A Computational Method for Efficient Hub Offset Comparisons with Deflected-Disc Dampers

With deflected-disc dampers, digressive force-velocity shapes are achieved via the combined effects of disc stack stiffness and hub-offset. The degree of digressiveness can be adjusted to alter vehicle performance by changing the proportion of these parameters. Optimizing this relationship can yield substantial vehicle performance improvements, but the time consuming iterative process of developing a new disc stack for each hub-offset discourages experimentation. To enable more efficient digressiveness comparisons, a regression-based computational method has been developed which converts disc stack stiffness from one hub-offset to other offsets directly, without iteration. Once an initial disc stack for one offset has been tuned by traditional methods, stacks for other offsets can be calculated that maintain overall damper control.

A Demonstration of Local Heat Treatment for the Preform Annealing Process

The preform annealing process is a two-stage stamping method for shaping non age-hardenable (i.e. 5000 series) aluminum sheet panels in which the panel is heat treated in between the two steps to improve overall formability of the material. The intermediate annealing heat treatment eliminates the cold work accumulated in the material during the first draw. The process enables the ability to form more complex parts than a conventional aluminum stamping process. A demonstration of local annealing for this process was conducted to form a one-piece aluminum liftgate inner panel for a large sport utility vehicle using the steel product geometry without design concessions. In prior work, this process was demonstrated by placing the entire panel in a convection oven for several minutes to completely anneal the cold work.

A Methodology for Evaluating Body Architecture Concepts Using Technical Cost Modeling

The ability to make accurate decisions concerning early body-in-white architectures is critical to an automaker since these decisions often have long term cost and weight impacts. We address this need with a methodology which can be used to assist in body architecture decisions using process-based technical cost modeling (TCM) as a filter to evaluate alternate designs. Despite the data limitations of early design concepts, TCM can be used to identify key trends for cost-effectiveness between design variants. A compact body-in-white architecture will be used as a case study to illustrate this technique. The baseline steel structure will be compared to several alternate aluminum intensive structures in the context of production volume.

A Unified Framework of Adaptive Cruise Control for Speed Limit Follower and Curve Speed Control Function

Today many vehicles are being developed with advanced computing and sensing technologies. These new technologies have contributed in enhancing driving safety and convenience. As an example, the Adaptive Cruise Control (ACC) can automatically adjust the vehicle speed to driver's set speed and maintain the driver-requested headway distance to the lead vehicle. In this paper, we further consider the automatic control of speed according to the road attributes, e.g., the speed limit and curve of the road. Two new features, ‘speed limit follower’ and ‘curve speed control’ algorithms, are proposed in this paper. These new features communicate with the conventional ACC system and control the vehicle speed while traveling across different curved roads and speed limit zones. These new features were developed as an independent function, so they can be integrated with any other existing ACC systems.

ASIL Decomposition: The Good, the Bad, and the Ugly

ASIL decomposition is a method described in the ISO 26262 standard for the assignment of ASILs to redundant requirements. Although ASIL decomposition appears to have similar intent to the hardware fault tolerance concept of IEC 61508-2, ASIL decomposition is not intended to reduce ASIL assignments to hardware elements for random hardware failures, but instead focuses on functions and requirements in the context of systematic failures. Based on our participation in the development of the standard, the method has been applied in different ways in practice, not all of which are fully consistent with the intent of the standard. Two potential reasons that may result in the use of “modified” ASIL algebra include the need of OEMs to partition a system and specify subsystem requirements to suppliers and the need for designers to construct systems bottom up.

Adjoint Method for Aerodynamic Shape Improvement in Comparison with Surface Pressure Gradient Method

Understanding the flow characteristics and, especially, how the aerodynamic forces are influenced by the changes in the vehicle body shape, are very important in order to improve vehicle aerodynamics. One specific goal of aerodynamic shape optimization is to predict the local shape sensitivities for aerodynamic forces. The availability of a reliable and efficient sensitivity analysis method will help to reduce the number of design iterations and the aerodynamic development costs. Among various shape optimization methods, the Adjoint Method has received much attention as an efficient sensitivity analysis method for aerodynamic shape optimization because it allows the computation of sensitivity information for a large number of shape parameters simultaneously.

An Experimental and Numerical Study of the Microstructural and Mechanical Properties of an Extruded Magnesium Alloy at 450 °C and Varied Strain Rates

An extruded Mg-Al-Mn (AM30) magnesium alloy was subjected to uniaxial compression along the extrusion direction (ED) and the extrusion radial direction (RaD) at 450 °C and different strain rates. The microstructure and texture of the AM30 alloy under different deformation conditions were examined. Texture evolution was characterized by electron backscatter diffraction (EBSD). The activity of different deformation modes including twinning were simulated using the visco-plastic self-consistent (VPSC) and the simplistic Sachs polycrystal plasticity models. The results show that the microstructure and the mechanical property of the Mg alloy strongly depend on the strain rate, with twinning activated at strain rates >0.5 s−1. Dynamic recrystallization and twinning interacted with each other and affected the final microstructure and mechanical property of the magnesium alloy.

An Integrated Approach to Requirements Development and Hazard Analysis

The introduction of new safety critical features using software-intensive systems presents a growing challenge to hazard analysis and requirements development. These systems are rich in feature content and can interact with other vehicle systems in complex ways, making the early development of proper requirements critical. Catching potential problems as early as possible is essential because the cost increases exponentially the longer problems remain undetected. However, in practice these problems are often subtle and can remain undetected until integration, testing, production, or even later, when the cost of fixing them is the highest. In this paper, a new technique is demonstrated to perform a hazard analysis in parallel with system and requirements development. The proposed model-based technique begins during early development when design uncertainty is highest and is refined iteratively as development progresses to drive the requirements and necessary design features.

Automotive seat comfort systems provide occupants with a choice to adjust the seat to individual preference, enhancing the customized comfort feel. Seat comfort systems such as massager, lumbar support bladders, seat cushion bolster bladders and seat back bolster bladders are increasingly adopted in automotive seats as customer demand for customizable seats is on the rise. Development of seat comfort systems is mainly driven by Tier 1 suppliers to an automotive original equipment manufacturer (OEM). The Automotive OEM must wait until the final seat prototype is ready with all the seat comfort systems packaged to evaluate the seat comfort performance. Computer Aided Engineering (CAE) Tools like CASIMIR provide detail dummies representing humans with tissues and muscles, allowing occupant seat comfort to be predicted virtually.

Boundary Condition Effect on the Correlation of an Acoustic Finite Element Passenger Compartment Model

Three different acoustic finite element models of an automobile passenger compartment are developed and experimentally assessed. The three different models are a traditional model, an improved model, and an optimized model. The traditional model represents the passenger and trunk compartment cavities and the coupling between them through the rear seat cavity. The improved model includes traditional acoustic models of the passenger and trunk compartments, as well as equivalent-acoustic finite element models of the front and rear seats, parcel shelf, door volumes, instrument panel, and trunk wheel well volume. An optimized version of the improved acoustic model is developed by modifying the equivalent-acoustic properties. Modal analysis tests of a vehicle were conducted using loudspeaker excitation to identify the compartment cavity modes and sound pressure response to 500 Hz to assess the accuracy of the acoustic models.

Cascaded Dual Extended Kalman Filter for Combined Vehicle State Estimation and Parameter Identification

This paper proposes a model-based “Cascaded Dual Extended Kalman Filter” (CDEKF) for combined vehicle state estimation, namely, tire vertical forces and parameter identification. A sensitivity analysis is first carried out to recognize the vehicle inertial parameters that have significant effects on tire normal forces. Next, the combined estimation process is separated in two components. The first component is designed to identify the vehicle mass and estimate the longitudinal forces while the second component identifies the location of center of gravity and estimates the tire normal forces. A Dual extended Kalman filter is designed for each component for combined state estimation and parameter identification. Simulation results verify that the proposed method can precisely estimate the tire normal forces and accurately identify the inertial parameters.

Comparisons of Current Concepts for Press Hardened Steel Tailor Welded Blanks and Tailor Rolled Blanks on Center Pillar Reinforcements

Press hardened steels (PHS) are commonly used in automotive structural applications because of their combination of extremely high strength, load carrying capacity and the ability to form complex shapes in the press hardening process. Recent adoption of increased roof crush standards, side impact requirements and the increased focus on CO2 emissions and mass reduction have led autmotive manufacturers to significantly increase the amount of PHS being designed into future vehicle designs. As a way to further optimize the use of these steels, multi-gauge welded blanks of PHS and multi-material blanks of PHS to microalloyed steels of various thickness have been developed to help achieve these requirements. More recently, tailor rolled PHS, whereby the steel is rolled such that the thickness changes across the width of the sheet, have been developed.

Purpose - This research aimed to investigate the process of lean manufacturing implementation in automotive industry in China in order to identify the critical success factors. Design/methodology/approach - A review of relevant literature is used to identify potential critical success factors for lean manufacturing implementations. The research had targeted lean-manufacturing management, practitioners, process users, and consultants working in automotive industry in China. Data were collected with an electronic survey which included 20 close ended questions, each measured by using five-point scale, Out of total 200 questionnaire distributed, 80 useable responses were received resulting in 40 % response rate. A judgmental sampling technique had been selected. Both descriptive and inferential statistics had been used to analyze this data.

Design Optimization of Front Bumper System for Low Speed Impact Insurance Industry Impact Test using DFSS and CAE Analysis

In 2006, the Insurance Institute for Highway Safety (IIHS) released a new Low Speed Bumper Test Protocol for passenger cars1. The new test protocol included the development of a deformable barrier that the vehicle would impact at low speeds. IIHS positioned the new barrier to improve correlation to low speed collisions in the field, and also to assess the ability of the bumper system to protect the vehicle from damage. The bumper system must stay engaged to the barrier to protect other vehicle components from damage. The challenge is to identify the bumper system design features that minimize additional cost and mass to keep engagement to the barrier. The results of the Design for Six Sigma analysis identified the design features that increase the stiffness of the bumper system enable it to stay engaged to the barrier and reduce the deflection.

Determination of Molding Parameter Effects on the Physical Properties of a Carbon Powder Filled, Impact Modified Acetal Copolymer

Polyacetals have high strength, modulus, and chemical resistance with good dimensional stability. Because of these properties, they are used in a number of automotive applications. The injection molding process used for the molding of these components is complex and requires the adjustment of multiple process parameters to produce parts. Typically, physical tests are used to confirm that tensile strength is achieved in processing. A study was undertaken with an impact modified carbon powder filled, acetal copolymer to determine the effect of variation in process parameters on other material properties in addition to tensile strength. These material properties were measured dry as-molded and after exposure to heat and to a test fluid. It was determined that in the case of this specific polymer, the barrel temperature, and to a lesser extent the cooling time during processing, affected the strain at break.

Determination of Vehicle Frontal Area Using Image Processing

The projected frontal area of a vehicle has a significant impact on aerodynamic drag, and thus is an important parameter, for vehicle development, benchmarking, and modeling. However, determining vehicle frontal area can be tedious, time consuming, expensive, or inaccurate. Existing methods include analysis of engineering drawings, vehicle projections, 3D scanners, planimeter measurements from photographs, and estimations using vehicle dimensions. Currently accepted approximation methods can be somewhat unreliable. This study focuses on introducing a method to find vehicle frontal area using digital images and subtraction functions via MATLABs' Image Processing Toolbox. In addition to an overview of the method, this paper describes several variables that were examined to optimize and improve the process such as camera position, surface glare, and vehicle shadow effects.

Determination of Weld Nugget Size Using an Inverse Engineering Technique

In today's light-weight vehicles, the strength of spot welds plays an important role in overall product integrity, reliability and customer satisfaction. Naturally, there is a need for a quick and reliable technique to inspect the quality of the welds. In the past, the primary quality control tests for detecting weld defects are the destructive chisel test and peel test [1]. The non-destructive evaluation (NDE) method currently used in industry is based on ultrasonic inspection [2, 3, 4]. The technique is not always successful in evaluating the nugget size, nor is it effective in detecting the so-called “cold” or “stick” welds. Therefore, it is necessary to develop a precise and reliable noncontact NDE method for spot welds. There have been numerous studies in predicting the weld nugget size by considering the spot-weld process [5, 6].

Engineering has continuously strived to improve the vehicle development process to achieve high quality designs and quick to launch products. The design process has to have the tools and capabilities to help ensure both quick to the market product and a flawless launch. To achieve high fidelity and robust design, mistakes and other quality issues must be addressed early in the engineering process. One way to detect problems early is to use the math based modeling and simulation techniques of the analysis group. The correlation of the actual vehicle performance to the predictive model is crucial to obtain. Without high correlation, the change management process begins to get complicated and costs start to increase exponentially. It is critical to reduce and eliminate the risk in a design up front before tooling begins to kick off. The push to help achieve a high rate of correlation has been initiated by engineering management, seeing this as an asset to the business.

Dimensional Quality Control of Repeated Molded Polymer Battery Cell Housings in Automotive Energy Systems

Current manufacture of alternative energy sources for automobiles, such as fuel cells and lithium-ion batteries, uses repeating energy modules to achieve targeted balances of power and weight for varying types of vehicles. Specifically for lithium-ion batteries, tens to hundreds of identical plastic parts are assembled in a repeating fashion; this assembly of parts requires complex dimensional planning and high degrees of quality control. This paper will address the aspects of dimensional quality for repeated, injection molded thermoplastic battery components and will include the following: First, dimensional variation associated with thermoplastic components is considered. Sources of variation include the injection molding process, tooling or mold, lot-to-lot material differences, and varying types of environmental exposure. Second, mold tuning and cavity matching between molds for multi-cavity production will be analyzed.

Do Drivers Pay Attention during Highway-Based Automated Lane Changes while Operating under Hands-Free Partially Automated Driving?

This study assessed a driver’s ability to safely manage Super Cruise lane changes, both driver commanded (Lane Change on Demand, LCoD) and system triggered Automatic Lane Changes (ALC). Data was gathered under naturalistic conditions on public roads in the Washington, D.C. area with 12 drivers each of whom were provided with a Super Cruise equipped study vehicle over a 10-day exposure period. Drivers were shown how to operate Super Cruise (e.g., system displays, how to activate and disengage, etc.) and provided opportunities to initiate and experience commanded lane changes (LCoD), including how to override the system. Overall, drivers experienced 698 attempted Super Cruise lane changes, 510 Automatic and 188 commanded LCoD lane changes with drivers experiencing an average of 43 Automatic lane changes and 16 LCoD lane changes.
