress/strain combinations such as signed von Mises, and signed Tresca are examined. Also, advanced methods such as Fatemi-Socie and Bannantine are discussed.

Inertia Effect in Dynamic Impact Tests

Inertia force during dynamic testing exists in any testing system. A generic system is analyzed using the principle of rigid body dynamics. It is shown that the load recorded by a load cell includes both the load experienced by the test specimen and the inertia force from the mass between the specimen and the load cell, when the load cell is placed on the fixed side of the test specimen. An impact fixture designed for spot weld strength test was then studied as an example. Test data were collected and analyzed to show the effect of inertia on the impact strength of the spot weld.

Obtaining the Coupled Response of Structures from their Mass Loaded Forced Response

This paper outlines a newly developed method for predicting the coupled response of structures from their uncoupled forced responses without having to know the forces acting on such structures. It involves computing the forced response of originally uncoupled structures with several mass loadings at a potential coupling point. The response data obtained from such computations is then used to predict the coupled response. The theory for discrete linear systems is outlined in the paper and a numerical example is given to demonstrate the validity, advantages and limitations of the method. The method is primarily devised to obtain coupled response of linear dynamic systems from independent and uncoupled analytical simulations. Its application significantly decreases computation time by reducing the simulation model size and is excellent for “what if” scenarios where a large number of simulations would otherwise be necessary.

High interest is expressed in using analytical models to eliminate costly driveline tests used to determine the stresses produced in the driveshaft and driveline during resonant operating conditions. This paper discusses an analytical model to simulate the driveline-bending integrity, test procedure. Three major subsystems are modeled in this analytical approach, namely powertrain, rear axle, and driveshaft. Imbalance masses were added on the driveshaft to induce the whirl motion of the driveshaft. The combination of nonlinear Multi-body System Simulation (MSS) and linear Finite Element Analysis (FEA) in the time domain was employed for the evaluation of the dynamic interaction between several parts.

Minimization of Error for Enforced Motion in FEM

Several methods are currently used to enforce motion in different types of noise and vibration models. Experimentally based FRF models often use a matrix inversion technique to enforce motion. In finite element models, the large mass method is one that is very commonly used. A literature review has shown few guidelines for determining the size of these large masses. In this paper, the relationship between the matrix inversion technique and the large mass method is derived. From this relationship, conditions necessary for these large mass FEM models to converge to the same answers as the matrix inversion technique are derived. These conditions are then used to develop a criterion for determining a smallest possible large mass. Results from a simple model are presented to demonstrate the criterion.

FEM analysis on gap control mechanism in batting process of tailored blank sheets production

Recently tailored blank sheets are widely and very often applied to car body's panels in order to reduce weight and number of automobile parts. The tailored blank sheets are produced by welding more than two metal sheets. The gap between edges of blank sheets before laser welding should be controlled for obtaining good quality tailored blank sheets. Therefore control of gap within 0.1mm between batting two blank sheets for production is one of main subjects for producing tailored blank sheets. This report presents not only a new mechanism on gap control but also a development of Finite Element Method (FEM) analysis for prediction of gap. The new mechanism has been applied successfully to produce good quality tailored blank sheets. The gap prediction simulation can reduce the time for gap control apparatus design.

A Study on the Cyclic Plastic Zone Size Method, ω*, for Digital Fatigue Life Prediction of Arc-Welded Joints

Various prediction methods have been proposed for evaluating the fatigue life of welded joints by combining finite element analysis (FEA) with an experimental database. However, to obtain more universal and accurate fatigue life predictions, it is necessary to have criteria for making integrated evaluations of the fatigue strength of welded joints. This paper presents a study that focuses on the local cyclic plastic zone size (ω*) as the criterion of fatigue strength and investigates its validity. The definition of ω* was given by the relationship between the stress state at the notch tip and the elastic strain which was defined along the strain-life fatigue curve (ε - N diagram) of a base metal. As a result of using ω*, it was found that an integrated fatigue life prediction was possible to a certain extent for notch and arc-welded joint specimens.

Work Hardening and Strength Analysis of Steel Structure with Special Cross Section

This paper presents the results of a strength analysis of a newly developed steel structure featuring a special cross section achieved with the hydroforming process that minimizes the influence of springback. This structure has been developed in pursuit of further weight reductions for the steel body in white. A steel tube with tensile strength of 590 MPa was fabricated in a low-pressure hydroforming operation, resulting in thicker side walls. The results of a three-point bending test showed that the bending strength of the new steel structure with thicker side walls was substantially increased. A finite element crush analysis based on the results of a forming analysis was shown to be effective in predicting the strength of the structure, including the effect of work hardening.

Development of a Highly Efficient Manufacturing Method for a Plastic Intake Manifold

A plastic intake manifold has been developed for the new QR engine. This manifold has an intricate shape owing to its performance and layout requirements. The die slide injection (DSI) method was selected to manufacture this complicated shape using the world's first application of a common mold forming technique for a three-piece structure. This paper describes the manufacturing technology and the measures adopted to ensure the strength of welded parts, which is a key point of this method. The benefits obtained by applying this plastic intake manifold to the new engine are also described.

Application of Hydroforming Simulation on Development of Automobile Parts

Hydrofrorming is an efficient forming process to produce automotive parts for reducing weight of cars. In order to reduce the period of development of hydrofoming parts, numerical simulation using FEM is applied to evaluate formability. A pipe needs to be bent before hydroforming for forming complicated shape parts. A pipe bending process is also necessary to FEM simulation. In this paper, a highly effective method to create a bent pipe FEM model based on geometrical changing between a pipe before and after bending is proposed. The widely used draw bending process is supposed to be applied. The method can construct the model in a short time. Therefore total computation time can be reduced drastically. The effects of number of integration points and elements to the computed results and springback prediction after bending are also investigated. The proposed method are applied to a actual part, the computed results are in good agreement with the experimental results.

Modeling of Strain Rate Effects in Automotive Impact

This paper deals with the effects of various approaches for modeling of strain rate effects for mild and high strength steels (HSS) on impact simulations. The material modeling is discussed in the context of the finite element method (FEM) modeling of progressive crush of energy absorbing automotive components. The characteristics of piecewise linear plasticity strain rate dependent material model are analyzed and various submodels for modeling of impact response of steel structures are investigated. The paper reports on the ranges of strains and strain rates that are calculated in typical FEM models for tube crush and their dependence on the material modeling approaches employed. The models are compared to the experimental results from drop tower tests.

A FEA based Procedure to Perform Statistical Energy Analysis

A technique which uses Finite Element Analysis (FEA) to derive important parameters involved in SEA (Statistical Energy Analysis) is discussed. Application of the method to a variety of structures has yielded good correlation with experimentally generated results. SEA parameters including Coupling Loss Factors (CLFs), modal densities, and subsystem equivalent masses were obtained. The technique has the advantage of incorporating structural detail to enhance SEA predictions at lower frequencies where global modes are important, and it can be applied early in the design phase since no hardware is required. With this study, SEA is more readily applied to structure-borne noise problems in vehicles.

Energy Flow Method for Mid-Frequency Vibration Analysis

The Energy Flow Method (EFM), which is based on a Finite Element Analysis (FEA) model and its modal frequency response solution is presented in this paper. The energy and power for each subsystem are the primary response and excitation parameters as in the Statistical Energy analysis (SEA) method. This gives a broad-brush prediction by averaging over both frequency and spatial domain. This prediction is useful when uncertainties exist in the model. The FEA model is used to capture the geometry detail, which is critical in mid-frequency vibration. As an example, a five-plate system is studied using various methods, including traditional FEA, SEA and EFM. The last one has been implemented in MSC/NASTRAN. A discussion is given to understand the limitation of SEA and FEA application in mid frequency response.
