Snow Particle Characterization. Part B: Morphology Dependent Study of Snow Crystal 3D Properties Using a Convolutional Neural Network (CNN)

This study presents the results of the ICE GENESIS 2021 Swiss Jura Flight Campaign in a way that is readily usable for ice accretion modelling and aims at improving the description of snow particles for model inputs. 2D images from two OAP probes, namely 2D-S and PIP, have been used to extract 3D shape parameters in the oblate spheroid assumption, as there are the diameter of the sphere of equivalent volume as ellipsoid, sphericity, orthogonal sphericity, and an estimation of bulk density of individual ice crystals through a mass-geometry parametrization. Innovative shape recognition algorithm, based on Convolutional Neural Network, has been used to identify ice crystal shapes based on these images and produce shape-specific mass particle size distributions to describe cloud ice content quantitatively in details. 3D shape descriptors and bulk density have been extracted for all the data collected in cloud environments described in the regulation as icing conditions.

3D Immersed Boundary Methods for the Calculations of Droplet Trajectories towards Icing Application

The in-flight ice accretion simulations are typically performed using a quasi-steady formulation through a multi-step approach. As the ice grows, the geometry changes, and an adaptation of the fluid volume mesh used by the airflow and droplet-trajectory solver is required. Re-meshing or mesh deformation are generally employed to do that. The geometries formed are often complex ice shapes increasing the difficulty of the re-meshing process, especially in three-dimensional simulations. Consequently, difficulties are encountered when trying to automate the process. Contrary to the usual body-fitted mesh approach, the use of immersed boundary methods (IBMs) allows solving, or greatly reducing, this problem by removing the mesh update, facilitating the global automation of the simulation. In the following paper, an approach to perform the airflow and droplet trajectory calculations for three-dimensional simulations is presented. This framework utilizes only immersed boundary methods.

Snow Particle Characterization. Part A: Statistics of Microphysical Properties of Snow Crystal Populations from Recent Observations Performed during the ICE GENESIS Project

Measurements in snow conditions performed in the past were rarely initiated and best suited for pure and extremely detailed quantification of microphysical properties of a series of microphysical parameters, needed for accretion modelling. Within the European ICE GENESIS project, a considerable effort of natural snow measurements has been made during winter 2020/21. Instrumental means, both in-situ and remote sensing were deployed on the ATR-42 aircraft, as well as on the ground (ground station at ‘Les Eplatures’ airport in the Swiss Jura Mountains with ATR-42 overflights). Snow clouds and precipitation in the atmospheric column were sampled with the aircraft, whereas ground based and airborne radar systems allowed extending the observations of snow properties beyond the flight level chosen for the in situ measurements.

Experimental Simulation of Natural-Like Snow Conditions in the Rail Tec Arsenal (RTA) Icing Wind Tunnel

The simulation of natural-like snow conditions in a controlled environment such as an Icing Wind Tunnel (IWT) is a key component for safe, efficient and cost-effective design and certification of future aircraft and rotorcraft. Current capabilities do not sufficiently match the properties of natural snow, especially in terms of size and morphology. Within the Horizon 2020 project ICE GENESIS, a new technology has been developed aiming to better recreate natural snowflakes. The focus of the newly developed system was the generation of falling snow in a temperature range of +1°C to -4°C. Ground measurements and flight test campaigns have been performed to better characterize these conditions and provide requirements for wind tunnel facilities. The calibration results of the new snow generation system as well as snow accretion data on a NACA0012 test article with a chord length of 0.377 m are presented.

Development of a Robotic System for Automated Drilling and Inspection of Small Aerostructures

Traditional solutions developed for the aerospace industry must overcome challenges posed for automation systems like design, requalification, large manual content, restricted access, and tight tolerances. At the same time, automated systems should avoid the use of dedicated equipment so they can be shared between jigs; moved between floor levels and access either side of the workpiece. This article describes the development of a robotic system for drilling and inspection for small aerostructure manufacturing specifically designed to tackle these requirements. The system comprises three work packages: connection within the digital thread (from concept through to operational metrics including Statistical Process Control), innovative lightweight / low energy drill, and auto tool-change with in-process metrology. The validation tests demonstrating Technology Readiness Level 6 are presented and results are shown and discussed.

Most of the decisions taken every day are based on the results of measurements of all different events that occur around us. The reliability of these measurements depends basically on the environment in which they are carried out, the procedure defined and the equipment used, evaluating their different contributions through the uncertainty of measurement. In the case of the measuring equipment, the calibration process associated with adequate traceability provides part of the information necessary to contribute positively to the generation of reliability. However, the physical nature of the instruments means that all of them have a certain degree of drift in their metrological characteristics, which requires users to establish time intervals to confirm the maintenance of the goodness of measurement of such equipment.

Optimization of Automated Airframe Assembly Process on Example of A350 S19 Splice Joint

The paper presents the numerical approach to simulation and optimization of A350 S19 splice assembly process. The main goal is to reduce the number of installed temporary fasteners while preventing the gap between parts from opening during drilling stage. The numerical approach includes computation of residual gaps between parts, optimization of fastener pattern and validation of obtained solution on input data generated on the base of available measurements. The problem is solved with ASRP (Assembly Simulation of Riveting Process) software. The described methodology is applied to the optimization of the robotized assembly process for A350 S19 section.

Simulation of Aircraft Assembly via ASRP Software

ASRP (Assembly Simulation of Riveting Process) software is a special tool for assembly process modelling for large scale airframe parts. On the base of variation simulation, ASRP provides a convenient way to analyze, verify and optimize the arrangement of temporary fasteners. During the assembly of airframe certain criteria on residual gap between parts must be fulfilled. The numerical approach implemented in ASRP allows to evaluate the quality of contact on every stage of assembly process and solve verification and optimization problems for temporary fastener patterns. The paper is devoted to description of several specialized approaches that combine statistical analysis of measured data and numerical simulation using high-performance computing for optimization of fastener patterns, calculation of forces in fasteners needed to close initial gaps, and identification of hazardous areas in junction regions via ASRP software.

Ranking of Thick Ice Shapes Based on Numerical Simulation for Certification

The objective of this paper is to present a numerical method to rank thick ice shapes for aircraft by comparing the ice accretion effects for different icing scenarios in order to determine the more critical ice shape. This ranking allows limiting the demonstration of the aerodynamic characteristics of the aircraft in iced condition during certification to a reduced number of ice shapes. The usage of this numerical method gives more flexibility to the determination of the critical ice shapes, as it is not dependent of the availability of physical test vehicles and/or facilities. The simulation strategy is built on the Lattice Boltzmann Method (LBM) and is validated based on a representative test case, both in terms of aircraft geometry and ice shapes. Validation against existing experimental results shows the method exhibits an adequate level of reliability for the ranking of thick ice shapes.

A Penalization Method for 2D Ice Accretion Simulations

Numerical tools for 3D in-flight icing simulations are not straightforward to automate when seeking robustness and quality of the results. Difficulties arise from the geometry and mesh updates which need to be treated with care to avoid folding of the geometry, negative volumes or poor mesh quality. This paper aims at solving the mesh update issue by avoiding the re-meshing of the iced geometry. An immersed boundary method (here, penalization) is applied to a 2D ice accretion suite for multi-step icing simulations. The suggested approach starts from a standard body-fitted mesh, thus keeping the same solution for the first icing layer. Then, instead of updating the mesh, a penalization method is applied including: the detection of the immersed boundary, the penalization of the volume solvers to impose the boundary condition and the extraction of the surface data from the field solution.

Extension of a 2D Algorithm for Catch Efficiency Calculation to Three Dimensions

Accurate calculation of the catch efficiency β is of paramount importance for any ice accretion calculation since β is the most important factor in determining the mass of ice accretion. A new scheme has been proposed recently in [1] for accurately calculating β on a discretized two-dimensional geometry based on the results of a Lagrangian droplet trajectory integrator (start and impact conditions). This paper proposes an extension to the algorithm in Ref. [1], which is applicable to three-dimensional surfaces with arbitrary surface discretization. The 3D algorithm maintains the positive attributes of the original 2D algorithm, namely mass conservation of the impinging water, capability to deal with overlapping impingement regions and with crossing trajectories, computational efficiency of the algorithm, and low number of trajectories required to reach good accuracy in catch efficiency.

MUSIC-haic: 3D Multidisciplinary Tools for the Simulation of In-Flight Icing due to High Altitude Ice Crystals

Icing is a major hazard for aviation safety. Over the last decades an additional risk has been identified when flying in clouds with high concentrations of ice-crystals where ice accretion may occur on warm parts of the engine core, resulting in engine incidents such as loss of engine thrust, strong vibrations, blade damage, or even the inability to restart engines. Performing physical engine tests in icing wind tunnels is extremely challenging, therefore, the need for numerical simulation tools able to accurately predict ICI (Ice Crystal Icing) is urgent and paramount for the aeronautics industry, especially regarding the development of new generation engines (UHBR = Ultra High Bypass Ratio, CROR = Counter rotating Open Rotor, ATP = Advanced Turboprop) for which analysis methods largely based on previous engines experience may be less and less applicable. The European research project MUSIC-haic has been conceived to fill this gap and has started in September 2018.

Semi-Empirical Modelling of Erosion Phenomena for Ice Crystal Icing Numerical Simulation

The aim of this work is to develop a semi-empirical model for erosion phenomena under ice crystal condition, which is one of the major phenomena for ice crystal accretion. Such a model would be able to calculate the erosion rate caused by impinging ice crystals on accreted ice layer. This model is based on Finnie [1] and Bitter [2] [3] solid/solid collision theory which assumes that metal erosion due to sand impingement is driven by two phenomena: cutting wear and deformation wear. These two phenomena are strongly dependent on the particle density, velocity and shape, as well as on the surface physical properties such as Young modulus, Poisson ratio, surface yield strength and hardness. Moreover, cutting wear is mostly driven by tangential velocity and is more effective for ductile eroded body, whereas deformation wear is driven by normal velocity and is more effective for brittle eroded body.

Uncertainty of the Ice Particles Median Mass Diameters Retrieved from the HAIC-HIWC Dataset: A Study of the Influence of the Mass Retrieval Method

In response to the ice crystal icing hazard identified twenty years ago, aviation industry, regulation authorities, and research centers joined forces into the HAIC-HIWC international collaboration launched in 2012. Two flight campaigns were conducted in the high ice water content areas of tropical mesoscale convective systems in order to characterize this environment conducive to ice crystal icing. Statistics on cloud microphysical properties, such as Ice Water Content (IWC) or Mass Median Diameter (MMD), derived from the dataset of in situ measurements are now being used to support icing certification rulemaking and anti-icing systems design (engine and air data probe) activities. This technical paper focuses on methodological aspects of the derivation of MMD. MMD are estimated from PSD and IWC using a multistep process in which the mass retrieval method is a critical step.

Combination of Experimental and Computational Approaches to A320 Wing Assembly

The paper is devoted to the simulation of A320 wing assembly on the base of numerical experiments carried out with the help of ASRP software. The main goal is to find fasteners’ configuration with minimal number of fastening elements that provides closing of admissible initial gaps. However, for considered junction type initial gap field is not known a priori though it should be provided as input data for computations. In order to resolve this problem the methodology of random initial gap generation based on available results of gap measurements is developed along with algorithms for optimization of fasteners' configuration on generated initial gaps. Presented paper illustrates how this methodology allows optimizing assembly process for A320 wing.

EMR with High Reliability for Retrofit of E4100 Riveting Gantry Machines

Electroimpact has retrofitted two E4100 riveting gantry machines and two more are in process. These machines use the EMR (Electromagnetic Riveter) riveting process for the installation of slug rivets. We have improved the skin side EMR to provide fast and reliable results: reliability improved by eliminating a weekly shutdown of the machine. In paper 2015-01-2515 we showed the slug rivet injector using a Synchronized Parallel Gripper that provides good results over multiple rivet diameters. This injector is mounted to the skin side EMR so that the rivet injection can be done at any position of the shuttle table. The EMR is a challenging application for the fingers due to shock and vibration. In previous designs, fingers would occasionally be thrown out of the slots. To provide reliable results we redesigned the fingers retainer to capture the finger in a slotted plastic block which slides along the outside diameter of the driver bearing.

Vibration Assisted Drilling of Aerospace Materials

Insufficient chip extraction often leads to disruptions of automated drilling processes and will have a negative impact on the surface qualities. One opportunity to avoid chip accumulation is based on a kinematically enforced chip breakage caused by sinusoidal axial oscillations of the drilling tool. Recent investigations have shown that the quality of chip extraction is, amongst others, considerably depending on the chip shape and mass which are defined by the cutting parameters feed, amplitude and frequency. So far only mechanical systems in the form of tool holders have been available on the market, which are restricted to a fixed frequency (oscillation frequency is coupled to the spindle speed). In the present study a spindle with magnetic bearings was used which allows to adjust the oscillation frequency independent of the spindle speed and therefore enables all opportunities to affect the generated chip shapes.

Improvements of the PLANET System for Real-Time Satellite Data Transmission During the HAIC-HIWC Darwin Field Campaign

The PLANET System was used for real-time satellite data transmission during the HAIC-HIWC Darwin field campaign (January to March 2014). The basic system was initially providing aircraft tracking, chat, weather text messages (METAR, TAF, etc.), and aeronautical information (NOTAMs) in a standalone application. In the framework of the HAIC project, many improvements were made in order to fulfill requirements of the onboard and ground science teams for the field campaign. The aim of this paper is to present the main improvements of the system that were implemented for the Darwin field campaign. New features of the system are related to the hardware component, the communication protocol, weather and tracking display, geomarkers on the map, and image processing and compression before onboard transfer.
