Assessment of Condensation Particle Counter-Based Portable Solid Particle Number System for Applications with High Water Content in Exhaust

The Particle Number–Portable Emission Measurement System (PN-PEMS) came into force with Euro VI Phase E regulations starting January 1, 2022. However, positive ignition (PI) engines must comply from January 1, 2024. The delay was due to the unavailability of the PN-PEMS system that could withstand high concentrations of water typically present in the tailpipe (TP) of CNG vehicles, which was detrimental to the PN-PEMS systems. Thus, this study was designed to evaluate the condensation particle counter (CPC)-based PN-PEMS measurement capabilities that was upgraded to endure high concentration of water. The PN-PEMS measurement of solid particle number (SPN23) greater than 23 nm was compared against the laboratory-grade PN systems in four phases. Each phase differs based upon the PN-PEMS and PN system location and measurements were made from three different CNG engines. In the first phase, systems measured the diluted exhaust through constant volume sampler (CVS) tunnel.

Ducted Fuel Injection: Confirmed Re-entrainment Hypothesis

Testing of ducted fuel injection (DFI) in a single-cylinder engine with production-like hardware previously showed that adding a duct structure increased soot emissions at the full load, rated speed operating point [1]. The authors hypothesized that the DFI flame, which travels faster than a conventional diesel combustion (CDC) flame, and has a shorter distance to travel, was being re-entrained into the on-going fuel injection around the lift-off length (LOL), thus reducing air entrainment into the on-going injection. The engine operating condition and the engine combustion chamber geometry were duplicated in a constant pressure vessel. The experimental setup used a 3D piston section combined with a glass fire deck allowing for a comparison between a CDC flame and a DFI flame via high-speed imaging. CH* imaging of the 3D piston profile view clearly confirmed the re-entrainment hypothesis presented in the previous engine work.

An Evaluation of an Unhealthy Part Identification Using a 0D-1D Diesel Engine Simulation Based Digital Twin

Commercial automotive diesel engine service and repair, post a diagnostic trouble code trigger, relies on standard troubleshooting steps laid down to identify or narrow down to a faulty engine component. This manual process is cumbersome, time-taking, costly, often leading to incorrect part replacement and most importantly usually associated with significant downtime of the vehicle. Current study aims to address these issues using a novel in-house simulation-based approach developed using a Digital Twin of the engine which is capable of conducting in-mission troubleshooting with real world vehicle/engine data. This cost-effective and computationally efficient solution quickly provides the cause of the trouble code without having to wait for the vehicle to reach the service bay. The simulation is performed with a one-dimensional fluid dynamics, detailed thermodynamics and heat transfer-based diesel engine model utilizing the GT-POWER engine performance tool.

Performance and Emission Results from a Heavy-Duty Diesel Engine with Ducted Fuel Injection

Ducted fuel injection (DFI) was tested for the first time in a heavy-duty diesel metal engine. It was implemented on a Caterpillar 2.5-liter single-cylinder heavy-duty diesel engine fitted with a common rail fuel system and a Tier 4 final production piston. Engine tests consisted of single-injection timing sweeps at A100 and C100, where rail pressure and exhaust gas recirculation (EGR) were also varied. A 6-hole fuel injector tip with 205 am orifices was used with a 130° spray angle and rail pressures up to 250 MPa. The ducts were 14 mm long, had a 2.5 mm inner diameter, and were placed 3.8 mm away from the orifice exits. The ducts were attached to a base, which in turn was attached to the cylinder head with bolts. Furthermore, alignment of the ducts and their corresponding fuel jets was accomplished.

A Hybrid Heavy-Duty Diesel Power System for Off-Road Applications - Concept Definition

A multi-year Power System R&D project was initiated with the objective of developing an off-road hybrid heavy-duty concept diesel engine with front end accessory drive-integrated energy storage. This off-road hybrid engine system is expected to deliver 15-20% reduction in fuel consumption over current Tier 4 Final-based diesel engines and consists of a downsized heavy-duty diesel engine containing advanced combustion technologies, capable of elevated peak cylinder pressures and thermal efficiencies, exhaust waste heat recovery via SuperTurbo™ turbocompounding, and hybrid energy recovery through both mechanical (high speed flywheel) and electrical systems. The first year of this project focused on the definition of the hybrid elements using extensive dynamic system simulation over transient work cycles, with hybrid supervisory controls development focusing on energy recovery and transient load assist, in Caterpillar’s DYNASTY™ software environment.

Investigation of the Relative Performance of Vaned and Vaneless Mixed Flow Turbines for Medium and Heavy-Duty Diesel Engine Applications with Pulse Exhaust Systems

This paper details results of a numerical and experimental investigation into the relative performance of vaned and vaneless mixed flow turbines for application to medium and heavy-duty diesel engines utilizing pulse exhaust systems. Previous investigations into the impact of nozzle vanes on turbine performance considered only open turbine housings, whereas a majority of medium and heavy-duty diesel engine applications are six-cylinder engines using pulse exhaust systems with divided turbines. The two turbine stages for this investigation were carefully designed to meet the constraints of engines with pulse exhaust systems and to control confounding factors that would undermine the vaned vs vaneless performance comparison. Detailed CFD analysis and turbine dynamometer test results confirm a significant efficiency advantage for the vaned turbine stage under both full and partial admission conditions.

Correlation of Cylinder Head Gasket Sealing Analysis Results between Gasket Element and 3D Continuum Element

A head gasket is a component that sits between the engine block/liner and cylinder head(s) in an internal combustion engine. Its purpose is to seal high pressure combustion gasses in the cylinders and to seal coolant and engine oil. It is the most critical sealing application in an engine. As a general practice, the load deflection(L/D) characteristic is generated by the gasket manufacturer for edge molded or composite gasket types. However, in the case of a solid-sheet metallic gasket, where the gasket is expected to undergo localized yielding to provide adequate conformance and sealing, usually supplier may not be able to provide the required L/D curve due to difficulties to experimentally separate the large loads and small displacements from the elastic loads and deflections of the experimental apparatus. In absence of L/D curve, the typical analysis approach is to model gasket as 3D continuum elements available in ansys by considering nonlinear material and frictional contacts.

The Thermodynamic Design, Analysis and Test of Cummins’ Supertruck 2 50% Brake Thermal Efficiency Engine System

Current production heavy duty diesel engines have a brake thermal efficiency (BTE) between 43-46% [1]. In partnership with the United States Department of Energy (DOE) as part of the Supertruck 2 program, Cummins has undertaken a research program to develop a new heavy-duty diesel engine designed to deliver greater than 50% BTE without the use of waste heat recovery. A system level optimization focused on: increased compression ratio, higher injection rate, carefully matched highly efficient turbocharging, variable lube oil pump, variable cooling components, and low restriction after treatment designed to deliver 50% BTE at a target development point. This work will also illustrate the system level planning and understanding of interactions required to allow that same 50% BTE heavy duty diesel engine to be integrated with a waste heat recovery (WHR) system to deliver system level efficiency of 55% BTE at a single point.

Diagnostics of Field-Aged Three-Way Catalyst (TWC) on Stoichiometric Natural Gas Engines

Three-way catalysts have been used in a variety of stoichiometric natural gas engines for emission control. During real-world operation, these catalysts have experienced a large number of temporary and permanent deactivations including thermal aging and chemical contamination. Thermal aging is typically induced either by high engine-out exhaust temperatures or the reaction exotherm generated on the catalysts. Chemical contamination originates from various inorganic species such as Phosphorous (P) and Sulfur (S) that contain in engine fluids, which can poison and/or mask the catalyst active components. Such deactivations are quite difficult to simulate under laboratory conditions, due to the fact that multiple deactivation modes may occur at the same time in the real-world operations. In this work, a set of field-aged TWCs has been analyzed through detailed laboratory research in order to identify and quantify the real-world aging mechanisms.

Methodology to Perform Conjugate Heat Transfer Modeling for a Piston on a Sector Geometry for Direct-Injection Internal Combustion Engine Applications

The increase in computational power in recent times has led to multidimensional computational fluid dynamics (CFD) modeling tools being used extensively for optimizing the diesel engine piston design. However, it is still common practice in engine CFD modeling to use constant uniform boundary temperatures. This is either due to the difficulty in experimentally measuring the component temperatures or the lack of measurements when simulation is being used predictively. This assumption introduces uncertainty in heat flux predictions. Conjugate heat transfer (CHT) modeling is an approach used to predict the component temperatures by simultaneously modeling the heat transfer in the fluid and the solid phase. However, CHT simulations are computationally expensive as they require more than one engine cycle to be simulated to converge to a steady cycle-averaged component temperature.

Durability Study of a High Pressure Common Rail Fuel Injection System Using Lubricity Additive Dosed Gasoline-Like Fuel - Additional Cycle Runtime and Teardown Analysis

This study is a continuation of previous work assessing the robustness of a Cummins XPI common rail injection system operating with gasoline-like fuel. All the hardware from the original study was retained except for the high pressure pump head and check valves which were replaced due to cavitation damage. An additional 400 hour NATO cycle was run on the refurbished fuel system to achieve a total exposure time of 800 hours and detect any other significant failure modes. As in the initial investigation, fuel system parameters including pressures, temperatures and flow rates were logged on a test bench to monitor performance over time. Fuel and lubricant samples were taken every 50 hours to assess fuel consistency, metallic wear, and interaction between fuel and oil. High fidelity driving torque and flow measurements were made to compare overall system performance when operating with both diesel and light distillate fuel.

A Comprehensive Evaluation of Diesel Engine CFD Modeling Predictions Using a Semi-Empirical Soot Model over a Broad Range of Combustion Systems

Single-cylinder engine experiments and computational fluid dynamics (CFD) modeling were used in this study to conduct a comprehensive evaluation of the accuracy of the modeling approach, with a focus on soot emissions. A semi-empirical soot model, the classic two-step Hiroyasu model with Nagle and Strickland-Constable oxidation, was used. A broad range of direct-injected (DI) combustion systems were investigated to assess the predictive accuracy of the soot model as a design tool for modern DI diesel engines. Experiments were conducted on a 2.5 liter single-cylinder engine. Combustion system combinations included three unique piston bowl shapes and seven variants of a common rail fuel injector. The pistons included a baseline “Mexican hat” piston, a reentrant piston, and a non-axisymmetric piston similar to the Volvo WAVE design. The injectors featured six or seven holes and systematically varied included angles from 120 to 150 degrees and hole sizes from 170 to 273 μm.

Early Investigation of Ducted Fuel Injection for Reducing Soot in Mixing-Controlled Diesel Flames

Ducted fuel injection (DFI) is a developing technology for reducing in-cylinder soot formed during mixing-controlled combustion in diesel compression ignition engines. Fuel injection through a small duct has the effect of extending the lift-off length (LOL) and reducing the equivalence ratio at ignition. In this work, the feasibility of DFI to reduce soot and to enable leaner lifted-flame combustion (LLFC) is investigated for a single diesel jet injected from a 138 μm orifice into engine-like (60-120 bar, 800-950 K) quiescent conditions. High-speed imaging and natural luminosity (NL) measurements of combusting sprays were used to quantify duct effects on jet penetration, ignition delay, LOL, and soot emission in a constant pressure high-temperature-pressure vessel (HTPV). At the highest ambient pressure and temperatures tested, soot luminosity was reduced by as much as 50%.

Cylinder Deactivation for Increased Engine Efficiency and Aftertreatment Thermal Management in Diesel Engines

Diesel engine cylinder deactivation (CDA) can be used to reduce petroleum consumption and greenhouse gas (GHG) emissions of the global freight transportation system. Heavy duty trucks require complex exhaust aftertreatment (A/T) in order to meet stringent emission regulations. Efficient reduction of engine-out emissions require a certain A/T system temperature range, which is achieved by thermal management via control of engine exhaust flow and temperature. Fuel efficient thermal management is a significant challenge, particularly during cold start, extended idle, urban driving, and vehicle operation in cold ambient conditions. CDA results in airflow reductions at low loads. Airflow reductions generally result in higher exhaust gas temperatures and lower exhaust flow rates, which are beneficial for maintaining already elevated component temperatures. Airflow reductions also reduce pumping work, which improves fuel efficiency.

Durability Test Suite Optimization Based on Physics of Failure

Dynamometer (dyno) durability testing plays a significant role in reliability and durability assessment of commercial engines. Frequently, durability test procedures are based on warranty history and corresponding component failure modes. Evolution of engine designs, operating conditions, electronic control features, and diagnostic limits have created challenges to historical-based testing approaches. A physics-based methodology, known as Load Matrix, is described to counteract these challenges. The technique, developed by AVL, is based on damage factor models for subsystem and component failure modes (e.g. fatigue, wear, degradation, deposits) and knowledge of customer duty cycles. By correlating dyno test to field conditions in quantifiable terms, such as customer equivalent miles, more effective and efficient durability test suites and test procedures can be utilized. To this end, application of Load Matrix to a heavy-duty diesel engine is presented.

Diesel Engine Cylinder Deactivation for Improved System Performance over Transient Real-World Drive Cycles

Effective control of exhaust emissions from modern diesel engines requires the use of aftertreatment systems. Elevated aftertreatment component temperatures are required for engine-out emissions reductions to acceptable tailpipe limits. Maintaining elevated aftertreatment components temperatures is particularly problematic during prolonged low speed, low load operation of the engine (i.e. idle, creep, stop and go traffic), on account of low engine-outlet temperatures during these operating conditions. Conventional techniques to achieve elevated aftertreatment component temperatures include delayed fuel injections and over-squeezing the turbocharger, both of which result in a significant fuel consumption penalty. Cylinder deactivation (CDA) has been studied as a candidate strategy to maintain favorable aftertreatment temperatures, in a fuel efficient manner, via reduced airflow through the engine.

Gear Interference-Fit Joint Considerations and Design for the Resultant Tooth Distortion

Automotive timing gear trains, transmission gearboxes, and wind turbine gearboxes are some of the application examples known to use interference-fit to attach the gear to the rotating shaft. This paper discusses the interference-fit joint design and the finite element analysis to demonstrate the distortion. The mechanism of tooth profile distortion due to the interference-fit assembly in gear trains is discussed by demonstrating the before and after assembly gear profile measurements. An algorithm to calculate the profile slope deviation change is presented. The effectiveness of the computational algorithm to predict the distortion is demonstrated by comparing with measurements. Finally, steps to mitigate the interference assembly effects are discussed.

The Sensitivity of Transient Response Prediction of a Turbocharged Diesel Engine to Turbine Map Extrapolation

Mandated pollutant emission levels are shifting light-duty vehicles towards hybrid and electric powertrains. Heavy-duty applications, on the other hand, will continue to rely on internal combustion engines for the foreseeable future. Hence there remain clear environmental and economic reasons to further decrease IC engine emissions. Turbocharged diesels are the mainstay prime mover for heavy-duty vehicles and industrial machines, and transient performance is integral to maximizing productivity, while minimizing work cycle fuel consumption and CO2 emissions. 1D engine simulation tools are commonplace for “virtual” performance development, saving time and cost, and enabling product and emissions legislation cycles to be met. A known limitation however, is the predictive capability of the turbocharger turbine sub-model in these tools.

Diesel Engine Noise Source Visualization with Wideband Acoustical Holography

Wideband Acoustical Holography (WBH), which is a monopole-based, equivalent source procedure (J. Hald, “Wideband Acoustical Holography,” INTER-NOISE 2014), has proven to offer accurate noise source visualization results in experiments with a simple noise source: e.g., a loudspeaker (T. Shi, Y. Liu, J.S. Bolton, “The Use of Wideband Holography for Noise Source Visualization”, NOISE-CON 2016). From a previous study, it was found that the advantage of this procedure is the ability to optimize the solution in the case of an under-determined system: i.e., when the number of measurements is much smaller than the number of parameters that must be estimated in the model. In the present work, a diesel engine noise source was measured by using one set of measurements from a thirty-five channel combo-array placed in front of the engine.

Diesel Engines Gear Whine: Production Plant Perspective

Engine noise is one of the significant aspects of product quality for light and medium duty diesel engine market applications. Gear whine is one of those noise issues, which is considered objectionable and impacts the customer’s perception of the product quality. Gear whine could result due to defects in the gear manufacturing process and/or due to inaccurate design of the gear macro and micro geometry. The focus of this technical paper is to discuss gear whine considerations from the production plant perspective. This includes quick overview of the measurement process, test cell environment, noise acceptance criteria considerations. A gear whine case study is presented based on the data collected in the test cell at the engine plant. Gear whine data acquired on current product and next generation of prototype engines is analyzed and presented. This paper concludes by highlighting the lessons learned from the case study.
