Advanced Tire to Vehicle Connectivity for Safety and Fuel Economy of Automated Heavy-Duty Trucks

Safety, fuel economy and uptime are key requirements for the operation of heavy-duty line-haul trucks within a fleet. With the penetration of connectivity and automation technologies, energy optimal and safe operation of the trucks are further improved through Advanced Driver Assistance System (ADAS) features and automated technologies as in truck platooning. Understanding the braking capability of the vehicle is very important for optimal ADAS and platooning control system design and integration. In this paper, the importance of tire connectivity and tire conditions on truck stopping distance are demonstrated through testing. The test data is further utilized to develop tire models for integration in an optimal vehicle automation for platooning. New ways to produce and use the tire related information in real-time optimal control of platooning trucks are proposed and the contribution of tire information in fuel economy is quantified through simulations.

Advancing Platooning with ADAS Control Integration and Assessment Test Results

The application of cooperative adaptive cruise control (CACC) to heavy-duty trucks known as truck platooning has shown fuel economy improvements over test track ideal driving conditions. However, there are limited test data available to assess the performance of CACC under real-world driving conditions. As part of the Cummins-led U.S. Department of Energy Funding Opportunity Announcement award project, truck platooning with CACC has been tested under real-world driving conditions and the results are presented in this paper. First, real-world driving conditions are characterized with the National Renewable Energy Laboratory’s Fleet DNA database to define the test factors. The key test factors impacting long-haul truck fuel economy were identified as terrain and highway traffic with and without advanced driver-assistance systems (ADAS).

Aftertreatment Architecture and Control Methodologies for Future Light Duty Diesel Emission Regulations

Future light duty vehicles in the United States are required to be certified on the FTP-75 cycle to meet Tier 3 or LEV III emission standards [1, 2]. The cold phase of this cycle is heavily weighted and mitigation of emissions during this phase is crucial to meet the low tail pipe emission targets [3, 4]. In this work, a novel aftertreatment architecture and controls to improve Nitrogen Oxides (NOx) and Hydrocarbon (HC) or Non Methane Organic gases (NMOG) conversion efficiencies at low temperatures is proposed. This includes a passive NOx & HC adsorber, termed the diesel Cold Start Concept (dCSC™) catalyst, followed by a Selective Catalytic Reduction catalyst on Filter (SCRF®) and an under-floor Selective Catalytic Reduction catalyst (SCR). The system utilizes a gaseous ammonia delivery system capable of dosing at two locations to maximize NOx conversion and minimize parasitic ammonia oxidation and ammonia slip.

An Emission and Performance Comparison of the Natural Gas Cummins Westport Inc. C-Gas Plus Versus Diesel in Heavy-Duty Trucks

Cummins Westport Inc. (CWI) released for production the latest version of its C8.3G natural gas engine, the C Gas Plus, in July 2001. This engine has increased ratings for horsepower and torque, a full-authority engine controller, wide tolerance to natural gas fuel (the minimum methane number is 65), and improved diagnostics capability. The C Gas Plus also meets the California Air Resources Board optional low-NOx (2.0 g/bhp-h) emission standard for automotive and urban buses. Two pre-production C Gas Plus engines were operated in a Viking Freight fleet for 12 months as part of the U.S. Department of Energy's Fuels Utilization Program. In-use exhaust emissions, fuel economy, and fuel cost were collected and compared with similar 1997 Cummins C8.3 diesel tractors. CWI and the West Virginia University developed an ad-hoc test cycle to simulate the Viking Freight fleet duty cycle from in-service data collected with data loggers.

Correlation of Cylinder Head Gasket Sealing Analysis Results between Gasket Element and 3D Continuum Element

A head gasket is a component that sits between the engine block/liner and cylinder head(s) in an internal combustion engine. Its purpose is to seal high pressure combustion gasses in the cylinders and to seal coolant and engine oil. It is the most critical sealing application in an engine. As a general practice, the load deflection(L/D) characteristic is generated by the gasket manufacturer for edge molded or composite gasket types. However, in the case of a solid-sheet metallic gasket, where the gasket is expected to undergo localized yielding to provide adequate conformance and sealing, usually supplier may not be able to provide the required L/D curve due to difficulties to experimentally separate the large loads and small displacements from the elastic loads and deflections of the experimental apparatus. In absence of L/D curve, the typical analysis approach is to model gasket as 3D continuum elements available in ansys by considering nonlinear material and frictional contacts.

Cummins Light Truck Diesel Engine Progress Report, 2001

Cummins has studied requirements of the Light Truck Automotive market in the United States and believes that the proposed V-family of engines meets those needs. Design and development of the V-family engine system continues and has expanded. The engine system is a difficult one, since the combined requirements of a very fuel-efficient commercial diesel, and the performance and sociability requirements of a gasoline engine are needed. Results of testing show that the engine can meet requirements for fuel economy and emissions in the Tier 2 interim period from 2004 to 2008. Advanced results show that the full Tier 2 results for 2008 and beyond can be achieved on a laboratory basis.

Cummins Vehicle Mission Simulation Tool: Software Architecture and Applications

This paper presents the business purpose, software architecture, technology integration, and applications of the Cummins Vehicle Mission Simulation (VMS) software. VMS is the value-based analysis tool used by the marketing, sales, and product engineering functions to simulate vehicle missions quickly and to gauge, communicate, and improve the value proposition of Cummins engines to customers. VMS leverages the best of software architecture practices and proven technologies available today. It consists of a close integration of MATLAB and Simulink with Java, XML, and JDBC technologies. This Windows compatible application software uses stand-alone mathematical models compiled using Real Time Workshop. A built-in MySQL database contains product data for engines, driveline components, vehicles, and topographic routes. This paper outlines the database governance model that facilitates effective management, control, and distribution of engine and vehicle data across the enterprise.

Cylinder Deactivation for Increased Engine Efficiency and Aftertreatment Thermal Management in Diesel Engines

Diesel engine cylinder deactivation (CDA) can be used to reduce petroleum consumption and greenhouse gas (GHG) emissions of the global freight transportation system. Heavy duty trucks require complex exhaust aftertreatment (A/T) in order to meet stringent emission regulations. Efficient reduction of engine-out emissions require a certain A/T system temperature range, which is achieved by thermal management via control of engine exhaust flow and temperature. Fuel efficient thermal management is a significant challenge, particularly during cold start, extended idle, urban driving, and vehicle operation in cold ambient conditions. CDA results in airflow reductions at low loads. Airflow reductions generally result in higher exhaust gas temperatures and lower exhaust flow rates, which are beneficial for maintaining already elevated component temperatures. Airflow reductions also reduce pumping work, which improves fuel efficiency.

Selective Catalytic Reduction (SCR) catalysts have been demonstrated as an effective solution for controlling NOx emissions from diesel engines. Typical 2013 Heavy Duty Diesel emission control systems include a DOC upstream of a catalyzed soot filter (CSF) which is followed by urea injection and the SCR sub-assembly. There is a strong desire to further increase the NOx conversion capability of such systems, which would enable additional fuel economy savings by allowing engines to be calibrated to higher engine-out NOx levels. One potential approach is to replace the CSF with a diesel particulate filter coated with SCR catalysts (SCRF® technology, hereafter referred to as SCR-DPF) while keeping the flow-through SCR elements downstream, which essentially increases the SCR volume in the after-treatment assembly without affecting the overall packaging.

The modern diesel engine is used around the world to power applications as diverse as passenger cars, heavy-duty trucks, electrical power generators, ships, locomotives, agricultural and industrial equipment. The success of the diesel engine results from its unique combination of fuel economy, durability, reliability and affordability - which drive the lowest total cost of ownership. The diesel engine has been developed to meet the most demanding on-highway emission standards, through the introduction of advanced technologies such as: electronic controls, high pressure fuel injection, and cooled exhaust gas recirculation. The standards to be introduced in the U.S. in 2007 will see the introduction of the Clean Diesel which will achieve near-zero NOx and particulate emissions, while retaining the customer values outlined above.

Future HD diesel engines are being designed for higher engine out NOx to improve fuel economy, while discussions are in progress for tightening NOx emissions from HD engines post 2020. This will require increasingly higher NOx conversions across the emission control system and will challenge the current aftertreatment designs. Typical 2010/2013 Heavy Duty systems include a diesel oxidation catalyst (DOC) along with a catalyzed diesel particulate filter (CDPF) in addition to the SCR sub-assembly. For future aftertreatment designs, advanced technologies such as cold start concept (dCSC™) catalyst, SCR coated on filter (SCRF® hereafter referred to as SCR-DPF) and SCR coated on high porous flow through substrates can be utilized to achieve high NOx conversions, in combination with improved control strategies.

First, high performance NOx control catalysts were designed by using SCRF unit followed by additional SCR on high porosity substrates. Second, different control strategies were evaluated to understand the effect of reductant dosing strategy and thermal management on NOx conversion. Tests were carried out on a HD engine under transient test cycles.

Development of a New 13L Heavy-Duty Diesel Engine Using Analysis-Led Design

The paper covers the design and development of a new 13L heavy-duty diesel engine intended primarily for heavy truck applications in China. It provides information on the specific characteristics of the engine that make it particularly suitable for operation in China, and describes in detail some of the design techniques that were used. To meet these exacting requirements, extensive use was made of Analysis-Led Design, which allows components, sub-systems and the entire engine, aftertreatment and vehicle system to be modeled before designs are taken to prototype hardware. This enables a level of system and sub-system optimization not previously available. The paper describes the emissions strategy for China, and the physical design strategy for the new engine, and provides some engine performance robustness details. The engine architecture is discussed and the paper details the analysis of the major components - cylinder block, head, head seal, power cylinder and bearings.

Diesel Engine Cylinder Deactivation for Improved System Performance over Transient Real-World Drive Cycles

Effective control of exhaust emissions from modern diesel engines requires the use of aftertreatment systems. Elevated aftertreatment component temperatures are required for engine-out emissions reductions to acceptable tailpipe limits. Maintaining elevated aftertreatment components temperatures is particularly problematic during prolonged low speed, low load operation of the engine (i.e. idle, creep, stop and go traffic), on account of low engine-outlet temperatures during these operating conditions. Conventional techniques to achieve elevated aftertreatment component temperatures include delayed fuel injections and over-squeezing the turbocharger, both of which result in a significant fuel consumption penalty. Cylinder deactivation (CDA) has been studied as a candidate strategy to maintain favorable aftertreatment temperatures, in a fuel efficient manner, via reduced airflow through the engine.

Diesel Engines Gear Whine: Production Plant Perspective

Engine noise is one of the significant aspects of product quality for light and medium duty diesel engine market applications. Gear whine is one of those noise issues, which is considered objectionable and impacts the customer’s perception of the product quality. Gear whine could result due to defects in the gear manufacturing process and/or due to inaccurate design of the gear macro and micro geometry. The focus of this technical paper is to discuss gear whine considerations from the production plant perspective. This includes quick overview of the measurement process, test cell environment, noise acceptance criteria considerations. A gear whine case study is presented based on the data collected in the test cell at the engine plant. Gear whine data acquired on current product and next generation of prototype engines is analyzed and presented. This paper concludes by highlighting the lessons learned from the case study.

Durability Assessment of Diesel Cold Start Concept (dCSC™) Technologies

The phase-in of US EPA Tier 3 and California LEV III emission standards require further reduction of tailpipe criteria pollutants from automobiles. At the same time, the mandate for reducing Green House Gas (GHG) emissions continuously lowers the exhaust temperature. Both regulations pose significant challenges to emission control catalyst technologies, especially for cold start emissions. The recently developed diesel cold start concept technology (dCSC™) shows promising results. It stores NOx and HC during the cold start period until the downstream catalytic components reach their operating temperatures, when the stored NOx/HC are subsequently released and converted. The technology also has oxidation functions built in and acts as a diesel oxidation catalyst under normal operating conditions. In a US DOE funded project, the diesel cold start concept technology enabled a high fuel efficiency vehicle to achieve emissions targets well below the SULEV30 emission standards.

Durability Study of a High Pressure Common Rail Fuel Injection System Using Lubricity Additive Dosed Gasoline-Like Fuel - Additional Cycle Runtime and Teardown Analysis

This study is a continuation of previous work assessing the robustness of a Cummins XPI common rail injection system operating with gasoline-like fuel. All the hardware from the original study was retained except for the high pressure pump head and check valves which were replaced due to cavitation damage. An additional 400 hour NATO cycle was run on the refurbished fuel system to achieve a total exposure time of 800 hours and detect any other significant failure modes. As in the initial investigation, fuel system parameters including pressures, temperatures and flow rates were logged on a test bench to monitor performance over time. Fuel and lubricant samples were taken every 50 hours to assess fuel consistency, metallic wear, and interaction between fuel and oil. High fidelity driving torque and flow measurements were made to compare overall system performance when operating with both diesel and light distillate fuel.

Gasoline Cold Start Concept (gCSC™) Technology for Low Temperature Emission Control

Stricter emission standards in the near future require not only a high conversion efficiency of the toxic air pollutants but also a substantial reduction of the greenhouse gases from automotive exhaust. Advanced engines with improved fuel efficiency can reduce the greenhouse gas emissions; their exhaust temperature is, however, also low. This consequently poses significant challenges to the emission control system demanding the catalysts to function at low temperatures both during the cold start period and under the normal engine operation conditions. In this paper, we will introduce a gasoline Cold Start Concept (gCSC™) technology developed for advanced stoichiometric-burn gasoline engines to meet future stringent emission regulations. To improve the low temperature performance of three-way catalysts, a novel Al2O3/CeO2/ZrO2 mixed oxide was developed.

Gear Interference-Fit Joint Considerations and Design for the Resultant Tooth Distortion

Automotive timing gear trains, transmission gearboxes, and wind turbine gearboxes are some of the application examples known to use interference-fit to attach the gear to the rotating shaft. This paper discusses the interference-fit joint design and the finite element analysis to demonstrate the distortion. The mechanism of tooth profile distortion due to the interference-fit assembly in gear trains is discussed by demonstrating the before and after assembly gear profile measurements. An algorithm to calculate the profile slope deviation change is presented. The effectiveness of the computational algorithm to predict the distortion is demonstrated by comparing with measurements. Finally, steps to mitigate the interference assembly effects are discussed.
