Wrought Magnesium Components for Automotive Chassis Applications

Automotive structural components are exposed to high loads, impact situations and corrosion. In addition, there may be temperature excursions that introduce creep as well as reduced modulus (stiffness). These issues have limited the use of light metals in automotive structural applications primarily to aluminum alloys, and primarily to cast wheels and knuckles (only a few of which are forged), cast brake calipers, and cast control arms. This paper reports on research performed at Chongqing University, Chongqing China, under the auspices of General Motors engineering and directed by the first author, to develop a protocol that uses wrought magnesium in control arms. The goal was to produce a chassis part that could provide the same engineering function as current cast aluminum applications; and since magnesium is 33% less dense than aluminum, would be lighter.

What Fuel Economy Improvement Technologies Could Aid the Competitiveness of Light-Duty Natural Gas Vehicles?

The question of whether increasing the fuel economy of light-duty natural gas fueled vehicles can improve their economic competitiveness in the U.S. market, and help the US Department of Energy meet stated goals for such vehicles is explored. Key trade-offs concerning costs, exhaust emissions and other issues are presented for a number of possible advanced engine designs. Projections of fuel economy improvements for a wide range of lean-burn engine technologies have been developed. It appears that compression ignition technologies can give the best potential fuel economy, but are less competitive for light-duty vehicles due to high engine cost. Lean-burn spark ignition technologies are more applicable to light-duty vehicles due to lower overall cost. Meeting Ultra-Low Emission Vehicle standards with efficient lean-burn natural gas engines is a key challenge.

Visualization and Analysis of Condensation in Exhaust Gas Recirculation Coolers

Cooled exhaust gas recirculation (EGR) is widely used in diesel engines to control engine-out NOx (oxides of nitrogen) emissions. A portion of the exhaust gases is re-circulated into the intake manifold of the engine after cooling it through a heat exchanger. EGR cooler heat exchangers, however, tend to lose efficiency and have increased pressure drop as deposit forms on the heat exchanger surface due to transport of soot particles and condensing species to the cooler walls. In this study, condensation of water vapor and hydrocarbons at the exit of the EGR cooler was visualized using a fiberscope coupled to a camera equipped with a complementary metal oxide semiconductor (CMOS) color sensor. A multi-cylinder diesel engine was used to produce a range of engine-out hydrocarbon concentrations. Both surface and bulk gas condensation were observed with the visualization setup over a range of EGR cooler coolant temperatures.

Virtual Manufacturability Analyzer for Casting Components

There is an increasing demand in automated manufacturability analysis of metal castings at the initial stages of their design. This paper presents a system developed for virtual manufacturability analysis of casting components. The system can be used by a casting designer to evaluate manufacturability of a part designed for various manufacture processes including casting, heat treatment, and machining. The system uses computational geometrics and geometric reasoning to extract manufacturing features and geometry characteristics from a part CAD model. It uses an expert system and a design database consisting of metal casting, heat treatment and machining process knowledge and rules to present manufacturability analysis results and advice to the designer. Application of the system is demonstrated for the manufacturability assessment of automotive cast aluminum components.

Understanding CAE Needs for Data on Plastics - A Materials Engineer's Perspective

Delivering the appropriate material data for CAE analysis of plastic components is not as straight forward as it would seem to be. While a few of the properties typically used by resin manufacturers and material engineers to describe a plastic are useful to the analysis community (density, CLTE), most are not (flexural modulus, notched izod). In addition some properties such as yield stress are defined differently by the analysis community than by the materials community. Lastly, secondary operations such as painting or chrome plating significantly change the behavior of components with plastic substrates. The materials engineering community and the CAE analysis community must work together closely to develop the material data necessary to increase the capability of the analysis. This paper will examine case studies where these issues have required modifications to the material property data to increase the fidelity of the CAE analysis.

Ultrasonic Spot Welding of Galvanized Mild Steel to Magnesium AZ31B

Ultrasonic spot welding (USW) is a promising joining method for magnesium to steel to overcome the difficulties of fusion welding for these two materials with significant differences in melting temperatures. In a previous paper, the results of ultrasonic spot welding of magnesium to steel, with sonotrode engaged Mg piece, was presented. In this study, same material combination (0.8-mm-thick galvanized mild steel and 1.6-mm Mg AZ31B-H24) was used, but with sonotrode engaging steel piece. Various welding time, from 0.4 to 2.0 sec, were applied. Tensile lap-shear test, optical metallography, and scanning electron micrography were conducted for joint strength measurement and microstructural evaluation. The joint strength reached over 4.2 kN at 1.8 sec welding time. Mg-Zn eutectic was formed at the interface, indicating the interfacial temperature over 344°C. The study demonstrated USW to be a viable process for potential manufacturing of mixed-metal joints.

Ultrasonic Spot Welding of AZ31B to Galvanized Mild Steel

Ultrasonic spot welds were made between sheets of 0.8-mm-thick hot-dip-galvanized mild steel and 1.6-mm-thick AZ31B-H24. Lap-shear strengths of 3.0-4.2 kN were achieved with weld times of 0.3-1.2 s. Failure to achieve strong bonding of joints where the Zn coating was removed from the steel surface indicate that Zn is essential to the bonding mechanism. Microstructure characterization and microchemical analysis indicated temperatures at the AZ31-steel interfaces reached at least 344°C in less than 0.3 s. The elevated temperature conditions promoted annealing of the AZ31-H24 metal and chemical reactions between it and the Zn coating.

Ultracapacitor Based Active Energy Recovery Scheme for Fuel Economy Improvement in Conventional Vehicles

In this paper, a low-cost means to improve fuel economy in conventional vehicles by employing ultracapacitor based Active Energy Recovery Buffer (AERB) scheme will be presented. The kinetic energy of the vehicle during the coast down events is utilized to charge the ultracapacitor either directly or through a dc-dc converter, allowing the voltage to increase up to the maximum permissible level. When the vehicle starts after a Stop event, the energy stored in the capacitor is discharged to power the accessory loads until the capacitor voltage falls below a minimum threshold. The use of stored capacitor energy to power the accessory loads relieves the generator torque load on the engine resulting in reduced fuel consumption. Two different topologies are considered for implementing the AERB system. The first topology, which is a simple add-on to the conventional vehicle electrical system, comprises of the ultracapacitor bank and the dc-dc converter connected across the dc bus.

Tribological Characteristics of Electrolytic Coatings for Aluminum Engine Cylinder Lining Applications

The friction and wear characteristics of three commercially-available, electrolytic coatings for aluminum engine cylinder bores were compared to those of cast iron liners. A Ni/SiC electrocomposite, a hard anodized treatment, and a Plasma Electrolytic Oxidation (PEO) coating were investigated. ASTM standard test method G133-95, non-firing test method, for linearly reciprocating sliding wear was modified to use segments of piston rings and cylinder liners. Tests were conducted using Mr. Goodwrench™ 5W30 as a lubricant at room temperature. The normal force was 150N, the reciprocating frequency was 15Hz, the stroke length was 8mm, and the test duration was 60 minutes. Kinetic friction coefficients ranged from 0.1 to 0.22, typical of boundary lubrication. The Ni/SiC and cast iron samples exhibited the lowest friction. The wear resistance of the Ni/SiC coating was superior to that of cast iron.

Time-Resolved, Speciated Emissions from an SI Engine During Starting and Warm-Up

A sampling system was developed to measure the evolution of the speciated hydrocarbon emissions from a single-cylinder SI engine in a simulated starting and warm-up procedure. A sequence of exhaust samples was drawn and stored for gas chromatograph analysis. The individual sampling aperture was set at 0.13 s which corresponds to ∼ 1 cycle at 900 rpm. The positions of the apertures (in time) were controlled by a computer and were spaced appropriately to capture the warm-up process. The time resolution was of the order of 1 to 2 cycles (at 900 rpm). Results for four different fuels are reported: n-pentane/iso-octane mixture at volume ratio of 20/80 to study the effect of a light fuel component in the mixture; n-decane/iso-octane mixture at 10/90 to study the effect of a heavy fuel component in the mixture; m-xylene and iso-octane at 25/75 to study the effect of an aromatics in the mixture; and a calibration gasoline.

Time-Resolved Measurements of Hydrocarbon Mass Flowrate in the Exhaust of a Spark-Ignition Engine

Experimental measurements of the instantaneous exhaust gas temperature, mass flowrate, and hydrocarbon concentration have been made in the exhaust of a single cylinder research engine. The temperature measurements were accomplished using an infrared optical technique and observing the radiation of the exhaust gas at the 4.4 μm band of CO2. Instantaneous exhaust gas mass flowrates were monitored by placing a restriction in the exhaust manifold and measuring the instantaneous pressures across the restriction. Time-resolved hydrocarbon concentrations were measured using a fast-acting sampling valve with an open time of 2 ms. From these measurements, the hydrocarbon mass flowrate is calculated as a function of crank angle.

Time-Resolved Laser-Induced Incandescence Measurements of Particulate Emissions During Enrichment for Diesel Lean NOx Trap Regeneration

Laser-induced incandescence is used to measure time-resolved diesel particulate emissions for two lean NOx trap regeneration strategies that utilize intake throttling and in-cylinder fuel enrichment. The results show that when the main injection event is increased in duration and delayed 13 crank-angle degrees, particulate emissions are very high. For a repetitive pattern of 3 seconds of rich regeneration followed by 27 seconds of NOx-trap loading, we find a monotonic increase in particulate emissions during the loading intervals that approaches twice the initial baseline particulate level after 1000 seconds. In contrast, particulate emissions during the regeneration intervals are constant throughout the test sequence.

Time Resolved Measurements of Exhaust Composition and Flow Rate in a Wankel Engine

Measurements were made of exhaust histories of the following species: unburned hydrocarbons (HC), carbon monoxide, carbon dioxide, oxygen, and nitric oxide (NO). The measurements show that the exhaust flow can be divided into two distinct phases: a leading gas low in HC and high in NO followed by a trailing gas high in HC and low in NO. Calculations of time resolved equivalence ratio throughout the exhaust process show no evidence of a stratified combustion. The exhaust mass flow rate is time resolved by forcing the flow to be locally quasi-steady at an orifice placed in the exhaust pipe. The results with the quasi-steady assumption are shown to be consistent with the measurements. Predictions are made of time resolved mass flow rate which compare favorably to the experimental data base. The composition and flow histories provide sufficient information to calculate the time resolved flow rates of the individual species measured.

Throttle Movement Rate Effects on Transient Fuel Compensation in a Port-Fuel-Injected SI Engine

Throttle ramp rate effects on the in-cylinder fuel/air (F/A) excursion was studied in a production engine. The fuel delivered to the cylinder per cycle was measured in-cylinder by a Fast Response Flame Ionization detector. Intake pressure was ramped from 0.4 to 0.9 bar. Under slow ramp rates (∼1 s ramp time), the Engine Electronic Control (EEC) unit provided the correct compensation for delivering a stoichiometric mixture to the cylinder throughout the transient. At fast ramp rates (a fraction of a second ramps), a lean spike followed by a rich one were observed. Based on the actual fuel injected in each cycle during the transient, a x-τ model using a single set of x and τ values reproduced the cycle-to-cycle in-cylinder F/A response for all the throttle ramp rates.

Three-Way Catalyst Design for Urealess Passive Ammonia SCR: Lean-Burn SIDI Aftertreatment System

Lean-burn SIDI engine technology offers improved fuel economy; however, the reduction of NOx during lean-operation continues to be a major technical hurdle in the implementation of energy efficient technology. There are several aftertreatment technologies, including the lean NOx trap and active urea SCR, which have been widely considered, but they all suffer from high material cost and require customer intervention to fill the urea solution. Recently reported passive NH₃-SCR system - a simple, low-cost, and urea-free system - has the potential to enable the implementation of lean-burn gasoline engines. Key components in the passive NH₃-SCR aftertreatment system include a close-coupled TWC and underfloor SCR technology. NH₃ is formed on the TWC with short pulses of rich engine operation and the NH₃ is then stored on the underfloor SCR catalysts.

Thermographic Measurements of Volatile Particulate Matter

Semi-volatile species in the exhaust can condense on the primary particulate matter (PM) forming significant secondary PM mass downstream1. We developed a new thermographic technique to measure the volatility of a particle population. The instrument is called vapor-particle separator (VPS)2. A two-parameter model was used to interpret the thermographic data3. These two parameters define volatilization potential and thermodynamic capacity of the particles. The volatization potential delineates the unique particle volatility, while the thermodynamic capacity illustrates the work required to eliminate the particles. The thermodynamic capacity is found much smaller for small particles than that for large particles.

Thermodynamic Loss at Component Interfaces in Stirling Cycles

The paper considers the thermodynamic irreversibility in Stirling cycle machines at the interface between components with different thermodynamic characteristics. The approach of the paper is to consider the simplest possible cases and to focus on the factors that influence the thermodynamic losses. For example, an ideal adiabatic cylinder facing an ideal isothermal heat exchanger is considered. If there is no mixing in the cylinder (gas remains one dimensionally stratified), there will be no loss (irreversibility) if the gas motion is in phase with the gas pressure changes. If there is a phase shift, as required to have a network for the cylinder, there will be a loss (entropy generation) because the gas will not match the heat exchanger temperature. There will also be a loss if the gas in the cylinder is mixed rather than stratified. Similar simple interface conditions can be considered between components and interconnecting open volumes and between heat exchangers and regenerators.

Thermal Mapping of an Automotive Rear Drive Axle

In recent years, there has been a sustained effort by the automotive OEMs and suppliers to improve the vehicle driveline efficiency. This has been in response to customer demands for greater vehicle fuel economy and increasingly stringent government regulations. The automotive rear axle is one of the major sources of power loss in the driveline, and hence represents an area where power loss improvements can have a significant impact on overall vehicle fuel economy. Both the friction induced mechanical losses and the spin losses vary significantly with the operating temperature of the lubricant. Also, the preloads in the bearings can vary due to temperature fluctuations. The temperatures of the lubricant, the gear tooth contacting surfaces, and the bearing contact surfaces are critical to the overall axle performance in terms of power losses, fatigue life, and wear.

The Use of Semi-Solid Rheocasting (SSR) for Aluminum Automotive Castings

Semi-solid metal (SSM) casting has long been identified as a high-volume process for producing safety-critical and structural automotive castings, but cost and complexity issues have limited its widespread commercial acceptance. Rheocasting, an SSM process that creates semi-solid slurry directly from liquid metal, eliminates the cost disadvantages of the process. However, the majority of rheocasting processes are complex and difficult to operate in the foundry environment. Recent work at MIT has led to the fundamental discovery that application of heat removal and convection as a molten alloy cools through the liquidus creates a non-dendritic, semi-solid slurry. A new process based on this understanding, S.S.R.™ (Semi-Solid Rheocasting), simplifies the rheocasting process by controlling heat removal and convection of an alloy during cooling using an external device. Solution heat treatable castings have been produced in a horizontal die casting machine with the S.S.R.™ process.

The Use of Fuel Chemistry and Property Variations to Evaluate the Robustness of Variable Compression Ratio as a Control Method for Gasoline HCCI

On a gasoline engine platform, homogeneous charge compression ignition (HCCI) holds the promise of improved fuel economy and greatly reduced engine-out NOx emissions, without an increase in particulate matter emissions. In this investigation, a variable compression ratio (CR) engine equipped with a throttle and intake air heating was used to test the robustness of these control parameters to accommodate a series of fuels blended from reference gasoline, straight run refinery naphtha, and ethanol. Higher compression ratios allowed for operation with higher octane fuels, but operation could not be achieved with the reference gasoline, even at the highest compression ratio. Compression ratio and intake heat could be used separately or together to modulate combustion. A lambda of 2 provided optimum fuel efficiency, even though some throttling was necessary to achieve this condition. Ethanol did not appear to assist combustion, although only two ethanol-containing fuels were evaluated.
