Topology Optimisation of Brake Caliper

The objective of the research is to develop a lightweight yet stiff, 2 piston fixed brake caliper which can be used in formula student race car. To make a race car, its components need to be lighter. To stop a car with minimum stopping distance, it needs to have a sophisticated braking system with well-designed components. The designing of the caliper is carried out on the Altair Inspire software. The topology optimisation algorithm is used to minimise the weight of the caliper without compromising the stiffness. The structural analysis is also carried out on the Altair Inspire. The caliper is also tested for fatigue failure using Ansys.

Design / Analysis and Development of Cylinder Head for High Performance 3 Cylinder CRDi Euro-V Diesel Engine for a High Combustion Pressure of 200 Bar

This work is a part of program on “Development of High Performance DI, 3 Cylinder CRDI Diesel Engine to meet Euro-IV/V Emission Norms focused on automotive passenger car application purpose. This is a 3 Cylinder, TCIC engine designed for combustion pressure of 160 bar max for first stage which is being upgraded to 200 bar max in the second stage. Cylinder Head design is a part of complicated configuration whose construction and principal dimensions are dependent on the size of inlet and exhaust valves, fuel injectors positioning and mounting, port layout and swirl and shape of combustion chambers. The cylinder head of a direct-injection diesel engine has to perform many functions. It has to bring charge air to the cylinder and exhaust gas from the cylinder, with minimum pumping loss and required swirl and other properties of charge motion.

Acoustic Enclosure Optimization for a Higher Capacity Diesel Generator Set Using Statistical Energy Analysis (SEA) Based Approach

Diesel powered electric generators are used in a variety of applications, such as emergency back-up power, temporary primary power at industrial facilities, etc. As regulatory and customer requirements demand quieter designs, special attention is given to the design of acoustic enclosures to balance the need of noise control with other performance criteria like ventilation and physical protection. In the present work, Statistical Energy Analysis (SEA) approach augmented by experimental inputs is used to carry out Vibro-acoustic analysis of an enclosure for higher capacity Diesel generator set. The exterior sound radiated from an enclosed generator is predicted and further enclosure is optimized for an improved sound-suppression. The airborne sources such as engine, alternator, radiator fan and exhaust are modelled explicitly using experimental noise source characterization. Structure borne inputs are also captured in the test for improving modelling accuracy.

Design and Development of Radiator Fan for Automotive Application

A methodology for design and development of radiator cooling fan is developed with an objective to improve underhood thermal management. For this purpose an Axial Fan Design Software has been developed which is based on Arbitrary Vortex Flow theory. The software is useful for obtaining initial blade design for the given basic functional requirements in terms of Airflow, Pressure Rise and Speed which defines the operating point of the fan. CFD analysis of the initial fan design is then carried out to predict the fan performance curve. Computation model resembles a fan set up in a wind tunnel. Further, Parametric Optimization is carried out using CFD to meet the functional requirements. A Rapid Prototype sample of the optimized fan design is manufactured and tested in a fan test rig made as per AMCA 210-99 standard to evaluate the fan performance curve and the power consumption.

ARAI Experiences on Conversion of Petrol (Gasoline) Engine Vehicles to CNG Operation

Two carburetted passenger cars of different makes, converted for CNG (Compressed Natural Gas) operation (in dual mode) and optimised by ARAI (The Automotive Research Association of India, Pune, India), were tested for vehicular performance. The respective engines were also mapped for performance, energy consumption and emission. The power loss in CNG mode was 7% & 15% and torque reduction was 21% & 15% in respective engines. There is considerable improvement in thermal efficiency and reduction of emission in the entire operating range. The vehicle performance on Chassis Dynamometer shows similar results. The second engine was also tested with a ceramic catalytic converter which gave 93% reduction in CO and 50% reduction in HC in major portion of operating range. 1100 CC car was also tested on the test track. Optimisation work included installation of ARAI mixer design.

Optimization of GENSET Engine for CPCB- II Norms using Cost Effective Techniques

The major challenge that is faced by most of the engine manufacturers nowadays is to meet the stringent emission norms with least modification in the engine design. In achieving the emission norms simplicity of the design has to be maintained as far as possible by optimizing the available emission control techniques. This paper deals with such optimal technique with reduced cost and up gradation of the engine from CPCB I to CPCB II in minimum time with minimum design changes. This difficult task is achieved by adopting direct continuous EGR and intercooler with appropriate injection timing and optimizing the fuel injection pump in a cost effective manner. The experiment is carried out on 2.86 litre turbocharged engine giving power output 44.5 kW @1500 rpm. In order to achieve the NOx emission norms LLR FIP is used, to retard the injection timing at part loads to reduce the in-cylinder temperature.

Cross-Flow Radiator Design Using CFD for FSAE Car Cooling System and Its Experimental Validation Using the GEMS Data Acquisition System

The cross flow design of a radiator and its heat transfer and temperature drop was simulated then validated by using a data acquisition system during both static and dynamic running conditions of a Formula SAE car. The data acquisition system simulated and validated the radiator's cross flow design and heat transfer, as well as the temperature drop, under static and dynamic conditions in a car. The optimal radiator design determines the engine's operating temperature and the desired temperature drop gain through proper design of the inner core, number of fins and tubes, and radiator material. The purpose of a properly designed radiator is to prevent the combustion engine from heating up above its operating temperature [1]. The radiator's design is based on the operating temperature of the CBR 600RR engine. The highest temperature recorded was around 105°C, and in the worst case scenario, it can reach 110°C.

Virtual modeling of engine and predicting the performance and emissions is now becoming an essential step in engine development for off-road application due to the flexibility in tuning of the combustion parameters and requirement of shorter development times. This paper presents an approach where the test bed calibration time is reduced using virtual techniques, such as 1D thermodynamic simulation and 3D CFD combustion simulation for 4 cylinders TCIC engine complying with Stage IIIA emission norms. 1D thermodynamic simulation has played an important role in the early stage development of an engine for selection of engine sub systems like turbocharger, manifolds, EGR system, valve timings etc. The application of 1D Simulation tool for combustion system development, focusing on NOx emissions for an off road multicylinder mechanical injection diesel engine is discussed.

Optimization in Tube Yoke Forging Process using Computer Simulation

New process development of forging component requires in-depth knowledge and experience related to the process. Also it requires number of physical trials to arrive at optimum process and initial billet dimensions. With the help of reliable computer simulation tool, it is possible to optimize the complete forging process and billet dimensions. Simulation provides much more insight about the process and possible forging defects. This saves considerable time and money. This paper describes about a complete forging process designed for a complex component. With the help of metal forming simulation software, complete forging process was simulated and optimized. Forging defects were removed during optimization of the process. Billet weight optimization was also carried out. Deciding the preforming shape of the billet was the main challenge. An innovative pre-forging shape was arrived which resulted in eliminating one process stage.

An Upper Bound Elemental Technique for Load Prediction of Axisymmetric Hot Forged Specimens

Forging is a metal forming process involving shaping of metal by the application of compressive forces using hammer or press. Forging load of equipment is an important function of forging process and the prediction of the same is essential for selection of appropriate equipment. In this study a hot forging material i.e. 42CrMo4 steel is selected which is used in automotive components like axle, crank shaft. Hot forging experiments at 750°C are carried out on cylindrical specimens of aspect ratio 0.75 and 1.5 with true height strain (ln (ho/hf)) of 0.6. Forging load for the experiments is calculated using slab and upper bound deformation models as well as Metal forming simulation using commercially available FEA software. The upper bound models with 30% deviation from the simulation results are found to be more accurate compared to the slab models.

Aerodynamic Analysis of Passenger Car with Luggage Carrier (Roof Rack)

Any change is vehicle exterior design, affects the aerodynamics characteristic. Generally different types of roof racks are attached on passenger vehicles to carry luggage which affects aerodynamic drag. The objective of this work is to perform aerodynamic analysis of ground vehicle with roof rack to investigate the change in drag coefficient. First, the aerodynamic analysis of a baseline passenger car model is performed with and without generic benchmarked roof rack at 100 kmph. Further analysis is carried out with different new designs of roof racks. Based on simulation result, a scaled down prototype model is fabricated and validated by using a wind tunnel test for optimum suitable case. The modelling of the vehicle is done in CATIA tool and simulation is carried out by using ANSYS Fluent.

Design Optimization of an Epoxy Carbon Prepreg Drive Shaft and Design of a Hybrid Aluminium 6061-T6 Alloy/Epoxy Carbon Prepreg Drive Shaft

Epoxy carbon fiber composite materials are known for their light weight and high performance. They can be effective substitutes for commonly used materials for making drive shafts. Fiber orientation angle plays a major role in determining such a drive shaft’s responses. The responses considered in this paper are critical buckling torque, fundamental natural frequency and total deformation. A drive shaft made of epoxy carbon unidirectional prepreg is generated using ANSYS 18.0 ACP Composite Prepost. The objective of this paper is to determine an optimal configuration of fiber orientation angles for four, five and six-layered epoxy carbon drive shaft which tends to increase critical buckling torque and fundamental natural frequency while decreasing the total deformation. The optimal configuration which satisfies this objective for the three responses is identified by Minitab 17 statistical software.

Various research regarding new types of fabrication and modifications of Aluminium alloy to improve the existing properties are going on. The wide range application of aluminium alloy is in aerospace and Automobile Industries. The demand for this material improved by mechanical properties with little to zero increment in weight. The current work is based on the fabrication of hybrid aluminium metal matrix composites with the addition of TiC (Titanium Carbide) and Al2O3 (Aluminium Oxide) reinforcement particle using stir casting technique. Three types of hybrid composite samples were prepared based on the weight percentage 5% Al2O3+0% TiC (sample-1), 8% Al2O3 + 12% TiC (sample-2), 20% Al2O3+15% TiC (sample-3). The objective of the study is to analyze the mechanical and corrosion properties of the hybrid composite with the influence of the reinforcement and varying the weight fraction of the particles.

Machinability and Parametric Optimization of Inconel 600 Using Taguchi-Desirability Analysis under Dry Environment

Inconel 600 is a face-centered cubic structure and nickel-chromium alloy. Alloy 600 has good resistance to oxidation, corrosion-resistant, excellent mechanical properties, and good creep rupture strength at a higher temperature. Alloy 600 is used in heat treating, phenol condensers, chemical and food processing, soap manufacture, vegetable, and fatty acid vessels. In this context, the present paper investigates the machinability characteristics of Alloy 600 under dry environment. Also, the parametric effect of cutting speed, feed rate, and cutting depth on the force, surface roughness, and tool wear is carried out using 3-Dimensional surface and 1-Dimensional plots. The optimal parameters are determined systematically based on Taguchi-desirability analysis with turned with TiAlN coated carbide insert. From the graphical analysis of collected data, the low rate of feed and moderate cutting for roughness and cutting force and average feed rate for tool wear with low cutting depth.

Parameter Optimization during Minimum Quantity Lubrication Turning of Inconel 625 Alloy with CUO, Al2O3 and CNT Nanoparticles Dispersed Vegetable-Oil-Based Cutting Fluid

Inconel 625, nickel based alloy, is found in gas turbine blades, seals, rings, shafts, and turbine disks. On the other hand, the manufacturing of this alloy is challenging, mainly when machining processes are used due to excellent mechanical properties. Application of nanofluids in minimum quantity lubrication (MQL) shows gaining importance in the machining process, which is economical and eco-friendly. The principal objective of this investigational work is to study the influence of three types of nanofluids in the MQL turning of Inconel 625 nickel based alloys. The used nanofluids are multi-walled carbon nanotubes (CNT), alumina (Al2O3) and copper oxide (CUO) dispersed in vegetable oil. Taguchi-based L27 orthogonal array is used for the experimental design. The parameter optimization of design variables over response is carried out by the use of Taguchi-based derringer's desirability function.

Investigation of Machinability Characteristics on Turning of Nimonic 90A Using Al2O3 and CNT Nanoparticle in Groundnut Oil

Nimonic 90A alloy is a nickel-chromium-cobalt alloy and found as a potential material for turbine blades, discs, forgings, a ring section, and hot-working tools. This paper presents the effect of concentration along with cutting speed and feed rate on Fz: cutting force, Ra: surface roughness and Vba: tool wear with the application of two different nanofluids (NFS) on turning of Nimonic 90A by TiAlN PVD carbide cutting inserts. The nanoparticles suspended in oil taken for present investigation are nAl2O3, nCNT, and groundnut oil. The Taguchi L9 orthogonal array and derringer’s desirability response surface has been employed for parameter design and optimal search. 3D surface plots, factor effect plots, Taguchi S/N, and variance tests are used to study the effect of concentration on the machining performance of Nimonic 90A. The statistical analysis revealed % concentration for nCNT and cutting speed for nAl2O3 are found as an influenced parameter on performance characteristics.

Methodology Development for External Aerodynamic Evaluation of a Bus and Its Impact on Fuel Economy along with Experimental Validation

The objective of this study is to develop, demonstrate and validate the methodology of external aerodynamic analysis of a State Road Transport bus for prediction of drag coefficient and its impact on fuel consumption with experimental validation. It has been verified that vehicle consumes around 40% of the available engine power to overcome the air drag. This gives us a huge scope to study the effect of aerodynamic drag. Baseline model of State Road Transport Bus was evaluated for estimating fuel consumption using Computational Fluid dynamics (CFD) methodology. The CFD results were validated with the experimental data with less than 10% deviation. Bus design was optimized with an objective of reducing the fuel consumption with parameters like angle of windshield, rounding and tapering corners and rear draft angle. Optimized bus design is also ensured to meet functional specifications as per AIS052.

Investigation on Microstructure and Mechanical Properties of Corrosion Resistance Alloy C-2000 Fabricated by Conventional Arc Welding Technique

In the current work the metallurgical and tensile properties of the weld joints of alloy C-2000 were investigated. Welding technique employed in this study is Tungsten Inert Gas Welding (TIG) and Pulsed Current Tungsten Inert Gas (PC-TIG) welding with autogenous mode and Ni-Cr-Mo rich ERNiCrMo-10 filler wire. The results show that PC-TIG weldment obtained the refined microstructure compared to the TIG weldment. Energy dispersive spectroscopy (EDS) showed the extent of Cr segregation was observed in all the weldments. PC-TIG welding shows reduced segregation compared to the corresponding TIG. X-ray diffraction (XRD) corroborated the existence of Ni3Cr2 phases in the weld fusion zone. Tensile test results show the PC-TIG weldment obtained marginally higher tensile properties comparing over the corresponding TIG weldment. The strength of the weldments is inferior in all cases in comparison to base metal.

Design and Optimization of Crash-Box of Passenger Vehicle to Enhance Energy Absorption

Frontal crash is the most common type of accidents in passenger vehicles which results in severe injuries or fatalities. During frontal crash, some frontal vehicle body has plastic deformation and absorbs impact energy. Hence vehicle crashworthiness is important consideration for safety aspect. The crash box is one of the most important parts in vehicle frontal structure assembly which absorb crash energy during impact. In case of frontal crash accident, crash box is expected to be collapsed by absorbing crash energy prior to the other parts so that the damage to the main cabin frame and occupant injury can be minimized. The main objective of this work is to design and optimize the crash box of passenger vehicle to enhance energy absorption. The modeling of the crash box is done in CATIA V5 and simulations are carried out by using ANSYS. The results show significant improvement in the energy absorption with new design of the crash box and it is validated experimentally on UTM.

Impact of Wheel-Housing on Aerodynamic Drag and Effect on Energy Consumption on an Electric Bus Body

Role of wheel and underbody aerodynamics of vehicle in the formation of drag forces is detrimental to the fuel (energy) consumption during the course of operation at high velocities. This paper deals with the CFD simulation of the flow around the wheels of a bus with different wheel housing arrangements. Based on benchmarking, a model of a bus is selected and analysis is performed. The aerodynamic drag coefficient is obtained and turbulence around wheels is observed using ANSYS Fluent CFD simulation for different combinations of wheel-housing- at the front wheels, at the rear wheels and both in the front and rear wheels. The drag force is recorded and corresponding influence on energy consumption of a bus is evaluated mathematically. A comparison is drawn between energy consumption of bus body without wheel housing and bus body with wheel housing. The result shows a significant reduction in drag coefficient and fuel consumption.
