the use of Bench Wear tests in Materials Development

TWO TYPES of bench wear tests employed by the General Motors Research Laboratories are described, and examples are given to illustrate the application of the tests to material development problems. It is shown that correlation of a bench test with service may be achieved even when the laboratory test conditions do not appear to duplicate service conditions exactly. It is postulated that this behaviour is related to the formation of certain types of surface films during the wearing process. Some preliminary results are given of a study of the influence of lubricant type and material composition on the formation of anti-wear films.

the effect of Residual Stresses Induced by Strain-Peening upon Fatigue Strength

THE PURPOSE of this experiment was to determine the role of residual stresses in fatigue strength independent of other factors usually involved when residual stresses are introduced. It consisted of an investigation of the influence of residual stresses introduced by shotpeening on the fatigue strength of steel (Rockwell C hardness 48) in unidirectional bending. Residual stresses were varied by peening under various conditions of applied strain. This process introduced substantially the same amount and kind of surface cold working with residual stresses varying over a wide range of values. It was found that shotpeening of steel of this hardness is beneficial primarily because of the nature of the macro-residual-stresses introduced by the process. There is no gain attributable to “strain-hardening” for this material. An effort was made to explain the results on the basis of three failure criteria: distortion energy, maximum shear stress, and maximum stress.*

Whirl Analysis of an Overhung Disk Shaft System Mounted on Non-rigid Bearings

Eigenvalues of a simple rotating flexible disk-shaft system are obtained using different methods. The shaft is supported radially by non-rigid bearings, while the disk is situated at one end of the shaft. Eigenvalues from a finite element and a multi-body dynamic tool are compared against an established analytical formulation. The Campbell diagram based on natural frequencies obtained from the tools differ from the analytical values because of oversimplification in the analytical model. Later, detailed whirl analysis is performed using AVL Excite multi-body tool that includes understanding forward and reverse whirls in absolute and relative coordinate systems and their relationships. Responses to periodic force and base excitations at a constant rotational speed of the shaft are obtained and a modified Campbell diagram based on this is developed. Whirl of the center of the disk is plotted as an orbital or phase plot and its rotational direction noted.

Viscosity Effects on Engine Wear Under High-Temperature, High-Speed Conditions

Four multigrade engine oils, containing the same base oil plus SE additive package but VI improvers of differing shear stability, were evaluated in 80 000 km of high-speed, high-temperature vehicle service. Bearing, piston ring and valve guide wear, as well as oil consumption, oil filter plugging and engine cleanliness were all worse for the engines operated on the low-shear stability oils. The wear differences were traced to differences in high-shear-rate viscosity, while the cleanliness, filter plugging and oil consumption differences occurred because of excessive wear or polymer shear degradation. These results suggest that engine oil viscosity should be specified under high-shear-rate conditions.

Variation in Cyclic Deformation and Strain-Controlled Fatigue Properties Using Different Curve Fitting and Measurement Techniques

The strain-life approach is now commonly used for fatigue life analysis and predictions in the ground vehicle industry. This approach requires the use of material properties obtained from strain-controlled uniaxial fatigue tests. These properties include fatigue strength coefficient (σf′), fatigue strength exponent (b), fatigue ductility coefficient (εf′), fatigue ductility exponent (c), cyclic strength coefficient (K′), and cyclic strain hardening exponent (n′). To obtain the aforementioned properties for the material, raw data from stable cyclic stress-strain loops are fitted in log-log scale. These data include total, elastic and plastic strain amplitudes, stress amplitude, and fatigue life. Values of the low cycle fatigue properties (σf′, b, εf′, c) determined from the raw data depend on the method of measurement and fitting. This paper examines the merits and influence of using different measurement and fitting methods on the obtained properties.

Quality control and materials development of cellular polyurethane foam used in light-duty automotive air filter seals rely on measurement of mechanical and physical properties such as tensile strength, elongation, compression set, specific gravity, and durometer hardness. These properties are typically measured on specimens cut from slabs formed in preheated closed molds. However, these slabs are nonuniform in specific gravity, and property measurements vary with location within a slab. The effect of sampling location on mechanical and physical properties is discussed.

Torsionally Resilient Drive Lines

THE INCREASED use of midship-mounted transmissions in large equipment has emphasized the need for a torsionally resilient connection from the engine to reduce vibration transfer. To increase the torsional flexibility needed in these systems, the spring rate of the system must be reduced by such constructions as a flexible coupling, a spring-loaded damper, or a rubber torsional spring. This paper discusses these systems, emphasizing rubber springs. Some advantages of such a drive are: it provides an amplitude limitation with impact loads and a cushion to reduce noise and prevent clattering and contacts noises on parts with backlash, it smooths out transition periods to reduce loads on bearings and gears, its clamping characteristics can be adjusted by various rubbers, and its rubber cushion provides a degree axial flexibility.*

The National Space Biomedical Research Institute (NSBRI), established in 1997, is a twelve-university consortium dedicated to research that will impact mankind's next exploratory steps. The NSBRI's Education and Public Outreach Program (EPOP), is supporting NASA's education mission to, “Inspire the next generations…as only NASA can,” through a comprehensive Kindergarten through post-doctoral education program. The goals of the EPOP are to: communicate space exploration biology to schools; support undergraduate and graduate space-based courses and degrees; fund postdoctoral fellows to pursue space life sciences research; and engage national and international audiences to promote understanding of how space exploration benefits people on Earth. NSBRI EPOP presents its accomplishments as an educational strategy for supporting science education reform, workforce development, and public outreach.

The Mars Gravity Biosatellite: Atmospheric Reconditioning Strategies for Extended-Duration Rodent Life Support

We present results which verify the design parameters and suggest performance capabilities/limitations of the Mars Gravity Biosatellite's proposed atmospherics control subassembly. Using a combination of benchtop prototype testing and analytic techniques, we derive control requirements for ammonia. Further, we demonstrate the dehumidification performance of our proposed partial gravity condensing heat exchanger. Ammonia production is of particular concern in rodent habitats. The contaminant is released following chemical degradation of liquid waste products. The rate of production is linked to humidity levels and to the design of habitat modules in terms of bedding substrate, air flow rates, choice of structural materials, and other complex factors. Ammonia buildup can rapidly lead to rodent health concerns and can negatively impact scientific return.

The General Motors Driving Simulator

A driving simulator development project at the Systems Engineering and Technical Process Center (SE/TP) is exploring the role of driving simulation in the vehicle design process. The simulator provides two vehicle mockup testing arenas that support a wide field of view, computer-generated image of the road scene which dynamically responds to driver commands as a function of programmable vehicle model parameters. Two unique aspects of the simulator are the fast 65 ms response time and low incidence rate of simulator induced syndrome (about 5%). Preliminary model validation results and data comparing driver performance in a vehicle vs. the simulator indicate accurate handling response dynamics within the on-center handling region (<0.3g lateral acceleration). Applications have included supporting the development of new steering system concepts, as well as evaluating the usability of vehicle controls and displays.

The Application of Direct Body Excitation Toward Developing a Full Vehicle Objective Squeak and Rattle Metric

In order to engineer Squeak & Rattle (S&R) free vehicles it is essential to develop an objective measurement method to compare and correlate with customer satisfaction and subjective S&R assessments. Three methods for exciting S&Rs -type surfaces. Excitation methods evaluated were road tests over S&R surfaces, road simulators, and direct body excitation (DBE). The principle of DBE involves using electromagnetic shakers to induce controlled, road-measured vibration into the body, bypassing the tire patch and suspension. DBE is a promising technology for making objective measurements because it is extremely quiet (test equipment noise does not mask S&Rs), while meeting other project goals. While DBE is limited in exposing S&Rs caused by body twist and suspension noises, advantages include higher frequency energy owing to electro-dynamic shakers, continuous random excitation, lower capital cost, mobility, and safety.

Sustainment Measures for Fighter Jet Engines

The US Air Force (USAF) has evolved a policy for the acquisition of fighter jet engines (FJE). In the 1970s and 1980s that policy placed a premium on FJE performance primarily measured by the metric: thrust/engine weight. In the 1990s, the USAF policy changed from an emphasis on performance to reduced life-cycle cost with a premium on sustainment. This paper reports the results of a study of how the USAF and Corporation Alpha (Alpha) have adapted their processes, practices, and policies to design, develop, manufacture, test, and sustain a family of FJEs. Each member of the family of FJEs is sequentially linked relative to insertion of technology designed to reduce sustainment costs. In addition to the technology linkages, the development of the family of FJEs selected for this case study is also tracked relative to US Department of Defense and USAF policy and industry design, build, and maintain processes, methods, and tools.

Streamlining Chassis Tuning for Chevrolet and GMC Trucks and Vans

This paper describes some methods for greatly reducing or possibly eliminating subjective tuning of suspension parts for ride and handling. Laptop computers can now be used in the vehicle to guide the tuning process. The same tools can be used to select solutions that reduce sensitivity to production and environmental variations. OBJECTIVE Reduce or eliminate time required for tuning of suspension parts for ride characteristics. Improve the robustness of ride performance relative to variations in ambient temperature and production tolerances. PROBLEM REQUIRING SOLUTION AND METHOD OF APPROACH Traditional development programs for new vehicles include time-consuming subjective ride evaluations. One example is shock absorber tuning. Even if sophisticated models define force-velocity curves, numerous hardware iterations are needed to find valvings that will reproduce the curves. Many evaluation rides are needed to modify the valvings to meet performance targets.

The more noise and vibration improvements are incorporated into our vehicles, the more customers notice squeaks and rattles (S&R). Customers increasingly perceive S&R as a direct indicator of vehicle build quality and durability. The high profile nature of S&R has the automotive industry striving to develop the understanding and technology of how to improve the S&R performance in the vehicle. Squeaks and itches make up a significant amount of Squeak and Rattle complaints found in today's vehicles. Squeaks and itches are the result of stick slip behavior between two interacting surfaces. Squeak itch behavior is dependent upon a large number of parameters including but not limited to: the material itself, temperature, humidity, normal load, system compliance, part geometry, velocity, surface roughness, wear, contaminants, etc. This paper will describe the analysis of sound data and friction data and the relationship between them.

Three levels of suspension are available for the 1997 Corvette: base (FE1), sport (FE3) and RTD or Real Time Damping (F45) suspensions. All suspensions will be discussed in this paper A review of the development and vehicle integration tradeoffs for each of the specific chassis components is included. Control arm bushings, springs, jounce bumpers, anti-roll bars and insulators, tires, shock mounts, shock absorber valving, real-time damping, steering development, alignment and measurements are discussed.

Requirements and Potential for Enhanced EVA Information Interfaces

NASA has long recognized the advantages of providing improved information interfaces to EVA astronauts and has pursued this goal through a number of development programs over the past decade. None of these activities or parallel efforts in industry and academia has so far resulted in the development of an operational system to replace or augment the current extravehicular mobility unit (EMU) Display and Controls Module (DCM) display and cuff checklist. Recent advances in display, communications, and information processing technologies offer exciting new opportunities for EVA information interfaces that can better serve the needs of a variety of NASA missions. Hamilton Sundstrand Space Systems International (HSSSI) has been collaborating with Simon Fraser University and others on the NASA Haughton Mars Project and with researchers at the Massachusetts Institute of Technology (MIT), Boeing, and Symbol Technologies in investigating these possibilities.
