Simulation applied to compaction process in sintered components for product performance optimization

Sintered parts mechanical properties are very sensitive to final density, which inevitable cause an enormous density gradient in the green part coming from the compaction process strategy. The current experimental method to assess green density occurs mainly in set up by cutting the green parts in pieces and measuring its average density in a balance using Archimedes principle. Simulation is the more accurate method to verify gradient density and the main benefit would be the correlation with the critical region in terms of stresses obtained by FEA and try to pursue the optimization process. This paper shows a case study of a part that had your fatigue limit improved 1000% using compaction process simulation for better optimization.

Robustness of RTV (Room Temperature Vulcanized Rubber) Joint Design in Electric Vehicles

As the automobile industry is moving towards Electrical vehicles, it becomes very important to have low cost and robust solution to seal all the internal Battery sub systems. It’s a known fact that various IC engine Vehicles are already using Room temperature vulcanized rubber (RTV) for many metal and composite sealing interfaces. Nevertheless, it always needs a good structural design to have good sealing performance. For designing a robust RTV joint for composite structures, it becomes important to have standard RTV chamfers. Sometimes even with these standards, it becomes very costly in having warranty issues when we have weak structure around RTV chamfers. Any joint structure involves multiple design parameters which might impact the sealing performance. Some of the joint structural parameters should be well designed at the early phase of product development cycle, which otherwise will later add lot of cost in modifying the product with its integrated components.

Analysis of Hollow Hyper-Elastic Gaskets Filled with Air Using Fluid Cavity Approach

Hyper-elastic seals are extensively used in automotive applications for sealing various joints in assembly. They are also used in sealing battery packs. They are used in various sizes and shapes. Most of the gaskets used are solid gaskets. Hollow gaskets are also being used. Hollow gaskets typically have a fluid like air trapped inside. Analyzing these hollow gaskets also requires involving the physics of the fluid inside. The trapped fluid affects the performance of the gasket like contact pressure and width. Objective of this study is to analyze the hollow gasket performance including the effect of air trapped inside. The effect of air on performance of the hollow seal is also studied. Fluid Cavity capability in ABAQUS was selected after literature study to simulate the effect of trapped fluid (Air) on seal performance.

In this framework, the friction reduction for each mechanical subsystem has been one of the most important topics of modern Diesel engine development. The present paper analyzes the crankshaft potential as contributor to the mechanical efficiency improvement, by investigating the synergistic impact of crankshaft design itself and oil viscosity characteristics (including new ultra-low-viscosity formulations already discussed by the author in [1]).

For this purpose, a combination of theoretical and experimental tools were used.

Aerodynamic Development of the 2019 Chevrolet Corvette C7 ZR1

This paper presents an overview of the aerodynamic development of the 2019 Chevrolet Corvette C7 ZR1. Extensive wind tunnel testing and computational fluid dynamics simulations were completed to engineer the ZR1’s aerodynamics to improve lift-to-drag efficiency and track capability over previous Corvette offerings. The ZR1 architecture changes posed many aerodynamic challenges including increased vehicle cooling, strict packaging demands, wider front track width, and aggressive exterior styling. Through motorsports-inspired aerodynamic development, the ZR1 was engineered to overcome these challenges through the creation of new devices such as a raised rear wing and front underwing. The resulting Standard ZR1 achieved a top speed of 212 mph making it the fastest Corvette ever [1]. Optionally, the ZR1 with the ZTK Performance Package provides the highest downforce of any Corvette, generating approximately 950 pounds at the ZTK’s top speed [1].

As automotive OEMs (Original Equipment Manufacturer) struggle to reach a balance between Design and Performance, environmental legislations continues to demand more rapid gains in vehicle efficiency. As a result, more attention is being given to the contributions of both tire and wheels. Not only tire rolling resistance, but also tire and wheel aerodynamics are being shown to be contributors to overall efficiency. To date, many studies have been done to correlate CFD simulations of rotating wheels both in open and closed wheeled environments to windtunnel results. Whereas this ensures proper predictive capabilities, little focus has been given to thoroughly explaining the physics that govern this complex environment. This study seeks to exhaustively investigate the complex interactions between the ground, body, and a rotating tire/wheel.

Fast Gas Analyzer Observations of Stochastic Preignition Events

The goal of this study was to generate exhaust fast gas data that could be used to identify phenomena that occur before, during, and after stochastic preignition (SPI), also called low-speed preignition (LSPI), events. Crank angle resolved measurement of exhaust hydrocarbons, NO, CO, and CO2 was performed under engine conditions prone to these events. Fuels and engine operating strategies were varied in an attempt to understand similarities and differences in SPI-related behavior that may occur between them. Several different uncommon (typically occurring in less than 1% of engine cycles) features of the fast gas data were identified, and the correlations between them and SPI events were explored. Although the thresholds used to define and identify these observations were arbitrary, they provided a practical means of identifying behavior in the fast gas data and correlating it to SPI occurrence.

Planetary Carrier Staking Groove Optimization

Simple planetary gears are widely used in automobile industry due to their compact design and high power density. A simple planetary gear set consists of a Sun gear, Ring gear, Planets and Carrier which houses planet gears. Mounting of planet pinions on carrier is through pins which is supported on needle roller bearings. A process called staking is used to assemble the pinion pins on to the carrier. Pinion pins have a staking region which after assembly expands outward into staking groove on the carrier to prevent axial movement of the pins. Design of the groove plays a vital role for the fixation of planet pins and robustness a carrier. Planetary carrier staking grooves are designed to meet pinion pin retention and strength targets.

Parametric Optimization of Planetary Carrier for Durability

Planetary gear set is one of the most commonly used gear systems in automotive industry as they cater to high power density requirements. A simple planetary gear set consists of a sun gear, ring gear, planets and carrier which houses planet gears. Efficiency of a transmission is dependent upon performance of gear sets involved in power transfer to a great extent. Structural rigidity of a planetary carrier is critical in a planetary gear set as its deflection may alter the load distribution of gears in mesh causing durability and noise issues. Limited studies exist based on geometrical parameters of a carrier which would help a designer in selecting the dimensions at an early stage. In this study, an end to end automated FEA process based on DOE and optimization in Isight is developed. The method incorporates a workflow allowing for an update of carrier geometry, FE model setup, analysis job submission and post-processing of results.

Structural and Cost Evaluation of Snap Fits used in Connections of Vehicle Door Trim Panel Components with FEA Assist

Among the most important finishing structures of a vehicle interior, the door trim panels reduce external noises, present ergonomic concepts generating comfort, improve appearance, and provide objects storage, knobs and buttons. The panels usually composed of several molded parts (trim, armrest, etc.) connected to each other also have structural function as support closing loads, protect occupants of door internal mechanisms, energy absorption in side impacts and resist misuse conditions. Therefore, these trims usually made of polymeric materials must to present good structural integrity, demanding appropriate connections between components to have good load distribution. The connections between parts can be made using bolts, interference fits (like self-locking), welding tubular plastic towers (heat stakes), or clips (such as snap fits) and last two are the most common due to be cheap and with good retention.

A Robust Preignition Rating Methodology: Evaluating the Propensity to Establish Propagating Flames under Real Engine Conditions

In this work, an experimental and analysis methodology was developed to evaluate the preignition propensity of fuels and engine operating conditions in an SI engine. A heated glow plug was introduced into the combustion chamber to induce early propagating flames. As the temperature of the glowplug varied, both the fraction of cycles experiencing these early flames and the phasing of this combustion in the engine cycle varied. A statistical methodology for assigning a single-value to this complex behavior was developed and found to have very good repeatability. The effects of engine operating conditions and fuels were evaluated using this methodology. While this study is not directly studying the so-called stochastic preignition or low-speed preignition problem, it studies one aspect of that problem in a very controlled manner.

Functional Requirements to Exceed the 100 kW/l Milestone for High Power Density Automotive Diesel Engines

The paper describes the challenges and results achieved in developing a new high-speed Diesel combustion system capable of exceeding the imaginative threshold of 100 kW/l. High-performance, state-of-art prototype components from automotive diesel technology were provided in order to set-up a single-cylinder research engine demonstrator. Key design parameters were identified in terms boost, engine speed, fuel injection pressure and injector nozzle flow rates. In this regard, an advanced piezo injection system capable of 3000 bar of maximum injection pressure was selected, coupled to a robust base engine featuring ω-shaped combustion bowl and low swirl intake ports. The matching among the above-described elements has been thoroughly examined and experimentally parameterized.

Powertrain Mounting Robust Evaluation Methodology Utilizing Minimal Hardware Resources

Powertrain mounting systems design and development involves creating and optimizing a solution using specific mount rates and evaluation over multiple operating conditions. These mount rates become the recommended “nominal” rates in the specifications. The powertrain mounts typically contain natural materials. These properties have variation, resulting in a tolerance around the nominal specification and lead to differences in noise and vibration performance. A powertrain mounting system that is robust to this variation is desired. The design and development process requires evaluation of these mounts, within tolerance, to ensure that the noise and vibration performance is consistently met. During the hardware development of the powertrain mounting system, a library of mounts that include the range of production variation is studied. However, this is time consuming.

Internal and Near-Nozzle Flow in a Multi-Hole Gasoline Injector Under Flashing and Non-Flashing Conditions

A computational and experimental study was performed to characterize the flow within a gasoline injector and the ensuing sprays. The computations included the effects of turbulence, cavitation, flash-boiling, compressibility, and the presence of non-condensible gases. The flow domain corresponded to the Engine Combustion Network's Spray G, an eight-hole counterbore injector operating in a variety of conditions. First, a rate tube method was used to measure the rate of injection, which was then used to define inlet boundary conditions for simulation. Correspondingly, injection under submerged conditions was simulated for direct comparison with experimental measurements of discharge coefficient. Next, the internal flow and external spray into pressurized nitrogen were simulated under the base spray G conditions. Finally, injection under flashing conditions was simulated, where the ambient pressure was below the vapor pressure of the fuel.

Methods and Tools for Calculating the Flexibility of Automotive HW/SW Architectures

To cope with the increasing number of advanced features (e.g., smart-phone integration and side-blind zone alert.) being deployed in vehicles, automotive manufacturers are designing flexible hardware architectures which can accommodate increasing feature content with as fewer as possible hardware changes so as to keep future costs down. In this paper, we propose a formal and quantitative definition of flexibility, a related methodology and a tool flow aimed at maximizing the flexibility of an automotive hardware architecture with respect to the features that are of greater importance to the designer. We define flexibility as the ability of an architecture to accommodate future changes in features with no changes in hardware (no addition/replacement of processors, buses, or memories). We utilize an optimization framework based on mixed integer linear programming (MILP) which computes the flexibility of the architecture while guaranteeing performance and safety requirements.

The Modified Martempering and its Effect on the Impact Toughness of a Cold Work Tool Steel

The so-called Modified Martempering discussed in this work differs from the standard martempering by that the temperature of the quenching bath is below the Ms point. In spite of the fact the lower temperature increases the severity of quenching, this also usually avoids the bainite formation, and by this reason, it is possible to make a fair comparison between different processes, which result in different microstructures. The present study shows the results in terms of mechanical properties, impact resistance in special of a cold work tool steel class, after being heat treated by the isothermal modified martempering process, as well as a comparison with the conventional quenching and tempering process and the austempering as well.

Modeling and Analysis of a Turbocharged Diesel Engine with Variable Geometry Compressor System

In order to increase the efficiency of automotive turbochargers at low speed without compromising the performance at maximum boost conditions, variable geometry compressor (VGC) systems, based on either variable inlet guide vanes or variable geometry diffusers, have been recently considered as a future design option for automotive turbochargers. This work presents a modeling, analysis and optimization study for a Diesel engine equipped with a variable geometry compressor that help understand the potentials of such technology and develop control algorithms for the VGC systems,. A cycle-averaged engine system model, validated on experimental data, is used to predict the most important variables characterizing the intake and exhaust systems (i.e., mass flow rates, pressures, temperatures) and engine performance (i.e., torque, BMEP, volumetric efficiency), in steady-state and transient conditions.

Simulating Complex Automotive Assembly Tasks using the HUMOSIM Framework

Efficient methods for simulating operators performing part handling tasks in manufacturing plants are needed. The simulation of part handling motions is an important step towards the implementation of virtual manufacturing for the purpose of improving worker productivity and reducing injuries in the workplace. However, industrial assembly tasks are often complex and involve multiple interactions between workers and their environment. The purpose of this paper is to present a series of industrial simulations using the Human Motion Simulation Framework developed at the University of Michigan. Three automotive assembly operations spanning scenarios, such as small and large parts, tool use, walking, re-grasping, reaching inside a vehicle, etc. were selected.

Calculations of Wind Tunnel Circuit Losses and Speed with Acoustic Foams

The GM Aerodynamics Laboratory (GMAL) was modified in 2001 to reduce the background noise level and provide a semi-anechoic test section for wind noise testing. The walls and ceiling of the test section were lined with acoustic foam and foam-filled turning vanes were installed in the corners. Portions of the wind tunnel circuit were also treated with fiberglass material covered by perforated sheet metal panels. High skin drag due to roughness of the foam surfaces, along with high blockage due to the large turning vanes, increased the wind tunnel circuit losses so that the maximum wind speed in the test section was reduced. The present study calculates the averaged total pressure losses at three locations to evaluate the reductions in skin drag and blockage from proposed modifications to the circuit, which were intended to increase the test section wind speed without compromising noise levels.
