Removal of NOx from Diesel Exhausts: The New “Enhanced NH3-SCR” Reaction

Ammonia/urea-SCR is a mature technology, applied worldwide for the control of NOx emissions in combustion exhausts from thermal power plants, cogeneration units, incinerators and stationary diesel engines and more recently also from mobile sources. However a greater DeNOx activity at low temperatures is desired in order to meet more and more restrictive legislations. In this paper we report transient and steady state data collected over commercial Fe-ZSM-5 and V₂O₅-WO₃/TiO₂ catalysts showing high NOx reduction efficiencies in the 200 - 350°C T-range when NO and ammonia react with nitrates, e.g., in the form of an aqueous solution of ammonium nitrate. Under such conditions a new reaction occurs, the so-called "Enhanced SCR" reaction, 2 NH₃ + 2 NO + NH₄NO₃ → 3 N₂ + 5 H₂O.

Power Train Model Refinement Linked with Parameter Updating Through Nonlinear Optimization

In the virtual development process validated simulation models are requested to accurately predict power train vibration and comfort phenomena. Conclusions from refined parameter studies enable to avoid costly tests on rigs and on the road. Thereby, an appropriate modeling approach for specific phenomena has to be chosen to ensure high quality results. But then, parameters for characterizing the dynamic properties of components are often insufficient and have to be roughly estimated in this development stage. This results in a imprecise prediction of power train resonances and in a less conclusive understanding of the considered phenomena. Conclusions for improvements remain uncertain. This paper deals with the two different aspects of model refinement and parameter updating. First an existing power train model (predecessor power train) is analyzed whether the underlying modeling approach can reproduce the physical behavior of the power train dynamics adequately.

CO2 Reduction Potential through Improved Mechanical Efficiency of the Internal Combustion Engine: Technology Survey and Cost-Benefit Analysis

The need for significant reduction of fuel consumption and CO₂ emissions has become the major driver for development of new vehicle powertrains today. For the medium term, the majority of new vehicles will retain an internal combustion engine (ICE) in some form. The ICE may be the sole prime mover, part of a hybrid powertrain or even a range extender; in every case potential still exists for improvement in mechanical efficiency of the engine itself, through reduction of friction and of parasitic losses for auxiliary components. A comprehensive approach to mechanical efficiency starts with an analysis of the main contributions to engine friction, based on a measurement database of a wide range of production engines. Thus the areas with the highest potential for improvement are identified. For each area, different measures for friction reduction may be applicable with differing benefits.

Dual Fuel Engine Simulation - A Thermodynamic Consistent HiL Compatible Model

This works presents a real-time capable simulation model for dual fuel operated engines. The computational performance is reached by an optimized filling and emptying modeling approach applying tailored models for in-cylinder combustion and species transport in the gas path. The highly complex phenomena taking place during Diesel and gasoline type combustion are covered by explicit approaches supported by testbed data. The impact of the thermodynamic characteristics induced by the different fuels is described by an appropriate set of transport equations in combination with specifically prepared property databases. A thermodynamic highly accurate 6-species approach is presented. Additionally, a 3-species and a 1-species transport approach relying on the assumption of a lumped fuel are investigated regarding accuracy and computational performance. The comparison of measured and simulated pressure and temperature traces shows very good agreement.

Towards the Use of Eulerian Field PDF Methods for Combustion Modeling in IC Engines

Detailed chemistry and turbulence-chemistry interaction need to be properly taken into account for a realistic combustion simulation of IC engines where advanced combustion modes, multiple injections and stratified combustion involve a wide range of combustion regimes and require a proper description of several phenomena such as auto-ignition, flame stabilization, diffusive combustion and lean premixed flame propagation. To this end, different approaches are applied and the most used ones rely on the well-stirred reactor or flamelet assumption. However, well-mixed models do not describe correctly flame structure, while unsteady flamelet models cannot easily predict premixed flame propagation and triple flames. A possible alternative for them is represented by transported probability density functions (PDF) methods, which have been applied widely and effectively for modeling turbulent reacting flows under a wide range of combustion regimes.

Fluid Dynamic and Acoustic Optimization Methodology of a Motorbike Intake Airbox Using Multilevel Numerical CFD Models and Experimental Validation Tests

In this work a multilevel CFD analysis have been applied for the design of an intake air-box with improved characteristics of noise reduction and fluid dynamic response. The approaches developed and applied for the optimization process range from the 1D to fully 3D CFD simulation, exploring hybrid approaches based on the integration of a 1D model with quasi-3D and 3D tools. In particular, the quasi-3D strategy is exploited to investigate several configurations, tailoring the best trade-off between noise abatement at frequencies below 1000 Hz and optimization of engine performances. Once the best configuration has been defined, the 1D-3D approach has been adopted to confirm the prediction carried out by means of the simplified approach, studying also the impact of the new configuration on the engine performances.

Integrated 1D/2D/3D Simulation of Fuel Injection and Nozzle Cavitation

To promote advanced combustion strategies complying with stringent emission regulations of CI engines, computational models have to accurately predict the injector inner flow and cavitation development in the nozzle. This paper describes a coupled 1D/2D/3D modeling technique for the simulation of fuel flow and nozzle cavitation in diesel injection systems. The new technique comprises 1D fuel flow, 2D multi-body dynamics and 3D modeling of nozzle inner flow using a multi-fluid method. The 1D/2D model of the common rail injector is created with AVL software Boost-Hydsim. The computational mesh including the nozzle sac with spray holes is generated with AVL meshing tool Fame. 3D multi-phase calculations are performed with AVL software FIRE. The co-simulation procedure is controlled by Boost-Hydsim. Initially Hydsim performs a standalone 1D simulation until the needle lift reaches a prescribed tolerance (typically 2 to 5 μm).

NLMPC for Real Time Path Following and Collision Avoidance

This paper presents a nonlinear control approach to achieve good performances in vehicle path following and collision avoidance when the vehicle is driving under cruise highway conditions. Nonlinear model predictive control (NLMPC) is adopted to achieve online trajectory control based on a simplified vehicle model. GMRES/Continuation algorithm is used to solve the online optimization problem. Simulations show that the proposed controller is capable of tracking the desired path as well as avoiding the obstacles.

Numerical Assessment of an After-Treatment System Equipped with a Burner to Speed-Up the Light-Off during Engine Cold Start

In the next years, the upcoming emission legislations are expected to introduce further restrictions on the admittable level of pollutants from vehicles measured on homologation cycles and real drive tests. In this context, the strict control of pollutant emissions at the cold start will become a crucial point to comply with the new regulation standards. This will necessarily require the implementation of novel strategies to speed-up the light-off of the reactions occurring in the after-treatment system, since the cold start conditions are the most critical one for cumulative emissions. Among the different possible technological solutions, this paper focuses on the evaluation of the potential of a burner system, which is activated before the engine start. The hypothetical burner exploits the lean combustion of an air-gasoline mixture to generate a high temperature gas stream which is directed to the catalyst section promoting a fast heating of the substrate.

Polycyclic Aromatic Hydrocarbons Evolution and Interactions with Soot Particles During Fuel Surrogate Combustion: A Rate Rule-Based Kinetic Model

Modeling combustion of transportation fuels remains a difficult task due to the extremely large number of species constituting commercial gasoline and diesel. However, for this purpose, multi-component surrogate fuel models with a reduced number of key species and dedicated reaction subsets can be used to reproduce the physical and chemical traits of diesel and gasoline, also allowing to perform CFD calculations. Recently, a detailed surrogate fuel kinetic model, named C3 mechanism, was developed by merging high-fidelity sub-mechanisms from different research groups, i.e. C0-C4 chemistry (NUI Galway), linear C6-C7 and iso-octane chemistry (Lawrence Livermore National Laboratory), and monocyclic aromatic hydrocarbons (MAHs) and polycyclic aromatic hydrocarbons (PAHs) (ITV-RWTH Aachen and CRECK modelling Lab-Politecnico di Milano).

Modular Transmission Family for Fuel Consumption Reduction Tailored for Indian Market Needs

Global warming is the driver for introduction of CO2 and fuel consumption legislation worldwide. Indian truck manufacturers are facing the introduction of Indian fuel efficiency norms. In the European Union the CO2 emission monitoring phase of the most relevant truck classes was completed in June 2020 by usage of the Vehicle Energy Consumption Calculation TOol VECTO. Indian rule makers are currently considering an adaptation of VECTO for the usage in India, too. Indian truck market has always been very cost sensitive. Introduction of Bharat Stage VI Phase I has already led to a significant cost increase for emission compliance. Therefore, it will be of vital importance to keep the additional product costs for achievement of future fuel consumption legislation as low as possible as long as the real-world operation will not be promoted by the government.

Current developments in automotive industry such as hybrid powertrains and the continuously increasing demands on emission control systems, are pushing complexity still further. Validation of such systems lead to a huge amount of test cases and hence extreme testing efforts on the road. At the same time the pressure to reduce costs and minimize development time is creating challenging boundaries on development teams. Therefore, it is of utmost importance to utilize testing and validation prototypes in the most efficient way. It is necessary to apply high levels of instrumentation and collect as much data as possible. And a streamlined data pipeline allows the fleet managers to get new insights from the raw data and control the validation vehicles as well as the development team in the most efficient way. In this paper we will demonstrate a data-driven approach for validation testing.

Failure Prediction and Design Optimization of Exhaust Manifold based on CFD and FEM Analysis

A thermo-mechanical fatigue analysis was conducted based on a coupled Finite Element Analysis (FEA) - Computational Fluid Dynamics (CFD) method on the crack failure of the exhaust manifold for an inline 4-cylinder turbo-charged diesel engine under the durability test. In the this analysis, the temperature-dependent material properties were obtained from measurements and the model was calibrated with comparison of the predicted exhaust manifold temperatures with the on-engine measurements under the same engine load condition. Temperature and stress/strain distributions in the exhaust manifold were predicted with the calibrated model. Analysis results showed that the cracks took place at locations with high plastic deformations, suggesting that the cause of the failure be thermo-mechanical fatigue (TMF). Using the equivalent plastic strain (PEEQ) as the indicator for thermal mechanical fatigue, three exhaust manifold design revisions were carried out by CAE analysis.

The Prospect and Benefits of Using the Partial-Averaged Navier-Stokes Method for Engine Flows

This paper presents calculations of engine flows by using the Partially-Averaged Navier Stokes (PANS) method (Girimaji [1]; [2]). The PANS is a scale-resolving turbulence computational approach designed to resolve large scale fluctuations and model the remainder with appropriate closures. Depending upon the prescribed cut-off length (filter width) the method adjusts seamlessly from the Reynolds-Averaged Navier-Stokes (RANS) to the Direct Numerical Solution (DNS) of the Navier-Stokes equations. The PANS method was successfully used for many applications but mainly on static geometries, e.g. Basara et al. [3]; [4]. This is due to the calculation of the cut-off control parameter which requires that the resolved kinetic energy is known and this is usually obtained by suitably averaging of the resolved field. Such averaging process is expensive and impractical for engines as it would require averaging per cycles.

Evaluation of Flow Paths due to Leakages of Flammable Liquids by the SPH Method: Application to Real Engines

One of the most important safety issues for automotive engineering is to avoid any fire due to the ignition of flammable liquids, which may result from leaks. Fire risk is a combination of hot temperature, fast vaporisation and accumulation of vapor in a cavity. In IC engines, potentially flammable liquids are fuel and oil. To guarantee safety, flammable liquids must not come into contact with hot parts of the engine. Consequently, shields are designed to guide the flow path of possible leakages and to take any flammable liquid out of the hot areas. Simulation is a great help to optimize the shape of the shield by investigating a large number of possible leakages rapidly. Recent breakthroughs in numerical methods make it possible to apply simulations to industrial design concepts. The employed approach is based on the Lagrangian Smoothed Particle Hydrodynamics (SPH) method.

Root Cause Analysis and Structural Optimization of E-Drive Transmission

This paper describes the simulation tool chain serving to design and optimize the transmission of an electric axle drive from concept to final design with respect to NVH. A two-stage transmission of an eAxle is designed from scratch by the initial layout of gears and shafts, including the optimization of gear micro geometry. After the shaft system and bearings are defined, the concept design of the transmission housing is evaluated with the help of a basic topology optimization regarding stiffness and certain eigenfrequencies. In the next step a fully flexible multi-body dynamic (MBD) and acoustic analysis of the transmission is performed using internally calculated excitations due to gear contact and bearing interaction with shaft and gear dynamics for the entire speed and load range. Critical operating conditions in terms of shaft dynamics, structure borne noise and noise radiation are evaluated and selected as target for optimization in the following steps.

Numerical Investigation on GDI Spray under High Injection Pressure up to 100 MPa

In recent years, the increase of gasoline fuel injection pressure is a way to improve thermal efficiency and lower engine-out emissions in GDI homogenous combustion concept. The challenge of controlling particulate formation as well in mass and number concentrations imposed by emissions regulations can be pursued improving the mixture preparation process and avoiding mixture inhomogeneity with ultra-high injection pressure values up to 100 MPa. The increase of the fuel injection pressure in GDI homogeneous systems meets the demand for increased injector static flow, while simultaneously improves the spray atomization and mixing characteristics with consequent better combustion performance. Few studies quantify the effects of high injection pressure on transient gasoline spray evolution. The aim of this work was to simulate with OpenFOAM the spray morphology of a commercial gasoline injected in a constant volume vessel by a prototypal GDI injector.

Hybrid-Powertrain Development Approach to Reduce Number of Prototype Vehicles by Taking Right Decision in Early Development Phases on Engine Testbeds

Today’s automotive industry is changing rapidly towards environmentally friendly vehicle propulsion systems. All over the globe, legislative CO2 consumption targets are under discussion and partly already in force. Hybrid powertrain configurations are capable to lower fuel consumption and limit pollutant emissions compared to pure IC-Engine driven powertrains. Depending on boundary conditions a numerous of different hybrid topologies- and its control strategies are thinkable. Typical approach is to find the optimum hybrid layout and strategy, by performing certain technical design tasks in office simulation directly followed by vehicle prototype tests on the chassis dyno and road. This leads to a high number of prototype vehicles, overload on chassis dynos, time consuming road test and finally to tremendous costs. Our developed approach is using the engine testbed with simulation capabilities as bridging element between office and vehicle development environment.

A Hybrid Development Process for NVH Optimization and Sound Engineering Considering the Future Pass-by Homologation Demands

Beside hard facts as performance, emissions and fuel consumption especially the brand specific attributes such as styling and sound are very emotional, unique selling prepositions. To develop these emotional characters, within the given boundary conditions of the future pass-by regulation, it is necessary to define them at the very beginning of the project and to follow a consequent development process. The following paper shows examples of motorcycle NVH development work on noise cleaning and sound engineering using a hybrid development process combining front loading, simulation and testing. One of the discussed solutions is the investigation of a piston pin offset in combination with a crankshaft offset for the reduction of friction. The optimization of piston slap noise as a result of the piston secondary motion was performed by simulation. As another example a simulation based development was performed for the exhaust system layout.

CFD Investigation of the Effect of Fluid-Structure Interaction on the Transmission Loss of ICE Silencers

In the last decades numerical simulations have become reliable tools for the design and the optimization of silencers for internal combustion engines. Different approaches, ranging from simple 1D models to detailed 3D models, are nowadays commonly applied in the engine development process, with the aim to predict the acoustic behavior of intake and exhaust systems. However, the acoustic analysis is usually performed under the hypothesis of infinite stiffness of the silencer walls. This assumption, which can be regarded as reasonable for most of the applications, can lose validity if low wall thickness are considered. This consideration is even more significant if the recent trends in the automotive industry are taken into account: in fact, the increasing attention to the weight of the vehicle has lead to a general reduction of the thickness of the metal sheets, due also to the adoption of high-strength steels, making the vibration of the components a non negligible issue.
