Windage Tray Design Comparison Using Crankcase Breathing Simulation

The conflicting requirements of better fuel economy, higher performance and lower emissions from an automobile engine have brought many new challenges that require development teams to look beyond conventional test and seek answers from simulations. One of the relatively unexplored areas of development where frictional losses haven't been completely understood is the flow in the crankcase. Here computational engineering can play a significant role in analyzing flow field in a hidden and complex region where otherwise testing has serious limitations. Flow simulation in the crankcase poses significant complexity and provides an opportunity to enhance the understanding of underlying physics by using multi-physics analyses tools available commercially. In this study, air space under the piston and above the oil level in oil pan is simulated. It is known that bay-to-bay breathing and windage holes account for considerable amount of power losses in the crankcase.

Vehicle Cross Wind Air Flow Analysis

CFD (Computational Fluid Dynamics) has been used to analyze vehicle air flow. In cross wind conditions an asymmetrical flow field around the vehicle is present. Under these circumstances, in addition to the forces present with symmetric air flow (drag and lift forces and pitching moment), side forces and moments (rolling and yawing) occur. Issues related to fuel economy, driveability, sealing effects (caused by suction exerted on the door), structural integrity (sun roof, spoiler), water management (rain deposit), and dirt deposit (shear stress) have been investigated. Due to the software developments and computer hardware improvements, results can be obtained within a reasonable time frame with excellent accuracy (both geometry and analytical solution). The flow velocity, streamlines, pressure field, and component forces can be extracted from the analysis results through visualization to identify potential improvement areas.

The New Powertrain Virtual Analysis Process in Engine Design and Development

Due to new federal regulations and higher environmental awareness, the market demands for high fuel economy and low exhaust emission engines are increasing. At the same time customer demands for engine performance, NVH and reliability are also increasing. It is a challenge for engineers to design an engine to meet all requirements with less development time. Currently, the new engine development time has been trimmed in order to introduce more products to the market. Utilizing CAE technology and processes in an engine development cycle can enable engineers to satisfy all requirements in a timely and cost-effectively way. This paper describes a new Powertrain Virtual Analysis Process which has been successfully implemented into Chrysler PTCP (Powertrain Creation Process) and effectively utilized to shorten and improve the product development process. This new virtual analysis process guides the product development from concept through the production validation phases.

The Effects of Catalytic Converter Location and Palladium Loading on Tailpipe Emissions

Meeting regulated tailpipe emission standards requires a full system approach by automotive engineers encompassing: engine design, combustion system metrics, exhaust heat management, aftertreatment design and exhaust system packaging. Engine and combustion system design targets define desired engine out exhaust constituents, exhaust gas temperatures and oil consumption rates. Protecting required catalytic converter volume in the engine bay for stricter tailpipe emission standards is becoming more difficult. Future fuel economy mandates are leading to vehicle downsizing which is affecting all aspects of vehicle component packaging. In this study, we set out to determine the potential palladium (Pd) cost penalty as a result of increased light-off time required as a catalyst is positioned further away from the engine. Two aged converter systems with different Pd loadings were considered, and EPA FTP-75 emission tested at six different catalyst positions.

The Effect of Operating Conditions at Idle in the S.I. Engine

A gasoline engine with an electronically controlled fuel injection system has substantially better fuel economy and lower emissions than a carburetted engine. In general, the stability of engine operation is improved with fuel injector, but the stability of engine operation at idle is not improved compared with a carburetted gasoline engine. In addition, the increase in time that an engine is at idle due to traffic congestion has an effect on the engine stability and vehicle reliability. Therefore, in this research, we will study the influence of fuel injection timing, spark timing, dwell angle, and air-fuel ratio on engine stability at idle.

Signal Processing for Rough Road Detection

Misfire diagnostics are required to detect missed combustion events which may cause an increase in emissions and a reduction in performance and fuel economy. If the misfire detection system is based on crankshaft speed measurement, driveline torque variations due to rough road can hinder the diagnosis of misfire. A common method of rough road detection uses the ABS (Anti-Lock Braking System) module to process wheel speed sensor data. This leads to multiple integration issues including complexities in interacting with multiple suppliers, inapplicability in certain markets and lower reliability of wheel speed sensors. This paper describes novel rough road detection concepts based on signal processing and statistical analysis without using wheel speed sensors. These include engine crankshaft and Transmission Output Speed (TOS) sensing information. Algorithms that combine adaptive signal processing and specific statistical analysis of this information are presented.

Airdam is an aerodynamic component in automobile and is designed to reduce the drag and increase fuel efficiency. It is also an important styling component. The front airdam below the bumper is to direct the air flow away from the front tires and towards the underbody, where the drag coefficient becomes less. The flexible airdam is made of Santoprene™ - thermoplastic vulcanizates (TPV), which belongs to thermoplastic elastomer (TPE) family. When a vehicle is parked over a parking block, the flexible airdam will be under strain subjected to bending load from the parking block. If the airdam is kept under constant strain for a certain period, a set will occur and the force will decay over a period of time. Due to the force decay, the stress will reduce and this behavior is called as stress relaxation.

Real World Performance of an Onboard Gasoline/Ethanol Separation System to Enable Knock Suppression Using an Octane-On-Demand Fuel System

Higher compression ratio and turbocharging, with engine downsizing can enable significant gains in fuel economy but require engine operating conditions that cause engine knock under high load. Engine knock can be avoided by supplying higher-octane fuel under such high load conditions. This study builds on previous MIT papers investigating Octane-On-Demand (OOD) to enable a higher efficiency, higher-boost higher compression-ratio engine. The high-octane fuel for OOD can be obtained through On-Board-Separation (OBS) of alcohol blended gasoline. Fuel from the primary fuel tank filled with commercially available gasoline that contains 10% by volume ethanol (E10) is separated by an organic membrane pervaporation process that produces a 30 to 90% ethanol fuel blend for use when high octane is needed. In addition to previous work, this paper combines modeling of the OBS system with passenger car and medium-duty truck fuel consumption and octane requirements for various driving cycles.

Plasma Jet Ignition of Lean Mixtures

The development of a plasma jet ignition system is described on a 4-cyl, 140 in3 engine. Performance was evaluated on the basis of combustion flame photographs in a single-cylinder engine at 20/1 A/F dynamometer tests on a modified 4-cyl engine, and cold start emissions, fuel economy, and drivability in a vehicle at 19/1 air fuel ratio. In addition to adjustable engine variables such as air-fuel ratio and spark advance, system electrical and mechanical parameters were varied to improve combustion of lean mixtures. As examples, the air-fuel ratio range was 16-22/1, secondary ignition current was varied from 40 to 6000 mA, and plasma jet cavity and electrode geometry were optimized. It is shown that the plasma jet produces on ignition source which penetrates the mixture ahead of the initial flame front and reduces oxides of nitrogen emission, in comparison to a conventional production combustion chamber.

Phenomenological Investigations of Mid-Channel Ash Deposit Formation and Characteristics in Diesel Particulate Filters

Accumulation of lubricant and fuel derived ash in the diesel particulate filter (DPF) during vehicle operation results in a significant increase of pressure drop across the after-treatment system leading to loss of fuel economy and reduced soot storage capacity over time. Under certain operating conditions, the accumulated ash and/or soot cake layer can collapse resulting in ash deposits upstream from the typical ash plug section, henceforth termed mid-channel ash deposits. In addition, ash particles can bond (either physically or chemically) with neighboring particles resulting in formation of bridges across the channels that effectively block access to the remainder of the channel for the incoming exhaust gas stream. This phenomenon creates serious long-term durability issues for the DPF, which often must be replaced. Mid-channel deposits and ash bridges are extremely difficult to remove from the channels as they often sinter to the substrate.

Optimizing Electric Vehicle Battery Life through Battery Thermal Management

In order to define and to optimize a thermal management system for a high voltage vehicular battery, it is essential to understand the environmental factors acting on the battery and their influence on battery life. This paper defines a calendar life aging model for a battery, and applies real world environmental and operating conditions to that model. Charge and usage scenarios are combined with various cooling/heating approaches. This set of scenarios is then applied to the calendar life model, permitting optimization of battery thermal management strategies. Real-world battery life can therefore be maximized, and trade-offs for grid energy conversion efficiency and fuel economy/vehicle range can be determined.

Lubricant viscosity along the engine cylinder liner varies by an order of magnitude due to local temperature variation and vaporization effects. Tremendous potential exists for fuel economy improvement by optimizing local viscosity variations for specific operating conditions. Methods for analytical estimation of friction and wear in the power-cylinder system are reviewed and used to quantify opportunities for improving mechanical efficiency and fuel economy through lubricant formulation tailored specifically to liner temperature distributions. Temperature dependent variations in kinematic viscosity, density, shear thinning, and lubricant composition are investigated. Models incorporating the modified Reynolds equation were used to estimate friction and wear under the top ring and piston skirt of a typical 11.0 liter diesel engine.

Modeling Costs and Fuel Economy Benefits of Lightweighting Vehicle Closure Panels

This paper illustrates a methodology in which complete material-manufacturing process cases for closure panels, reinforcements, and assembly are modeled and compared in order to identify the preferred option for a lightweight closure design. First, process-based cost models are used to predict the cost of lightweighting the closure set of a sample midsized sports utility vehicle (SUV) via material and process substitution. Weight savings are then analyzed using a powertrain simulation to understand the impact of lightweighting on fuel economy. The results are evaluated in the context of production volume and total mass change.

Making the Case for a Next Generation Automotive Electrical System

Introduction of an array of new electrical and electronic features into future vehicles is generating vehicle electrical power requirements that exceed the capabilities of today's 14 volt electrical systems. In the near term (5 to 10 years), the existing 14V system will be marginally capable of supporting the expected additional loads with escalating costs for the associated charging system. However, significant increases in vehicle functional content are expected as future requirements to meet longer-term (beyond 10 years) needs in the areas of emission control, fuel economy, safety, and passenger comfort. A higher voltage electrical system will be required to meet these future requirements. This paper explores the functional needs that will mandate a higher voltage system and the benefits derivable from its implementation.

LOOP SCAVENGING versus THROUGH SCAVENGING of TWO-STROKE ENGINES

THIS paper reports the latest investigation of the relative merits of loop scavenging versus through scavenging. The authors hope that the conditions of the work permitted an objective evaluation of the two types of engines. The results of the study may be summarized as follows: 1. With symmetrical timing, neither cylinder shows significant advantage in trapping efficiency. 2. With symmetrical timing, the best ratio of exhaust-port to inlet-port effective area seems to be about 0.6. 3. Unsymmetrical timing is an effective method of improving trapping efficiency. 4. The value of net indicated fuel economy shows no significant difference between the two cylinders. The authors point out that because the areas were equal it is unlikely that the optimum port design of each type was used in comparing the cylinders. If optimum porting had been used, the two types might have shown more difference.

Investigating the Effect of Intake Manifold Size on the Transient Response of Single Cylinder Turbocharged Engines

This paper evaluates the lag time in a turbocharged single cylinder engine in order to determine its viability in transient applications. The overall goal of this research is to increase the power output, reduce the fuel economy, and improve emissions of single cylinder engines through turbocharging. Due to the timing mismatch between the exhaust stroke, when the turbocharger is powered, and the intake stroke, when the engine intakes air, turbocharging is not conventionally used in commercial single cylinder engines. Our previous work has shown that it is possible to turbocharge a four stroke, single cylinder, internal combustion engine using an air capacitor, a large volume intake manifold in between the turbocharger compressor and engine intake. The air capacitor stores compressed air from the turbocharger during the exhaust stroke and delivers it during the intake stroke.

An owner survey was conducted to determine the owner-measured in-use fuel economy of 1981 model passenger cars. The in-use fuel economy has been compared to the Environmental Protection Agency's (EPA) fuel economy ratings. Data were analyzed to compare the influence of vehicle design parameters on the difference between in-use fuel economy and the EPA ratings. An analysis was also done to allow comparisons of in-use fuel economy from this survey with the results of a previously reported survey on 1980 models.

General Motors introduced a family of small front wheel drive six speed automatic transmissions for the 2008 model year. The family currently has two variants: 6T40 and 6T45, which cover a range of vehicles from small & compact cars to small SUVs and handle engines torque capacities up to 240 Nm Gas(280 Nm Diesel) & 315 Nm Gas (380 Nm Diesel) respectively. The 6T40/45 transmissions replace GM traditional four speed automatic wrap around transmissions 4T40/45. The wrap around transmissions have Torque Converter, Pump & Controls on the engine axis and the rest of the transmission content on the output axis. The 6T40/45 have an on-axis architecture with majority of the transmission content on the engine axis and final drive & differential on the output axis. The 4T40/45 have input chain transfer whereas the 6T40/45 have an output chain transfer.

Marketing requirements included strong low and mid range torque, relatively high specific power, smoothness and noise comparable to the best competitive six cylinder engines, excellent driveability, and a new technology image. Maintaining the 4.3L engine record of high reliability and customer satisfaction was an absolute requirement. Fuel economy and exhaust emission performance had to meet expected customer and legislated requirements in the mid 1990's.

General Motors DEXRON®-VI Global Service-Fill Specification

During early 2005 General Motors released a newly developed ATF for the factory fill of all GM Powertrain stepped gear automatic transmissions. The new fluid provided significantly improved performance in terms of friction durability, viscosity stability, aeration and foam control and oxidation resistance. In addition, the fluid has the potential to enable improved fuel economy and extended drain intervals. Since the performance of the new fluid far exceeded that of the DEXRON®-III service fill fluids available at the time it became necessary to upgrade the DEXRON® service fill specification in order to ensure that similar fluids were available in the market for service and repair situations. This latest upgrade to the service fill specification is designated DEXRON®-VI [1].
