Reduction of Steady-State CFD HVAC Simulations into a Fully Transient Lumped Parameter Network

Since transient vehicle HVAC computational fluids (CFD) simulations take too long to solve in a production environment, the goal of this project is to automatically create a lumped-parameter flow network from a steady-state CFD that solves nearly instantaneously. The data mining algorithm k-means is implemented to automatically discover flow features and form the network (a reduced order model). The lumped-parameter network is implemented in the commercial thermal solver MuSES to then run as a fully transient simulation. Using this network a “localized heat transfer coefficient” is shown to be an improvement over existing techniques. Also, it was found that the use of the clustering created a new flow visualization technique. Finally, fixing clusters near equipment newly demonstrates a capability to track localized temperatures near specific objects (such as equipment in vehicles).

Root Cause Identification and Methods of Reducing Rear Window Buffeting Noise

Rear Window Buffeting (RWB) is the low-frequency, high amplitude, sound that occurs in many 4-door vehicles when driven 30-70 mph with one rear window lowered. The goal of this paper is to demonstrate that the mechanisms of RWB are similar to that of sun roof buffeting and to describe the results of several actions suspected in contributing to the severity of RWB. Finally, the results of several experiments are discussed that may lend insight into ways to reduce the severity of this event. A detailed examination of the side airflow patterns of a small Sport Utility Vehicle (SUV) shows these criteria exist on a small SUV, and experiments to modify the SUV airflow pattern to reduce RWB are performed with varying degrees of success. Based on the results of these experiments, design actions are recommended that may result in the reduction of RWB.

On-Line Identification Scheme for Various Wall-Wetting Models

Modern engine management systems increasingly rely on on-line identification schemes. These are used either for self-tuning regulators or the rapid parametrization of controllers. In this paper the on-line parameter identification of the wall-wetting dynamics is studied in detail. The identification is performed by exciting the fuel path dynamics of the engine at a constant operating point. The amount of fuel injected serves as input and the air-to-fuel ratio, which is measured with a linear oxygen sensor, as output. In order to gain precise information about the amount of fuel in the cylinder, a new measurement concept is used. For one, the placement of the lambda sensor close to the exhaust valve minimizes the effects of gas mixing on the measurements. Additionally, by an appropriate collection of the data, the sensor dynamics are bypassed. This is also illustrated by a measurement with a very fast NOx sensor.

Enhancement of Engineering Education through University Competition-Based Events

Engineering education at the University level is enhanced by competition-based projects. The SAE Clean Snowmobile Challenge is a prime example of how competition-based engineering education benefits the small engines industry and improves the engineering talent pool of the nation in general. For the past several decades, SAE has encouraged young engineers to compete in designing off road vehicles (Baja SAE ®), small race cars (Formula SAE ®), remote control airplanes (Aero Design ®), high mileage vehicles (Supermileage ®) and robots (Walking Robot ®). Now a new competition, the SAE Clean Snowmobile Challenge ™ (CSC), based on designing a cleaner and quieter snowmobile has led to a new path for young engineers to explore the challenges of designing engines that emit less pollution and noise. The paper will summarize the results of the most recent Clean Snowmobile Challenge 2006 and document the successes of the past seven years of the Challenge.

Adequacy of Reduced Order Models for Model-Based Control in a Urea-SCR Aftertreatment System

Model-based control strategies are important for meeting the dual objective of maximizing NOx reduction and minimizing NH3 slip in urea-SCR catalysts. To be implementable on the vehicle, the models should capture the essential behavior of the system, while not being computationally intensive. This paper discusses the adequacy of two different reduced order SCR catalyst models and compares their performance with a higher order model. The higher order model assumes that the catalyst has both diffusion and reaction kinetics, whereas the reduced order models contain only reaction kinetics. After describing each model, its parameter identification and model validation based on experiments on a Navistar I6 7.6L engine are presented. The adequacy of reduced order models is demonstrated by comparing the NO, NO2 and NH3 concentrations predicted by the models to their concentrations from the test data.

Methods for Modeling and Code Generation for Custom Lookup Tables

Lookup tables and functions are widely used in real-time embedded automotive applications to conserve scarce processor resources. To minimize the resource utilization, these lookup tables (LUTs) commonly use custom data structures. The lookup function code is optimized to process these custom data structures. The legacy routines for these lookup functions are very efficient and have been in production for many years. These lookup functions and the corresponding data structures are typically used for calibration tables. The third-party calibration tools are specifically tailored to support these custom data structures. These tools assist the calibrators in optimizing the control algorithm performance for the targeted environment for production. Application software typically contains a mix of both automatically generated software and manually developed code. Some of the same calibration tables may be used in both auto generated and hand-code [ 1 ] [ 2 ].

Recovery of Waste Polystyrene Generated by Lost Foam Technology in the Automotive Industry

In the automotive industry, lost foam casting is a relatively new technology, which is gaining popularity among manufacturers. Lost foam casting is a process in which an expanded polystyrene pattern is formed into the shape of the part to be cast. More complex parts are fabricated by simply gluing several simple patterns together. The pattern is then coated with a refractory material consisting of a mineral mixture and binders. Finally, hot metal is poured into the pattern, evaporating the expanded polystyrene and taking shape of the coating shell. However, the automotive industry has observed that a significant number of these fabricated, coated patterns are damaged, or do not meet specifications prior to casting. These are not reusable and inevitably are landfilled. It is the goal of this project to develop a simple, reliable, and inexpensive technology to recover expanded polystyrene from the glue and coating constituents.

Wet Versus Dry Turning: A Comparison of Machining Costs, Product Quality, and Aerosol Formation

The use of cutting fluid in machining operations not only poses a health risk to workers but also creates environmental challenges associated with fluid treatment and disposal. In an effort to minimize these concerns and eliminate the costs associated with cutting fluids, e.g., purchase, maintenance, and treatment, dry machining is increasingly being considered as an alternative. This paper is focused on comparing dry and wet machining approaches from several perspectives, including air quality, product quality, and economics. Both experimental and analytical work is presented. Experiments have been performed to determine the effect cutting fluid has on product quality and aerosol generation in the wet and dry turning of gray cast iron. To compare costs in wet and dry turning, a cost model, which includes cutting fluid-related components, has also been established.

The Effect of Binder Conditions on Draw Depth in Aluminum Panel Forming

In sheet metal forming, metal flow into the die is determined by the restraint imposed by both the blankholder force and the drawbead penetration. This paper describes an experimental investigation in which both advanced binder force and drawbead technologies are used to study their effect on draw depth in the drawing of an AA6111-T4 generic non-symmetric panel. Multipoint binder loading using individual pin force adjustment applied to especially designed binder structures as well as the use of variable blankholder force were investigated in one laboratory in Germany. In another laboratory in the USA, active drawbeads were applied to the drawing of the generic panel. The results of both approaches, which are shown to be successful, are presented and discussed.

The National Science Foundation recently sponsored a Workshop on Environmentally Benign Manufacturing (EBM) for the Transportation Industries. The objective of the workshop was to determine future directions of research in the EBM area and to construct a roadmap for development of future research programs. While research in the fields of Design for the Environment (DfE) and Life Cycle Analysis (LCA) have focused on the product and product life cycles, an additional focus is needed to find and develop processes with less environmental impact within the manufacturing environment. This workshop explored EBM issues with respect to the enterprise, the products, the processes and the materials.

Correlations of Non-Vaporizing Spray Penetration for 3000 Bar Diesel Spray Injection

Increasing fuel injection pressure has enabled reduction of diesel emissions while retaining the advantage of the high thermal efficiency of diesel engines. With production diesel injectors operating in the range from 300 to 2400 bar, there is interest in injection pressures of 3000 bar and higher for further emissions reduction and fuel efficiency improvements. Fundamental understanding of diesel spray characteristics including very early injection and non-vaporizing spray penetration is essential to improve model development and facilitate the integration of advanced injection systems with elevated injection pressure into future diesel engines. Studies were conducted in an optically accessible constant volume combustion vessel under non-vaporizing conditions. Two advanced high pressure multi-hole injectors were used with different hole diameters, number of holes, and flow rates, with only one plume of each injector being imaged to enable high frame rate imaging.

Blend Ratio Optimization of Fuels Containing Gasoline Blendstock, Ethanol, and Higher Alcohols (C3-C6): Part I - Methodology and Scenario Definition

The U.S. Renewable Fuel Standard (RFS2) requires an increase in the use of advanced biofuels up to 36 billion gallons by 2022. Longer chain alcohols, in addition to cellulosic ethanol and synthetic biofuels, could be used to meet this demand while adhering to the RFS2 corn-based ethanol limitation. Higher carbon number alcohols can be utilized to improve the energy content, knock resistance, and/or petroleum displacement of gasoline-alcohol blends compared to traditional ethanol blends such as E10 while maintaining desired and regulated fuel properties. Part I of this paper focuses on the development of scenarios by which to compare higher alcohol fuel blends to traditional ethanol blends. It also details the implementation of fuel property prediction methods adapted from literature. Possible combinations of eight alcohols mixed with a gasoline blendstock were calculated and the properties of the theoretical fuel blends were predicted.

A New Multi-point Active Drawbead Forming Die: Model Development for Process Optimization

A new press/die system for restraining force control has been developed in order to facilitate an increased level of process control in sheet metal forming. The press features a built-in system for controlling drawbead penetration in real time. The die has local force transducers built into the draw radius of the lower tooling. These sensors are designed to give process information useful for the drawbead control. This paper focuses on developing models of the drawbead actuators and the die shoulder sensors. The actuator model is useful for developing optimal control methods. The sensor characterization is necessary in order to develop a relationship between the raw sensor outputs and a definitive process characteristic such as drawbead restraining force (DBRF). Closed loop control of local specific punch force is demonstrated using the die shoulder sensor and a PID controller developed off-line with the actuator model.

Wall-Wetting Parameters Over the Operating Region of a Sequential Fuel-Injected SI Engine

In modern engine control applications, there is a distinct trend towards model-based control schemes. There are various reasons for this trend: Physical models allow deeper insights compared to heuristic functions, controllers can be designed faster and more accurately, and the possibility of obtaining an automated application scheme for the final engine to be controlled is a significant advantage. Another reason is that if physical effects can be separated, higher order models can be applied for different subsystems. This is in contrast to heuristic functions where the determination of the various maps poses large problems and is thus only feasible for low order models. One of the most important parts of an engine management system is the air-to-fuel control. The catalytic converter requires the mean air-to-fuel ratio to be very accurate in order to reach its optimal conversion rate. Disturbances from the active carbon filter and other additional devices have to be compensated.

Model-Based Adaptive Fuel Control in an SI Engine

This paper introduces a model-based adaptive controller designed to compensate mixture ratio dynamics in an SI engine. In the basic model the combined dynamics of wall-wetting and oxygen sensor have to be considered because the only information about process dynamics originates from measuring exhaust λ. The controller design is based on the principles of indirect Model Reference Adaptive Control (MRAC). The indirect approach connotes that explicit identification of the system parameters is required for the determination of the controller parameters. Due to nonlinearities and delays inherent in the process dynamics, an adaptive extended Kalman filter is used for identification purposes. The Kalman filter method has already been described in detail within an earlier paper [1]. It proves to be ideally suited to deal with nonlinear identification problems. The estimated parameters are further used to tune an adaptive observer for wall-wetting dynamics.

Strain Path Effects on the Modified FLD Caused by Variable Blank Holder Force

The objective in this research is to investigate the effects of variable blank holder force (VBHF) on the material formability, due to its effect on the strain path. It is found in a recent study [9] that VBHF does not significantly affect the overall trend of the strain path. This strain path in deep drawing process is linear for the materials in the flange and under punch face, and is roughly bi-linear for the material around the punch nose. The second segment of the strain path in the punch nose region is plane-strain. VBHF, however, affects the strain ratio ρ1 = ε2/ε1 of the first segment of the bi-linear strain path. These effects, especially ρ1, on limit strain were studied using M-K method. A strain path dependent modified forming limit diagram (MFLD) was calculated based on the actual strain path. It is found that the MFLD is strongly dependent on ρ1.

Research Advances in Dry and Semi-Dry Machining

The current trend in the automotive industry is to minimize/eliminate cutting fluid use in most machining operations. Research is required prior to achieving dry or semi-dry machining. Issues such as heat generation and transfer, thermal deformation and fluid lubricity related effects on tool life and surface roughness determine the feasibility of dry machining. This paper discusses recent advances in achieving dry/semi-dry machining. As the first step, research has been conducted to investigate the actual role of fluids (if any) in various machining operations. A predictive heat generation model for orthogonal cutting of visco-plastic material was created. A control volume approach allowed development of a thermal model for convective heat transfer during machining. The heat transfer performance of an air jet in dry machining was explored. The influence of machining process variables and cutting fluid presence on chip morphology was investigated through designed experiments.

High Performance Auto Parts Could be Produced Using CastCon Manufacturing Process

High performance auto parts such as aluminum composite cladding aluminum brake and Ti/Ti3/Al joined exhaust valve with localized Ti+TiC composite coating could be produced using a new manufacturing method - the CastCon process. The aluminum composite cladding aluminum brake consists of an aluminum alloy body with a cladding of SiC and graphite particulate filled aluminum composite on the friction surface of a brake disk or a drum. This structure can ensure an over-all light weight and integral strength and ductility. The SiC particulate in the cladding composite increases abrasion resistance and the graphite particulate provides required lubrication. The cladding can be as thick as desired. There is a flexibility in the manufacturing process for selecting SiC and graphite loading volumes as well as particulate size and shape. This allows the part to be engineered to achieve maximum performance.

On-Line Identification of Time Delay in the Fuel Path of an SI Engine

The dynamics of the fuel-path subsystem of an SI engine, between fuel injection command signal and measured air-to-fuel ratio, is modeled approximately by a series connection of a first-order low-pass filter and a time delay element. The three parameters involved in this approximation, i.e., the time constant and the gain factor of the low-pass filter as well as the time delay, depend on the operating point of the engine. In order to design a gain-scheduled controller for the entire operating range of the engine, the parameters are identified for a number of operating points. For the automation of the parameter identification of all operating points desired, an on-line identification based on the recursive least-squares method is used. The algorithm for the decision of whether to increase or decrease the integer part of the current estimated time delay, which is a multiple of the sampling period, is based on an estimation of the fractional part of the time delay at each point.

Drawbeads in Sheet Metal Stamping - A Review

The paper reviews the role of drawbeads in sheet metal stamping. The design of drawbeads is discussed in depth, with treatment of different bead cross sections, bead end shapes, and bead materials. International standards and practices are included. This is followed by the historical development of the modeling of the drawbead restraining force, starting with basic equilibrium approaches, and leading to the use of the finite element method which permits the study of drawbead effects on sheet metal flow in three dimensions. Finally, the potential of active drawbeads is described based upon ongoing research which is directed toward closed-loop computer control of the stamping process through adjustment of the drawbead penetration.
