Truck Utility & Functionality in the GM 2-Mode Hybrid

The present production General Motors 2-Mode Hybrid system for full-size SUVs and pickup trucks integrates truck utility functions with a full hybrid system. The 2-mode hybrid system incorporates two electro-mechanical power-split operating modes with four fixed-gear ratios. The combination provides fuel savings from electric assist, regenerative braking and low-speed electric vehicle operation. The combination of two power-split modes reduces the amount of mechanical power that is converted to electric power for continuously variable transmission operation, meeting the utility required for SUVs and trucks. This paper describes how fuel economy functionality was blended with full-size truck utility functions. Truck functions described include: Manual Range Select, Cruise Control, 4WD-Low and continuous high load operation.

As the automotive industry prepares to roll out an unprecedented range of fully electric propulsion vehicle models over the next few years - it really brings to a head for folks responsible for brakes what used to be the subject of hypothetical musings and are now pivotal questions for system design. How do we really go about designing brakes for electric vehicles, in particular, for the well-known limit condition of descending a steep grade? What is really an “optimal’ design for brakes considering the imperatives for the entire vehicle? What are the real “limit conditions” for usage that drive the fundamental design? Are there really electric charging stations planned for or even already existing in high elevations that can affect regenerative brake capacity on the way down? What should be communicated to drivers (if anything) about driving habits for electric vehicles in routes with significant elevation change?

A Diagnostic Technology of Powertrain Parts that Cause Abnormal Noises Using Artificial Intelligence

In general, when a problem occurs in a component of powertrains, various phenomena appear, and abnormal noise is one of them. The service mechanics diagnose the noise through analysis by using their ears and equipment. However, depending on their experiences, analysis time and diagnostic accuracy vary greatly. To shorten the analysis time and improve the diagnostic accuracy, we have developed a technology to diagnose powertrain parts that cause abnormal noises. To create the best deep learning model for our diagnosis, we tried to collect many abnormal noises from various parts. The collected noise data was measured under idle and various operating conditions from our vehicles and test cells. This noise data is abnormal noises generated from engines, transmissions, drive system and PE (Power Electric) parts of eco-friendly vehicles. From the collected data, we distinguished good and bad data through detailed analysis in time and frequency domain.

Development of Personalized Engine Sound System using Active Sound Design Technology

An important trend among vehicle NVH engineers is the production of attractive engine acceleration sound quality for the enhancement of a vehicle's image and performance. In addition, customers have increasing interest and enjoyment in customizing their cars to reflect their personal taste and preferences. The PESS (Personalized Engine Sound System) has been developed for making a unique and individually customizable vehicle concept. The system allows the customers an opportunity to create a variety of engine sounds in a single vehicle using active sound design technology. In this system, three different engine sound concepts are pre-defined, Dynamic, Sporty, and Extreme. Each of the engine sounds can then be adjusted with parameters that determine the timbre, such as main order, rumble, and high order. In addition, the pedal position during acceleration has also been used as a parameter to further personalize the experience.

Iterative Learning Algorithm Design for Variable Admittance Control Tuning of A Robotic Lift Assistant System

The human-robot interaction (HRI) is involved in a lift assistant system of manufacturing assembly line. The admittance model is applied to control the end effector motion by sensing intention from force of applied by a human operator. The variable admittance including virtual damping and virtual mass can improve the performance of the systems. But the tuning process of variable admittance is un-convenient and challenging part during the real test for designers, while the offline simulation is lack of learning process and interaction with human operator. In this paper, the Iterative learning algorithm is proposed to emulate the human learning process and facilitate the variable admittance control design. The relationship between manipulate force and object moving speed is demonstrated from simulation data. The effectiveness of the approach is verified by comparing the simulation results between two admittance control strategies.

Application of Transient Magnetic Fields to a Magnetosensitive Device

EMC Component Validation Responsibilities encompass many realms. One of these realms is the effect of magnetic fields on silicon-based devices. This article describes a method for exposing these devices to magnetic fields with waveforms other than the traditional sinusoidal excitation. The method commonly used to explore the sensitivity of active silicon devices is exposure of the device to a representative sinusoidal field and observation of its reaction or lack thereof. The challenge is to characterize the representative field and be able to verify its effectiveness. Recent vehicle level testing of new designs has brought our attention to time-varying or transient magnetic field shapes that create deviations not previously detected with Military Standard 461 (MIL-STD-461) type sinusoidal magnetic field exposure.

Creating Driving Scenarios from Recorded Vehicle Data for Validating Lane Centering System in Highway Traffic

The adoption of simulation is critical to reducing development time and enhancing system robustness for Advanced Driver Assistance Systems (ADAS). Automotive companies typically have an abundance of real data recorded from a vehicle which is suitable for open-loop simulations. However, recorded data is often not suitable to test closed-loop control systems since the recorded data cannot react to changes in vehicle movement. This paper introduces a methodology to create virtual driving scenarios from recorded vehicle data to enable closed-loop simulation. This methodology is applied to test a lane centering application. A lane centering application helps a driver control steering to stay in the current lane and control acceleration and braking to maintain a set speed or to follow a preceding vehicle. The driver’s vehicle is referred to as the ego vehicle. Other vehicles on the road are referred to as target vehicles.

Interactive Effects between Sheet Steel, Lubricants, and Measurement Systems on Friction

This study evaluated the interactions between sheet steel, lubricant and measurement system under typical sheet forming conditions using a fixed draw bead simulator (DBS). Deep drawing quality mild steel substrates with bare (CR), electrogalvanized (EG) and hot dip galvanized (HDG) coatings were tested using a fixed DBS. Various lubricant conditions were targeted to evaluate the coefficient of friction (COF) of the substrate and lubricant combinations, with only rust preventative mill oil (dry-0 g/m2 and 1 g/m2), only forming pre-lube (dry-0 g/m2, 1 g/m2, and >6 g/m2), and a combination of two, where mixed lubrication cases, with incremental amounts of a pre-lube applied (0.5, 1.0, 1.5 and 2.0 g/m2) over an existing base of 1 g/m2 mill oil, were analyzed. The results showed some similarities as well as distinctive differences in the friction behavior between the bare material and the coatings.

High-voltage battery system plays a critical role in eco-friendly vehicles due to its effect on the cost and the electric driving range of eco-friendly vehicles. In order to secure the customer pool and the competitiveness of eco-vehicle technology, vehicle electrification requires lowering the battery cost and satisfying the customer needs when driving the vehicles in the real roads, for example, maximizing powers for fun drive, increasing battery capacities for achieving appropriate trip distances, etc. Because these vehicle specifications have a critical effect on the high-voltage battery specification, the key technology of the vehicle electrification is the appropriate decision on the specification of the high-voltage battery system, such as battery capacity and power. These factors affect the size of battery system and vehicle under floor design and also the profitability of the eco-friendly vehicles.

Enhancing Engine Starting Performance Using High-Power Density Brushless Starter

Modern hybrid technologies, especially mild and micro-hybrids with auto start/stop feature, demand a starter with higher power, better performance and longer life than conventional brush-type starters. In this paper, a new starter design using a brushless motor is proposed. This improves the engine crank performance during autostarts due to lower inertia, higher torque and wider power band capability of the brushless motor, especially at higher speeds. The overall integrated system includes the motor, inverter and controller all packaged in the same form factor of the original starter housing as a “drop-in replacement”. The prototype starter motor is designed to operate at 48V with a peak power of 4kW but can be designed to operate at the standard 12V. This paper will describe in detail the functionalities of the overall system and the simulation and experimental results of the prototype that was tested on a 4-cylinder engine in a production crossover vehicle.

Simulation Methodology to Analyze Overall Induction Heat Treatment Process of a Crank Shaft to Determine Effects on Structural Performance

Steel crankshafts are subjected to an induction heat treatment process for improving the operational life. Metallurgical phase transformations during the heat treatment process have direct influence on the hardness and residual stress. To predict the structural performance of a crankshaft using Computer Aided Engineering (CAE) early in the design phase, it is very important to simulate the complete induction heat treatment process. The objective of this study is to establish the overall analysis procedure, starting from capturing the eddy current generation in the crank shaft due to rotating inductor coils to the prediction of resultant hardness and the induced residual stress. In the proposed methodology, a sequentially coupled electromagnetic and thermal model is developed to capture the resultant temperature distribution due to the rotation of the inductor coil.

Minimizing Disturbance Detection Time in Hydraulic Systems

In a hydraulic system, parameter variation, contamination, and/or operating conditions can lead to instabilities in the pressure response. The resultant erratic pressure profile reduces performance and can lead to hardware damage. Specifically, in a transmission control system, the inability to track pressure commands can result in clutch or variator slip which can cause driveline disturbance and/or hardware damage. A variator is highly sensitive to slip and therefore, it is advantageous to identify such pressure events quickly and take remedial actions. The challenge is to detect the condition in the least amount of time while minimizing false alarms. A Neyman-Pearson and an energy detector (based on auto-correlation) are evaluated for the detection of pressure disturbances. The performance of the detectors is measured in terms of speed of detection and robustness to measurement noise.

Dynamics of Water Crossover in Fuel Cell and Application to Freeze Driveaway Reliability

Reliable driveaway from frozen condition is one of the challenging design and control problem for fuel cell applications. Different approaches for warmup from frozen conditions have been developed by OEMs, e.g. low voltage inefficient operation, or use of coolant heaters. However, most methods result in water generation which risk icing and blocking the valves and rendering them nonfunctional till they thaw. One such valve is the anode drain valve which is needed to remove water that crosses over across the membrane to anode side. This work discusses characterization of dynamics of water crossover to anode balance of plant via step response experiments on full scale systems, and development of an online estimator to detect onset of anode water crossover via this online observer. In addition, detection via voltage dip-based feedback is also presented.

Analysis of Particle Mass and Size Emissions from a Catalyzed Diesel Particulate Filter during Regeneration by Means of Actual Injection Strategies in Light Duty Engines

The diesel particulate filters (DPF) are considered the most robust technologies for particle emission reduction both in terms of mass and number. On the other hand, the increase of the backpressure in the exhaust system due to the accumulation of the particles in the filter walls leads to an increase of the engine fuel consumption and engine power reduction. To limit the filter loading, and the backpressure, a periodical regeneration is needed. Because of the growing interest about particle emission both in terms of mass, number and size, it appears important to monitor the evolution of the particle mass and number concentrations and size distribution during the regeneration of the DPFs. For this matter, in the presented work the regeneration of a catalyzed filter was fully analyzed. Particular attention was dedicated to the dynamic evolution both of the thermodynamic parameters and particle emissions.

The Key Role of the Closed-loop Combustion Control for Exploiting the Potential of Biodiesel in a Modern Diesel Engine for Passenger Car Applications

The present paper describes the results of a cooperative research project between GM Powertrain Europe and Istituto Motori - CNR aimed at studying the capability of GM Combustion Closed-Loop Control (CLCC) in enabling seamless operation with high biodiesel blending levels in a modern diesel engine for passenger car applications. As a matter of fact, fuelling modern electronically-controlled diesel engines with high blends of biodiesel leads to a performance reduction of about 12-15% at rated power and up to 30% in the low-end torque, while increasing significantly the engine-out NOx emissions. These effects are both due to the interaction of the biodiesel properties with the control logic of the electronic control unit, which is calibrated for diesel operation. However, as the authors previously demonstrated, if engine calibration is re-tuned for biodiesel fuelling, the above mentioned drawbacks can be compensated and the biodiesel environmental inner qualities can be fully deployed.

A Performance Measurement and Analysis Method for Infotainment System

The software must be verified and optimized from time to time to ensure system performance quality from the development process. Because the later you discover performance issues, the greater the cost of performance improvements, along with the extent to which they are fixed in the source code. In particular, performance problems due to poor system design should be identified and corrected as soon as possible. Also, as development progresses, source code added for new features and modified by bugs can potentially increase system resource usage or worsen responsiveness. Therefore, the development process needs to periodically measure, analyze, and improve system performance. This paper introduces the system-wide performance analyzer and explains how to use it to measure and analyze the performance of the infotainment system for performance management and improvement.

Concept Study on Windshield Actuation for Active Control of Wind Noise in a Passenger Car

The windshield is an integral part of almost every modern passenger car. Combined with current developments in the automotive industry such as electrification and the integration of lightweight material systems, the reduction of interior noise caused by stochastic and transient wind excitation is deemed to be an increasing challenge for future NVH measures. Active control systems have proven to be a viable alternative compared to traditional passive NVH measures in different areas. However, for windshield actuation there are neither comparative studies nor actually established actuation concepts available to the automotive industry. This paper illustrates a comparative conceptual study on windshield actuation for the active control of wind noise in a passenger car. Making use of an experimental modal analysis of the windshield installed in a medium-sized vehicle, a reduced order numerical simulation model is derived.

Prediction of Combustion Phasing Using Deep Convolutional Neural Networks

A Machine Learning (ML) approach is presented to correlate in-cylinder images of early flame kernel development within a spark-ignited (SI) gasoline engine to early-, mid-, and late-stage flame propagation. The objective of this study was to train machine learning models to analyze the relevance of flame surface features on subsequent burn rates. Ultimately, an approach of this nature can be generalized to flame images from a variety of sources. The prediction of combustion phasing was formulated as a regression problem to train predictive models to supplement observations of early flame kernel growth. High-speed images were captured from an optically accessible SI engine for 357 cycles under pre-mixed operation. A subset of these images was used to train three models: a linear regression model, a deep Convolutional Neural Network (CNN) based on the InceptionV3 architecture and a CNN built with assisted learning on the VGG19 architecture.

Structural Performance Comparison between 980MPa Generation 3 Steel and Press Hardened Steel Applied in the Body-in-White A and B-Pillar Parts

Commercially available Generation 3 (GEN3) advanced high strength steels (AHSS) have inherent capability of replacing press hardened steels (PHS) using cold stamping processes. 980 GEN3 AHSS is a cold stampable steel with 980 MPa minimum tensile strength that exhibits an excellent combination of formability and strength. Hot forming of PHS requires elevated temperatures (> 800°C) to enable complex deep sections. 980 GEN3 AHSS presents similar formability as 590 DP material, allowing engineers to design complex geometries similar to PHS material; however, its cold formability provides implied potential process cost savings in automotive applications. The increase in post-forming yield strength of GEN3 AHSS due to work and bake hardening contributes strongly toward crash performance in energy absorption and intrusion resistance.

Cosmetic Corrosion Test for Aluminum Autobody Panels: Final Report

Over the past several years a task group within the SAE Automotive Corrosion and Protection (ACAP) Committee has conducted extensive on-vehicle field testing and numerous accelerated lab tests with the goal of establishing a standard accelerated test method for cosmetic corrosion evaluations of finished aluminum auto body panels. This project has been a cooperative effort with OEM, supplier, and consultant participation and was also supported in part by DOE through USAMP (AMD 309). The focus of this project has been the identification of a standardized accelerated cosmetic corrosion test that exhibits the same appearance, severity, and type of corrosion products that are exhibited on identical painted aluminum panels exposed to service relevant environments. Multi-year service relevant exposures were conducted by mounting panels on-vehicles in multiple locations in the US and Canada.
